Description

[0001] AUTOMATIC TWO-SPEED GEARBOX

[0002] TECHNICAL FIELD

[0003] [1] The present disclosure relates generally to the field of gearboxes. In particular, the present disclosure relates to an improved, efficient, cost-effective, and automated gearbox for an electric two-wheeler vehicle, which can enable the vehicle to run at two different speeds and can also be easily retrofitted in existing two-wheeler electric or non-electric vehicles.

[0004] BACKGROUND

[0005] [2] Background description includes information that may be useful in understanding the present inertinites not an admission that any of the information provided herein is prior art or relevant to the presently claimed invention, or that any publication specifically or implicitly referenced is prior art.

[0006] [3] The gearbox is a vital component in any vehicle running on roads, as it plays a crucial role in altering the power transmission ratio between the power source and the load, based on the vehicle's speed. This adjustment of transmission ratio ensures smoother vehicle operation and enhanced energy efficiency. Gearboxes are employed in various forms and designs, including manual, automatic, and continuously variable transmission (CVT) systems. The absence of a gearbox renders any vehicle incomplete, as it compromises its overall performance and efficiency.

[0007] [4] In recent times, numerous manufacturers have been producing electric two- wheelers utilizing mid-drive motors without incorporating a transmission gearbox. However, this omission negatively affects the performance of these vehicles, resulting in reduced efficiency and limited operational speed. Moreover, electric two-wheelers, such as bikes and scooters, primarily move in a forward direction, making them unidirectional vehicles. In such electric-driven two-wheelers, only one direction of the mid-drive motor is utilized, while the other direction remains unused indefinitely. Exploiting this idle or unused direction of the motor presents an opportunity to develop a new concept of an automatic gearbox capable of achieving two-speed transmission.

[0008] [5] Moreover, disclosed in US20070287575A1 is a universal two speed gearbox for driving high speed vehicles under high temperature operating conditions, and other devices which require variable operating two speed bearing thrust. The objective of the invention disclosed in US20070287575A1 is to provide an improved Two Speed Gear Box capable of operating more like a transmission at higher horsepower and high speeds in climates where the temperatures routinely exceed 100 degrees. On the contrary, the present invention provides a two-speed gearbox for an electric two-wheeler vehicle, which can enable the vehicle to run at two different speeds and can also be easily retrofitted, or included in any new design of electric two-wheeler vehicles. Contrary to the invention disclosed in US20070287575A1, the two-speed gearbox disclosed here includes an input shaft (102) adapted to be coupled to an electric motor and an output shaft (104) adapted to be coupled to a load such that rotation of the input shaft (102) in a first direction enables rotation of the output shaft (104) in the first direction at a first speed while rotation of the input shaft (102) in a second direction opposite to the first direction, enables rotation of the output shaft (104) in the first direction at a second speed which is not disclosed in US20070287575A1.

[0009] [6] There is, therefore, a need to overcome the drawbacks, shortcomings, and limitations associated with existing two-wheeler electric vehicles by exploiting the unused direction of the motors and developing an improved, efficient, and cost-effective two-speed gearbox, which can be easily retrofitted in existing two-wheeler electric vehicles and also be adapted for use in electric vehicle (EV) conversion retrofit kits for traditional internal combustion engine-based two-wheelers.

[0040] DETAILED DESCRIPTION

[0041]

[0036] The following is a detailed description of embodiments of the disclosure depicted in the accompanying drawings. The embodiments are in such detail as to clearly communicate the disclosure. However, the amount of detail offered is not intended to limit the anticipated variations of embodiments; on the contrary, the intention is to cover all modifications, equivalents, and alternatives falling within the scope of the present disclosure as defined by the appended claims.

[0042]

[0037] In the following description, numerous specific details are set forth in order to provide a thorough understanding of embodiments of the present invention. It will be apparent to one skilled in the art that embodiments of the present invention may be practiced without some of these specific details.

[0038] Embodiments of the present disclosure elaborate upon an improved, efficient, cost-effective, and automated gearbox for an electric two-wheeler vehicle, which can enable the vehicle to run at two different speeds and can also be easily retrofitted in existing twowheeler electric or non-electric vehicles.

[0043]

[0039] Referring to FIGs. 1A to 4C, the proposed two-speed gearbox (referred to as gearbox 100 to 400, herein after) for a vehicle is disclosed. The gearbox 100 to 400 may include a housing or an outer casing defining the shape of the gearbox 100 to 400. The casing or housing may be casted as a single unit or multiple units can be casted separately and further attached together to define the shape of the gearbox 100 to 400. Further, the gearbox may include an input shaft 102 movably configured within the casing using bearings, with an end of the input shaft 102 at least partially extending outside the casing to enable coupling of the input shaft 102 to an electric motor. The gearbox 100 to 400 may further include an output shaft 104 movably configured within the casing using bearings, with an end of the output shaft 104 at least partially extending outside the casing to enable coupling of the output shaft 104 to a load. In an embodiment, the vehicle can be a two-wheeler electric vehicle, where the output shaft 104 is coupled to wheels of the vehicle and the input shaft 102 is coupled to the electric motor associated with the vehicle.

[0044]

[0040] In addition, the gearbox 100 to 400 can include a first gear assembly movably disposed of within the casing using one or more bearings and having a first gear ratio. The first gear assembly can be movably configured between the input shaft 102 and the output shaft 104. Further, the gearbox 100 to 400 can include a second gear assembly movably disposed of within the casing using one or more bearings and having a second gear ratio which can be different from the first gear ratio (or same if required). The second gear assembly can be movably configured between the input shaft 102 and the output shaft 104. The first gear assembly and the second gear assembly can be configured with each other by one or more coupling means such that the rotation of the input shaft 102 in a first direction enables rotation of the output shaft 104 in the first direction at a first speed, and the rotation of the input shaft 102 in a second direction opposite to the first direction, enables rotation of the output shaft 104 in the first direction at a second speed. For instance, upon rotation of the input shaft 102 in a clock-wise direction, the first gear assembly can cause rotation of the output shaft 104 in the clock-wise direction. Further, upon rotation of the input shaft 102 in an anti-clock-wise direction, the second gear assembly can cause rotation of the output shaft 104 in the clock-wise direction. In an embodiment, the one or more coupling means is selected from a group comprising double ratchets, dual-sided single ratchets, one-way bearing with ratchets, one-way bearing, free-wheel, planetary gear, and a combination thereof. The detailed connection of the first gear assembly and the second gear assembly with the input shaft 102 and the output shaft 104 in various exemplary embodiment of the proposed gearbox 100 to 400 has been described in conjunction with different figures of this disclosure.

[0045]

[0041] It would be obvious for a person skilled in the art that while various embodiments and drawings of the present disclosure elaborates upon gearbox of specific constructions (mainly four different configurations as shown in FIGs.), however, the construction of the interior components of the gearbox can be altered and varied to achieve the same results operating the output shaft at two different speeds irrespective of the rotation of the input shaft in any direction, and all such embodiments are well within the scope of this disclosure without any limitations.

[0046]

[0042] Referring to FIGs. 1A and IB, in an embodiment, the two-speed gearbox 100 can include the first gear assembly and the second gear assembly configured with the input shaft 102 and the output shaft 104, within the casing 106 of the gearbox 100. The first gear assembly can include a first drive gear 108-1 with a first ratchet that can be configured with the input shaft 102 by any of a needle, roller, ball bearing or a bush (110) such that the first drive gear 108-1 rotates along with the input shaft 102 upon rotation of the input shaft 102. Further, the first gear assembly can include a first driven gear 108-2 fixed on the output shaft 104. As illustrated, the first driven gear 108-2 can engage with the first drive gear 108-1 such that rotation of the first drive gear 108-1 in the first direction can cause rotation of the first driven gear 108-2 in the second direction. For instance, upon rotation of the input shaft 102 in a clock-wise direction, the first gear assembly can cause rotation of the output shaft 104 in the anti-clock-wise direction.

[0047]

[0043] The second gear assembly can further include a second drive gear 112-1 with a second ratchet that can be movably configured with the input shaft 102 by any of a needle, roller, ball bearing or a bush (114), such that the second drive gear 112-1 rotates along with the input shaft 102 upon rotation of the input shaft 102. Further, the second gear assembly can include a second driven gear 112-2 fixed on the output shaft 104, such that the output shaft 104 rotates along with the second driven gear 112-2 upon rotation of the second driven gear 112-2. As illustrated, the second driven gear 112-2can engage with the second drive gear 112-1 by a coupler gear 116 such that rotation of the second drive gear 112-1 in the first direction causes rotation of the second driven gear 112-2in the first direction. For instance, upon rotation of the input shaft 102 in an anti-clock-wise direction, the second gear assembly can cause rotation of the output shaft 104 in the anti-clock-wise direction.

[0048]

[0044] The gearbox 100 can further include a dual-sided ratchet 118 coupled to an interior wall of the gearbox 100 by a suppressor spring 120 with a predefined separation gap between the first drive gear 108-1 and the second drive gear 112-1, however the suppressor spring 120 may move along with the dual-sided ratchet 118. In a neutral position, the dualsided ratchet can be biased at a centre point between the first drive gear 108-1 and the second drive gear 112-1, using one or more alignment springs extending between the first drive gear 108-1 and the dual-sided ratchet, and between the second drive gear 112-1 and the dual-sided ratchet. Further, the input shaft 102 can comprise helical threads, extending longitudinally through the dual sided ratchet 118 with the helical threads engaging with inner slots of the dual sided ratchet 118. This may allow forward or backward sliding of the dual-sided ratchet about a length of the input shaft 102, between the first drive gear 108-1 and the second drive gear 112-1, based on the rotational direction of the input shaft 102, once the torque or force created upon rotation of the input shaft 102 exceeds the biasing force of the alignment springs and the suppression spring 120. However, when the rotation of the input shaft 102 is stopped, the alignment spring automatically brings the dual-sided ratchet back to the neutral position.

[0049]

[0045] Accordingly, in an implementation, the rotation of the input shaft 102 in the first direction can cause movement of the dual sided ratchet 118 towards the second drive gear 112-1 to engage the second ratchet of the second drive gear 112-1 with the dual sided ratchet 118, thereby allowing rotation of the output shaft 104 in the first direction at the first speed. Further, rotation of the input shaft 102 in the second direction can cause movement of the dual sided ratchet 118 towards the first drive gear 108-1 to engage the first ratchet of the first drive gear 108-1 with the dual sided ratchet 118, thereby allowing rotation of the output shaft 104 in the first direction at the second speed.

[0050]

[0046] Referring to FIGs. 2A and 2B, in another embodiment, the two-speed gearbox 200 can include an additional counter shaft 202 rotatably configured within the casing of the gearbox 200, along with the input shaft 102 and the output shaft 104. A first end of the counter shaft 202 can coaxially engage within an interior end 104-1 of the output shaft 104 by any of a needle, roller, ball bearing or a bush (204), such that the output shaft 104 rotates along with the counter shaft 202 upon rotation of the input shaft 102. The interior end of the output shaft 104 can be movably configured with inner walls of a housing 222of the gearbox 200 by any of a needle, roller, or ball bearing. Further, the interior end 104-1 of the output shaft 104 can include a first single-sided ratchet 206 attached to the output shaft 104.

[0047] The first gear assembly can include a low-speed first drive gear 208-1 movably configured with the input shaft 102 by a first one-way bearing 210 that can allow rotation of the first drive gear 208-1 in the second direction upon rotation of the input shaft 102 in the second direction while the first drive gear 208-1 does not rotate along with the input shaft 102 upon rotation of the input shaft 102 in the first direction. The first gear assembly can further include a first driven gear 208-2 fixed on the counter shaft 202, where the first driven gear 208-2 can engage with the first drive gear 208-2 such that rotation of the input shaft 102 in the second direction causes rotation of the output shaft 104 in the first direction.

[0051]

[0048] In addition, the second gear assembly can include a high-speed second drive gear 212-1 movably configured with the input shaft 102 by a second one-way bearing 214 that allows rotation of the second drive gear 212-1 in the first direction upon rotation of the input shaft 102 in the first direction while the second drive gear 212-1 does not rotate in the second direction upon rotation of the input shaft 102. The second gear assembly can further include a second driven gear 212-2 fixed on the counter shaft 202, such that the counter shaft 202 rotates along with the second driven gear 212-2 upon rotation of the second driven gear 212-2. The second driven gear 212-2 can engage with the second drive gear 212-1 by a coupler gear 216 such that rotation of the input shaft 102 in the first direction causes rotation of the output shaft 104 in the first direction.

[0052]

[0049] The gearbox 200 can further include a second single-sided ratchet 218 coupled to an interior wall of the gearbox 200 by a suppressor spring 220, however the suppressor spring 220 may move along with the second single-sided ratchet 218. The counter shaft 202 can include helical threads, extending longitudinally through the second single-sided ratchet 218 with the helical threads engaging with inner slots of the second single sided ratchet 218. In an implementation, rotation of the input shaft 102 in the first direction can rotate the counter shaft 202 in the first direction by engagement of the second drive gear 212-1 and the second driven gear 212-2 via the coupler gear 216, which can further cause movement of the second ratchet 218 towards the first ratchet 206 to engage with the first ratchet 206. This engagement may allow rotation of the output shaft 104 in the first direction at the first speed. Further, in another implementation, rotation of the input shaft 102 in the second direction can rotate the counter shaft 202 in the first direction by engagement of the first drive gear 208-1 and the first driven gear 208-2, which can further cause movement of the second ratchet 218 towards the first ratchet 206 to engage with the first ratchet 206, thereby allowing rotation of the output shaft 104 in the first direction at the second speed. In a neutral position, the second ratchet 218 can be biased at a centre point between the first ratchet 206 and a back wall of the housing 222, using one or more alignment springs extending between the first ratchet 206 and the back wall.

[0053]

[0050] Referring to FIGs. 3A and 3B, in yet another embodiment, the two-speed gearbox 300 can include the input shaft 102 having a first end coaxially engaged within an interior end 104-1 of the output shaft 104 by any of a needle, roller, ball bearing or a bush (304). Further, the interior end 104-1 of the output shaft 104can include a first single-sided ratchet 308. The gearbox 300 can further include an additional counter shaft 302 movably configured within the casing of the gearbox 300, along with the input shaft 102 and the output shaft 104. Further, the counter shaft 302 can include a second single-sided ratchet 310 that engages with the first single-sided ratchet 308 via a coupler gear 312 such that the second single-sided ratchet 310 and the first single-sided ratchet 308 rotates in the same direction.

[0054]

[0051] The gearbox 300 can further include a third single-sided ratchet 314 coupled to an interior wall of the gearbox 300 by a suppressor spring 314-1, however the suppressor spring 314-lmay move along with the third single-sided ratchet 314. The input shaft 102 can include helical threads, extending longitudinally through the third single-sided ratchet 314with the helical threads engaging with inner slots of the third single sided ratchet 314. In an implementation, the rotation of the input shaft 102 in the first direction can cause movement of the third ratchet 314 towards the first ratchet 308 to engage with the first ratchet 308. This may allow rotation of the output shaft 104 in the first direction at the first speed upon rotation of the input shaft 102 in the first direction.

[0055]

[0052] The gearbox 300 can further include a fourth single-sided ratchet 316coupled to an interior wall of the gearbox 300 by a suppressor spring 316-1, however the suppressor spring 316-1 may move along with the fourth single-sided ratchet 316. Further, the gearbox 300 may include a low-speed first drive gear 318-1 fixed on the input shaft 102, and a first driven gear 318-2 movably configured with the counter shaft 302 by any of a needle, roller, ball bearing or a bush (320). The first driven gear 318-2 may engage with the first drive gear 318-1 such that rotation of the input shaft 102 in the second direction may cause rotation of the first driven gear 318-2 in the first direction. The first driven gear 318-2 may further include an extended part with longitudinally extended helical threads engaging with inner slots of the fourth ratchet 316, such that, rotation of the first driven gear 318-2 in the first direction (or rotation of the input shaft 102 in the second direction) may cause engagement of the helical threads of the extended part (of the first driven gear) with the inner slots of the fourth ratchet 316, thereby moving the fourth ratchet 316 towards the second ratchet 310 to engage with the second ratchet 310, which may further cause movement of the second ratchet 310 in the first direction and thus allowing rotation of the output shaft 104 in the first direction at the second speed. Further, upon rotation of the first driven gear 318-2 in the second direction (upon rotation of the input shaft 102 in the first direction), the fourth ratchet 316may move back to be disengaged from the second ratchet 310.

[0056]

[0053] Referring to FIGs. 4A to 4C, in another embodiment, the two-speed gearbox 400can include the input shaft 102 having a first end coaxially engaged within an interior end 104-1 of the output shaft 104 by any of a needle, roller, ball bearing or a bush (402). Further, the interior end 104-1 of the output shaft 104 can be movably configured with inner walls of a housing 404 of the gearbox 400 by any of a needle, roller, or ball bearing (406). As illustrated, a portion of the output shaft 104 forms a part of the casing 404 of the gearbox 400 with the portion of the output shaft 104 rotatably disposed of within an outer section of the casing 404 using arrangements as shown. The gearbox 400 can further include a first sun gear 408 having a first single-sided ratchet 408-1 configured with the input shaft 102 by any of a needle, roller, ball bearing or a bush (412-1). Further, the gearbox 400 can include a second sun gear 410 having a second single-sided ratchet 410-1 configured with the input shaft 102 by any of a needle, roller, ball bearing or a bush (412-2).

[0057]

[0054] The gearbox 400 can further include a dual-sided ratchet 414 coupled to an interior wall of the gearbox 400 by a suppressor spring 416 with a predefined separation gap between the first sun gear 408 and the second sun gear 410, however the suppressor spring 416 may move along with the dual-sided ratchet 414. In a neutral position, the dual-sided ratchet 414 can be biased at a centre point between the first sun gear 408and the second sun gear 410, using one or more alignment springs extending between the first sun gear 408and the dual-sided ratchet 414, and between the second sun gear 410 and the dual-sided ratchet414. Further, the input shaft 102 can include helical threads, extending longitudinally through the dual sided ratchet 414 with the helical threads engaging with inner slots of the dual sided ratchet 414. This may allow forward or backward sliding of the dual-sided ratchet 414 about a length of the input shaft 102, between the first and second sun gears 408, 410, based on the rotational direction of the input shaft 102, once the torque or force created upon rotation of the input shaft 102 exceeds the biasing force of the alignment springs and the suppression spring 416. However, when the rotation of the input shaft 102 is stopped, the alignment spring automatically brings the dual-sided ratchet 414 back to the neutral position.

[0055] Accordingly, the rotation of the input shaft 102 in the first direction can cause movement of the dual sided ratchet 414 towards the second sun gear 410 to engage with the second sun gear 410, thereby allowing rotation of the second sun gear 410 in the first direction. Further rotation of the input shaft 102 in the second direction can cause movement of the dual sided ratchet 414 towards the first sun gear 408to engage with the first sun gear 408, thereby allowing rotation of the first sun gear 408in the second direction.

[0058]

[0056] In addition, the gearbox 400 can include a first set of three planet gears 418 movably engaging with the first sun gear 408 and a first ring gear 420 movably engaging with a shaft of the first set of planet gears 418. The first ring gear 420 can be configured with the interior end (which can be drum type) 104-1 of the output shaft 104 such that the engagement of the dual-sided ratchet 414 with the first ratchet 408-1 upon rotation of the input shaft 102 in the second direction can correspondingly rotate the output shaft 104 in the first direction at the first speed.

[0059]

[0057] Further, the gearbox 400 can include a second set of three planet gears 422 movably engaging with the second sun gear 410 and a second ring gear 424 movably engaging with the second set of planet gears 422. The second ring gear 424 can be fixed with an interior body or wall of the gearbox 400. Further, the second set of planet gears 424 can be movably configured with the interior end (plate surface) 104-1 of the output shaft 104 such that the engagement of the dual-sided ratchet 414 with the second ratchet 410-1 upon rotation of the input shaft 102 in the first direction correspondingly rotates the output shaft 104 in the first direction at the second speed. In an implementation, the gearbox 400 can be configured with a mid-drive motor as well as a hub motor.

The motor drive unit 108 can be further connected to an electrical power source 514.

[0062]

[0060] In an embodiment, the ECU 510 can be configured to actuate the motor drive 508 unit to control the speed and rotational direction of the motor 502, thereby operating the gearbox 100 to 400 and the wheels of 506 the vehicle at the user selected speed. Further, the ECU 510 can keep monitoring the real-time speed of the gearbox 100 to 400 using the speed sensor H and accordingly adjust the actuation of the motor drive unit 508 to maintain the vehicle at the selected speed.
