Abstract
Description
[Technical field]
[0001]
[0001] This application claims priority to U.S. Provisional Patent Application No. 62 / 868,061, filed June 28, 2019, which is incorporated herein by reference. [Background technology]
[0002]
[0002] Engineering thermoplastic and elastomeric materials are often used in many different applications to produce molded parts and products. For example, polyester polymers and polyester elastomers are used to produce all kinds of different types of molded articles, such as injection molded articles, blow molded articles, and the like. For example, polyester polymers can be formulated to be chemically resistant, to have excellent strength properties, and, when formulating compositions containing polyester elastomers, to be flexible. Particularly advantageously, polyester polymers can be melt processed due to their thermoplastic nature. Additionally, polyester polymers can be recycled and reprocessed.
[0003]
[0003] One problem faced by those skilled in the art when producing molded parts and products from thermoplastic polymers is the ability to make the article flame resistant. Although an almost endless variety of flame retardants are commercially marketed and sold, selecting the right flame retardant for a particular thermoplastic polymer composition can be difficult and unpredictable. Furthermore, many available flame retardants contain halogen compounds, such as bromine compounds, which can produce harsh chemical fumes during manufacturing.
[0004]
[0004] In view of the above, various halogen-free flame retardants have been developed and tested. In particular, a wide variety of phosphorus compounds have been used as flame retardants in thermoplastic polymer compositions. However, to meet certain requirements, phosphorus compounds are typically combined with many other various adjuvants, such as other polymers and fillers. However, phosphorus-based flame retardant packages tend to seriously and adversely affect the physical properties of the polymer, including the ability to melt process the polymer. Furthermore, many flame retardant packages do not provide satisfactory flame retardancy for many applications.
[0005] In view of the above, there is currently a need for non-halogen flame retardant compositions that can be used with thermoplastic polymers. There is also a need for flame retardant compositions for thermoplastic polymers that maintain various polymer properties, such as maintaining flowability. Summary of the Invention
[0006]
[0006] Generally, the present disclosure is directed to a polymer composition that includes a thermoplastic polymer in combination with a flame retardant composition. The components of the flame retardant composition are carefully selected to produce a polymer composition with improved flame resistance. For example, the polymer composition may exhibit a V-0 rating at a thickness of 0.4 mm when tested according to Underwriters Laboratories Test 94. Additionally, the components of the flame retardant composition are also selected to maintain various physical properties of the polymer composition.
[0007]
[0007] In one embodiment, for example, the present disclosure is directed to a flame-resistant polymer composition containing a thermoplastic polymer. The thermoplastic polymer can typically be present in the polymer composition in an amount greater than about 40% by weight, such as greater than about 60% by weight, greater than about 65% by weight, greater than about 70% by weight, greater than about 75% by weight, etc. Any suitable thermoplastic polymer, such as polyolefin, polyamide, and polyester polymers, may be used in the polymer composition of the present disclosure. However, the flame retardant composition of the present disclosure is particularly well suited for blending with polyester polymers, such as polybutylene terephthalate.
[0008]
[0008] According to the present disclosure, a thermoplastic polymer is combined with a flame retardant composition comprising a combination of a metal phosphinate, a metal phosphite and a nitrogen-containing synergist. The metal phosphite may, for example, comprise aluminum phosphite of the formula: Al2(HPO3)3. Meanwhile, the metal phosphinate may be a dialkyl phosphinate, such as aluminum diethylphosphinate. The nitrogen-containing synergist may comprise melamine, such as melamine cyanurate. In one embodiment, the metal phosphinate is present in the polymer composition in an amount of about 5% to about 30% by weight, such as about 10% to about 25% by weight, such as about 12% to about 19% by weight, etc. The metal phosphite can typically be present in the polymer composition in an amount of about 0.5% to about 9% by weight, such as about 1% to about 7% by weight, such as about 2% to about 5% by weight, etc. On the other hand, the nitrogen-containing synergist may typically be present in the polymer composition in an amount of about 0.01% to about 7% by weight, such as about 0.3% to about 4% by weight, about 0.5% to about 2.3% by weight, and the like.
[0009]
[0009] The flame-resistant polymer composition may further contain polytetrafluoroethylene. The polytetrafluoroethylene may be present in the polymer composition in an amount of, for example, about 0.1% to about 5% by weight.
[0010] The flame-resistant polymer composition may also contain an organometallic compatibilizer. The organometallic compatibilizer may be, for example, a titanate. One example of a titanate that may be used is titanium(IV) 2-propanolate, tris(dioctyl)phosphato-O. The organometallic compatibilizer may be present in the polymer composition in an amount typically between about 0.05% and about 2.5% by weight. The flame-resistant polymer composition may also contain a carboxylic acid ester. For example, the ester may be formed by reacting montanic acid with a polyfunctional alcohol. The polyfunctional alcohol may be ethylene glycol or glycerin. The carboxylic acid ester may be present in the polymer composition in an amount typically between about 0.05% and about 8% by weight. In one aspect, the flame-resistant polymer composition may be formulated to be free of metal oxides, metal hydroxides, metal borates, and metal stannates. In the past, these components were typically used as flame retardant adjuvants and were taught to be necessary in many formulations. However, it has been found that omitting one or more of the above components results in a polymer composition having superior physical properties, including flowability.
[0011] For example, the flame-resistant polymer composition of the present disclosure has a flame retardant strength of at least 4 cm when tested at 250° C. with a load of 2.16 kg. 3 / 10 minutes, for example, about 5 cm 3 / More than 10 minutes, about 10cm 3 The flame resistant polymer compositions of the present disclosure may have melt flow rates of 275°C or greater, such as 275°C or greater, and may have melt flow rates of 275°C or greater, such as 275°C or greater, such as greater than 100°C or greater. In the past, the addition of phosphorus-based flame retardant packages to thermoplastic polymers tended to significantly adversely affect the flow properties of the polymer. Thus, in the past, melt flow rates were tested at 275°C to allow the melt flow index to be measured. However, the flame resistant polymer compositions of the present disclosure may be formulated and exhibit sufficient flow properties at lower temperatures, such as 250°C.
[0012]
[0012] Other features and aspects of the disclosure are described in more detail below. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0013]
[0013] Those skilled in the art should appreciate that this discussion is merely a description of exemplary embodiments and is not intended to limit the broader aspects of the present disclosure.
[0014] In general, the present disclosure is directed to halogen-free flame-resistant polymer compositions. The polymer compositions made according to the present disclosure not only exhibit superior flammability ratings when tested according to Underwriters Laboratories tests, but also have superior mechanical properties, including polymer processing properties. The flame retardant compositions combined with thermoplastic polymers according to the present disclosure include selected components that are found to work synergistically together. The flame retardant compositions can also be formulated such that various flame retardant adjuvants used in the past can be omitted without compromising the flame resistance of the polymer composition. In fact, it has been found that the omission of certain components maintains various physical properties of the composition, such as the melt flow properties of the composition.
[0014]
[0015] Generally, the flame-resistant polymer composition of the present disclosure contains a suitable thermoplastic polymer, such as polybutylene terephthalate, in combination with a flame retardant composition that contains a metal phosphinate, a metal phosphite and a nitrogen-containing synergist. In addition, the composition can contain a fluoropolymer, such as polytetrafluoroethylene. The flame-resistant polymer composition can also contain an organometallic compatibilizer. It is believed that the organometallic compatibilizer can not only improve the flame resistance of the composition, but also dramatically and unexpectedly improve the flowability of the polymer composition when heated.
[0015]
[0016] The flame-resistant polymer composition of the present disclosure may also be formulated without various flame retardant adjuvants that have been used in the past. For example, the flame-resistant polymer composition of the present disclosure may be formulated without metal oxides, metal hydroxides, metal borates, and / or metal stannates. For example, the flame-resistant polymer composition of the present disclosure may be formulated in one embodiment without magnesium oxide, calcium oxide, aluminum oxide, zinc oxide, manganese oxide, tin oxide, aluminum hydroxide, boehmite, dihydrotalcite, hydrocalumite, magnesium hydroxide, calcium hydroxide, zinc hydroxide, tin oxide hydrate, manganese hydroxide, zinc borate, zinc basic silicate, or zinc stannate. In the past, it was believed that one of the above components was necessary in certain applications to obtain a lower flammability rating. However, the above fillers may interfere with various physical properties of the polymer composition.
[0016]
[0017] As mentioned above, the polymer composition usually contains a thermoplastic polymer. Generally, any suitable thermoplastic polymer may be used. The thermoplastic polymer may be, for example, a polyamide, a polyolefin such as an ethylene polymer or a propylene polymer, a polyester polymer, a polycarbonate polymer, etc. However, the flame retardant composition of the present disclosure is particularly well suited for use with a polyester polymer.
[0017]
[0018] Suitable polyesters for use herein are derived from aliphatic or cycloaliphatic diols containing from 2 to about 10 carbon atoms, or mixtures thereof, and aromatic dicarboxylic acids, i.e., polyalkylene terephthalates.
[0018]
[0019] Polyesters derived from cycloaliphatic diols and aromatic dicarboxylic acids are prepared, for example, by condensing either the cis or trans isomer of 1,4-cyclohexanedimethanol (or mixtures thereof) with an aromatic dicarboxylic acid.
[0019]
[0020] Examples of aromatic dicarboxylic acids include isophthalic or terephthalic acid, 1,2-di(p-carboxyphenyl)ethane, 4,4'-dicarboxydiphenyl ether, and the like, and mixtures thereof. All of these acids contain at least one aromatic nucleus. Fused rings may also be present, such as in 1,4- or 1,5- or 2,6-naphthalene-dicarboxylic acids. In one embodiment, the dicarboxylic acid is terephthalic acid, or a mixture of terephthalic and isophthalic acids.
[0020]
[0021] Polyesters that may be used in the polymeric composition include, for example, polyethylene terephthalate, polybutylene terephthalate, mixtures thereof, and copolymers thereof.
[0021]
[0022] The thermoplastic polymer, such as polybutylene terephthalate polymer, is present in the polymer composition in an amount sufficient to form a continuous phase. For example, the thermoplastic polymer may be present in the polymer composition in an amount of at least about 40% by weight, such as at least about 60% by weight, at least about 65% by weight, at least about 70% by weight, at least about 75% by weight, at least about 80% by weight, etc. The thermoplastic polymer is usually present in an amount less than about 97% by weight.
[0022]
[0023] According to the present disclosure, at least one thermoplastic polymer as described above is combined with a flame retardant composition according to the present disclosure, the flame retardant composition comprising a metal phosphinate, a metal phosphite and a nitrogen-containing synergist.
[0023]
[0024] The metal phosphinate may be, for example, a dialkylphosphinate and / or a diphosphinate. The metal phosphinate may have one of the following chemical structures:
[0024] [ka]
[0025] (In the formula, R1 , R 2 are the same or different and each is a linear or branched C1-C6 alkyl; R 3 is a linear or branched C1-C 10 -Alkylene, C6~C 10 -Arylene, C7~C 20 -Alkyl arylene, or C7-C 20 -arylalkylene; M is Mg, Ca, Al, Sb, Sn, Ge, Ti, Zn, Fe, Zr, Ce, Bi, Sr, Mn, Li, Na, K, and / or a protonated nitrogen base; m is 1-4; n is 1-4; x is 1-4). In one embodiment, the metal phosphinate is a dialkyl metal phosphinate, such as aluminum diethyl phosphinate. The metal phosphinate can be present in the polymer composition in an amount typically greater than about 5% by weight, such as greater than about 10% by weight, greater than about 15% by weight, greater than about 20% by weight, and typically less than about 25% by weight, such as less than about 22% by weight, less than about 19% by weight, less than about 17% by weight, less than about 14% by weight, and the like. In one embodiment, the metal phosphinate is present in the polymer composition in an amount between about 12% by weight and about 19% by weight.
[0026]
[0026] The metal phosphite present in the polymer composition can be any suitable metal phosphite made from any of the metals (M) set forth above. In one aspect, the metal phosphite is aluminum phosphite. Aluminum phosphite can have the chemical structure: Al2(HPO3)3. Other forms of aluminum phosphite can also be present in the polymer composition. Such other forms include basic aluminum phosphite, aluminum phosphite tetrahydrate, and the like. In yet another embodiment, aluminum phosphite can have the formula: Al(H2PO3)3.
[0027]
[0027] It is believed that the metal phosphites act synergistically with the metal phosphites in improving the flame resistance of the polymer composition, especially when the polymer composition contains polybutylene terephthalate. The weight ratio between the metal phosphites and the metal phosphites can usually be about 10:8 to about 30:1, for example, about 10:1 to about 20:1, about 14:1 to about 18:1, etc. In one embodiment, the metal phosphites can be present in the polymer composition in an amount of more than about 0.5% by weight, for example, more than about 1% by weight, more than about 1.5% by weight, more than about 2% by weight, etc., and usually less than about 10% by weight, for example, less than about 7% by weight, less than about 5% by weight, less than about 3% by weight, etc.
[0028] The nitrogen-containing synergist present in combination with the metal phosphinate and metal phosphite can include melamine. For example, the nitrogen-containing synergist can include melamine cyanurate. Other melamine compounds that can be used include melamine polyphosphate, dimelamine polyphosphate, melem polyphosphate, melam polyphosphate, melon polyphosphate, and the like. Other nitrogen-containing synergists that can be used include benzoguanamine, tris(hydroxyethyl)isocyanurate, allantoin, glycoluril, guanidine, or mixtures thereof. Usually, only a small amount of the nitrogen-containing synergist needs to be present in the polymer composition. For example, the nitrogen-containing synergist can be present in the polymer composition in an amount less than about 4% by weight, for example, less than about 3.4% by weight, less than about 2.3% by weight, less than about 1.8% by weight, less than about 1.5% by weight, and usually more than about 0.1% by weight, for example, more than about 0.3% by weight, more than about 0.8% by weight, more than about 1.1% by weight, and the like.
[0029] In addition to the thermoplastic polymer and flame retardant compositions described above, the polymer compositions of the present disclosure may contain polytetrafluoroethylene and / or an organometallic compatibilizer.
[0030]
[0030] For example, the flame-resistant polymer composition of the present disclosure can contain a fluoropolymer such as polytetrafluoroethylene powder. For example, the polytetrafluoroethylene particles can have an average particle size of less than about 15 μm, such as less than about 12 μm, less than about 10 μm, less than about 8 μm, etc. The average particle size of the polytetrafluoroethylene particles is usually greater than about 0.5 μm, such as greater than about 1 μm, greater than about 2 μm, greater than about 3 μm, greater than about 4 μm, greater than about 5 μm, etc. The average particle size can be measured according to ISO test 13321.
[0031] In one embodiment, the polytetrafluoroethylene particles can have a relatively low molecular weight. The polytetrafluoroethylene polymer can have a density of about 300 g / l to about 450 g / l, such as about 325 g / l to about 375 g / l, when tested according to ASTM test D4895. The polytetrafluoroethylene particles can have a density of about 5 m when tested according to test DIN66132. 2 / g ~ approx. 15m 2 / g, for example, about 8m 2 / g ~ approx. 12m 2 The polytetrafluoroethylene polymer may have a specific surface area of less than about 3 g / 10 min, such as less than about 2 g / 10 min, when tested according to ISO test 1133 at 372° C. under a load of 10 kg.
[0032]
[0032] The polytetrafluoroethylene particles can be present in the polymer composition in an amount greater than about 0.1% by weight, such as greater than about 0.2% by weight, greater than about 0.3% by weight, greater than about 0.4% by weight, etc. The polytetrafluoroethylene polymer is typically present in the polymer composition in an amount less than about 5% by weight, such as less than about 4% by weight, less than about 3% by weight, less than about 2% by weight, etc.
[0033]
[0033] The above-mentioned fluoropolymers can provide a wide variety of benefits and advantages when present in the polymer composition. For example, the fluoropolymers can improve various physical properties of the molded articles made from the polymer composition. In addition, the fluoropolymers can facilitate the melt processing of the polymer composition. The fluoropolymers can also have flame resistance. For example, the fluoropolymers can maintain the polymer composition as a coherent mass when exposed to an open flame and can prevent droplets of molten polymer material from separating from the polymer composition during flame testing.
[0034]
[0034] The polymer composition may also contain an organometallic compatibilizer. It has been found that the organometallic compatibilizer unexpectedly and dramatically improves the flowability of the polymer composition during polymer processing. In addition, the organometallic compatibilizer may provide various other benefits and advantages. For example, the organometallic compatibilizer may provide corrosion resistance, increase the acid resistance of the polymer composition, and improve the long-term aging resistance of the polymer composition. In addition, the organometallic compatibilizer may function as an intumescent flame retardant in certain applications.
[0035]
[0035] The organometallic compatibilizer may include monoalkoxy titanates. Other organometallic compounds that may be used include zirconates and aluminates. Specific examples of titanates that may be incorporated into the polymer composition include titanium(IV) 2-propanolato, trisisooctadecanoato-O; titanium(IV) bis 2-methyl-2-propenoato-O, isooctadecanoato-O 2-propanolato; titanium(IV) 2-propanolato, tris(dodecyl)benzenesulfanato-O; titanium(IV) 2-propanolato, tris(dioctyl)phosphato-O; titanium(IV), tris(2-methyl)-2-propenoato-O, methoxydiglycolylato; titanium(IV) 2-propanolato, tris(dioctyl)pyrophosphato-O; titanium(IV), tris(2-propenoato-O), methoxydiglycolylato-O; titanium(IV) 2-propanolato, tris(3,6-diaza)hexanolate, and mixtures thereof.
[0036]
[0036] When present in the polymer composition, the organometallic compatibilizer may be included in an amount that is typically greater than about 0.05 wt%, such as greater than about 0.1 wt%, greater than about 0.2 wt%, greater than about 0.4 wt%, etc., and typically less than about 2.8 wt%, such as less than about 2.5 wt%, less than about 2.2 wt%, less than about 1.8 wt%, less than about 1.6 wt%, less than about 1.2 wt%, etc.
[0037] The thermoplastic polymer composition of the present invention may also include a lubricant, constituting from about 0.01% to about 2%, in some embodiments from about 0.1% to about 1%, and in some embodiments from about 0.2% to about 0.5% by weight of the polymer composition. The lubricant may be formed from a fatty acid salt derived from a fatty acid having a chain length of 22 to 38 carbon atoms, in some embodiments from 24 to 36 carbon atoms. Examples of such fatty acids may include long chain aliphatic fatty acids such as montanic acid (octacosanoic acid), arachidic acid (arachic acid, icosanic acid, icosanoic acid, n-icosanoic acid), tetracosanoic acid (lignoceric acid), behenic acid (docosanoic acid), hexacosanoic acid (cerotic acid), melissic acid (triacontanoic acid), erucic acid, cetooleic acid, brassidic acid, selacholeic acid, nervonic acid, and the like. For example, montanic acid has an aliphatic carbon chain of 28 atoms, and arachidic acid has an aliphatic carbon chain of 20 atoms. Due to the long carbon chain provided by the fatty acids, the lubricant has high heat resistance and low volatility. This allows the lubricant to maintain its function during the formation of the desired article to reduce internal and external friction, thereby reducing material degradation caused by mechanical / chemical effects.
[0038]
[0038] The fatty acid salts may be formed by saponifying the fatty acid wax to neutralize excess carboxylic acid and form a metal salt. Saponification may be carried out with a metal hydroxide, such as an alkali metal hydroxide (e.g., sodium hydroxide) or an alkaline earth metal hydroxide (e.g., calcium hydroxide). The resulting fatty acid salts typically contain an alkali metal (e.g., sodium, potassium, lithium, etc.) or an alkaline earth metal (e.g., calcium, magnesium, etc.). Such fatty acid salts will generally have an acid number (ASTM D 1386) of about 20 mg KOH / g or less, in some embodiments about 18 mg KOH / g or less, and in some embodiments about 1 to about 15 mg KOH / g. Particularly suitable fatty acid salts for use in the present invention are C 28 ~C 32The montanic acid salts are derived from crude montan wax containing linear, unbranched monocarboxylic acids having chain lengths in the range of 0.01 to 0.05, and preferably 0.01 to 0.05. Such montanic acid salts are commercially available from Clariant GmbH under the names Licomont® CaV102 (calcium salt of long-chain linear montanic acid) and Licomont® NaV101 (sodium salt of long-chain linear montanic acid).
[0039] Optionally, fatty acid esters may be used as lubricants. The fatty acid esters may be obtained by oxidative bleaching of crude natural waxes, followed by esterification of the fatty acids with alcohols. The alcohols typically have 1 to 4 hydroxyl groups and 2 to 20 carbon atoms. When the alcohols are polyfunctional (e.g., 2 to 4 hydroxyl groups), those with 2 to 8 carbon atoms are particularly desirable. Particularly suitable polyfunctional alcohols include dihydric alcohols (e.g., ethylene glycol, propylene glycol, butylene glycol, 1,3-propanediol, 1,4-butanediol, 1,6-hexanediol, and 1,4-cyclohexanediol), trihydric alcohols (e.g., glycerol and trimethylolpropane), tetrahydric alcohols (e.g., pentaerythritol and erythritol), and the like. Aromatic alcohols such as o-, m-, and p-tolylcarbinol, chlorobenzyl alcohol, bromobenzyl alcohol, 2,4-dimethylbenzyl alcohol, 3,5-dimethylbenzyl alcohol, 2,3,5-cumobenzyl alcohol, 3,4,5-trimethylbenzyl alcohol, p-cuminyl alcohol, 1,2-phthalyl alcohol, 1,3-bis(hydroxymethyl)benzene, 1,4-bis(hydroxymethyl)benzene, pseudocumenyl glycol, mesitylene glycol, and mesitylene glycerol may also be suitable. Particularly suitable fatty acid esters for use in the present invention are derived from Montan acid wax. Licowax® OP (Clariant) contains, for example, Montan acid partially esterified with butylene glycol and partially saponified with calcium hydroxide. Licowax® OP therefore contains a mixture of Montan acid esters and calcium Montanate. Other Montan acid esters that may be used include Licowax® E, Licowax® OP, and Licolub® WE4 (all from Clariant), which are Montan acid esters obtained, for example, as a secondary product from the oxidative refining of raw Montan wax.Licowax® E and Licolub® WE4 contain montanic acid esterified with ethylene glycol or glycerin.
[0040] Other known waxes may also be used in the lubricant. For example, amide waxes formed by the reaction of fatty acids with monoamines or diamines having 2 to 18, especially 2 to 8, carbon atoms (e.g., ethylenediamine) may be used. For example, ethylenebisamide waxes formed by the amidation reaction of ethylenediamine with fatty acids may be used. The fatty acids may be C 12 ~C 30 For example, stearic acid (C 18 Ethylene bisstearamide waxes can be formed from N,N'-(ethylene bis) 12-hydroxystearamide, ...
[0041]

[0068]
[0064] To protect the glass fibers and to make them smooth, as well as to improve adhesion between the fibers and the matrix material, the glass fibers are sized. The sizing agent usually contains silanes, film formers, lubricants, wetting agents, adhesives, optionally antistatic agents and plasticizers, emulsifiers, and optionally further additives.
[0069] Specific examples of silanes are aminosilanes, such as 3-trimethoxysilylpropylamine, N-(2-aminoethyl)-3-aminopropyltrimethoxysilane, N-(3-trimethoxysilanylpropyl)ethane-1,2-diamine, 3-(2-aminoethyl-amino)propyltrimethoxysilane, N-[3-(trimethoxysilyl)propyl]-1,2-ethane-diamine.

For example, the average fiber length in the final product may be about 100 μm to about 400 μm, such as about 100 μm to about 300 μm.
[0073]
[0070] Typically, the reinforcing fibers are optionally present in the polymer composition in an amount sufficient to increase the tensile strength of the composition.
