Description

Title of the invention: Internal power connector of a direct voltage of an electronic box of an electric machine TECHNICAL FIELD OF THE INVENTION

[0001] The technical field of the invention is that of electronic box connectors of a rotating electrical machine in the field of motor vehicles.

[0002] The present invention relates in particular to a connector comprising connection traces. TECHNOLOGICAL BACKGROUND OF THE INVENTION

[0003] Recently the voltage of electrical machines in motor vehicles has been increased from 12V / 14V to 48V, resulting in new standards called 48V standards in the future. In particular, the 48V standard implies a distance between two conductors of the two different voltages 0V and 48V. The electronic boxes include different power electronic means, some of which are in the form of so-called mechatronic type modules including a power transistor bridge in MOSFET technology. These modules provide a reversible analog-to-DC power converter function ("AC / DC" according to the commonly used English terminology). In the alternator operating mode of the rotating electrical machine, the aforementioned converter ensures the rectification of the alternating phase voltages produced by the electrical machine in an alternator mode into a single direct supply voltage (typically 48 Volts) which supplies an on-board power supply network of the motor vehicle. Conversely, as is well known to those skilled in the art, in the motor / starter operating mode of the rotating electrical machine, the converter provides phase voltages which supply stator windings of the rotating electrical machine.

[0004] Thus it is necessary to have connectors to connect an electronic box of an electric machine to a battery voltage. However these connectors must meet the 48V standards while being as compact as possible, as cheap as possible without reducing the quality of the connectors.

[0005] Such a connector as shown for example in [Fig. 1 A], requires for the line positive voltage +, for example 48V and the ground voltage line -, the connection of a portion called connection portion 10+ and 10- of a first conductive trace 1+, 1- to a portion of a second trace 2+, 2- connected to the power of the electronic box. The connection of the two traces must be made on the side of one end of the two traces called connection end 10a+, 20a+, 10a-, 20a-. A fast, cheap, and very good quality connections is laser welding. However, such laser welding requires having a very small clearance, for example less than 0.45mm between the two connection ends 10a+, 20a+, 10a-, 20a- of the connection portions of the first trace 1+, 1- and the second trace 2+, 2-. Thus one of the solutions, due to the geometric tolerances of manufacturing and / or assembly (whether the volumetric tolerance of the traces 1+, 1-, 2+, 2-, or the supports of the box during their assembly or during overmolding in an electrically insulating box) between the two traces 1+, 1-, 2+, 2-, and to position them opposite each other with a tight assembly. However, such tight assembly, due again to manufacturing and assembly tolerances, necessarily leads to a lack of parallelism between the two portions of the two traces 1+, 1-, 2+, 2-, which can cause a gap J+, J- greater than the maximum gap distance between the two ends of the two traces 1+, 2+, 1-, 2- of each line +,-, as visible in particular on [Fig.lB] representing a zoom of these portions of traces whose parallelism is in the most unfavorable case (contact between the two traces opposite the connection ends). This gap J+, J- must not exceed a predetermined distance for other types of soldering.

[0006] There is therefore a need to find a solution to reduce this gap, particularly in the case of laser welding. Summary of the invention

[0007] The invention provides a solution to the problems mentioned above, by making it possible to have a connector whose traces are improved to reduce the gap at their connection end.

[0008] One aspect of the invention relates to an internal power connector of a voltage of an electronic box of an electrical machine comprising at least a first connection line of a first voltage comprising: • a first electrically conductive trace and a second conductive trace each comprising a first face and a second face, • the first trace comprises: • a first folding zone, • a first connection portion extending, along a first measured length, from the folding zone to a connection end and • a second straight portion extending from the first folding zone opposite the first connection portion, • the second trace comprising a connection portion having its second face opposite the first face of a part of the first portion of connection of the first trace of the same connection line, the connection portion having a second length at least three times smaller than the first length measured in the same direction of the first trace of the same line, • a weld between the first connection portion of the first trace and the connection portion of the second trace, • characterized in that at least the first trace comprises an anti-bending reinforcement extending from a part of the first connection portion to a part of the second straight portion.

[0009] Thanks to the invention, the fact of having an anti-bending reinforcement extending at least from a part of the first portion to a part of the second straight portion makes it possible to stiffen on the one hand the first fold and therefore the first folding zone and on the other hand the part of the first connection portion. This makes it possible to tightly mount the first portion of the second trace against the first trace while reducing or even eliminating the deformation by bending of the connection portion of the first trace and therefore reducing the gap between their connection ends of the two traces in order to carry out a laser weld between the two.Indeed, the fact of forming this anti-bending reinforcement on the longest connection portion of the two traces allows during tight assembly to reduce elastic and / or plastic deformation in the bending zone as well as to reduce elastic and / or plastic deformation by bending of the connection portion (the longest) of the first trace by distributing this deformation on the connection portion (shorter) of the second trace. This anti-bending reinforcement thus allows in the most unfavorable case, to force the other connection portion of the second trace to cross or / and bend also (see [Fig.4]), in particular by bringing its connection end towards the connection end of the first trace and thus reducing the gap between the two connection ends.

[0010] In addition to the characteristics which have just been mentioned in the preceding paragraph, the connector according to one aspect of the invention may have one or more complementary characteristics among the following, considered individually or according to all technically possible combinations: • According to an example the connector is for direct voltage. • In one example, the weld is a weld including laser-type weld traces. • According to one embodiment, the internal power connector comprises a second connection line of a different voltage than the first line. According to one example, the second line comprises a first and a second trace having the same shape as the first and second traces of the first line. According to one example, the length of the first trace of the first line is greater than the length of the first trace of the second line. According to one embodiment, the number of connection lines is two, each voltage line being adapted to receive a voltage different from one another, for example high voltage DC voltage and ground. According to one embodiment, the or each first comprises an anti-bending reinforcement extending from a part of the first connection portion to a part of the second straight portion. According to one embodiment, the anti-bending reinforcement comprises a reinforcing boss. According to an example of this embodiment, the or each trace comprises a first edge and a second edge each connecting the first face to the second face and in that the reinforcing boss is located between flat portions extending from the first and second edges, the reinforcing boss projecting outwards relative to these portions. This makes it possible to improve the rigidity. According to an example of this embodiment, the anti-bending reinforcement comprises a reinforcing hollow opposite the reinforcing boss. This makes it possible to form the anti-bending reinforcement without adding material, for example by stamping, punching in particular before bending the trace. In addition, the hollow contributes to the bending resistance of the first portion. In particular, in the embodiment where the number of lines is two, each reinforcing boss is located on the side of the first face. This makes it possible to arrange the first and second faces of the two connection portions opposite each other as close as possible. Indeed, this makes it possible to reduce the size compared to the bossing on the second faces, to guarantee the minimum gap between the two second faces of the first two traces of the two connection lines within a predetermined value range. Indeed, in the opposite case of bossing on the side of the second faces, the gap between the two second faces of the first two traces of the two connection lines may be too close to comply with the 48V standard. According to one embodiment, the first connection portion of the first trace comprises a portion between the connection end and the anti-bending reinforcement, the two faces of which each extend in a parallel plane. According to one example, the first and second faces of the facing portions of the two connection portions have flat surfaces. According to one embodiment, the connection portion of the second trace extends to a folding zone of the second trace of section identical to the connection portion. • According to one embodiment, the number of connection lines is two having a different voltage from each other, the first and second faces of the parts of the connection portions of the two traces facing each other connected each have a flat surface. This makes it possible to simplify the soldering while having a large connection section to reduce the electrical resistance of the corresponding line. • According to one embodiment, the section of the first connection portion, and of the second straight portion of each first trace is rectangular except at the level of the anti-bending reinforcement. • According to one embodiment, the anti-bending reinforcement extends at least as much over the first portion as over the second portion. • According to one embodiment, in the case of two connection lines, the first portion of the first trace of the first line is longer than the first portion of the first trace of the second line and in that the second face of the first portion of the first trace of the first line is opposite the first portion of the first trace of the second line. This makes it possible to reduce the size. • According to one embodiment, in the case of two connection lines the connector comprises a torus mounted around the first portions of the first two traces of each line, this makes it possible to perform a differential function between the incoming current and the outgoing current in order to detect a short-circuit fault. • According to one embodiment, the connector comprises a first electrically insulating housing housing the first trace of the first connection line and a second electrically insulating housing nested with the first electrically insulating housing, housing the second trace of the first connection line. According to an example, in which the number of lines is two, the first trace of the second line is also housed in the first housing and the second trace of the second line is housed in the second insulating housing. The first and second insulating housings may each be overmolded on the first and second trace(s) respectively.

[0011] Another aspect of the invention relates to a method of manufacturing a connector according to the first aspect of the invention according to at least the preceding embodiment as well as that where the anti-bending reinforcement comprises a boss and a reinforcement hollow, the method comprising:

[0012] comprising the steps: • Formation of an anti-bending reinforcement on an initially flat trace by stamping forming a reinforcement boss on a first face and a reinforcement hollow on a second face of the stamped trace, • Formation of the first trace by folding the stamped trace, including at least one folding at the level of the anti-bending reinforcement at a distance of a first length from the end of the stamped trace forming the first folding zone, the first connection portion and the second straight portion, • Insertion of the first trace into the first case or overmolding of the first case onto the first trace, • Insertion of a second trace into a second case or overmolding of the second case onto the second trace, • Fitting the first housing to the second housing such that the first connection portion of the first trace is forcefully mounted against the connection portion of the second trace causing the connection portion of the second trace to bend, such that the two connection ends are in contact or spaced apart from each other by less than 0.5 mm, • laser welding at the connection ends.

[0021] The figures are presented for information purposes only and in no way limit the invention.

[0022] [Fig.2] shows a schematic representation of a first embodiment of a internal power connector, hereinafter called connector, of a direct voltage for an electronic box of an electrical machine.

[0023] The connector comprises in this embodiment a first connection line + of a first voltage, in this case positive, for example intended to be connected to a 48 Volt battery terminal and a second connection line - of a second voltage, in this case negative, that is to say zero volts, which is therefore different from the first voltage here of 48 Volts. Of course, the connector can comprise only one connection line, for example the first connection line.

[0024] Each connection line +, - comprises a first electrically conductive trace 1+, 1- and a second electrically conductive trace 2+, 2- also connected to each other by laser welding. In the following, the traces of the first line + include in their reference the acronym “+” and those of the second line - include in their reference the acronym “-”. Furthermore, the faces, or surfaces, or zones, or portions or parts of the first traces 1+, 1- include in their reference the number “1” and those of the second traces 2+, 2- include in their reference the number “2”.

[0025] Each first and second trace 1+, 1-, 2+, 2- comprises a first face le+, le-, 2e+, 2e- also called external face, having in their reference the letter "e" and a second face li+, li-, 2i-, 2i+, also called internal face, having in their reference the letter "i". Each second face li+, li-, 2i-, 2i+ of a trace is opposite the first face le+, le-, 2e+, 2e of the same trace. Each first and second trace 1+, 1-, 2+, 2- comprises a first edge and a second edge each connecting the first face le+, le-, 2e+, 2e- to the second face li+, li-, 2i-, 2i+ of the corresponding trace.

[0026] The connector further comprises a first electrically insulating housing 3 housing the first trace 1+, 1- of each line +, - and a second electrically insulating housing (not shown) fitted with the first electrically insulating housing 3, housing the second trace 2+, 2- of each line +, -. In particular, the first insulating housing 3 is overmolded onto the first traces 1+, 1-, and the second electrically insulating housing is a block of an electronic housing of an electrical machine, housing the second traces 2+, 2- (which can be inserted into or be overmolded by the second housing).

[0027] The first trace 1+ of the first connection line + is partially shown in [Fig.3] (without the box 3) while the first trace 1- of the second connection line - is shown in this [Fig.3] connected to a terminal B- of a cable connected to a negative terminal of a battery. Each first trace 1+, 1- comprises a connection end 10a+, 10a-, and a connection terminal 1B+, 1B- intended to be connected to the battery. In this case, the connection terminal IB- is shown connected in [Fig.3] to the terminal B- of the cable connected to the negative terminal of the battery and the connection terminal 1B+ is shown in [Fig.2].

[0028] Each first trace 1+, 1- comprises at least one first fold forming a first fold zone 11+, 11-, a first connection portion 10+, 10- extending from the first fold zone 11+, 11- to the connection end 10a+, 10a- and a second straight portion 12+, 12- extending from the first fold zone 11+, 11- to the connection terminal 1B+, 1B- opposite the first connection portion 10+, 10. Each edge of each first connection portion 10+, 10- connecting the two faces is straight and has a flat surface, i.e. each extends linearly in the same plane. Each fold zone comprises a fold on both faces.

[0029] Each second trace 2+, 2- may also comprise a plurality of folds forming different fold zones and straight portions of which at least the visible connection portion, in particular in [Fig.4] and 5, respectively represents the contact before welding and after welding of the connection portions 10+, 10- of the first traces 1+, 1- and of the second traces 2+, 2- of the connector.

[0030] Each first connection portion 10+, 10- extends, along a first measured length L1+, Ll-, from the first folding zone 11+, 11- to the connection end 10a+, 10a-, as shown in [Fig.3]. In this example, the first portion 10+ of the first trace 1+ of the first line + is opposite the first portion 10- of the first trace 1- of the first line - while being longer than the latter, i.e. L1+ > L1-.

[0031] Each second portion 12+, 12- is located between the first folding zone 11+, 11- and the connection terminal 1B+, 1B-. In this case, in this example, the second straight portion 12+, 12- extends from the first folding zone 11+, 11- to a second folding zone 13+, 13-.

[0032] In this example of this first embodiment, the first folding zone 11+ of the first trace 1+ of the first line + comprises a second folding zone 13+ after the second straight portion 12+ forming, with the first folding zone 11+, an angle of 90° between the first connection portion 10+ and a third straight portion 14+ following the second folding zone 13+. The first folding zone 11- of the first trace 1- of the second line - comprises a fold on its own forming an angle of 90° between the first connection portion 10- and the second straight portion 12-.

[0033] In this example, in particular the first trace 1- of the second line - comprises a portion of terminal 14- extending between this second folding zone 13- and the connection terminal IB- while the first trace 1+ of the first line + comprises between the third straight portion 14+ and the connection terminal 1B+ successively a third and fourth successive folding zone 15+, 16+ each comprising a fold in the opposite direction to each other (one concave and one convex on the same face), a fourth straight portion 16+, a fifth folding zone 17+ visible only in [Fig.2] and a terminal portion 18+ connected to the connection terminal 1B+.

[0034] Each second trace 2+, 2- comprises a connection portion having its second face 2i-, 2i+ opposite the first face le+, le- at a part of the first connection portion 10+, 10- of the first trace 1+, 1- of the same connection line +, -. This connection portion has a length L2+, L2- measured in the same direction as the first length L1+, Ll-, i.e. parallel, as visible in [Fig.4]. This second length L2+, L2- is at least three times smaller than the first length L1+, Ll- of the first trace of the same line +,

[0035] Each line +, - further comprises a laser weld between the part of the first face le+, le- of the first connection portion 10+, 10- of the first trace 1+, 1- and the second face 2i+, 2i- of the connection portion of the second trace 2+, 2-. The first connection portions 10+, 10 are therefore each on the side of their first face li+, li- welded by the laser weld to the second faces 2i-, 2i+ of each second trace 2+, 2-.

[0036] The connector may comprise in certain cases, for each line +,-, a gap as shown in [Fig.5], in a zone situated longitudinally between the laser weld and a contact point of the first trace 1+, 1- and the second trace 2+, 2-, formed in this zone between the first face le+ of the part of the first portion 10+ of the first trace 1+ and the second face 2i- of the connection portion of the second trace 2 of the same line +,-.

[0037] Each first trace 1+, 1- comprises an anti-bending reinforcement 19+, 19- formed in this case by a change in section shape projecting outwards relative to portions of regular section of the corresponding first trace. Each first trace 1+, 1- therefore has a regular section, in this case rectangular except at the level of the anti-bending reinforcement 19+, 19-. By regular section it is meant that the thickness measured between the first and second faces is constant. In this case the width (measured perpendicular to the length L1+, L1- and to the thickness) of the first trace 1+, 1- is also constant.

[0038] Each anti-bending reinforcement 19+, 19- extending from a part of the first connection portion 10+, 10- to a part of the second straight portion 12+, 12-. This anti-bending reinforcement makes it possible to reduce, or even prevent, in the most unfavorable case, the buckling of the first connection portion 10+, 10- by having the end of connection 10a+, 10a- which deviates from the second trace 2+, 2- during tight mounting between the two traces 1+, 2+, 1-, 2- for laser welding. However, the parallelism defect due to manufacturing and mounting tolerances always exists, in the most unfavorable case, the connection portion of the second trace 2+, 2- will cross more than in the case without bossing explained in [Fig.lA] and 1B. However, as the second trace 2+, 2- is shorter than the first connection portion 10+, 10-, the connection end 20a- of the connection portion of the second trace 2+, 2- will deviate less from the connection end 10a+, 10a- of the first trace 1+, 1-. Thus the embossing makes it possible to obtain a gap J+, J- between the two connection ends 10a+, 10a-, 20a+ 20a- less than the maximum gap distance between the two connection ends 10a+, 20a+, 10a-, 20a- of the two traces 1+, 2+, 1-, 2- of each line +,-.

[0039] In this example, the anti-bending reinforcement 19+, 19- also extends into the bending zone 11+, 11- while being distant from the edges of the corresponding trace 1+, 1-.

[0040] In this example of this embodiment, the anti-flexion reinforcement 19e+, comprises a length on the first portion 10+ of the first line + greater than the length of the anti-flexion reinforcement 19e+ of the second straight portion 12+.

[0041] In this example of this embodiment, the anti-bending reinforcement 19e-, extends along the length as much on the first portion 10+ of the first line + as on the second straight portion 12+.

[0042] Each anti-bending reinforcement 19+, 19- comprises a reinforcement boss 19e-, 19e+ on the side of the first face le+, le- but according to another embodiment, the boss can be located on the second face li+, li-.

[0043] Optionally, as shown in this example of this embodiment, each anti-bending reinforcement 19+, 19- comprises a reinforcing hollow 19i+, 19i- on the side of the second face li+, li- opposite the reinforcing boss 19e+, 19e-. Indeed, here in this example, the anti-bending reinforcement 19+, 19- is formed by stamping forming the boss and the hollow. Of course, according to the other embodiment, similarly to this example, the reinforcing hollow is located on the side of the first face le+, le-.

[0044] In this example, the second trace 2+, 2- also has a regular rectangular section. Here, the regular sections of the first and second traces are identical (to homogenize the electrical resistance along the length).

[0045] In this example, a torus 5 shown schematically in [Fig.4] is mounted around the first two portions 10+, 10- of the first two traces 1+, 1- of each line +, -.

[0046] Another aspect of the invention relates to a method of manufacturing the connector according to the embodiment described above. The method comprises a step of forming the anti-bending reinforcement 19+, 19-, by stamping on two initial traces initially flat, forming the reinforcement boss 19e+, 19e- on a first face and the reinforcement hollow 19i+, 19i- on a second face of each of the two initially flat stamped traces.

[0047] The method comprises a step of forming each first trace 1+, 1- by bending each stamped trace, including at least one bend at the anti-bending reinforcement 19+, 19- at a distance of a first length L1+, L1- from the end (connection end) of the stamped trace on each of the two stamped traces forming the bending zone 11+, 11-, the first connection portion 10+, 10- extending between a connection end and the bending zone and the second straight portion 12+, 12- extending from the bending zone opposite the first connection portion 10+, 10-. The method comprises as many folding steps as there are folding zones on each first trace, i.e. in the example shown five folds to form the five folding zones 11+, 13+, 15+, 16+, 17+, on the first trace 1+ of the first line + and in this step is carried out on the after the reinforcement formation step.

[0048] The method may also comprise a step of forming the two second traces 2+, 2- by one or more folds of two planar traces, at least one of which is folded at a distance of a second length L2+, L2- from the end (connection end) of the trace forming a folding zone and the connection portion intended to be opposite the connection portion of the corresponding first trace 1+, 1- such that the length L2+, L2- between the folding zone and the connection end 20a-, 20a+ is at least three times smaller than the length L1+, L1- of the first connection portion of the first trace 1+, 1- of the same line +, -.

[0049] The method comprises a step of inserting the first traces 1+, 1- into the first housing 3 or of overmolding the first housing 3 onto the first traces 1+, 1-,

[0050] The method comprises a step of inserting the second traces 2+, 2- into the second housing or overmolding the second housing onto the second traces. In particular, this step may comprise connecting one end (opposite the connection portion) of the second traces 2+, 2- to an electronic power card of an electronic housing of an electrical machine.

[0051] The method comprises a step of fitting the first housing 3 to the second housing, such that the first connection portion 10+, 10- of each first trace 1+, 1- is force-fitted against the connection portion of the corresponding second trace 2+, 2- (i.e. of the same line +, -). The tight fitting causes a bending of at least the connection portion of the second trace (and potentially the first connection portion 10+, 10-), such that the two connection ends 10a+, 20a+, 10a-, 20a- are in contact or spaced apart from each other by less than 0.5 mm.

[0052] The method finally comprises a step of laser welding at the ends. connection 10a+, 20a+, 10a-, 20a-.

[0053] Unless otherwise specified, the same element appearing in different figures has a single reference.
