DETAILED DESCRIPTION
[0011] The backing plate embodiments disclosed herein can be used in various brake pad designs and in various vehicle applications to help improve friction pad attachment. The backing plate embodiments are multi-layered, or include multiple layers, which may enable the use of different materials in designs to promote shear strength. For example, the use of multiple layers may allow each layer to expand and contract independently when subjected to heat and pressure during manufacture and / or service, as opposed to a rigid attachment between a typical steel backing plate and a friction pad, which could result in deflection. In addition, the use of multiple layers can enable the application of a standard-size backing plate without changing the overall configuration of a backing plate designed for a specific brake caliper. Furthermore, additional damping layers or similar can be added to improve the NVH (noise, vibration, and harshness) performance of the brake pad.
[0012] Fig. 1 is an exploded view of a brake pad or brake pad assembly 10. The brake pad 10 includes a carrier plate 12 and a friction pad 14. The illustrated configuration of the carrier plate 12 and friction pad 14 are only an example, as other geometries, features, etc., may be possible depending on factors such as the design of the brake caliper. The carrier plate 12 in the illustrated embodiment includes a reinforcement plate 16 and a retainer plate 18 disposed between the reinforcement plate 16 and the friction pad 14. As will be explained in more detail below, the carrier plate 12 includes several features that promote the adhesion of the various components of the brake pad 10, thereby improving the life and performance of the brake pad. In addition, other features, such as a damping layer 20, may also be included to provide performance and grip benefits.
[0013] The friction pad 14 interacts with a braking surface, such as a rotor (not shown), to inhibit rotational movement and stop the vehicle. A rotor is used as an example herein to positionally describe one or more features of the brake pad 10. Accordingly, directional terms such as inboard and outboard may be used to describe whether a component faces toward (e.g., inward) or away from (e.g., outward) a rotor when the brake pad 10 is installed. The friction pad 14 includes an inboard friction surface 22 and an outboard attachment surface 24. The friction surface 22 may include other features not shown, such as chamfers, slots, curved edges, wear sensors or indicators, etc.The mounting surface 24 directly faces the retaining plate 18 of the carrier plate 12, although other layers such as an adhesive layer or the like may also be included. The friction lining 14 can be made of any functional material, such as a non-asbestos organic (NAO) material, a ceramic material, or a semi-metallic material (e.g., approximately 30-65 wt.% metal).
[0014] Typically, the friction lining 14 is bonded directly (or indirectly via an adhesive layer) to a steel backing plate or a reinforcement plate 16. However, in accordance with the presently described brake pad 10, one or more other layers may be included between the reinforcement plate 16 and the friction lining 14. The reinforcement plate 16 is typically a steel plate, the design of which is determined by the requirements of the braking system or caliper design. Accordingly, other features, shapes, materials, etc., than those shown and described may be used for the reinforcement plate 16, such as additional caliper mounting bosses, eyelet holes, etc., to name a few examples. The reinforcement plate 16 has an inner surface 26, an outer surface 28, and an outer periphery 30. In some embodiments, the thickness T R1of the reinforcement plate 16 between the inner surface 26 and the outer surface 28 can be reduced due to the multi-layer construction, thereby reducing the weight of the brake pad 10 - an industrial advantage. In the illustrated embodiment, the thickness T R1 the reinforcement plate 16 between the inner surface 26 and the outer surface 28 should be approximately 5 - 6 mm, inclusive.
[0015] The reinforcement plate 16 may include one or more formed holes 32, 34. While two formed holes 32, 34 are shown in the illustrated embodiments, more or fewer may be included depending on the desired design. During manufacture of the brake pad 10, the friction lining 14 is pressed such that at least a portion of the friction lining material is forced through the formed holes 32, 34 to lock the friction lining and the reinforcement plate 16. Each formed hole 32, 34 includes a peripheral wall 36 extending between the inner surface 26 and the outer surface 28 of the reinforcement plate 16.
[0016] Embodiments of the brake pad may include a retainer plate 18 disposed between the friction pad 14 and the reinforcement plate 16. The retainer plate 18 includes an inner surface 38, an outer surface 40, and an outer periphery 42. In the illustrated embodiments, the outer periphery 42 of the retainer plate 18 is smaller than the outer periphery 30 of the reinforcement plate 16. The outer periphery 42 of the retainer plate 18 may be equal to an outer periphery 46 of the friction pad 14. In a preferred embodiment, the retainer plate 18 is made of a lighter material such as aluminum or an aluminum alloy, although other materials are possible. As shown in Fig. 4, the thickness T R2 the holding plate 18 is typically less than the thickness T R1 the reinforcement plate 16. In the illustrated embodiments, the thickness T R2of the retaining plate 18 between the inner surface 38 and the outer surface 40 is approximately 0.8 - 2 mm, inclusive, and in a preferred embodiment approximately 1.5 mm. Accordingly, the thickness T R2 the holding plate 18 about 25 - 30% of the thickness T R1 the reinforcement plate 16. The retaining plate 18 has various features intended to facilitate the attachment of the other components of the brake pad 10, such features including optional retaining elements 46 (for clarity, only a few are provided with reference numerals) and / or one or more locking projections 48, 50. Additionally, it is also possible to use an adhesive layer between the reinforcement plate 16 and the retaining plate 18. If a damping layer 20 is used, the adhesive layer can be present between the damping layer 20 and the reinforcement plate 16 and / or between the damping layer 20 and the retaining plate 18.
[0017] In some embodiments, retaining features 46 may be included to provide additional mechanical locking of the friction lining 14. The retaining features 46 may be provided on the inner surface 38 of the retainer plate 18 to embed themselves into the mounting surface 24 of the friction lining 14 or otherwise lock the mounting surface 24 of the friction lining 14. Adhesive or other laminate layers may be provided between the retainer plate 16 and the mounting surface 24 of the friction lining 14 to assist in bonding. In some embodiments, the retainer plate 16 may not include separate retaining features 46. For example, the pressure and temperature of the molding process may be sufficient to bond the friction lining 14 to the carrier plate 12 without the use of retaining features 46.
[0018] The Fig. 2-17 more clearly illustrate examples of various configurations or designs that can be used for the holding elements 46. Fig. 2 - 5 illustrate a carrier plate 12 including holding elements 46a in the form of angled projections. Fig. 6 - 9 illustrate a carrier plate 12 including holding elements 46b in the form of hooks. Fig. 10 - 13 represent a support plate 12 with holding elements 46c in the form of hollow extensions with a small diameter. Fig. 14-17 illustrate a support plate 12 having retaining elements 46d in the form of large diameter hollow extensions. Other shapes and configurations for the retaining elements 46 are certainly possible. The retaining elements 46 may be formed from the material of the retaining plate 18 itself. For example, retaining elements 46a or 46b may be scraped or scratched into the inner surface 38 of the retaining plate 18 or otherwise integrally formed therein. In another example, retaining elements 46c or 46d may be pierced or punched through the body of the retaining plate 18. Alternatively, the retaining elements 46 may be welded or otherwise added to the inner surface 38 of the retaining plate 18.
[0019] For example, rivet-like projections or the like may be welded or otherwise attached to the inner surface 38 of the retaining plate 18. The retaining elements 46 may increase the lockable surface available for bonding the friction lining 14. Preferably, the retaining elements 46 span the extent of the inner surface 38 of the retaining plate 18, but it is possible to have more or fewer retaining elements 46 than in the illustrated embodiments.
[0020] The Fig. 2-5 are angled projections extending from the inner surface 38 of the retaining plate 18. With particular reference to Fig. 5, the retaining elements 46a have a height h of about 0.75-1.75 mm, inclusive, and preferably about 1.25 mm. The retaining elements 46a have a length ℓ of material scraped from or extending from the inner surface 38 of the retaining plate 38 of about 0.9-1.1 mm, inclusive, and more preferably about 1.0 mm. They extend at an angle θ of about 40-60°, and more preferably about 50°. The retaining elements 46a having the configuration shown and described can be manufactured relatively easily.
[0021] The Fig. The retaining elements 46b shown in Figures 6-9 have a hook shape of approximately 90°, a height h of approximately 0.75-1.75 mm, inclusive, or more preferably, approximately 1.25 mm. The retaining elements 46b have a length l of material that is scraped away or available to lock the friction lining 14 of approximately 1-2 mm, inclusive, or more preferably, approximately 1.5 mm. The configuration of the retaining elements 46b can provide a larger undercut area for the adhesion of the friction lining 14.
[0022] The Fig. The retainer members 46c illustrated in Figures 10-13 include a small diameter hollow extension. The retainer members 46c have a height h of about 0.75-1.75 mm, inclusive, or more preferably about 1.25 mm. The first diameter D1 of the small diameter hollow extension on the outer surface 40 of the retainer plate 18 is about 1 mm, and the second diameter D2 of the main body portion of the small diameter hollow extension is about 0.75 mm. This variation between D1 and D2 can provide undercut areas for locking the friction pad 14, and the smaller diameters D1 and D2 can accommodate more retainer members 46c on the inner surface 38 of the retainer plate 18.
[0023] The Fig. The retainer members 46d shown in Figures 14-17 include a large diameter hollow extension. The retainer members 46d have a height h of about 0.75-1.75 mm, inclusive, or more preferably about 1.25 mm. The first diameter D1 of the large diameter hollow extension on the outer surface 40 of the retainer plate 18 is about 4.5-5.5 mm, inclusive, or more preferably about 5 mm. The second diameter D2 of the main body portion of the large diameter hollow extension is about 4-5 mm, inclusive, or more preferably about 4.5 mm. The retainer members 46d may provide a larger undercut surface area on each retainer member for locking the friction lining 14.
[0024] While the retaining elements 46 can be used to promote a mechanical locking of the retaining plate 18 to the friction lining 14, features such as the locking projections 48, 50 can be used to assist the locking of the retaining plate 18 to the reinforcement plate 16. Cross-sectional views of one embodiment of a locking projection 48, 50 are shown in Fig. 3, Fig. 4, Fig. 7, Fig. 8, Fig. 11, Fig. 12, Fig. 15 and Fig. 16. As shown, the locking projections 48, 50 cooperate with the shaped holes 32, 34 of the reinforcement plate 16 such that the inner surface 26 of the reinforcement plate 16 faces the outer surface 40 of the retaining plate 18. As will be explained in more detail below, the damping layer 20 can be used between the inner surface 26 of the reinforcement plate 16 and the outer surface 40 of the retaining plate 18. However, it is possible to have an embodiment without the damping layer 20 such that the inner surface 26 of the reinforcement plate 16 directly contacts or adjoins the outer surface 40 of the retaining plate 18.
[0025] In the illustrated embodiments, the locking projections 48, 50 include a hollow shoulder 52. The hollow shoulder 52 extends into the die hole 32, 34 and includes an intermediate wall 54 having an outer surface 56 and an inner surface 58. Other embodiments and configurations of the locking projections 48, 50 are certainly possible. As an example, the locking projection could include a number of segmented extensions that extend into the die hole without forming a continuous annular wall, as shown. In the illustrated embodiment, the intermediate wall 54 generally follows or replicates the shape of the die hole 32, 34 and, in a cylindrical configuration as shown, has a smaller diameter than the peripheral wall 36 of the die hole. The outer surface 56 of the intermediate wall 54 is adjacent to the peripheral wall 36 of the die bore and, in this configuration, directly contacts the peripheral wall 36.The inner surface 58 of the intermediate wall 54 is located adjacent to the friction lining 14 in a manufactured brake pad 10 and, in this embodiment, directly contacts it. Furthermore, in the illustrated embodiments, the hollow shoulder 52 is formed integrally with the retainer plate 18 such that the inner surface 38 of the retainer plate is continuous or unitary with the inner surface 58 of the intermediate wall 54 of the locking projection 48, 50. Similarly, the outer surface 40 of the retainer plate 18 is continuous or unitary with the outer surface 56 of the intermediate wall 54 of the locking projection 48, 50. This can be accomplished by forming the retainer plate 18 and the locking projections 48, 50 from a single piece of metal, e.g., by deep drawing or otherwise metalworking a single piece of pressed or stamped metal to form the projections, or by forming orCasting or machining from a larger piece of metal.
[0026] To further assist in locking or securing the reinforcement plate 16 to the support plate 18, the locking projections 48, 50 may include a flanged edge 60 that abuts or directly contacts the outer surface 28 of the reinforcement plate 16. The flanged edge 60 contributes to a riveting action to lock the reinforcement plate 16 to the support plate 18. During manufacture of the carrier plate 12, the hollow projection 52 may be inserted into the formed hole 32, 34.
[0027] The projecting edge of the hollow boss 52 may be hammered or otherwise flattened to form the flange edge 60. Given this manufacturing method, it may be desirable to use a softer metal such as aluminum or an aluminum alloy for the retaining plate 18 and a stronger or stronger metal such as steel or cast iron for the reinforcing plate 16.
[0028] Fig. 18 illustrates another embodiment of the backing plate 12. In this embodiment, each formed hole 32 of the reinforcement plate 16 includes a counterbore step 72. The counterbore step 72, like the outer surface 28 of the reinforcement plate 16, is an outwardly facing surface. The formed hole 32 has a peripheral wall 36, as in the other embodiments, but also includes a radially extending wall 74 leading to a diametrically enlarged portion 76 adjacent the outer surface 28. The flange edge 60 of the locking projection 48 rests on the radially extending wall 74 of the counterbore step 72. This embodiment may be advantageous because it may result in less exposure of the retainer plate 18 to the caliper and / or variation on the outer surface 28 of the reinforcement plate 16, thereby improving performance.
[0029] To modify one or more performance characteristics, features such as the damping layer 20 may be incorporated. While rubber washers and the like are typically disposed on the outward-facing surfaces of backing plates, such as the outer surface 28 of the reinforcement plate 16, the multi-layer backing plate 12 allows for the inclusion of a damping layer 20 between the inner surface 26 of the reinforcement plate 16 and the outer surface 40 of the retainer plate 18. The damping layer 20 may modify the frequency response of the brake pad 10 to reduce brake squeal, creep, and / or grunt noises. It is possible to incorporate the damping layer 20 in addition to a washer on the outer surface 28 of the reinforcement plate 16 to further reduce noise and vibration. The damping layer 20 may be made of any functional material, such asNitrile butadiene rubber (“nitrile butadiene rubber”, NBR) or silicone rubber, to name two examples.
[0030] To Fig.1, the damping layer 20 may include an inner surface 62, an outer surface 64, and an outer perimeter 66. The inner surface 62 of the damping layer 20 is adjacent to and may directly contact the outer surface 40 of the retaining plate 18. The outer surface 64 of the damping layer 20 is adjacent to and may directly contact the inner surface 26 of the reinforcing plate 16. The outer perimeter 66 of the damping layer 20 may generally coincide with the outer perimeter 42 of the retaining plate 18. The damping layer 20 also includes annular portions 68, 70 that receive the locking projections 48, 50. In the illustrated embodiments, the annular portions 68, 70 of the damping layer 20 are adjacent each outer surface 56 of each intermediate wall 54 of the locking projections 48, 50. In the illustrated embodiments, the thickness T D the damping layer 20 approximately 0.4 - 1 mm, inclusive.
[0031] As used in this specification and the claims, the terms "for example," "e.g.," "for example," "such as," and "similar," and the verbs "comprise," "having," "include," and their other verb forms, when used in connection with a listing of one or more components or other elements, are each to be construed as open-ended, meaning that the listing is not to be understood as excluding other, additional components or elements.
