[0081] Fig. 1 shows a system according to one embodiment of the present invention called “smart pad configuration” .

[0082] The system comprises a robot controller 10 for controlling a robot 100, the robot controller 10 comprising a control unit (processor) 11 which communicates with a hotswap protection circuit 12 and a power unit 13. Preferably the hotswap protection circuit 12 can transmit teach pendant current feedback to the control unit (processor) 11 and / or the control unit (processor) 11 can instruct safety stoppage via (controlling) the power unit 13.

[0083] The system further comprises a teach pendant 20 comprising a teach panel 21 and a  safety system comprising an emergency stop device 22 and a 3-state-enabling device 23.

[0084] The teach pendant 20 can be connected to the robot controller 10, wherein a power line 110 is then connected to the hotswap protection circuit 12 and a teach pendant communication is established by EtherCAT FSOE 120.

[0085] Fig. 2 shows a system according to another embodiment of the present invention called “smart plug configuration” . Corresponding features are denoted by corresponding reference numbers, reference to the aforementioned embodiment and description is made and only differences to the aforementioned embodiment are described in the following.

[0086] In contrast to the embodiment of Fig. 1, in the “smart plug configuration” or embodiment of Fig. 2 respectively (a safety input device 14 of) the robot controller 10 and the safety system comprising the emergency stop device 22 and the 3-state-enabling device 23 communicate via a safety system communication 130 being different from the teach pendant communication, the teach pendant communication being established by EtherCAT 121.

[0087] Fig. 3 shows the hotswap protection circuit 12 of Fig. 1 and 2 which comprises an EMC transient suppression 12A, an over voltage protection 12B, an under voltage protection 12C, an over current shutoff 12D, a robot controller shutoff 12E and a current monitoring 12F and receives power for the teach pendant via power line 111.

[0088] Fig. 4 shows a teach pendant hot-remove according to a method according to different embodiments of the present invention.

[0089] Firstly, a method according to one embodiment of the present invention applied with the “smart plug configuration” or embodiment of Fig. 2 will be explained with regard to Fig. 4:

[0090] The hot-remove is applied during or for robot automatic mode respectively.

[0091] Accordingly as a pre-condition an operator needs to make sure that the emergency stop button or device respectively 22 is in de-active state (Fig. 4: step S10) .

[0092] The operator operates a teach pendant remove soft click on teach pendant 20. Thereby a remove command is sent to and received by the control unit 11 of robot controller 10 (Fig. 4: step S12) .

[0093] Once the robot controller received the remove command it disables the teach  pendant emergency stop device 22 and the 3-state-enabling device 23 or their safety functions respectively (Fig. 4: step S14) . The teach pendant screen can show that this disabling was successful.

[0094] Now the operator needs to disconnect the teach pendant immediately or in a predetermined remove time respectively, for example within 30 seconds (Fig. 4: step S16) .

[0095] The control unit 11 will judge if the following three conditions are all cumulatively fulfilled within said 30 seconds (step S18: “Y” ) or not (step S18: “N” ) , i.e. the three conditions are in AND logic which means that (only) if all of them are YES at the end of said 30 seconds then the hot remove is successful, otherwise there is something wrong and needs to be reported, for example by an ERROR to a robot controller LED in a front face of the teach pendant 20 or robot controller 10 (step S20) . Thus, a safety reaction is triggered (S20) if it has been determined (S18: “N” ) that only a subset of the connection conditions of the plug-in combination has occurred within the predetermined plug-in time.

[0096] The three conditions includes EtherCAT communication, teach pendant current monitoring and teach pendant emergency stop test pulse check: if the EtherCAT communication is lost that means YES or is high level respectively; if the teach pendant current consumption is almost 0 or below a threshold respectively that means a YES or is high level respectively; if the robot controller cannot receive the test pulse loop signal from teach pendant emergency stop button or device 22 respectively that means a YES or is high level respectively (test pulse signal may be generated by robot controller 10) . If all three conditions are YES or three high levels occur then an AND (schematically illustrated in Fig. 4) gate will output a high level at the end of the 30 seconds which indicates that the teach pendant was removed successfully without tripping a safety stoppage (step S22) .

[0097] Next a method according to another embodiment of the present invention applied with the “smart pad configuration” or embodiment of Fig. 1 will be explained with regard to Fig. 4. Corresponding features and steps are denoted by corresponding reference numbers, reference to the aforementioned embodiment is made and only differences to the aforementioned embodiment are described in the following.

[0098] In contrast to the embodiment of the “smart plug configuration” described before with regard to Fig. 4, in the embodiment of the present invention applied with the “smart pad  configuration” or embodiment of Fig. 1 the robot controller 10 only judges an AND combination of the first two connection conditions, i.e. if the FOSEtherCAT communication is lost and if the teach pendant current consumption is almost 0 or below a threshold respectively, in other words the emergency signal judgement is omitted or does not apply respectively.

[0099] Fig. 5 shows a teach pendant hot-plug-in according to a method according to different embodiments of the present invention.

[0100] Firstly, a method according to one embodiment of the present invention applied with the “smart plug configuration” or embodiment of Fig. 2 will be explained with regard to Fig. 5:

[0101] Basically such hot-plug-in is the opposite operation of the hot remove.

[0102] Before the operator connects the teach pendant there is also a pre-condition that (the operator knows or makes sure that) the teach pendant safety has been disabled, preferably previously during removal (Fig. 5: step S30) .

[0103] While the robot is moving in automatic robot mode without the teach pendant the operator can connect the teach pendant directly (step S32) .

[0104] Once the teach pendant is connected to the robot controller (interface) , the control unit will quickly check and setup the EtherCAT communication (link) . Vise versa the control unit will judge the conditions explained below again, while this time the logic is inverted: if the communication is linked then it is a YES or high level respectively; if the teach pendant current is above the threshold that is a YES or high level respectively; and if the teach pendant emergency stop loopback test pulse is received correctly that is a YES or high level respectively. Again all the three high levels together will generate a high level for an AND gate at the end of 30 seconds which means that the hot-plug-in is successful (S34: “Y” ) . If one of these conditions is not fulfilled (S34: “N” ) the control unit will trigger a safety reaction, for example report an ERROR and issue a safety stoppage (S36) . For example if someone presses the emergency button this will cause that test pulses cannot be looped back which will cause an ERROR finally. If the hot-plug-in is successful or it has been determined that all three connection conditions of the plug-in combination have occurred within the predetermined plug-in time of 30 seconds (S34: “Y” ) the control unit enables the teach  pendant safety input function (step S38) .

[0105] Next a method according to another embodiment of the present invention applied with the “smart pad configuration” or embodiment of Fig. 1 will be explained with regard to Fig. 5. Corresponding features and steps are denoted by corresponding reference numbers, reference to the aforementioned embodiment is made and only differences to the aforementioned embodiment are described in the following.

[0106] In contrast to the embodiment of the “smart plug configuration” described before with regard to Fig. 5, in the embodiment of the present invention applied with the “smart pad configuration” or embodiment of Fig. 1 the third condition of the plug-in combination is (determined to be) fulfilled if the teach pendant safety input status is (determined to be) deactivated instead of (determining) if the emergency stop loopback test pulse is received correctly.

[0107] In the present disclosure “comprises one / an X” in general does not imply an exclusive list but is a short form of “comprises at least one / an X” and also comprises “comprises two or more X” -Although exemplary embodiments have been discussed in the preceding description, it should be pointed out that a large number of modifications are possible. It should also be pointed out that the exemplary embodiments are only examples that are not intended to limit the scope of protection or the possible applications and structure of the invention in any way. Rather, the person skilled in the art is given a guide for the realisation of at least one exemplary embodiment by the preceding description, wherein various modifications, in particular with regard to the function and arrangement of the described components or features, may be realized without leaving the scope of protection as derived from the claims and features combinations equivalent thereto respectively.
