Description

[0001] The invention relates to a method for producing a composite material for a resistor device for measuring current intensity.

[0002] Measuring resistors connected in series to the component to be monitored are used to measure current in electronic circuits. Here, according to Ohm's law, the current intensity is determined from the voltage drop across the measuring resistor, known as a shunt resistor. This assumes that the resistance value is known. For example, accurate and reliable measurement of current intensity is particularly important in battery management systems for electric or hybrid vehicles. A resistor assembly can be produced from a composite material welded with longitudinal seams. This resistor assembly includes a low-resistance measuring resistor of approximately 10 μOhm to 50 μOhm and a connecting element for connecting the resistor assembly to the circuit. This is known, for example, from EP 0 605 800 A1. The composite material is produced from three metal strips, each connected to another via longitudinal seams using electron beam welding or laser welding. The middle metal strip is made of a material with a very low temperature coefficient of resistance. This material forms the actual resistor element of the resistor assembly. The two outer strips are typically made of a highly conductive material, such as copper. Such materials typically have a high temperature coefficient of resistance compared to the material of the resistor element. A connecting element is formed by these two outer strips, via which connecting element the measuring resistor can be connected to the electrical circuit.

[0003] The current flowing through the measuring resistor increases as the power of the electric vehicle or hybrid vehicle increases. In particular, with regard to the MCS (Megawatt Charging System) charging standard for trucks, current intensities of up to 3000 A are specified. High current intensities lead to significant heating, in particular heating of the resistor elements. Excessive heating of the resistor elements can lead to uncontrollable changes in the resistance value and must therefore be avoided. The heating can be reduced by increasing the thickness of the resistor element and thus enlarging its cross-section. On the one hand, the current density is thereby reduced and, on the other hand, the thermal mass of the resistor element is increased. Alternatively, in order to limit the current flow of each resistor element, it is also possible to connect two or more resistor devices in parallel. However, this alternative is not cost-effective with respect to the use of a single resistor device produced from a thick composite material. Therefore, there is a need for a composite material for a resistor device having a greater thickness than the resistor devices currently used.

[0004] The method described in EP 0 605 800 A1 is suitable for producing composite materials with thicknesses up to 3 to 4 mm. The handling of thicker metal strips poses problems, particularly due to their rigidity. Above a certain thickness, the metal strips can no longer be wound into coils, making them only feasible on an industrial scale, if at all. Consequently, the market availability of metal strips thicker than 4 mm is limited.

[0005] The present invention is therefore based on the object of specifying a method for producing a composite material for a resistor arrangement comprising an electrical measuring resistor for current measurement and a connecting element, having a thickness greater than that of currently used resistor arrangements. In particular, the present invention is based on the object of specifying a method for producing a composite material for such a resistor arrangement having a thickness greater than 4 mm.

[0006] The invention is characterized by the features of claim 1. The further claims derived therefrom relate to advantageous embodiments and developments of the invention.

[0007] The present invention relates to a method for producing a composite material for a resistor device for measuring current intensity, wherein the method comprises the following steps:

[0008] a) providing a first, in particular floor-, strip- or tape-shaped, starting material and a second, in particular floor-, strip- or tape-shaped, starting material, wherein the starting materials each comprise a first material made of a first metal and a second material made of a second metal, wherein the second metal is different from the first metal, and wherein both the first and second starting materials each have a seam region at which the first and second materials of the respective starting material are each connected to one another by material bonding, in particular by a weld seam,

[0009] b) two-dimensionally connecting a first starting material to a second starting material, wherein a first material of the first starting material is connected to a first material of the second starting material by material bonding, and the second material of the first starting material is connected to a second material of the second starting material by material bonding, and wherein the connecting is performed such that a seam area of the first starting material and a seam area of the second starting material are arranged flush with each other.

[0010] The invention proceeds from the following consideration: the resistor device is produced from a composite material, the combination of the materials of which already corresponds to the combination of the materials of the resistor device. The resistor device used as a shunt resistor for measuring the current intensity comprises at least one resistor element for representing the actual measuring resistor and at least one connecting element for connecting the resistor device to the circuit. On the one hand, the at least one resistor element and, on the other hand, the at least one connecting element consist of different metals. The specific resistance of the metal of the resistor element can here be at least 10 times greater than the specific resistance of the metal of the connecting element. On the other hand, the absolute value of the temperature coefficient of resistance of the metal of the connecting element is significantly greater than the absolute value of the temperature coefficient of resistance of the metal of the resistor element, typically at least 80 times greater. In particular, the absolute value of the temperature coefficient of resistance of the metal of the resistor element can be less than 5.10 -5 1 / K, while the temperature coefficient of resistance of the metal connecting the components can be about 4.10-3 1 / K. The connecting element of the resistor arrangement can consist in particular of copper, preferably a low-alloy copper alloy, aluminum or preferably a low-alloy aluminum alloy, or can include at least one of these materials. The resistor element can in particular be made of a copper alloy, which is typically used as a resistor alloy.

[0011] In the method according to the present invention, a composite material is produced in which two starting materials are connected to each other in two dimensions. In this case, the two starting materials themselves are each a composite material. They each comprise at least one first material and a second material, which are connected to each other by material bonding in the seam area, in particular by a weld. In a subsequent processing step, the connecting element of the resistor device is formed by the corresponding first material of the starting material provided, and in a subsequent processing step, the resistor element is formed by the corresponding second material of the starting material provided. Therefore, the above explanation of the electrical properties of the material of the resistor device is correspondingly transferred to the corresponding first or second material of the two starting materials. Preferably, the materials of the two starting materials corresponding to each other are each the same and are therefore the same within the tolerance range of the chemical composition. However, it is also possible that the materials of the two starting materials corresponding to each other have different chemical compositions.

[0012] In method step b), the first starting material and the second starting material are connected to each other so that the seam area of the two starting materials is arranged to be flush with each other. In other words, the seam area is arranged to align, so there is basically no offset relative to each other. The first material of the first starting material is two-dimensionally connected to the first material of the second starting material, and the second material of the first starting material is two-dimensionally connected to the second material of the second starting material. Therefore, the two starting materials provided as composite materials are connected to each other so that they subsequently form a composite material, which has at least two regions separated by the seam area of the two starting materials arranged flush. These regions are each composed of the material of the two starting materials corresponding to each other. Preferably, each region is composed of a uniform material. In this preferred case, with regard to the combination of materials, the composite material produced using this method is identical to the two starting materials.

[0013] A particular advantage of the method according to the invention is that a composite material suitable for the production of a resistor device can be produced from a relatively thin starting material provided as a composite material, which resistor device can no longer be produced directly from a single thin starting material which, due to its external dimensions, in particular its thickness, is easily available on an industrial scale. In the proposed method, a relatively thin and therefore easy to handle starting material can be used. Such starting materials are producible and therefore easily available using currently existing devices. The thick composite material produced using the proposed method can subsequently be divided into intermediate products, for example by cutting into certain lengths. Such an intermediate product is then the starting material for the production of a resistor device which can be used to measure the intensity of an electric current. The need to process relatively large lengths of thick composite material is thus avoided.

[0014] Within the scope of one embodiment of the method, both the first starting material and the second starting material can each comprise a third material, wherein both the first starting material and the second starting material each have an additional seam area at which the second material and the third material are each connected to one another by material bonding, in particular by a weld. In step b), here, the third material of the first starting material is connected to the third material of the second starting material by material bonding, wherein the connection is performed so that the additional seam area of the first starting material and the additional seam area of the second starting material are arranged flush with one another. In this way, a composite material is provided from which a resistor device can be produced, wherein the resistor element is arranged between two connecting elements. In particular, the third material of the starting material can be made of the same metal as the first material of this starting material. Furthermore, in particular, the third material of the two starting materials can be made of the same metal as the first material of the two starting materials.

[0015] The method is not limited to composite materials having two or three materials, but can also be used to produce composite materials comprising four or more materials, as is known, for example, from document DE 10 2020 101 070 A1.

[0016] Within the scope of a preferred embodiment of the method, both the first and second materials of the first starting material can be in the form of strips, wherein at least one seam region of the first starting material is located at the contacting strip edges of the first starting material strips, resulting in the first starting material being a strip-shaped, nearly infinitely long composite material. Simultaneously, both the first and second materials of the second starting material can be in the form of strips, wherein at least one seam region of the second starting material is located at the contacting strip edges of the second starting material strips, resulting in the second starting material also being a strip-shaped, nearly infinitely long composite material. The starting materials are provided continuously. This can occur, for example, by unwinding each starting material from a coil. The proposed method has proven particularly advantageous in the production of strips, as the strip material can be easily wound to form coils up to 4 mm thick. For thicker materials, this is only possible with increased effort due to their rigidity. Using the proposed method, for example, a composite material having a thickness of approximately 8 mm can be produced from two starting materials, each having a thickness of 4 mm.

[0017] Within the scope of the special design of this preferred embodiment, the two-dimensional connection of the first starting material and the second starting material can be carried out by continuous coating, preferably by roll coating, in particular by laser roll coating. Coating, in particular laser roll coating, is particularly suitable for the two-dimensional and material-to-material connection of strip-shaped materials.

[0018] Within the scope of an alternative embodiment of the method, the first starting material can be a composite material with a limited extension, in particular a limited length, and the second starting material can be a composite material with a limited extension, in particular a limited length. In particular, the first and second starting materials can each be a discrete plate-shaped or strip-shaped composite material, thus a composite material with defined dimensions in all spatial directions. In a preferred design of this alternative embodiment, the extension of the first and second starting materials in a direction transverse to the corresponding two-dimensional seam area is in this case greater than the extension of the first and second starting materials in a direction longitudinal to the corresponding two-dimensional seam area. In other words, in this preferred design of the invention, the width of the two starting materials is greater than their length. The use of a composite material with a limited extension, in particular a limited length, as a starting material enables the production of composite materials with complex geometries, which are particularly suitable for the requirements of resistor devices. For example, the composite material can have a step or a cone.

[0019] Within the scope of a special design of this alternative embodiment, the two-dimensional connection of the first starting material to the second starting material can be performed by welding, in particular resistance welding or laser welding.In the production of composite materials of finite extension, welding is a suitable process for the two-dimensional connection of the starting materials.

[0020] Exemplary embodiments of the present invention will be explained in more detail based on schematic diagrams.

[0021] In the attached figure:

[0022] Figure 1 The method sequence is schematically shown in cross section;

[0023] Figure 2 A preferred embodiment of the method is shown;

[0024] Figure 3 An alternative embodiment of the method is shown;

[0025] In all the figures, components which correspond to each other are provided with the same reference numerals.

[0026] Figure 1 The sequence of the method steps is schematically shown. Figure 1 In the left half of the diagram, two starting materials 1, 2 are shown in cross section, while Figure 1 The resulting composite material 3 is shown in cross-section on the right side of the figure. The two starting materials 1 and 2 each consist of a first material 11 and 21, a second material 12 and 22, and a third material 13 and 23. In the illustrated case, the materials 11, 12, 13, 21, 22, and 23 are each provided as a sheet, strip, or ribbon-like material with a rectangular cross-section. The materials 11, 12, and 13 of the first starting material 1 all have the same thickness D1, and the materials 21, 22, and 23 of the second starting material 2 all have the same thickness D2. In both starting materials 1 and 2, the second material 12 and 22 is arranged between the first material 11 and 21 and the third material 13 and 23, and is connected to the first material 11 and 21 or the third material 13 and 23 on its narrow side by a material bond. In the illustrated case, the two starting materials 1 and 2 each form a sheet, strip, or ribbon-like composite material having a uniform thickness D1 or D2. The thickness D1, D2 of the two starting materials 1, 2 is typically between 2 mm and 4 mm. Figure 1 As shown in , the two starting materials 1 , 2 may have the same thickness or may have different thicknesses.

[0027] The first material 11, 21 and the third material 13, 23 of the two starting materials 1, 2 are preferably composed of copper, a copper alloy, aluminum or an aluminum alloy, while the corresponding second material 12, 22 is preferably composed of a copper-based resistance alloy, in particular a copper-manganese alloy or a copper-manganese-nickel alloy. In this case, as examples of resistance alloys, mention may be made in particular of CuMn 10 Ni4、CuMn 12 Ni2、CuMn 14 Ni2 and CuZn 15 Mn15 A1. The materials 11 / 21, 12 / 22, 13 / 23 relative to one another of the two starting materials 1, 2 are identical here.

[0028] As a result of the material-bonded connection, a seam region 15, 16, 25, 26 is formed at the contact surface of the two materials. For example, the seam regions 15, 16, 25, 26 can be weld seams. The seam regions 15, 16, 25, 26 extend over the entire thickness D1, D2 of the respective starting material 1, 2. Therefore, the width of the transverse extension of the seam regions 15, 16, 25, 26 is typically less than the thickness D1, D2 of the respective starting material 1, 2. The transverse spacing between the two seam regions 15, 16 of the first starting material 1 is equal to the transverse spacing between the two seam regions 25, 26 of the second starting material 2.

[0029] The two starting materials 1, 2 are connected to each other two-dimensionally to form a composite material 3. Figure 1. A connecting plane 39 between the two starting materials is indicated by a dashed line in the cross-sectional view. The two starting materials 1 and 2 are connected so that the first material 11 of the first starting material 1 is two-dimensionally connected to the first material 21 of the second starting material 2, the second material 12 of the first starting material 1 is two-dimensionally connected to the second material 22 of the second starting material 2, and the third material 13 of the first starting material 1 is two-dimensionally connected to the third material 23 of the second starting material 2. Because the spacing between the two seam areas 15, 16 of the first starting material 1 is equal to the spacing between the two seam areas 25, 26 of the second starting material 2, the two starting materials 1, 2 can be connected so that the corresponding seam areas 15 / 25, 16 / 26 of the two starting materials 1, 2 are arranged flush with one another: in each case, the seam areas 15, 25 between the first material 11, 21 and the second material 12, 22 of the two starting materials 1, 2 are positioned flush with one another, and in each case, the seam areas 16, 26 between the second material 12, 22 and the third material 13, 23 of the two starting materials 1, 2 are positioned flush with one another. Thus, the corresponding seam areas 15 / 25 and 16 / 26 are positioned in alignment. The composite material 3 thus produced has a thickness D3 that is approximately equal to the sum of the thicknesses D1 and D2 of the two starting materials 1, 2. Thickness D3 can, in particular, be between 4 mm and 8 mm. Furthermore, the produced composite material 3 is characterized by having three regions 31, 32, and 33, each composed of a homogeneous material: the first region 31 is composed of the two first materials 11, 21 of the first and second starting materials 1, 2, and therefore is homogeneously composed of the first metal; the second region 32 is composed of the two second materials 12, 22 of the first and second starting materials 1, 2, and therefore is homogeneously composed of the second metal, which may be a resistance alloy; and the third region 33 is composed of the two third materials 13, 23 of the first and second starting materials 1, 2, and therefore is homogeneously composed of the third metal, which may be the same as the first metal. Because the opposing joint regions 15 / 25, 16 / 26 are arranged flush, each of the three regions 31, 32, and 33 has a cross-section, here in the form of a rectangle, with smooth edges. Thus, the composite material 3 has the same properties as the two starting materials 1, 2 in terms of its material combination, but is approximately twice as thick as a single starting material 1, 2.

[0030] For embodiments of the present invention, the two starting materials 1, 2 do not need to have a uniform thickness. It is also possible that the materials 11, 13, 21, 23 arranged on the outer sides are thinner than the materials 12, 22 arranged in the middle. Alternatively, it is also possible that the materials 11, 13, 21, 23 arranged on the outer sides are thicker than the materials 12, 22 arranged in the middle. It is also possible that one of the two starting materials 1, 2 has a uniform thickness, while the other starting material 1, 2 has a varying thickness.

[0031] Figure 2 The method is schematically shown, i.e. a preferred embodiment of the method if strip-shaped starting materials 1, 2 are used. The arrows marked by X show the processing direction. A first strip-shaped starting material 1 and a second strip-shaped starting material 2 are fed to a rolling device 5. Only two rolling tools 5a, 5b of the rolling device 5 are shown. The two starting materials 1, 2 have a thickness of typically not more than 4 mm, so that they can each be unwound as an approximately infinitely long strip in each case from a wire coil (not shown) and fed to the rolling device 5. As in combination Figure 1 As explained, the two starting materials 1 and 2 each consist of a first strip of material 11 and 12, a second strip of material 12 and 22, and a third strip of material 13 and 23. In each case, the second material 12 and 22 is connected on its narrow side to the first material 11 and 21 or the third material 13 and 23 of the corresponding starting material 1 and 2 by material bonding. Thus, the two starting materials 1 and 2 are each configured as three strips. Such three strips can be produced, for example, using the method described in EP 0 605 800 A1. In the illustrated embodiment, the corresponding counter materials 11 / 21, 12 / 22, and 13 / 23 of the two starting materials 1 and 2 are identical in size. In particular, the spacing between the two seam areas 15 and 16 of the first starting material 1 is equal to the spacing between the two seam areas 25 and 26 of the second starting material 2.

[0032] Immediately before entering the gap between the two rolling tools 5a, 5b, the two starting materials 1, 2 are heated by a laser beam 6. It is also possible to use multiple laser beams 6, the power and / or wavelength of each laser beam being tailored to the properties of the different materials 11, 12, 13, 21, 22, 23 of the two starting materials 1, 2 arranged adjacent to one another. Between the rolling tools 5a, 5b, the rolling pressure applied by the rolling tools 5a, 5b connects the opposing materials 11 / 21, 12 / 22, 13 / 23 of the two starting materials 1, 2 two-dimensionally. In this case, the materials heated by the laser beam 6 are connected to one another by material bonding. Because the spacing between the two joint regions 15, 16 of the first starting material 1 is equal to the spacing between the two joint regions 25, 26 of the second starting material 2, the two starting materials 1, 2 can be connected such that the corresponding joint regions 15 / 25, 16 / 26 of the two starting materials 1, 2 are arranged flush with one another. The composite material 3 leaving the rolling device 5 has three regions 31, 32, 33 arranged adjacent to one another, each of which is formed from a respective material 11 / 21, 12 / 22, 13 / 23 of the two starting materials 1, 2. Figure 1 As explained, the composite material 3 has a thickness D3 which is approximately the sum of the thicknesses of the starting materials 1, 2. The thickness D3 may be at least 4 mm and up to 8 mm. A strip material of this thickness can no longer be wound into a wire coil in a satisfactory manner due to its rigidity. It is therefore convenient to separate the produced composite material 3 into intermediate products of limited length by cross-cutting. This intermediate product can then be used to produce a resistor device. Figure 2 The cross-cutting step is not shown.

[0033] Figure 3 Schematically, an alternative embodiment of the method is shown, i.e., if starting materials 1, 2 with finite outer dimensions are used. The two starting materials 1, 2 are each embodied as a discrete, plate-shaped or strip-shaped composite material with a finite length and a finite width. The width of the starting materials 1, 2 is understood in this case to be their extension measured perpendicular to the contact surface, which corresponds to the respective two-dimensional joint area 15, 16, 25, 26. The length of the starting materials 1, 2 is understood in this case to be their longitudinal extension relative to the contact surface, which corresponds to the respective two-dimensional joint area 15, 16, 25, 26, measured in the provided connection plane 39. As in combination Figure 1As explained, the two starting materials 1, 2 each consist of a first sheet-shaped or strip-shaped material 11, 21, a second sheet-shaped or strip-shaped material 12, 22, and a third sheet-shaped or strip-shaped material 13, 23, wherein the second material 12, 22 is in each case connected on its narrow side to the first material 11, 21 or third material 13, 23 of the corresponding starting material 1, 2 by material bonding. Figure 3 In the case shown, the two starting materials 1, 2 each have a uniform thickness D1, D2 of typically not more than 4 mm. They can be produced by cross-cutting three strips. For example, such three strips can be produced using the method described in document EP 0 605 800 A1. Figure 3 For reasons of clarity, the seam regions 15, 16, 25, 26 between the individual materials of starting materials 1, 2 are each shown only by horizontal lines, so that the thickness of the seam regions is neglected simultaneously in two dimensions. The spacing between the two seam regions 15, 16 of the first starting material 1 is equal to the spacing between the two seam regions 25, 26 of the second starting material 2.

[0034] The two starting materials are brought together so that the materials 11 / 21, 12 / 22, 13 / 23 of the two starting materials 1, 2 are in contact with each other, respectively. Since the spacing between the two seam areas 15, 16 of the first starting material 1 is equal to the spacing between the two seam areas 25, 26 of the second starting material 2, the two starting materials 1, 2 can be brought together so that the seam areas 15 / 25, 16 / 26 of the two starting materials 1, 2, which correspond to each other, are flush and aligned with each other. The starting materials 1, 2 are then connected to each other in a two-dimensional and material-bonded manner by a suitable connection method, for example, by resistance welding. The resulting composite material 3 has three regions 31, 32, 33 arranged adjacent to each other, each of which is formed by the corresponding material 11 / 21, 12 / 22, 13 / 23 of the two starting materials 1, 2. The three regions 31, 32, 33 are each composed of a uniform material. As combined Figure 1 As explained, the composite material 3 has a thickness D3 which is approximately equal to the sum of the thicknesses D1, D2 of the starting materials 1, 2. The thickness D3 may be at least 4 mm and up to 8 mm. Figure 3 A connecting plane 39 is indicated by a dashed line in FIG. 3 , which is defined in the composite material 3 by the contact surfaces of the two starting materials.

[0035] In particular, Figure 3In the embodiment of the production method schematically illustrated in FIG, the two starting materials 1, 2 do not need to have uniform thicknesses D1, D2. It is also possible that one of the two starting materials 1, 2 has a uniform thickness, while the other has a varying thickness. This enables the production of resistor devices whose geometry can be flexibly adapted to the respective requirements.
