Description

Technical Field

[0001] The present invention generally relates to a busbar connection assembly that includes at least one sealing feature to prevent exposure of an inverter to debris from an electric motor. Background Art

[0002] Busbars are typically used to provide high current power distribution or connection of high voltage or low voltage components. An example of a component that is typically used with a busbar is a high voltage shaft drive, which is a highly integrated electric drive system. The electric drive system typically consists of an electric motor, an inverter, and a reducer. In many current designs, the connection between the inverter and the electric motor using AC terminals is composed of a plastic carrier and a three-phase UVW busbar. Because of the requirements for current and voltage of the high voltage shaft drive, there are also strict requirements for cooling. More specifically, there are high requirements for sealing to prevent oil mist (coolant) from the electric motor.

[0003] One existing solution is to use water cooling around the electric motor (cooling channels in the motor housing). However, because the performance of the high pressure shaft drive needs to be improved, oil cooling needs to be implemented.

[0004] Other existing designs for improving UVW busbars failed due to high thermal variations in the busbars. Each processed variation of the design solution, such as overmolded busbars or potting, was insufficient as they did not function as required or were not cost effective. Some of these solutions resulted in oil leaks during testing.

[0005] There is a need for a connection assembly suitable for making a busbar connection between an electric motor and an inverter that allows the desired current flow and also provides adequate sealing. Summary of the invention

[0006] Therefore, an object of the present invention is to provide a busbar connection assembly and a method of manufacturing the same that provides proper sealing between an electric motor and an inverter, and more specifically, to provide a busbar connection assembly having at least one sealing portion that prevents dirt, debris and fluids from passing through the carrier.

[0043] The following description of the preferred embodiment or embodiments is merely exemplary in nature and is in no way intended to limit the invention, its application, or uses. DETAILED DESCRIPTION

[0044] An embodiment of the busbar connection assembly according to the present invention is Figure 1, generally shown at 10. Referring to the drawings, a busbar connection assembly 10 generally includes a carrier 12, an insert 14 and two sealing elements 16a, 16b, which in this embodiment are O-rings 16a, 16b. The busbar assembly 10 also includes at least one busbar, generally shown at 18, having a first section 18a and a second section 18b. The first collar 20a is integrally formed as a part of the first section 18a, and the second collar 20b is integrally formed as a part of the second section. The inverter is positioned on a first side of the carrier 12, generally shown at 12a, and the electric motor is positioned on a second side of the carrier 12, generally shown at 12b. The carrier 12 separates the inverter from the electric motor.

[0045] The first section 18a also includes a first threaded section 22a on the side of the collar 20a opposite the first unthreaded section 24a. Similarly, the second section 18b also includes a second threaded section 22b on the side of the collar 20b opposite the second unthreaded section 24b. The outer diameters of the threaded section 22a and the unthreaded sections 24a, 24b are substantially similar, and the outer diameters of the collars 20a, 20b are greater than the outer diameters of the threaded section 22a and the unthreaded sections 24a, 24b.

[0046] The first assembly flange 26a is integrally formed with the first unthreaded section 24a and includes a hole 28a, and the second assembly flange 26b is integrally formed with the second unthreaded section 24b and includes a hole 28b.

[0047] The carrier 12 has a hole, shown generally at 30, and the hole 30 includes different regions having different diameters. More specifically, there is a first region, shown generally at 32a, a second region, shown generally at 32b, and a third region, shown generally at 32c. The first region 32a and the third region 32c have a first diameter 34a, and the second region 32b has a second diameter 34b, wherein the second diameter 34b is smaller than the first diameter 34a. There are also two transition regions 36a, 36b, wherein the first transition region 36a is integrally formed with the first region 32a, and the second transition region 36b is integrally formed with the third region 32c.

[0048] The width 38 of the insert 14 is substantially the same as the width of the second region 32b. In the illustrated embodiment, the insert 14 is made of metal and the carrier 12 is made of plastic so that during assembly the carrier 12 is overmolded around the insert 14. The insert 14 also includes a threaded hole 40 that extends the entire width 38 of the insert 14.

[0049] Once the carrier 12 is overmolded around the insert 14, during assembly the first O-ring 16a is placed in the first region 32a of the bore 30 such that the first O-ring 16a is adjacent to and in contact with the transition region 36a and the first outer surface 42a of the insert 14. The second O-ring 16b is placed in the third region 32c of the bore 30 such that the second O-ring 16b is adjacent to and in contact with the transition region 36b and the second outer surface 42b of the insert 14.

[0050] During assembly, the first segment 18a is partially inserted into the carrier 12 and the insert 14. More specifically, the first segment 18a is positioned so that the first threaded segment 22a engages the threaded hole 40, and the first segment 18a is rotated until the first segment 18a is in the Figures 1 to 3 When the first section 18a is in Figures 1 to 3 In the position shown, the first threaded section 22a is partially disposed in the first region 32a and partially disposed in the threaded hole 40, and the first collar 20a is disposed in the first region 32a of the carrier 12. When the first section 18a is inserted into the carrier 12, the first collar 20a applies a force to the first O-ring 16a, so that the first O-ring 16a is compressed between the first collar 20a and the transition region 36a and the first outer surface 42a of the insert 14.

[0051] Also during assembly, the second segment 18b is partially inserted into the carrier 12 and the insert 14. More specifically, the second segment 18b is positioned so that the second threaded segment 22b engages the threaded hole 40, and the second segment 18b is rotated until the second segment 18b is in the Figures 1 to 3 When the second section 18b is in Figures 1 to 3 In the position shown, the second threaded section 22b is partially disposed in the third region 32c and partially disposed in the threaded hole 40, and the second collar 20b is disposed in the third region 32c of the carrier 12. When the second section 18b is inserted into the carrier 12, the second collar 20b applies a force to the second O-ring 16b, so that the second O-ring 16b is compressed between the second collar 20b and the transition region 36b and the second outer surface 42b of the insert 14.

[0052] In an alternative embodiment, instead of placing the first O-ring 16a in the first region 32a and the second O-ring 16b in the third region 32c during assembly, the O-rings 16a, 16b can be placed on the first and second sections 18a, 18b, respectively, prior to connection to the insert 14.

[0053] Once assembled, the inverter and the electric motor are able to be electrically connected to each other through each section 18a, 18b of the busbar 18 and the insert 14. More specifically, current flows from the inverter through the first section 18a, the insert 14, the second section 18b and to the electric motor. The inverter can be connected to the first component flange 26a, and the electric motor can be connected to the second component flange 26b. However, within the scope of the present invention, the inverter can be connected to the second component flange 26b, and the electric motor can be connected to the first component flange 26a. The compression of the O-rings 16a, 16b provides a sealing function that prevents the inverter from being exposed to dust, dirt, debris and coolant spray or oil spray from the electric motor.

[0054] Another embodiment of the present invention is 4A to 6B , wherein like numbers refer to like elements. However, in this embodiment, the segments 18a, 18b of the busbar 18 do not have assembly flanges 26a, 26b. In this embodiment, each segment 18a, 18b of the busbar 18 includes a hexagonal outer surface segment 44a, 44b, wherein each hexagonal outer surface segment is formed as a part of the unthreaded segment 24a, 24b of the busbar 18. Each hexagonal outer surface segment 44a, 44b (together with a corresponding tool) is used to connect each segment 18a, 18b of the busbar 18 to the inside of the carrier 12 and the insert 14 in a manner similar to the previous embodiment.

[0055] 4A to 6B The illustrated embodiment also includes a sleeve subassembly, generally shown at 46. The sleeve subassembly 46 includes a connector, generally shown at 48, having a first flange section 50a and a second flange section 50b. The two flange sections 50a, 50b are integrally formed with a substantially circular base flange 52, and there is a cavity, generally shown at 52a, which is surrounded by the base flange 52. Each flange section 50a, 50b also includes a corresponding assembly hole 54a, 54b. The sleeve subassembly 46 also includes an external connection flange 56, and the external connection flange 56 also has an assembly hole 58.

[0056] During assembly, the connector 48 is attached to the unthreaded section 24b of the busbar 18 by inserting a portion of the unthreaded section 24b into the hole 52a of the circular base flange 52 so that the unthreaded section 24b is at least partially surrounded by the circular base flange 52. The connector 48 is also positioned so that a portion of the first flange section 50a is partially inserted into the recess 60, as shown in FIG. Figure 4A and Figure 4BAs shown. The external connection flange 56 is then positioned between the flange sections 50a, 50b so that the assembly holes 58 are aligned with the assembly holes 54a, 54b. A fastener, which is a bolt 62a in this embodiment, is inserted through the assembly holes 54a, 54b, 58, and a rear nut 62b is attached to the bolt 62a. The nut 62b and the bolt 62a are tightened so that the external connection flange 56 is clamped between the flange sections 50a, 50b and a clamping force is applied to the unthreaded section 24b through the circular base flange 52, thereby fixing the sleeve subassembly 46 to the unthreaded section 24b of the busbar 18. Because the flange section 50a is partially inserted into the recess 60, the sleeve subassembly 46 is prevented from rotating. The external connection flange 56 is substantially flat, which reduces manufacturing costs and facilitates different types of connections to the external connection flange 56.

[0057] refer to Figure 6B , the insert 14 has a hexagonal outer surface section 64a, and the second region 34b of the carrier 12 also has a correspondingly shaped hexagonal inner surface section 64b. The hexagonal surface sections 64a, 64b prevent the insert 14 and the carrier 12 from rotating relative to each other. However, in this embodiment, the insert 14 can move axially in the direction indicated by the arrow 66 and be held in position between the sealing elements 16a, 16b and the collars 20a, 20b in a manner similar to the previous embodiments. However, in Fig. 7A In the alternative embodiment shown, the outer surface of the insert 14 and the inner surface of the second region 34b of the carrier 12 can have corresponding circular shapes, so that the insert 14 can not only move in the direction of the arrow 66, but also rotate relative to the carrier 12. Figure 7B In another alternative embodiment shown, the outer surface of the insert 14 and the inner surface of the second region 34 b of the carrier 12 have corresponding rounded shapes, but the insert 14 is overmolded to the carrier 12 so that the insert 14 cannot move relative to the carrier 12 .

[0058] exist Figures 1 to 7B In the illustrated embodiment, current passes from the first section 18a of the bus bar 18 through the insert 14 and to the second section 18b of the bus bar 18 , and directly from the first section 18a of the bus bar 18 to the second section 18b of the bus bar 18 .

[0059] An alternative embodiment of the sleeve subassembly 46 is Figure 8 In Figure 8In the illustrated embodiment, the sleeve subassembly 46 includes an elongated connecting flange section 68 that performs the functions of the flange section 50a and the external connecting flange 56 in the previous embodiment. The bolt 62a is inserted through the assembly holes 54a, 54b, and the nut 62b is then attached to the bolt 62a. The nut 62b and the bolt 62a are tightened so that the flange sections 50a, 50b are connected together and a clamping force is applied to the unthreaded section 24b through the circular base flange 52, thereby securing the sleeve subassembly 46 to the unthreaded section 24b of the busbar 18 in a manner similar to the previous embodiment.

[0060] Another embodiment of the busbar connection assembly 10 is Fig. 9 and Fig.10 , wherein like numbers refer to like elements. In this embodiment, the carrier 12 includes the first two regions 32a, 32b, but does not have the third region 32c. The elongated shaft section 70 is integrally formed with the non-threaded section 24a and the first collar 20a. The elongated shaft section 70 includes a threaded section 72a and a non-threaded section 72b. A fastening nut 74 is attached to the threaded section 72a of the elongated shaft section 70 so that the fastening nut 74 contacts the insert 14, thereby fixing the insert 14 between the fastening nut 74 and the O-ring 16a. When assembled, the fastening nut 74 does not contact the carrier 12, and the fastening nut 74 only contacts the insert 14. A seal is provided by the O-ring 16a in a manner similar to the previous embodiment. Furthermore, in this embodiment, the insert 14 is overmolded to the carrier 12 so that the insert 14 is positioned between the fastening nut 74 and the O-ring 16a, and the busbar 18 is held in position and along the Fig. 9 There is no axial movement in the direction indicated by the arrow 66. Fig. 9 and Fig.10 , further comprising a sleeve subassembly 46 connected to the non-threaded section 72b of the elongated shaft section 70 in a manner similar to the previous embodiments. Fig. 9 and Fig.10 In the illustrated embodiment, the position of the assembly flange 26a can be adjusted by rotating the assembly flange 26a to various positions before tightening the clamping nut 74 to accommodate connection with the electric motor.

[0061] also, Figure 8 The alternative embodiment of the sleeve subassembly 46 shown can be used with Fig. 9 and Fig.10 The embodiments shown are used together.

[0062] The present invention is a busbar connection assembly 10 having a busbar 18 having two sections 18a, 18b inserted into a carrier 12, so that each of the sections 18a and 18b of the busbar 18 is connected to an insert 14, wherein the carrier 12 is overmolded around the insert 14. The busbar connection assembly 10 also includes two sealing elements 16a, 16b. Each section 18a, 18b of the busbar 18 has a collar 20a, 20b, and when assembled, the first section 18a of the busbar 18 extends through one of the sealing elements 16a, and the other section 18b extends through the other of the sealing elements 16b. The first sealing element 16a is compressed between the first collar 20a and the first outer surface 42a and the first transition region 36a of the insert 14, and the other sealing element 16b is compressed between the second collar 20b and the second outer surface 42a and the second transition region 36b of the insert 14.

[0063] The present invention is not limited to the above-described embodiments. In an alternative embodiment, instead of the carrier 12 being overmolded around the insert 14, the insert 14 can be press-fitted into the carrier 12. In another embodiment, instead of the busbar 18 having threaded sections 22a, 22b, each section 18a, 18b can be connected to the insert 14 using a press-fit connection.

[0064] In another embodiment, the busbar 18 has only the first section 18a and the collar 20a, so that the busbar 18 is a single-piece busbar. In this embodiment, the threaded section 22a is long enough to extend through the insert 14 so that other components can be connected to the busbar 18 on both sides 12a, 12b of the carrier 12.

[0065] In an embodiment, the carrier 12 can be part of the housing of the electric motor. In another embodiment, the carrier 12 can be a separate component attached to the housing of the electric motor.

[0066] The description of the present invention is merely exemplary in nature and thus variations that do not depart from the gist of the present invention are intended to be within the scope of the present invention. Such variations should not be regarded as a departure from the spirit and scope of the present invention.
