[0010] The following will describe in detail each embodiment of the soft seat of the present invention with reference to the drawings. Before describing the present invention in detail, please note that in the following description, components having similar configurations and similar functions are given the same numbers even if there are minor differences.

[0011] A manufacturing method of a first embodiment of a soft sheet of the present invention is shown in Figures 1 and 2. As shown in the figures, the manufacturing method of the first embodiment performs a first step, a second step, a third step, and a fourth step in order. The manufacturing method of the soft sheet of the first embodiment of the present invention is carried out by a manufacturing system 9 shown in Figure 1.

[0012] 1, the first step is to provide a first release paper 2 to a conveyor 91 in a manufacturing system 9 that continues to move and has a number of air holes 910 formed therein. In the first embodiment of the present invention, a negative pressure device 92 is disposed below the conveyor 91, so that the first release paper 2 is sucked onto the conveyor 91 through each of the air holes 910 by the negative pressure provided by the negative pressure device 92 while being transported by the conveyor 91.

[0013] The second step is to first feed a plurality of polymer material pellets 301 into the extruder 93 of the manufacturing system 9, press them by the extruder 93, and then output them to the fiber forming device 94 of the manufacturing system 9 to generate a plurality of semi-molten thermoplastic fibers 302 or molten thermoplastic material 302, and then provide each of the semi-molten thermoplastic fibers 302 or molten thermoplastic material 302 on the first release paper 2 after the first step, so that each of the semi-molten thermoplastic fibers 302 or molten thermoplastic material 302 on the first release paper 2 is transported by the conveyor 91 to become a moving semi-molten thermoplastic fiber layer 303 or a moving molten thermoplastic material layer 303.

[0014] The third step is to place a cover 95 of the manufacturing system 9 on the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303, and heat the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303 with a heater 96 of the manufacturing system 9. In the first embodiment of the present invention, the cover 95 has a passage 950 through which the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303 passes, thereby shielding the surroundings and the upper part of the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303, and melts one side 304 of the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303 located in the passage 950, which contacts the first release paper 2, with the heat provided by the heater 96.

[0015] In the fourth step, the conveyor 91 conveys the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303 away from the heater 96, and the first release paper 2 shown in Figs. 1 and 2 is removed to produce the first layer 3a of the soft sheet of the first embodiment. In the first embodiment of the present invention, the first layer 3a of the soft sheet is formed into a sheet body and has a first surface side 31 generated by heating and melting by the heater 96, and a second surface side 32 on the opposite side to the first surface side 31. The first surface side 31 of the first layer 3a of the soft sheet corresponds to one side 304 of the moving semi-molten thermoplastic fiber layer 303 or the moving molten thermoplastic material layer 303.

[0016] In this embodiment, the case where each semi-molten thermoplastic fiber 302 is generated in the second step and becomes a moving semi-molten thermoplastic fiber layer 303 will be described as an example, but the present invention is not limited to this. Also, for the above example, the case where the first layer 3a of the soft sheet created in the fourth step is a nonwoven fabric will be described as an example, but the present invention is not limited to this. In particular, it should be described that when the molten thermoplastic material 302 is generated in the second step and becomes a moving molten thermoplastic material layer 303, the first layer 3a of the soft sheet created in the fourth step will be a continuous film-like fabric.

[0017] From the above description, the soft sheet of the first embodiment of the present invention has a first layer 3a formed into a sheet body by a thermoplastic material, as shown in Figures 2 to 4. The first layer 3a has a first surface side 31 and a second surface side 32 on the opposite side thereof, and a plurality of smooth surface areas 311 are formed on the surface of the first surface side 31, and the second surface side 32 has a fibrous structure 321. Furthermore, each smooth surface area 311 on the first surface side 31 of the first layer 3a is connected to each other to form a smooth first mirror surface 30a together.

[0018] The second surface side 32 of the first layer 3a in the soft sheet of the first embodiment of the present invention has a fibrous structure 321 as shown in the optical microscope photograph of Fig. 4. The first mirror surface 30a is formed on the first surface side 31 by heating with the heater 96 as shown in the optical microscope photograph of Fig. 3. Therefore, the first surface side 31 of the first layer 3a in the soft sheet of the first embodiment of the present invention has a lower porosity than the second surface side 32 having the fibrous structure 321 because the first mirror surface 30a is formed on the first surface side 31, and therefore the soft sheet of the first embodiment of the present invention has a function of preventing water repellency while maintaining breathability, and is suitable for manufacturing a fabric having breathability and water repellency on one side.

[0019] When manufacturing the soft sheet of the first embodiment of the present invention, in the second step, each semi-molten thermoplastic fiber 302 is provided to a first release paper 2, and then the fourth step is carried out to produce the first layer 3a of the soft sheet, but this is merely an example, and it is also possible to use a woven fabric (not shown) instead of the semi-molten thermoplastic fiber 302 in the second step, and this also allows the woven fabric having a mirror surface to be produced as the soft sheet of the present invention in the fourth step.

[0020] FIG. 5 shows the equipment used to manufacture the soft sheet of the second embodiment of the present invention, and FIG. 6 shows a partial cross-sectional view of the soft sheet of the second embodiment of the present invention. As shown in the figure, the difference between the second embodiment and the first embodiment is that the first mirror surface 30a formed on the first surface side 31 of the first layer 3a of the soft sheet forms a third pattern 3111. In order to form this third pattern 3111, the conveyor 91 prepared in the first process is provided with an embossing die 97 on which the first pattern is formed, as shown in FIG. 5. When the embossing die 97 moves together with the conveyor 91, the negative pressure device 92 also operates, and the first release paper 2 sucked to the conveyor 91 through each vent hole 910 is stuck to the embossing die 97 by the negative pressure provided by the negative pressure device 92, and a second pattern corresponding to the first pattern is formed on the first release paper 2. For this reason, each semi-molten thermoplastic fiber 302 provided on the first release paper 2 attached to the embossing mold 97 in the second step is transported by the conveyor 91, and a third pattern 3111 corresponding to the second pattern is formed on the semi-molten thermoplastic fiber layer 303 moving in accordance with the second pattern formed on the first release paper 2, so that the first mirror surface 30a formed on the first surface side 31 of the first layer 3a in the soft sheet after the first release paper 2 is peeled off as shown in FIG. 6 by the fourth step has the third pattern 3111. Incidentally, as an embossing mold having a first pattern used as the embossing mold 97 in this embodiment, for example, an apparatus described in Taiwan Patent Application Publication No. 201945209 by the applicant of the present application can be used.

[0021] Thus, the third pattern 3111 on the first surface 31 of the first layer 3a in the soft sheet of the second embodiment of the present invention has a fine pattern, for example, as shown in the photograph of Fig. 7. Therefore, the soft sheet of the second embodiment of the present invention has an appearance that combines the gloss of the first mirror surface 30a and the beauty of the third pattern 3111, and is therefore ideal for use in clothing or interior decoration.

[0022] The above describes a manufacturing method for forming a third pattern 3111 on the first surface 31 of the first layer 3a in the soft sheet of the second embodiment of the present invention using an embossing mold 97. However, in the second embodiment of the present invention, it is also possible to form a third pattern 3111 on the first surface 31 of the first layer 3a in the soft sheet to be created by using a release paper on which a second pattern, such as a crest, is formed from the beginning as the first release paper 2 without using the embossing mold 97.

[0023] A partial cross-sectional view of a soft sheet according to a third embodiment of the present invention is shown in Fig. 8. As shown in the figure, this third embodiment differs from the first and second embodiments in that it has another first layer 3b in addition to the first layer 3a.

[0024] The first layer 3a and the first layer 3b in the third embodiment of the present invention can be the first layer 3a in the first embodiment or the first layer 3a in the second embodiment. When the first layer 3a in the second embodiment is used, the first layer 3a and the first layer 3b in the third embodiment of the present invention are bonded to each other by heating while the first mirror surfaces 30a formed on the respective first surface sides 31 face each other and come into contact with each other.

[0025] For this reason, a method of manufacturing the soft sheet of the third embodiment of the present invention may be adopted in which two sheets of the first layer 3a in the first embodiment or the first layer 3a in the second embodiment are produced and then bonded to each other by heating. Also, a method of producing one sheet of the first layer 3a in the first embodiment or the first layer 3a in the second embodiment, cutting it into two sheets, and bonding them to each other by heating may be adopted.

[0026] Conventional nonwoven fabrics have a fibrous structure, and it has been thought that the use of adhesives is necessary to bond nonwoven fabrics together; however, as shown in the above first and second embodiments of the present invention, a smooth surface area 311 is formed on the first surface side 31 of the first layer 3a of the soft sheet, and its flatness is much higher than the fibrous structure 321 of the second surface side 32. By utilizing this characteristic, the soft sheet of the third embodiment of the present invention can be bonded to each other without the use of adhesives by bringing the first surface sides 31 of the first layer 3a and another first layer 3b into contact with each other facing each other and heating them.

[0027] In particular, the first surface side 31 of each of the first layer 3a and the other first layer 3b in the soft sheet of the third embodiment of the present invention has a low air permeability effect, while the second surface side 32 maintains a soft touch. Therefore, the soft sheet of the third embodiment can be used as a heat retaining material. Furthermore, since the first layer 3a and the other first layer 3b of the soft sheet of the third embodiment of the present invention are bonded to each other by heating while facing each other in contact, the first layer 3a and the other first layer 3b are made of the same material, and no adhesive made of a different material is used, which is convenient since there is no need to separate the materials when they are recycled.

[0028] Fig. 9 shows an equipment used to manufacture the soft sheet of the fourth embodiment of the present invention, and Fig. 10 shows a partial cross-sectional view of the soft sheet of the fourth embodiment of the present invention. As shown, the surface of the second side 32 of the first layer 3a of this embodiment has a second mirror surface 30b formed by a heat melting process and covering the fibrous structure 321.

[0029] To form the first layer 3a of the soft sheet of this fourth embodiment, first, the first layer 3a of the soft sheet is formed, for example, as in the first embodiment described above, and before the first release paper 2 is removed, the first layer 3a is inverted to position the first release paper 2 on the upper side, and the second release paper 4 is placed between the second surface side 32 facing downward and the conveyor 91, and heating is performed in this state, thereby forming a second mirror surface 30b covering the fibrous structure 321 on the surface of the second surface side 32 of the first layer 3a.

[0030] The first layer 3a of the soft sheet of the fourth embodiment of the present invention thus produced has a fibrous structure 321 between the first mirror surface 30a on the first surface side 31 and the second mirror surface 30b on the second surface side 32 as shown in Fig. 10, so that the soft sheet of the fourth embodiment has good breathability and also has a function of preventing water repellency due to the first mirror surface 30a and the second mirror surface 30b. Therefore, the soft sheet of the fourth embodiment of the present invention can be used as a fabric having breathability and water repellency on both sides.

[0031] Furthermore, the first layer 3a of the soft sheet produced by the fourth embodiment of the present invention can be produced by the production method of the third embodiment. That is, a method can be adopted in which two first layers 3a in the fourth embodiment are produced, and then the first mirror surface 30a on the first surface side 31 and the second mirror surface 30b on the second surface side 32 of each of the two first layers 3a are bonded to each other. Also, a method can be considered in which one first layer 3a in the fourth embodiment is produced, cut into two pieces, and bonded to each other by heating. The soft sheet produced in this way has improved filtering effect and water pressure resistance.

[0032] FIG. 11 shows equipment used to manufacture the soft seat of the fifth embodiment of the present invention, FIG. 12 shows a partial cross-sectional view of the soft seat of the fifth embodiment of the present invention, and FIG. 13 is a photograph showing the appearance of the fifth embodiment of the soft seat of the present invention.

[0033] The first layer 3a of the soft sheet of this fifth embodiment is as shown in Figures 12 and 13, for example, a cloud-like pattern as shown in Figure 13 is formed on the first surface side 31 of the first layer 3a.

[0034] In order to form the first layer 3a of the soft sheet of the fifth embodiment, as shown in FIG. 11, instead of laying the first release paper 2 between the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 and the conveyor 91, a third release paper 5 having a fourth pattern 50 formed with the concave lower portion 51 and the protrusion portion 52 is laid on the upper surface of the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303, so that each protrusion 52 of the third release paper 5 does not come into contact with the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303, and only each concave lower part 51 comes into contact with the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303. Therefore, when heated by the heater 96, the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 comes into contact with each concave lower part 51 of the third release paper 5 is heated and melted to become a smooth surface area 311, and the parts that are located below the protrusions 52 and therefore do not come into contact with the third release paper 5 are not heated and melted to become a rough surface area 312.

[0035] In this way, the first surface side 31 of the first layer 3a in the soft sheet of the fifth embodiment has a plurality of rough surface areas 312 formed adjacent to the periphery of the smooth surface area 311, and each of the rough surface areas 312 is configured to protrude relatively far from the smooth surface area 311, giving the first surface side 31 of the first layer 3a an appearance with a three-dimensional feel.

[0036] Figures 14 to 16 show a sixth embodiment of the soft seat of the present invention, with Figure 14 being a partial cross-sectional view showing the configuration of the manufacturing equipment used in producing the sixth embodiment of the soft seat of the present invention, Figure 15 being a partial cross-sectional view showing the configuration of the sixth embodiment of the soft seat of the present invention, and Figure 16 being a photograph showing the appearance of the sixth embodiment of the soft seat of the present invention.

[0037] In the soft sheet of the sixth embodiment, a smooth surface area 311 and each rough surface area 312 are formed on the first surface side 31 of the first layer 3a, and a second layer 6 having a fifth pattern 61 having parts with different colors on the surface is laminated on the second surface side 32 of the first layer 3a. Since the first layer 3a is formed thin, the fifth pattern 61 of the second layer 6 is visible through at least a part of the first surface side 31 of the first layer 3a. In this embodiment, the degree to which the fifth pattern 61 of the second layer 6 is visible through the first surface side 31 of the first layer 3a is higher for each rough surface area 312 that does not reflect light than for the smooth surface area 311, because the smooth shape of each smooth surface area 311 formed on the first surface side 31 of the first layer 3a increases the light reflectivity.

[0038] In order to form the soft sheet of the sixth embodiment, as shown in FIG. 14, a second layer 6, which is a nonwoven fabric having a fifth wavy pattern 61 formed in advance, is interposed between the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 and the conveyor 91, and a third release paper 5 having a fourth grid texture pattern 50 is laid on the upper surface of the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 by the concave lower portion 51 and the protrusion portion 52, so that each protrusion portion 52 of the third release paper 5 contacts the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303. Since the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 does not come into contact with the intermediate molten thermoplastic material layer 303, and only each concave lower portion 51 comes into contact with the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303, the portions where the moving semi-molten thermoplastic fiber layer or the moving molten thermoplastic material layer 303 comes into contact with each concave lower portion 51 of the third release paper 5 are heated and melted by the heater 96 to become smooth surface areas 311, and the portions that are located below the protrusions 52 and therefore do not come into contact with the third release paper 5 are not heated and melted to become rough surface areas 312, and the first layer 3 a and second layer 6 that are created are bonded together by being heated and melted by the heater 96.

[0039] As shown in Figures 15 and 16, the wavy fifth pattern 61 of the second layer 6 has parts that are different in color, such as earth green, blue, and red, and the grid textured fourth pattern 50 of the third release paper 5 is reflected on the first surface side 31 of the first layer 3a.

[0040] 16, the fifth wavy pattern 61 of the second layer 6 is clearly visible from each rough surface area 312 of the first surface side 31 of the first layer 3a, while the fifth wavy pattern 61 of the second layer 6 is faintly visible or not visible at all from each smooth surface area 311, which has high light reflectivity. In this way, the degree to which the fifth pattern 61 of the second layer 6 is visible through each rough surface area 312 of the first surface side 31 of the first layer 3a is higher than that through each smooth surface area 311 of the first surface side 31 of the first layer 3a.

[0041] In the above examples, the grid texture of the fourth pattern 50 formed on the third release paper 5 in the sixth embodiment of the present invention and the wavy texture of the fifth pattern 61 formed on the second layer 6 are merely examples, and it is also possible to use, for example, a pattern having the texture of leather or a mottled texture.

[0042] In this way, in the fifth and sixth embodiments of the present invention, a fourth pattern 50 consisting of each concave lower portion 51 and each protrusion portion 52 is formed on the third release paper 5, so that a smooth surface area 311 corresponding to each concave lower portion 51 of the third release paper 5 and a rough surface area 312 corresponding to each protrusion portion 52 are formed on the first surface side 31 of the first layer 3a.

[0043] In addition, the fifth pattern 61 of the second layer 6 has parts of different colors, and allows for a richer range of expression in accordance with the difference in visibility through the smooth surface area 311 and the rough surface area 312 on the first surface side 31 of the first layer 3a, thereby making it possible to further widen the range of applicability of the soft sheet of the present invention.

[0044] To summarise the above, the soft sheet of the present invention can provide a breathable and water-resistant fabric on one side, a fabric that can be used as a heat retaining material, and a breathable and water-resistant fabric on both sides. In addition, the first surface side 31 of the first layer 3a has a three-dimensional appearance. By combining this with the fifth pattern 61 formed on the second layer 6, various expressions are possible, so that the object of the present invention can be reliably achieved.

[0045] Although the embodiment of the present invention has been described above, the present invention is not limited to this, and various modifications are possible without departing from the gist of the present invention. [Explanation of symbols]
