DESCRIPTION PRODUCTION OF NITROGEN, POTASSIUM, SULFUR NUTRIENT THROUGH DE-CARBONIZATION AND UTILIZATION OF CALCIUM SULFATE CROSS-REFERENCE TO RELATED APPLICATIONS

[0001] This application claims priority to European Application No. 24161496.5, filed March 5, 2024, the contents of which is incorporated into the present application by reference. BACKGROUND OF THE INVENTION I. Field of the Disclosure

[0002] This disclosure generally concerns methods utilizing carbon dioxide and phosphogypsum for generating fertilizers. II. Background

[0003] Over the past decade, the world has become more conscious of the adverse effects on the environment posed by disposing processing industries, such as waste gypsums like phosphogypsum (PG) or red gypsum (RG). Waste gypsums have been disposed by stacking on land or discharge to the sea. However, both methods of disposal have possible adverse environmental effects.

[0004] Further, reduction of CO2emission is presently among the top priorities of many industries. Chemical utilization of CO2through its reduction to CO and involvement of chemical reactions requires excessive consumption of energy. That is one of the reasons why, presently, many chemical companies have made significant efforts to reduce CO2 emission by storing CO2in underground deep storage.

[0005] There is a need for additional ways to reduce CO2 as well as reduce waste gypsums. SUMMARY OF THE INVENTION

[0006] A solution to at least some of the problems discussed above, including an efficient utilization of industrial by-products such as a gypsum and carbon dioxide have been discovered. In one aspect, the solution resides in reacting calcium sulfate (CaSO4), carbon dioxide (CO2), urea, a source of ammonia, such as one or both of ammonia (NH3) and ammonium hydroxide (NH4OH), and a source of potassium to produce a fertilizer comprising297061913.1 - 1 -urea ammonium sulfate ((NH4)2SO4.CO(NH2)2), potassium sulfate (K2SO4), and / or calcium carbonate (CaCO3). These reactions can be performed in one reaction vessel or these reactions that occur can be divided. Non-limiting example reactions (1) and (2) are shown below. The compositions, systems, and method herein provide the benefit of utilizing both carbon dioxide, including from industrial exhaust sources, and gypsum, including from by-product and recycled sources. This can result in decreasing carbon dioxide release into the atmosphere while producing useful products. The carbon dioxide and gypsum utilization may concern the generation of a first product, such as calcium carbonate (CaCO3), urea ammonium sulfate ((NH4)2SO4.CO(NH2)2), and / or potassium sulfate (K2SO4). When other sources of potassium or ammonia are used, different or additional products can be produced, such as hydrochloric acid (HCl), carbonic acid (H2CO3), phosphoric acid (H3PO4), and / or nitric acid (HNO3), such as when the potassium source is KCl, K2CO3, K3PO4, and / or KNO3, respectively. Claims

WHAT IS CLAIMED IS:

1. A method of capturing CO2 and using calcium sulfate (CaSO4) to prepare a nitrogen (N), potassium (K), sulfur (S) fertilizer comprising urea ammonium sulfate (NH4)2SO4.CO(NH2)2and potassium sulfate (K2SO4), the method comprising producing calcium carbonate (CaCO3), ammonium sulfate ((NH4)2SO4), and potassium sulfate (K2SO4) by contacting calcium sulfate (CaSO4) with carbon dioxide (CO2), a source of potassium, and a source of ammonia, and producing urea ammonium sulfate (NH4)2SO4.CO(NH2)2 by contacting the ammonium sulfate ((NH4)2SO4) with urea.

2. The method of claim 1, comprising the steps of: (a) contacting calcium sulfate (CaSO4) with carbon dioxide (CO2), a source of potassium, and a source of ammonia, to generate a first product comprising calcium carbonate (CaCO3), ammonium sulfate ((NH4)2SO4), and potassium sulfate (K2SO4); (b) separating the calcium carbonate (CaCO3) from the first product to generate a second product comprising a solution or gel comprising ammonium sulfate ((NH4)2SO4), and potassium sulfate (K2SO4); and (c) contacting the second product solution or gel with urea to generate the fertilizer comprising urea ammonium sulfate (NH4)2SO4.CO(NH2)2 and potassium sulfate (K2SO4).

3. The method of claim 1 comprising contacting calcium sulfate (CaSO4) and urea (CO(NH2)2) with carbon dioxide (CO2), a source of potassium, and a source of ammonia to generate calcium carbonate (CaCO3), potassium sulfate (K2SO4), and urea ammonium sulfate (NH4)2SO4.CO(NH2)2.

4. The method of claim 3, further comprising separating CaCO3from the potassium sulfate (K2SO4) and urea ammonium sulfate (NH4)2SO4.CO(NH2)2 and optionally drying the separated CaCO3.

5. The method of any one of claims 1 to 4, comprising recycling a portion of the urea ammonium sulfate and potassium sulfate back to a container wherein occurs the297061913.1 - 22 -contacting calcium sulfate (CaSO4) and urea (CO(NH2)2) with carbon dioxide (CO2), a source of potassium, and a source of ammonia.

10. The system of claim 9, further comprising an apparatus capable of separating CaCO3 from the product generated in the one or a combination of reactor(s).

The system of any one of claims 9 to 10, wherein: the one or a combination of reactor(s) is capable of receiving and reacting CO2 from a flue gas and / or a waste gas from an industrial plant and / or the one or a combination of reactor(s) is capable of receiving and reacting CO2from a flue gas and / or a waste gas from an industrial plant, wherein the CO2 from the flue gas and / or waste gas is not purified to separate or concentrate the CO2 in the flue gas and / or waste gas before reacting to form the calcium carbonate (CaCO3).
