Abstract
Description
[0001] Mechanical transmission actuator for a vehicle, and selector gear assembly for a mechanical transmission actuator and related methods
[0002] This application claims the benefit of the European Patent application EP23382850 filed 14 August 2023,
[0003] The present disclosure relates to a mechanical transmission actuator for a vehicle. Said mechanical transmission actuator may be a gearbox actuator for vehicle transmissions. Further, it relates to a selector gear assembly for a mechanical transmission actuator. The present disclosure further relates to a method of producing a selector gear assembly.
[0004] BACKGROUND
[0005] A gearbox is a type of vehicle transmission configured to transfer the power produced by an engine to the drive wheels of the vehicle. A gearbox enables adjusting the gear ratio between the wheels and the engine as the vehicle slows down or speeds up. A driver of a vehicle can use a shifter device to change gears i.e. change the gear ratio between an input gear connected to the engine side and an output gear connected to the wheels side.
[0006] A gearbox actuator is known in the art for remotely actuating a gearbox in a motor vehicle automatic transmission such as of the shift-by-wire type. In shift-by-wire type vehicle transmissions, a shift signal from a user of a vehicle is translated into a rotation of a transmission shift shaft for changing a transmission mode. Known transmission modes in a vehicle automatic transmission are, for example, park mode, no park mode, reverse mode, neutral mode, and drive mode. Any other transmission mode is of course possible.
[0007] Known gearbox actuators use an electric motor for actuating the vehicle automatic transmission gearbox via a gear train. Gearbox actuators of the prior art fail to accurately determine the position of a part of the gearbox actuator such as a gearbox shaft (referred to as external shaft or output shaft in the present disclosure). Also, known detection systems for vehicle gearbox actuators are complicated and not compact.
[0008] Another factor to take into account is manufacturing cost. Cost saving solutions for gearbox actuators may be related to the type of electric motor employed. There exist different types of electric motors such as DC (direct current), BLDC (brushless direct current), or SRM (switched reluctance) motors. As the electric motor is configured to generate torque that is transferred to the output shaft, the electric motor is to be designed according to the specific torque to be transferred to the gearbox connected to the gearbox actuator. Therefore, the gearbox actuator may comprise a plurality of reduction stages which disadvantageously increases the overall size of the gearbox actuator.
[0009] Further, one of the difficulties encountered in such actuators is that not all of the transmission modes require the same physical parameters. For example, some transmission modes require higher amounts of torque than others. Such prior art actuators still require large diameter rotating parts for the purpose of providing the required torque for changing between different transmission modes. There is thus a need for a gearbox actuator capable of providing suitable torque values for changing between transmission modes while the actuator overall dimensions are reduced, the detection of a part of the actuator is improved, and the production cost of the actuator is reduced.
[0010] SUMMARY
[0011] The object of an aspect of the present invention is to provide a mechanical transmission actuator for a vehicle comprising:
[0012] - a motor body configured to produce a generated torque using electric current applied thereto;
[0013] - a motor shaft moved by the generated torque, wherein the motor shaft defines a motor axis of rotation;
[0014] - a first gear assembly connected to the motor shaft, wherein the first gear assembly defines a first axis of rotation;
[0015] - a second gear assembly connected to the first gear assembly, wherein the second gear assembly defines a second axis of rotation; and
[0016] - preferably, a selector gear assembly connected to the second gear assembly, wherein the selector gear defines a selector axis of rotation.
[0017] The motor axis of rotation is arranged substantially perpendicular to the first axis of rotation and the second axis of rotation. Further, the motor axis of rotation is arranged substantially perpendicular to the selector axis of rotation.
[0018] Thus, the first axis of rotation and the second axis of rotation may be arranged parallel to each other. It is preferred that the first and second axes of rotation and the selector axis of rotation may be arranged parallel to each other.
[0019] The mechanical transmission actuator may be further provided with an electronics carrier arranged on a plane XY. Further, the first axis of rotation and the second axis of rotation are arranged substantially perpendicular to the plane XY. Preferably, the first axis of rotation, the second axis of rotation, and the selector axis of rotation are arranged substantially perpendicular to the plane XY. This is, the electronics carrier may be arranged substantially perpendicular to the first axis of rotation, the second axis of rotation and the selector axis of rotation. The motor axis of rotation may be arranged substantially parallel to the plane XY. The electronics carrier may comprise a printed circuit board. Furthermore, the electronics carrier may comprise electronic components coupled to a substrate.
[0020] The motor shaft may comprise a gear means adapted for engaging the first gear assembly. Preferably, said gear means of the motor shaft may be a worm gear including a shaft provided with a spiral thread that engages with the first gear assembly.
[0021] The first gear assembly may comprise a first gear body and a first pinion. The first gear body may include a plurality of gear teeth arranged on a periphery thereof. Preferably, the gear means of the motor shaft may engage with the first gear body of the first gear assembly. More preferably, the worm gear of the motor shaft may particularly engage with the gear teeth of the first gear assembly. Also, the gear teeth of the first gear assembly may be a helical gear. The first gear body may extend outward from the first axis of rotation defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface. The first pinion may be attached to or being an integral part of the first gear body. Preferably, the first pinion may protrude perpendicular from the first gear body, e.g. the bottom surface of the first gear body, in a direction away from the XY plane. The first gear assembly may further comprise a first shaft member, wherein the first axis of rotation is coincident with the longitudinal axis of the first shaft member. Therefore, the first shaft member may be arranged through the geometrical center of the first gear body and / or the first pinion. Furthermore, the first shaft member may be attached to or being an integral part of at least one of the first gear body and the first pinion.
[0022] The second gear assembly may comprise a second gear body and a second pinion. The second gear body may include a plurality of gear teeth arranged on a periphery thereof. Preferably, the first gear assembly may engage with the second gear body of the second gear assembly. More preferably, the first pinion of the first gear assembly may particularly engage with the gear teeth of the second gear assembly. It is even more preferred that the gear teeth of the second gear assembly may be a straight-cut gear, e.g. spur gears. The second gear body may extend outward from the second axis of rotation defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface. The second pinion may be attached to or being an integral part of the second gear body. Preferably, the second pinion may protrude perpendicular from the second gear body, e.g. the bottom surface of the second gear body, in a direction away from the XY plane. This is, the second pinion may extend in a direction substantially parallel to the first pinion. The second gear assembly may further comprise a second shaft member, wherein the second axis of rotation is coincident with the longitudinal axis of the second shaft member. Therefore, the second shaft member may be arranged through the geometrical center of the second gear body and / or the second pinion. Furthermore, the second shaft member may be attached to or being an integral part of at least one of the second gear body and the second pinion.
[0023] The first pinion may be defined as a gear means provided with a number of teeth designed to mesh with a larger wheel or rack, e.g. the second gear body, that includes a greater number of teeth. This is, the first pinion is smaller than the first gear body and the second gear body. Similarly, the second pinion may be defined as a gear means provided with a number of teeth designed to mesh with a larger wheel or rack, e.g. the selector gear assembly, that includes a greater number of teeth. This is, the second pinion is smaller than the selector gear assembly.
[0024] At least a portion of the first gear assembly and the motor shaft may be located substantially at the same distance from the plane XY. Preferably, the first gear body and the motor shaft may be located substantially at the same distance from the plane XY. More preferably, the motor shaft may be closer to the plane XY than the first pinion.
[0025] Further, the second gear body may be located further away from the plane XY than the first gear body. This is, the first gear body may be arranged between the electronics carrier and the second gear body. In other words, the first gear body may be arranged between the electronics carrier and the second gear body. More preferably, the second gear body may be arranged between the first gear body and the second pinion.
[0026] The selector gear assembly may comprise a selector gear body. The selector gear body may include a plurality of gear teeth arranged on a periphery thereof. Preferably, the second gear assembly may engage with the selector gear body. More preferably, the second pinion of the second gear assembly may particularly engage with the gear teeth of the selector gear assembly. It is even more preferred that the gear teeth of the selector gear assembly may be a straight-cut gear, e.g. spur gears. The selector gear body may extend outward from the selector axis of rotation defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface. The second pinion may directly engage with the selector gear body. The selector gear assembly may further comprise a selector shaft member, wherein the selector axis of rotation is coincident with the longitudinal axis of the selector shaft member. Therefore, the selector shaft member may be arranged through the geometrical center of the selector gear body. Furthermore, the selector shaft member may be attached to or being an integral part of at least one of the selector gear body.
[0027] Further, the selector gear body may be located further away from the plane XY than the second gear. This is, the second gear body may be arranged between the electronics carrier and the selector gear body. In other words, the second gear body may be arranged between the electronics carrier and the selector gear body. It may be advantageous that the motor is arranged between the plane XY and the selector gear body. For example, the portion of the motor body configured to move the motor shaft may be arranged between the electronics carrier and the selector gear body.
[0028] Preferably, the second axis of rotation may be arranged further away from the motor axis of rotation than the first axis of rotation. It is also preferred that the second axis of rotation may be arranged further away from the motor axis of rotation than the selector axis of rotation.
[0029] It is preferred that the selector gear body may be arranged below the motor body. In other words, the selector gear body may be located further away from the plane XY than the motor body and the motor shaft. Furthermore, a projection of the motor body on the plane XY overlaps a projection of at least a portion of the selector gear assembly on the plane XY. Preferably, when the motor body is projected on the plane XY it may overlap a projection of the selector gear body on the plane XY. The word projection or projected may be understood within the meaning of the present invention as intersecting or reproducing a spatial object, e.g. the motor body or the selector gear body, on a flat surface, e.g. the plane XY, by projecting its points to said flat surface. Thus, when the motor body and the selector gear body are both projected to the plane XY, at least a portion of said projections occupy the same area.
[0030] Preferably, the projections of the above-mentioned axes of rotation, e.g. the first, second, and selector axes of rotation, on the plane XY form a triangle such that:
[0031] - an intersection of the first axis of rotation and the plane XY defines a first vertex of a triangle,
[0032] - an intersection of the second axis of rotation and the plane XY defines a second vertex of the triangle, and
[0033] - an intersection of the selector axis of rotation and the plane XY defines a third vertex of the triangle.
[0034] A distance between the first vertex and the second vertex defines the third side of the triangle. Also, a distance between the second vertex and the third vertex defines the first side of the triangle. Further, a distance between the third vertex and the first vertex defines the second side of the triangle.
[0035] In short, the intersection of the three axes of rotation with the plane XY form a triangle, in which each axis forms the vertex of a triangle and that the distance of each axis with respect to the others are the respective sides of the triangle.
[0036] A first angle of the triangle is defined as the internal angle between the second side and the third side. Also, a second angle of the triangle is defined as the internal angle between the first and the third side. Further, a third angle of the triangle is defined as the internal angle between the first and the second side.
[0037] The first angle may be smaller than the second angle. Further, the second angle may be greater than the third angle. Preferably, the first angle is of between 25° and 55°, and the second angle is of between 91° and 131°. More preferably, the first angle is of between 30° and 50°, and the second angle is of between 100° and 120°. It is even more preferred that the first angle is of between 35° and 45°, and the second angle is of between 105° and 115°.
[0038] Preferably, the selector gear assembly may comprise a first end configured to connect to an output shaft. In particular, the selector shaft member may comprise the first end. The first end of the selector shaft member may be adapted for connecting, e.g. attaching or receiving, the output shaft. More preferably, the output shaft may be an actuator shaft, for example, a shaft for a gearbox actuator. It is even more preferred that the output shaft may be attached to or being part of a vehicle gearbox actuator.
[0039] Preferably, the selector gear assembly may comprise a second end configured to receive a magnet. In particular, the selector shaft member may comprise said second end. More preferably, the first end and the second end are opposite ends of the selector shaft member. The selector gear body may be arranged between the first and second ends of the selector shaft member. It may be even more preferred that a distance of the first end to the selector gear body may be similar to or substantially the same as a distance of the second end to the selector gear body.
[0040] The present mechanical transmission actuator may be further provided with a first sensor configured to detect a position of the selector gear assembly or at least a portion thereof. Also, the first sensor may be coupled to the electronics carrier. Further, the electronics carrier may comprise a printed circuit board provided with additional electronic components.
[0041] In use, the first sensor and the magnet may be connected to each other. Therefore, the first sensor may be capable of detecting the position of the magnet. The magnet may be radially polarized, so that the first sensor may be configured to detect the orientation of the polarization. Thus, the first sensor may be configured to detect the orientation of the magnetic field of the magnet. As stated below in more detail, there may be provided a constant (controlled) airgap between the magnet and the first sensor.
[0042] An electronic control unit may be further provided in the present mechanical transmission actuator. It may include a processor. The processor may process the signal obtained by the first sensor. The processor may thus process and / or generate a position data. Further, the electronic control unit may be configured to determine the position of the selector gear assembly. The electronics carrier may comprise said electronic control unit. In any case, the processor may be coupled to the electronics carrier.
[0043] The first shaft member may include a first end and a second end, wherein the first gear body and the first pinion are in an intermediate portion therebetween the first and the second end. Preferably, the first shaft member may cross the first gear body and the first pinion. Similarly, the second shaft member may include a first end and a second end, wherein the second gear body and the second pinion are in an intermediate portion therebetween the first end the second ends. Preferably, the second shaft member may cross the second gear body and the second pinion.
[0044] An intermediate support part may be further provided in the present mechanical transmission actuator. The intermediate support part may be adapted for receiving, e.g. supporting, the first gear assembly and / or the second gear assembly, and / or the selector gear assembly. Preferably, the intermediate support part may include a first receiving means for receiving a portion of the first gear assembly. More preferably, the first receiving means may be configured to receive the second end of the first gear assembly. Also, the intermediate support part may include a second receiving means for receiving a portion of the second gear assembly. More preferably, the second receiving means may be configured to receive the second end of the second gear assembly. Further, the intermediate support part may include a third receiving means to receive a portion of the selector gear assembly. Preferably, the third receiving means may be configured to receive the second end of the selector gear assembly.
[0045] Preferably, the electronics carrier may be supported by the intermediate support part. This is, the intermediate support part is further adapted for supporting the electronics carrier. More preferably, the intermediate support may include at least two, preferably three or more, (upward) projections where the electronics carrier is arranged, e.g. seated. Said (upward) projections are to be understood as projections extending substantially perpendicular to the plane XY, e.g. perpendicular to the electronics carrier, in a direction towards a first housing part that will be explained below. In short, said projections may extend substantially perpendicular to the plane XY in a direction away from the motor shaft. The electronics carrier may be attached to the intermediate support part through fastening means, preferably, a screw passing through the projection.
[0046] The mechanical transmission actuator may further comprise a first housing part and a second housing part adapted for being attached to each other so as to form an interior space. The first and second housing parts may be adapted for enclosing the motor body, the motor shaft, the first and second gear assemblies, and preferably the selector gear assembly. Further, the first and second housing parts may enclose the electronics carrier, and the intermediate support part.
[0047] It is preferred that the first gear body and the second gear body are arranged therebetween the intermediate support part and the second housing part. Also, the selector gear body may be arranged therebetween the intermediate support part and the second housing part. Further, the motor shaft may be arranged therebetween the intermediate support part and the second housing part. Also, the electronics carrier may be arranged therebetween the first housing part and the intermediate support part.
[0048] The first and second gear assemblies may be retained at least along the direction perpendicular to the XY plane by the intermediate part and the second housing part. Furthermore, the selector gear assembly may be further retained at least along the direction perpendicular to the XY plane by at least said intermediate part as explained further below. This is, the second housing part may further include a first, second and third receiving elements for receiving the first ends of the first, second and selector gear assemblies respectively. Said first, second and third receiving elements may be attached to or being an integral part of the second housing part (being a portion of the second housing part).
[0049] According to an aspect of the present invention, a mechanical transmission actuator for a vehicle is further provided. Said mechanical transmission actuator comprises:
[0050] - a selector gear assembly defining a selector axis of rotation;
[0051] - an electronics carrier comprising a first sensor;
[0052] - an intermediate support part; and
[0053] - a holding means.
[0054] The selector gear assembly further comprises a magnet connected to the first sensor. There is provided a constant airgap between the magnet and the sensor. Said airgap is a controlled airgap. In other words, the distance between the magnet and the sensor may be spaced in a controlled manner as explained below.
[0055] The selector gear assembly comprises a recess configured to receive the holding means. Further, the intermediate support part comprises an opening or slot so as to provide access to the recess as required. Once the electronics carrier is suitably positioned, for example on the intermediate support part, the first sensor is in communication with the magnet of the selector gear assembly, wherein the holding means is at least partially inserted into the recess of the selector gear assembly due to the passageway formed by the alignment of said recess and the opening or slot of the intermediate part. The purpose is to provide a distance between the magnet and the first sensor as constant as possible (and pre-defined in advance) while allowing the selector gear assembly to rotate about the selector axis of rotation. Advantageously, the selector gear assembly is retained along the selector axis of rotation. Therefore, the selector gear assembly may be restricted, or its position may be limited, in a direction along the selector axis of rotation while may be free to move in other directions, e.g. rotate around the selector axis of rotation.
[0056] For this, the holding means may preferably abut a surface of the opening or slot of the intermediate part. In use, it is preferred that the holding means abuts at least a portion of the intermediate support part and the recess.
[0057] The selector gear assembly of this aspect may be the same, or provided with the same or similar features as those set forth for the first aspect of the present invention. Similarly, the electronics carrier, the first sensor, and the magnet of the first aspect may apply analogously to the present aspect of the invention. Also, the features of this aspect may apply to the other aspects of the present invention.
[0058] The selector gear assembly of the present aspect may comprise a first end configured to connect to an output shaft as for the first aspect of the present invention. The selector gear may further comprise a second end configured to receive the magnet. Further, said second end or a portion near thereof is received in the intermediate support part. Furthermore, the intermediate support part may be adapted for allowing a portion of the selector gear assembly to rotate therein.
[0059] It is preferred that the intermediate support part comprises a third receiving means also referred herein as a receiving structure. Said receiving structure may protrude along the selector axis of rotation in a direction to the electronics carrier, e.g. in a direction substantially perpendicular to the plane XY. Said receiving structure may protrude from a base of the intermediate support part. The receiving structure is hollow. As a consequence, the receiving structure may receive a portion of the selector gear assembly. Preferably, the receiving structure may receive a portion of the selector shaft member. More preferably, the receiving structure may receive a portion of the of the second end of the selector shaft member. Said receiving structure may include a circular cross section. This is, the receiving structure may comprise a wall. Said wall may have an inner surface being circular. Thus, the receiving structure may be adapted for allowing the second end of the selector gear assembly to rotate therein.
[0060] Preferably, the receiving structure is provided with the above-mentioned opening. The opening may be a slot located in the wall of the receiving structure for the admission or access of the holding means to the recess of the selector gear assembly. It may be preferred that, in use, the holding means includes a portion that is arranged in the opening of the intermediate support part.
[0061] Preferably, the recess is a groove, e.g. annular groove, arranged in the selector shaft member. It is preferred that the recess may be arranged at the second end or closer to the second end than the first end. More preferably, the recess may be arranged between the selector gear body and the second end of the selector shaft member. More preferably, the recess may be arranged closer to the second end of the selector shaft member than the selector gear body. Further, the recess and the opening are in communication, e.g. at least partially aligned, for providing the above-mentioned passageway for a portion of the holding means to be at least partially inserted into the recess. The contact between gear selector assembly and the portion of the holding means inserted into the recess generates a holding force. The holding force is in a direction perpendicular to the XY plane. It is more preferred that said holding force does no exert a force in a direction perpendicular to the selector axis of rotation. This is, the holding force may be parallel to the selector axis of rotation.
[0062] The recess of the selector gear assembly may comprise a first surface opposed to a second surface, the first surface being closer to the electronics carrier than the second surface. The first and second surface are thus spaced apart by a distance greater than a thickness of the holding means. The thickness of the holding means extends in the direction of the selector axis of rotation.
[0063] As explained, the opening of the intermediate support part may be aligned to the recess of the selector gear assembly so as to provide a passageway for the holding means to be at least partially inserted in the recess. Further, the opening may be larger, at least in the direction of a selector axis of rotation, than a thickness of the holding means.
[0064] Preferably, the cross section of the holding means may be curved, for example, the holding means may comprise a circular cross section. If so, the thickness of the holding means is the diameter thereof. The opening may be greater than the thickness of the holding means.
[0065] It is preferred that the holding means comprises a first section, and a second section. Also, the mechanical transmission actuator may comprise a first holding portion and a second holding portion. In fact, the intermediate support part may preferably comprise said first and second holding portions. The first section may be connected to the first holding portion, and the second section may be connected to the second holding portion. In use, the first and second holding portions exert a retention force to the holding means for pushing the first and second sections to each other in a plane normal to the selector axis of rotation.
[0066] Preferably, the first holding portion exerts a first retention force against the first section of the holding means. Further, the second holding portion exerts a second retention force against the second section of the holding means. It is preferred that both retention forces are in opposite direction. More preferably, the first and second retention forces may have the same magnitude.
[0067] The first holding portion may preferably comprise, in turn, two contact pressure surfaces such that, in use, the holding means exerts the first retention force at least onto both contact pressure surfaces at the same time. Preferably, a portion of at least one of the first section and the second section is arranged therebetween the first and second holding portions. Preferably, at least a portion of the first section and a portion of the second section are arranged therebetween the first and second holding portions. More preferably, the first holding portion may be arranged on the receiving structure. The second holding portion may be arranged on a wall at the perimeter edge of the intermediate support part.
[0068] The holding means may further comprise a third section. The third section, in turn, may comprises a curve portion. This is, the projection of the third section onto the plane normal to the selector axis of rotation extends curved. It allows merging the first and second sections. Preferably, the third section may be adapted for connecting, e.g. merging, the first and second sections. Furthermore, the third section may be located between the first and second sections. The third section further allows the first and second sections to move relative to each other in the plane normal to the selector axis of rotation upon the retention force. In this way, the holding means is provided with improved biasing properties. More preferably, the holding means comprises a II shape. This is, the first, third, and second sections of the holding means form or comprise the II shape. Other shapes such as V shape may be possible. In any case, the first, second, and third section forms a one-single component. Other sections of course may be possible.
[0069] The holding means at least may comprise a portion that extends in the plane normal to the selector axis of rotation. Preferably, the third section totally extends in the plane normal to the selector axis of rotation. More preferably, at least a portion of the first and second sections further extend in the plane normal to the selector axis of rotation. It is preferred that the holding means may extend in the plane normal to the selector axis of rotation. Further, the third section may be fully contained in that plane. It should be noted that plane normal to the selector axis of rotation is arranged parallel or results coincident to the above- mentioned plane XY.
[0070] Preferably, the first section may comprise a straight section, e.g. not curved. Also, the second section may comprise a straight section, e.g. not curved. It is even more preferred that, in use, the first and second sections may be arranged parallel to each other.
[0071] Thus, the intermediate support part comprises at least two different portions: the above- mentioned first holding portion and second holding portion that exert the retention force against the holding means. As explained, the first holding portion of the intermediate support part may comprise, in turn, two contact pressure surfaces. In use, both contact pressure surfaces may exert the first retention force at least onto the holding means at the same time.
[0072] The opening or slot defines a passageway for providing access to the recess. Said opening may be arranged therebetween the two contact pressure surfaces. Preferably, the opening of the intermediate support part defines at least the above-mentioned two contact pressure surfaces. Preferably, each contact pressure surface may be arranged on one side of or next to the opening. More preferably, the opening may comprise the two contact pressure surfaces or, alternatively, one of the contact pressure surfaces may be located on one side of the opening and the other of the contact pressure surfaces may be located on another side of the opening, the opening being thus arranged therebetween the two contact pressure surfaces. It may be still possible that one of the contact pressure surfaces may be located on one side of the opening while the other contact pressure surface may be located in the opening.
[0073] As explained, the first holding portion may exert the first retention force against the first section of the holding means, wherein the second holding portion may exert the second retention force against the second section of the holding means. At least a portion of the first and second sections of the holding means may be arranged therebetween the first and second holding portions.
[0074] The holding means may abut the first surface and / or the second surface of the recess such that, in use, the holding means provides a holding force to the selector gear assembly being substantially parallel to the selector axis of rotation. Thus, the holding force may be substantially perpendicular to the above-mentioned retention force.
[0075] Preferably, the first section of the holding means, in use, abuts the first surface of the recess, preferably, leaving a gap between the first section and the second surface of the recess. Alternatively, the first section of the holding means, in use, abuts the second surface of the recess, preferably, leaving a gap between the first section and the first surface of the recess. Furthermore, the gap between the first section and the second surface of the recess may be between of 0 and 0.5 millimeters, preferably, including 0 and 0.5 millimeters.
[0076] As explained, the first section of the holding means may exert a force against the intermediate support part where the selector gear assembly is received. Preferably, said force is exerted against two surfaces of the intermediate support part where the selector gear assembly is received. More preferably, the first section of the holding means may exert a force against the above-mentioned first holding portion. This is, the first section of the holding means may exert a force against two surfaces of the above-mentioned receiving structure, wherein the opening or slot defining the passageway for providing access to the recess is arranged therebetween said two surfaces, e.g. the two contact pressure surfaces.
[0077] In short, the second section of the holding means abuts the second holding portion of the intermediate support part and exerts the second retention force against it, wherein the first section of the holding means abuts and exerts the first retention force against at least the two contact pressure surfaces belonging to the second holding portion of the intermediate support part, wherein a portion of the holding means abuts the first and / or second surface of the recess of the selector shaft member so as to create a holding force for holding the selector gear assembly so as to control the distance, e.g. airgap, between the magnet and the sensor, wherein the first retention force and the second retention force are parallel to the plane XY, and wherein the holding force is perpendicular to the first and second retention forces.
[0078] According to an aspect of the present invention, a selector gear assembly for a mechanical transmission actuator is further provided. Said selector gear assembly comprises:
[0079] - a selector shaft member defining a selector axis of rotation, wherein the selector shaft member comprises an engagement portion; and
[0080] - a selector gear body comprising a plurality of gear teeth on a periphery thereof, the selector gear body being arranged around the engagement portion of the selector shaft member.
[0081] Further, the selector shaft member and the selector gear body are a single element unit obtained by an overmolded process.
[0082] Therefore, as the selector shaft member and the selector gear body are obtained by the overmolded process, the selector gear body is integrally formed with the selector shaft member.
[0083] The features of the selector gear assembly of the previous aspects apply analogously to the present aspect of the present invention. Also, the features of this aspect apply to the other aspects of the present invention. It is possible within the meaning of the present aspect of the invention that the selector gear assembly may thus be (directly) connected at least to one of the motor shaft, the first gear assembly, and the second gear assembly. As explained, the selector axis of rotation may be substantially perpendicular to the motor axis of rotation.
[0084] It is preferred that the selector shaft member is formed from a first material. Further, the selector gear body is formed from a second material that has a higher hardness than the first material.
[0085] Preferably, the first material may be plastic material and the second material may be metal material. More preferably, the first material may be at least one of a Polyphthalamide (PPA), Polyphenylene Sulfide (PPS), Polybutylene Terephthalate (PBT), and polyamide (PA). Other materials may be employed as required.
[0086] It is even more preferred that the first material contains fibers. The first material may consist of 20% or more of fibers. Preferably, the first material may consist of between 20% to 60% of fibers, and even more preferred 30% to 50%. The first material may be fibre-reinforced polymer which is a composite material made of a polymer matrix reinforced with fibres. The fibres may include glass (in fibreglass or glass fiber), carbon (in carbon-fibre-reinforced polymer), aramid, or basalt. Other materials are of course not ruled out.
[0087] The first material may be adapted for withstanding high mechanical loads as stated below and temperatures above 85°C, preferably above 130°C. It may also be designed not to absorb more than 3% of moisture, preferably, more than 4%.
[0088] Preferably, the first material may have a tensile strength of above 20 MPa, for example, between 20 MPa and 220 MPa. More preferably, between 40 and 190 MPa.
[0089] It may be preferred that the selector gear assembly may transmits a torque of 8-45 Nm, preferably, 8-25Nm.
[0090] Preferably, the engagement portion may be an intermediate portion of the selector shaft member. In other words, the selector shaft member may include a first end and a second end, wherein the selector gear body may be arranged in an intermediate portion therebetween. The distance between the engagement portion and the first end may be the same as or similar to the distance between the engagement portion and the second end of the selector shaft member. In any case, the distance between the engagement portion and the first end may not exceed three times the distance between the engagement portion and the second end.
[0091] Preferably, the engagement portion may extend substantially perpendicular to the selector axis of rotation (AX3). This is, the engagement portion may project outward relative to the selector axis of rotation (AX3).
[0092] Further, the engagement portion may comprise a peripheral interface which is circular. This is, the circular peripheral interface may be a surface forming a common boundary of the selector shaft member and the selector gear body. In other words, a portion of the selector gear body abuts the circular peripheral surface of the engagement portion.
[0093] Preferably, the selector shaft member may be at least partially hollow at or near one or both ends thereof. It allows engaging the selector shaft member with at least one of a magnet, a magnet support, and an output shaft.
[0094] It may be more preferred that the second end of the selector shaft member comprises a second end shaft opening that extends through the selector axis of rotation towards the engagement portion, e.g. towards a central portion of the selector shaft member. This is, the selector shaft member may be tubular at least at or near the second end. Further, a magnet may be at least partially received within the second end shaft opening. Said second end shaft opening makes the selector shaft member to be hollow at least in the second end. In this way, the magnet or a magnet support may be at least partially inserted into the second end shaft opening so as to achieve the engagement between the selector shaft member and the magnet. Preferably, the magnet or the magnet support may be attached to the second end of the shaft member by clipping or by overmolding. Clipping may be achieved by providing an engagement portion of the second end of the selector shaft member.
[0095] It may be more preferred that the first end of the selector shaft member comprises a first end shaft opening that extends through the selector axis of rotation towards the engagement portion, e.g. towards a central portion of the selector shaft member. This is, the selector shaft member may be tubular at least at or near the first end. Further, the output shaft may be at least partially received within the first end shaft opening. Said first end shaft opening makes the selector shaft member to be hollow at least in the first end. In this way, the output shaft may be at least partially inserted into the first end shaft opening so as to achieve the engagement between the selector shaft member and the output shaft.
[0096] In short, the selector shaft member may comprise the first end adapted for receiving an output shaft and the second end adapted for receiving at least one of the magnet and the magnet support.
[0097] It may be even more preferred that the first and second ends of the selector shaft member are hollow, e.g. tubular. Further, the selector shaft member is not hollow at least in the engagement portion. If the engagement portion is solid may be advantageous for reasons of hardness. Further, the selector shaft member may be capable of preventing foreign matter such as fluids, for example, liquids to pass through thereof and reaching the electronics carrier. Therefore, the selector shaft member may have an enhanced sealing properties. In fact, whether the selector shaft member is hollow or not, a seal is to be provided between the selector shaft member and the housing.
[0098] Preferably, a sealing means may be further provided. The selector shaft member may comprise an additional groove at or near the first end adapted for receiving the sealing means. Said additional groove may be an additional annular groove, e.g. a cut out around the selector shaft member. The sealing means may be an O-ring or the like to properly fit into the recess.
[0099] The selector gear body may comprise an aperture. Said aperture may be one or more apertures that extend in a direction along the selector axis of rotation. In use, a portion of the engagement portion may be at least partially inserted in the aperture for sewing the material of the selector shaft member, e.g. plastic material, onto the selector gear body. Also, the selector gear body may comprise a hole, e.g. through hole, arranged in the center thereof that extends in a direction along the selector axis of rotation. In this way, the selector shaft member is arranged through the selector gear body.
[0100] The gear body selector comprises an outer perimeter surface that is where the gear teeth are located, and an inner perimeter surface that allows at least a portion of the selector shaft member to extend through the gear body selector. The (through) hole of the selector gear body is defined within the inner perimeter surface. The aperture may be located at a remote portion of the outer perimeter surface, e.g. between the gear teeth and the inner perimeter surface.
[0101] An aspect for a method of producing a selector gear assembly is further provided. The method comprises:
[0102] - preferably, stamping a metallic plate so as to obtain a selector gear body comprising metal material;
[0103] - preferably, hardening the selector gear body;
[0104] - over-moulding the selector gear body, preferably by plastic material, for obtaining a selector shaft member such that, in use, the selector gear body is crossed by the selector shaft member;
[0105] - preferably, providing the plastic material into an aperture and / or a through hole arranged in the selector gear body; and
[0106] - mounting a magnet to the selector shaft member, preferably, by inserting the magnet into a magnet support and mounting the magnet support to an end of the selector shaft member.

[0119] DETAILED DESCRIPTION OF EXAMPLES
[0120] Figure 1 shows a mechanical transmission actuator for a vehicle comprising: an electric motor that comprises a motor body 40, a motor shaft 50 connected to the motor body 40, a first gear assembly 10 connected to the motor shaft 50, a second gear assembly 20 connected to the first gear assembly 10, and a selector gear assembly 30 connected to the second gear assembly 20.
[0121] The motor body 40 is configured to produce a generated torque using electric current applied thereto. In particular, the motor body 40 is an electric motor such as for example a DC, BLDC or SRM motor for transferring torque to the gearbox (not shown) through the output shaft (not shown). The electric motor is thus configured to transform electric energy into motion when a request by a user is remotely sent by an electronic gearshift device (eShifter) such as a shift-by-wire device (not shown) to the gearbox actuator (not shown).
[0122] The motor shaft 50 is driven in rotation by the electric motor. This is, the motor shaft 50 is moved by the generated torque of the motor body 40. In examples, the motor shaft 50 may be part of the motor body 40. This is, in examples, the electric motor comprises the motor body 40 and the motor shaft 50, wherein the motor shaft 50 is mounted to the motor body 40 by pressure. Further, the motor shaft 50 defines a motor axis of rotation MAX as described below. The motor shaft 50 comprises a gear means adapted for engaging the first gear assembly 10. In particular, said gear means of the motor shaft 50 is a worm gear. Said worm gear is provided with a spiral thread that engages with the first gear assembly 10. The mechanical transmission actuator further comprises a bearing means 51 which restricts the movement of the motor shaft 50, allowing only the desired movement of rotation. The bearing means 51 is supported in an intermediate part (not shown).
[0123] As shown in figure 1 , the first gear assembly 10 defines a first axis of rotation AX1 that will be explained below. Also, the first gear assembly 10 comprises a first gear body 12 and a first pinion 13. The first gear body may include a plurality of gear teeth 120 arranged on a periphery thereof. Particularly, the gear means of the motor shaft 50 engages with the first gear body 12. In particular, the worm gear of the motor shaft 50 engages with the gear teeth 120. More in particular, the gear teeth 120 is a helical gear. As shown in figure 1 , the first gear body 12 extends outward from the first axis of rotation AX1 defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface. In examples, the first pinion 13 is attached to the first gear body. As shown, the first pinion 13 protrudes perpendicular from the bottom surface of the first gear body 12, in a direction away from an XY plane that will be described further below. The first pinion 13 is a gear means provided with a number of teeth designed to mesh with a second gear body 22 which includes a greater number of teeth 220. As shown, the first pinion 13 is smaller than the first gear body 12 and the second gear body 22.
[0124] The first gear assembly 10 further comprise a first shaft member 11. The first shaft member 11 is attached, by interference fit, to the first gear body and / or the first pinion. Other types of attachments, or a machining process, or an overmouding process such as the explained for the selector gear assembly 30 may be of course possible (not shown). Further, the first axis of rotation AX1 is coincident with the longitudinal axis of the first shaft member 11. As shown, the first shaft member 11 is arranged through the geometrical center of the first gear body 12 and the first pinion 13.
[0125] As shown in figure 1 , the second gear assembly 20 defines a second axis of rotation AX2 that will be explained below. Also, the second gear assembly 20 comprises the second gear body 22 and a second pinion 23. The second gear body 22 includes a plurality of gear teeth 220 arranged on a periphery thereof. Particularly, the first gear assembly 10 engages with the second gear body 22. More in particular, the first pinion 13 particularly engage with the gear teeth 220. In examples, the gear teeth 220 are straight-cut gear teeth, e.g. spur gears. The second gear body 22 extends outward from the second axis of rotation AX2 defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface. The second pinion 23 is attached to the second gear body. In particular, the second pinion 23 protrudes perpendicular from the bottom surface of the second gear body 22, in a direction away from the XY plane. The second pinion 23 is a gear means provided with a number of teeth designed to mesh with the selector gear assembly 30 which includes a greater number of teeth. This is, the second pinion 23 is smaller than the selector gear assembly 30.
[0126] The second gear assembly 20 further comprises a second shaft member 21. As shown, the second shaft member 21 is attached to the second gear body 22 and the second pinion 23. Further, the second axis of rotation AX2 is coincident with the longitudinal axis of the second shaft member 21. As shown, the second shaft member 21 is arranged through the geometrical center of the second gear body 22 and the second pinion 23.
[0127] As shown in figure 1 , the selector gear assembly 30 defines a selector axis of rotation AX3. Also, the selector gear assembly 30 is connected to the second gear assembly 20. In particular, the selector gear assembly 30 comprises a selector gear body 32 and a selector shaft member 31. As shown, the selector shaft member 31 is attached to the selector gear body 32, for example, by an over-moulding process as explained in detail further below in figures 9A and 9B. Further, the selector axis of rotation AX3 is coincident with the longitudinal axis of the selector shaft member 31. As shown, the selector shaft member 31 is arranged through the geometrical center of the selector gear body 32. The selector gear body 32 includes a plurality of gear teeth 320 arranged on a periphery thereof. Particularly, the second gear assembly 20 engages with the selector gear body 32. More in particular, the second pinion 23 particularly engages with the gear teeth 320. In examples, the gear teeth 320 are straight-cut gear teeth, e.g. spur gears. The selector gear body 32 extends outward from the selector axis of rotation AX3 defining an upper surface and a bottom surface, wherein the periphery thereof directly connects said upper and bottom surface.
[0128] Figure 1 shows that the motor axis of rotation MAX is arranged substantially perpendicular to the first axis of rotation AX1 , the second axis of rotation AX2, and the selector axis of rotation AX3. Thus, the first axis of rotation, the second axis of rotation, and the selector axis of rotation AX1, AX2, AX3 are arranged parallel to each other.
[0129] Figure 2 and 3 show that the mechanical transmission actuator further comprises an electronics carrier PCB arranged on a plane XY. The electronics carrier PCB comprise a printed circuit board. Further, the electronics carrier PCB comprises electronic components coupled to a substrate. As shown in figures 1 , 2 and 4, the first axis of rotation, the second axis of rotation and the selector axis of rotation AX1 , AX2, AX3 are arranged substantially perpendicular to the plane XY. This is, the electronics carrier PCB is arranged substantially perpendicular to the first axis of rotation, the second axis of rotation and the selector axis of rotation AX1, AX2, AX3. The motor axis of rotation MAX is arranged substantially parallel to the plane XY.
[0130] At least a portion of the first gear body 12 and the motor shaft 50 are located substantially at the same distance from the electronics carrier PCB. As shown in figure 3, the motor shaft 50 is closer to the electronics carrier PCB than the first pinion 13. Further, the second gear body 22 is located further away from the electronics carrier PCB than the first gear body 12. This is, the first gear body 12 is arranged between the electronics carrier PCB and the second gear body 22. In particular, the second gear body 22 is arranged between the first gear body 12 and the second pinion 23.
[0131] Further, the selector gear body 32 is located further away from the electronics carrier PCB than the second gear body 22. This is, the second gear body 22 is arranged between the electronics carrier PCB and the selector gear body 32. It may be advantageous that the motor body 40 is arranged between the electronics carrier PCB and the selector gear body 32. Particularly, as shown in figure 3, the motor body 40 is arranged on an intermediate support part 83 that will be described in detail further below, wherein the motor shaft 50 and a portion of the motor body 40 are arranged therebetween the support part 83 and the selector gear body 32.
[0132] At least the selector gear body 32 is arranged below the motor body 40 as shown in figure 1. Figure 4 shows a projection of the motor body 40 on the plane XY that overlaps a projection of at least a portion of the selector gear assembly 30 on the same plane XY. In particular, according to figure 4, the motor body 40 overlaps the selector gear body 32.
[0133] As shown in figure 4, the first axis of rotation AX1 , the second axis of rotation AX2, and the selector axis of rotation AX3 are arranged to form a triangle, wherein a first vertex V1 of the triangle corresponds to the first axis of rotation AX1 , a second vertex V2 of the triangle corresponds to the second axis of rotation AX2, and a third vertex V3 of the triangle corresponds to the selector axis of rotation AX3. As illustrated in figure 4, a first side s1 of the triangle is a distance between the second vertex V2 and the third vertex V3. A second side s2 of the triangle is a distance between the first vertex V1 and the third vertex V3. Further, a third side s3 of the triangle is a distance between the first vertex V1 and the second vertex V2. A first angle A1 of the triangle is defined as the internal angle between the second side s2 and the third side s3. Also, a second angle A2 of the triangle is defined as the internal angle between the first and the third side s1 , s3. Further, a third angle A3 of the triangle is defined as the internal angle between the first and the second side s1, s2.
[0134] The first angle A1 is smaller than the second angle A2. Further, the second angle A2 is greater than the third angle A3. In particular, the first angle A1 is of between 30° and 55°, and the second angle A2 is of between 91° and 131°. More preferably, the first angle A1 is of between 35° and 50°, and the second angle A2 is of between 100° and 120°.
[0135] Referring to figure 2, the mechanical transmission actuator further comprises a first housing part 81 or protective cover and a second housing part 82 or back housing. The first and second housing parts 81 , 82 are adapted for being attached to each other so as to form an interior space for enclosing the electronics carrier PCB, the intermediate support part 83, the motor body 40, the motor shaft 50, the first and second gear assemblies 10, 20, and the selector gear assembly 30.
[0136] Figures 1-3, 5, 6, 9A and 9B show the selector gear assembly 30 that includes the selector shaft member 31 that comprises the first end 31a. The first end 31a is configured to connect to the output shaft (not shown). The output shaft may be an actuator shaft, for example, a shaft for a gearbox actuator. In particular, the output shaft may further be attached to or being part of a vehicle gearbox actuator (not shown).
[0137] As shown in figures 3, 6-9B, the selector gear assembly 30 comprises a second end 31b configured to receive a magnet. In particular, the selector shaft member 31 comprises said second end. The first end 31a and the second end 31b are opposite ends of the selector shaft member 31. The selector gear body 32 is arranged between the first and second ends 31a, 31b. In particular, a distance of the first end 31a to the selector gear body 32 is similar to or substantially the same as a distance of the second end 31b to the selector gear body 32.
[0138] In short, the selector shaft member 31 comprises the first end 31a configured to connect to an output shaft. The selector shaft member 31 comprises the second end 31b configured to receive the magnet 60. Further, said second end 31b or a portion near thereof is received in the intermediate support part 83. Furthermore, the intermediate support part 83 is adapted for allowing a portion of the selector shaft member 31 to rotate therein. In examples, the intermediate support part 83 comprises a receiving structure 84 protruding along the selector axis of rotation AX3 in a direction to the electronics carrier PCB. Said receiving structure 84 protrudes from a base 85 of the intermediate support part. The receiving structure 84 is hollow. As a consequence, the receiving structure 84 receives a portion of the selector shaft member 31 , in particular, a portion of the second end 31 b of the selector shaft member. The receiving structure 84 includes a circular cross section. This is, the receiving structure 84 comprises a wall that includes an inner surface being circular. Thus, the receiving structure 84 is adapted for allowing the second end 31 b to rotate therein as required.
[0139] Figures 3 and 4 also show the intermediate support part 83. As shown in figure 3, the electronics carrier PCB is also supported by the intermediate support part 83. This is, the intermediate support part 83 is further adapted for supporting the electronics carrier PCB. Figure 5 shows the intermediate support part 83 is provided with four projections 86, particularly arranged at or near the edges of said intermediate support part 83, where the electronics carrier PCB is arranged, e.g. seated. These four projections 86 extend substantially perpendicular to the plane XY in a direction towards a first housing part 81 that will be described below. The electronics carrier PCB is attached to the intermediate support part 83 through fasteners, e.g. screws, in examples, each of them passing through the electronics carrier PCB and fastened, e.g. screwed, to each projection 86.
[0140] As shown in figure 3, the electronics carrier PCB is located therebetween the first housing part 81 and the intermediate support part 83. In the shown example, the intermediate support part 83 is adapted for fixing the motor body 40. In particular, the motor body 40 is mounted on the second housing part 82 and the intermediate part 83 as explained below. Further, the intermediate support part 83 is adapted for receiving a second end 11b of the first gear assembly, a second end 21 b of the second gear assembly, and a second end 31b of the selector gear assembly. As shown, at least a portion of the motor body 40, the motor shaft 50, the first and second gear assemblies 10, 20, and the selector gear assembly 30 are located therebetween the intermediate support part 83 and the second housing part 82.
[0141] In particular, the intermediate support part 83 is adapted for supporting at least the first and second shaft members 11 , 21 , and also the selector shaft member 31 . More in particular, the first receiving means is configured to receive a second end 11 b of the first shaft member. Also, the intermediate support part 83 includes a second receiving means 84’ (see figure 5) for receiving a second end 21b of the second shaft member. In examples, the second housing part 82 comprises receiving elements or receiving structures configured to receive a first end 11a, 21a of the first and second shaft members, and also the first end 31a of the selector shaft member.
[0142] Referring to figure 5, the intermediate support part 83 further comprises a through aperture 87 to allow at least a portion of the motor body 40 to be arranged through. In particular, the motor body 40 is in direct contact to the intermediate support part 83 (see figure 3) for being fixed as required. Further, the second housing part 82 may contribute to the fixation of the motor body 40. For example, the motor body 40 may be clamped or sandwiched therebetween the intermediate support part 83 and the second housing part 82. Furthermore, a biasing means such as a metallic spring is arranged between the electronics carrier PCB and the motor body 40, and / or between the second housing part 82 and the motor body 40. If the biasing means is made of electrically conductive material, e.g. metal, the electromagnetic interference (EMI) is advantageously reduced.
[0143] Referring to figure 3, it is shown an electronic component that includes a portion closer to the selector gear body 32 than the magnet 60. More in particular, said electronic component is a capacitor 79. Therefore, the capacitor 79 has a length greater than the distance d between the magnet 60 and the first sensor 70. In particular, the length of the capacitor is of between eight and twelve millimetres.
[0144] As shown in figure 7, the electronics carrier PCB comprises the first sensor 70 such that, in use, said first sensor 70 and the magnet 60 are connected to each other. Therefore, the first sensor 70 is capable of detecting the position of the magnet 60. The magnet 60 and the first sensor 70 are separated to each other by an airgap d. Said airgap d is a controlled airgap. In other words, the distance between the magnet and the sensor may be spaced in a controlled manner as explained below. Additionally, the electronics carrier PCB further comprises an electronic control unit that, in turn, may include a processor. The electronic control unit is configured to at least determine the position of the selector gear assembly 30.
[0145] The electronics carrier PCB comprises electronic components on at least the surface closest to the intermediate support part 83. For example, the first sensor 70 faces the receiving structure 84, which in turn includes an opening for better communication between the magnet 60 and the first sensor 70. Due to that the electronics carrier PCB comprises electronic components on the surface closest to the intermediate support part 83, the intermediate support part 83 has a valleys and peaks shape to enclose the different electronic components, such as the first sensor 70 arranged in a peak area and the capacitor arranged in a valley area.
[0146] Figures 5 to 8 further show a holding means 90 for retaining the selector gear assembly 30 as required. Therefore, the airgap d between the magnet 60 and the first sensor 70 is properly controlled. As a consequence, the position of the selector gear assembly 30 is detected with high accuracy by the electronic control unit.
[0147] The holding means 90 extends in a plane normal to the selector axis of rotation AX3. Also, the holding means 90 comprises a curved section, e.g. a third section 93. In this way, the holding means 90 is provided with biasing properties. This is, the holding means 90 is capable of being deformed in a direction substantially parallel to the plane XY.
[0148] In examples, the holding means 90 comprises a first section 91 that extends straight, e.g. not curved. Further, the holding means 90 further comprises a second section 92 that extends straight. In the shown example, the second section 92 is substantially parallel to the first section 91.
[0149] The holding means 90 further comprises a third section 93 for connecting the first and second sections 91, 92. In particular, the third section 93 extends curved for merging the first and second sections 91, 92. More in particular, the third section 93 is more curved than the first and second section 91 , 92. In examples, the shape of the holding means 90 is U-shaped. This is, the first, third, and second sections 91 , 93, 92 of the holding means form or comprise the U-shaped. Other shapes are of course not ruled out.
[0150] Additionally, the cross section of the holding means 90 is curved, for example, with a circular cross section. If so, the thickness of the holding means 90 is the diameter thereof. Other types of cross sections are not ruled out.
[0151] As shown, the selector shaft member 31 comprises a recess 33 configured to receive the first section 91 of the holding means. In examples, the recess 33 is a groove arranged at least on a portion of the perimeter of the selector shaft member, e.g. an annular groove. Particularly, the recess 33 is arranged between the selector gear body 32 and the second end 31b of the selector shaft member. More in particular, the recess 33 is arranged at or near the second end 31 b of the selector shaft member.
[0152] The recess 33 of the selector gear assembly comprises a first surface 331 opposed to a second surface 332, the first surface 331 being closer to the electronics carrier PCB than the second surface 332. This is, the first surface 331 and the second surface 332 are spaced apart in the direction of the selector axis of rotation AX3. The first and second surface 331 , 332 are thus spaced apart by a distance greater than a thickness of the holding means 90.
[0153] In use, the first section 91 abuts the first surface 331 of the recess leaving a gap between the first section 91 of the holding means and the second surface 332 of the recess. Alternatively, the first section 91 abuts the second surface 332 of the recess leaving a gap between the first section 91 of the holding means and the first surface 331 of the recess. The gap in both alternatives is up to 0.5 millimeters. In particular, the gap is of between 0 and 0.4 millimeters, particularly, between 0.1 millimeters and 0.3 millimeters.
[0154] The receiving structure 84 comprises an opening 831 or slot so as to provide access to the recess 33 as required. The recess 33 and the opening 831 are in communication, e.g. at least partially aligned, for providing a passageway for the first section 91 of the holding means 90 to be at least partially inserted into the recess 33. Thus, the first section 91 includes a portion that is arranged in the opening 831 of the receiving structure.
[0155] Particularly, the distance between the first and second surfaces 331 , 332 is greater than the thickness of the first section 91 of the holding means. Also, the opening 831 of the receiving structure is greater at least in a direction along the selector axis of rotation AX3 than the thickness of the first section 91 of the holding means.
[0156] In use, the holding means 90 exerts a retention force against at least two different portions of the intermediate support part 83: the first holding portion 891 and the second holding portion 892. In examples, the first holding portion 891 comprises, in turn, two contact pressure surfaces 891 A, 891 B. The first section 91 of the holding means exerts a first retention force against the first holding portion 891, in particular, against the two contact pressure surfaces 891 A, 891 B. The second section 92 of the holding means exerts a second retention force against the second holding portion 892. The first and second retention forces exerted by the first and second sections 91, 92 against the first and second holding portions 891, 892 have opposite directions. In particular, the first and second retention forces are parallel to the plane XY and equal in magnitude.
[0157] At least a portion of the first and second sections 91 , 92 of the holding means is arranged therebetween the first and second holding portions 891 , 892. In examples, the second holding portion 892 is arranged on a wall at the perimeter edge of the intermediate support part 83. According to the shown non-limiting example, at least a portion of the first section 91 and at least a portion of the second section 92 are arranged therebetween the receiving structure 84 and the wall at the perimeter edge of the intermediate support part 83. The holding means 90 when working pretensioned causes it to deform during assembly along the direction perpendicular to the selector axis of rotation AX3, e.g. the first and second sections 91 , 92 approach each other in the plane normal to selector axis of rotation AX3, while in use, the holding means 90 when working pretensioned tends to open, but it is restricted by the first and second holding surfaces 891 , 892.
[0158] In use, as the first section 91 is at least partially introduced in the recess 33, the first section 91 directly contacts the first surface 331 and / or the second surface 332 of the recess. Said direct contact causes the holding force. Said holding force is parallel to the selector axis of rotation AX3. Consequently, the holding means 90 makes it possible for the selector gear assembly 30 to advantageously maintain the distance in a direction along the selector axis of rotation AX3. Thus, it becomes independent of the possible clearance necessarily to be able to rotate, taking into account the various manufacturing tolerances, about the selector axis of rotation AX3. Therefore, the holding means 90 prevents movement of the selector gear assembly 30 in the AX3 direction while allowing it to rotate about the selector axis of rotation AX3. This ensures that the second housing 82 is not used to limit the position of the selector gear assembly 30. As a consequence, the manufacturing tolerances involved in maintaining the distance d between the magnet 60 and the first sensor 70 as constant as possible is thus reduced. In particular, said manufacturing tolerances involved are those of the relative position (i) between the recess 33 of the shaft and the holding means 90, and (ii) between the magnet 60 and the selector shaft member 31.
[0159] In short, the second section 92 of the holding means abuts the second holding portion 892 and exerts the second holding force against it, wherein the first section 91 of the holding means abuts at least the two contact pressure surfaces 891 A, 891 B belonging to the first holding portion 891. If so, the first section 91 exerts the first holding force against the two contact pressure surfaces 891 A, 891 B. In this way, the holding means 90 is properly retained, e.g. its position is properly fixed. Further, a portion of the first section 91 abuts the first and / or the second surface 331 , 332 of the recess so as to hold the selector gear assembly 30 for controlling the distance between the magnet 60 and the first sensor 70. The contact between the first section 91 and the first and / or the second surface 331 , 332 of the recess generates the holding force responsible for holding the selector gear assembly 30, the holding force being parallel to the selector. Furthermore, grease or lubricant (not shown) are provided on the selector gear assembly 30 and / or the holding means 90. It allows the selector gear assembly 30 to rotate about the selector axis of rotation AX3, reducing friction and minimizing wear.
[0160] The first sensor 70 is in connection to the magnet 60. This is, the magnet 60 and the first sensor 70 cooperate to sense rotation of the selector gear assembly 30. The relationship between the magnet 60 and the first sensor 70 is such that the sensor 70 senses changes in the magnetic characteristics of the magnet 60 as the magnet 60 rotates, and outputs a signal that corresponds to the rotational position of the magnet 60 based on the detected magnetic characteristic. The first sensor 70 may be a sensor in the model line MLX by MELEXIS, or an AS5030 (or similar model of angle position on-axis sensor) by AMS, for example. These are merely examples of sensors that can detect a change in the rotational position of the magnet due to the changes in the polarity position, magnetic field strength, and the like.
[0161] Based on the detected angular position of the magnet 60, the first sensor 70 can output a position signal. The position signal is used to ensure the position of the output shaft. If it did not exist, the actuator could not determine if the output shaft has moved to the correct position. Thus, the position signal is to be compared with a required position and thus be able to check that the movement that the output shaft is performing due to the actuator is the one required and not another. For example, the position signal may be used to activate a by-wire change in the selected operating gear of the vehicle. Furthermore, each detected angle of rotation of the magnet can be calibrated to match a corresponding operating gear selection.
[0162] The electronics carrier PCB comprises a first main surface and a second main surface being parallel to each other and spaced apart by the thickness of the electronics carrier PCB. The first main surface is arranged closer to the magnet 60 than the second main surface. The first sensor 70 comprises a MELEXIS sensor type and a Hall sensor. The first sensor 70 faces the magnet 60. In particular, the MELEXIS sensor type is coupled to the first main surface, and the Hall sensor is coupled to the second main surface. Both the MELEXIS sensor type and the Hall sensor are aligned along the third axis of rotation AX3.
[0163] Figures 9A and 9B further show the selector gear assembly 30. The selector gear assembly 30 comprises the selector shaft member 31, and the selector gear body 32. The selector shaft member 31 defines a selector axis of rotation AX3. Further, the selector shaft member 31 comprises an engagement portion 310. Also, the selector gear body 32 comprises a plurality of gear teeth on a periphery thereof. Further, the selector gear body 32 is arranged around the engagement portion 310 of the selector shaft member.
[0164] Further, the selector shaft member 31 and the selector gear body 32 are a single element unit obtained by an overmolded process. Therefore, the selector gear body 32 is integrally formed with the selector shaft member 31.
[0165] The selector shaft member 31 is formed from a first material. Further, the selector gear body 32 is formed from a second material that has a higher hardness than the first material. In particular, the second material is metal material and the first material is a plastic material. For example, the first material is at least one of a Polyphthalamide (PPA), Polyphenylene Sulfide (PPS), Polybutylene Terephthalate (PBT), and polyamide (PA).
[0166] The first material contains of between 30% and 50% of fibers. Said fibers may be fibre- reinforced plastic (also called fibre-reinforced polymer) which is a composite material made of a polymer matrix reinforced with fibres. The fibres may include glass (in fibreglass), carbon (in carbon-fibre-reinforced polymer), aramid, or basalt.
[0167] The plastic material is adapted for withstanding high mechanical loads and temperatures above 130°C. It is particularly adapted not to absorb more than 4%. Also, the plastic material has a tensile strength of between 40 and 190 MPa.
[0168] In examples, the selector gear assembly transmit a torque of 8-25 Nm.
[0169] As shown in figures 9A and 9B, the engagement portion 310 is an intermediate portion of the selector shaft member 31 . Particularly, the selector shaft member 31 includes the first end 31a and the second end 31 b, wherein the selector gear body 32 and the engagement portion 310 are arranged therebetween the first and second ends 31a, 31b. The distance between the engagement portion 310 and the first end 31a may be the same as or similar to the distance between the engagement portion 310 and the second end 31 b of the selector shaft member.
[0170] Figures 9A and 9B show that the engagement portion 310 extends substantially perpendicular to the selector axis of rotation AX3. This is, the engagement portion 310 project outward relative to the selector axis of rotation AX3. The engagement portion 310 comprises a peripheral interface. In examples, said peripheral interface is circular. The peripheral interface abuts at least a portion of the selector gear body 32. This is, the peripheral interface is a surface forming a common boundary of the selector shaft member 31 and the selector gear body 32. In other words, a portion of the selector gear body 32 is directly connected to the circular peripheral surface of the engagement portion 310.
[0171] The selector gear body 32 comprises an outer perimeter surface, and an inner perimeter surface. The outer perimeter surface is where the gear teeth 320 are located. The inner perimeter surface allows at least a portion of the selector shaft member 31 to extend through the gear body selector 32. In particular, the selector gear body 32 comprises a through hole at the center thereof where the selector shaft member 31 extends through.
[0172] The selector gear body 32 comprises an aperture 321. Said aperture is one or more apertures 321 that extend in a direction along the selector axis of rotation AX3. The aperture 321 may be a through aperture. In use, a portion of the engagement portion 310 is at least partially inserted in the aperture 321 for sewing the plastic material of the selector shaft member 31 onto the selector gear body 32. In the shown example, the aperture 321 is arranged further away from the center than the through hole. In particular, the aperture 321 is located between the gear teeth 320 and the inner perimeter surface. In examples, the through hole has a greater cross section than the aperture 321.
[0173] As shown in figure 9A, the selector shaft member 31 is at least partially hollow at or near the ends thereof 31a, 31b. It allows engaging the selector shaft member 31 with at least one of a magnet 60, a magnet support 61, and the output shaft (not shown).
[0174] The second end 31b comprises a second end shaft opening that extends through the selector axis of rotation AX3 towards the engagement portion 310, e.g. towards a central portion of the selector shaft member 31. This is, the selector shaft member 31 is tubular at least at or near the second end 31b. Further, the magnet 60 is received within the second end shaft opening. Said second end shaft opening makes the selector shaft member 31 to be hollow at least in the second end. In this way, the magnet 60 or a magnet support 61 is inserted into the second end shaft opening so as to achieve the engagement between the selector shaft member 31 and the magnet 60. The magnet 60 may be secured or otherwise overmolded to the magnet support 61 or detection cap. Overmolding of the magnet 60 may help secure the magnet 60 within synthetic material of the magnet support without interfering with the magnetic flux or properties of the magnet 60. In the shown example, the magnet 60 is inserted into the magnet support 61 that is attached to the second end 31b of the shaft member by clipping. For this, the magnet support 61 and / or the selector shaft member 31 comprises a clipping means for providing the attachment.
[0175] The first end 31a comprises a first end shaft opening that extends through the selector axis of rotation AX3 towards the engagement portion 310, e.g. towards a central portion of the selector shaft member 31. This is, the selector shaft member 31 is tubular at least at or near the first end 31a. Further, the output shaft (not shown) is at least partially received within the first end shaft opening. Said first end shaft opening makes the selector shaft member 31 to be hollow at least in the first end 31a. In this way, the output shaft (not shown) is inserted into the first end shaft opening so as to achieve the engagement between the selector shaft member 31 and the output shaft (not shown).
[0176] In short, the selector shaft member 31 is provided with the first end 31a adapted for receiving an output shaft (not shown) and with the second end 31b adapted for receiving at least one of the magnet 60 and the magnet support 61.
[0177] In particular, the first and second ends 31a, 31b of the selector shaft member are hollow, e.g. tubular. Further, the selector shaft member 31 is not hollow at least in the engagement portion 310. If the engagement portion 310 is solid, it is advantageous for reasons of hardness. Furthermore, the selector shaft member 31 is capable of preventing foreign matter such as fluids, for example, liquids to pass through thereof and reaching the electronics carrier. Therefore, the selector shaft member 31 have enhanced sealing properties.
[0178] Figure 9A shows a sealing means 39. The selector shaft member 31 comprises an additional groove 38 at or near the first end 31a adapted for receiving the sealing means 39. Said additional groove is a cut out around the selector shaft member 31. In examples, the sealing means 39 is an O-ring or the like to properly fit into the additional annular groove 38.
[0179] An aspect for a method of producing a selector gear assembly is further provided. The method comprises:
[0180] - stamping a metallic plate so as to obtain a selector gear body 32 made of metal, wherein the selector gear body 32 comprises a through hole arranged in the center thereof; - hardening the selector gear body 32;
[0181] - over-moulding the selector gear body 32 for obtaining a selector shaft member 31 made of plastic material such that the selector gear body 32 is traversed by the selector shaft member 31 through the through hole, wherein it optionally includes providing the plastic material into an aperture 321 arranged in the selector gear body 32, the aperture 321 being arranged further away from the selector axis of rotation AX3 than the through hole; and
[0182] - mounting a magnet to the selector shaft member, for example, by inserting the magnet into a magnet support and mounting the magnet support to a second end 31 b of the selector shaft member.
[0183] Although only a number of examples have been disclosed herein, other alternatives, modifications, uses and / or equivalents thereof are possible. Furthermore, all possible combinations of the described examples are also covered. Thus, the scope of the present disclosure should not be limited by particular examples, but should be determined only by a fair reading of the claims that follow.
