[0007] Patent Document 1: Japanese Patent Application Publication No. 2014-36194 Summary of the invention

[0008] Problems to be solved by the invention

[0009] The present invention provides a coil device having terminals which are compact and fixed with high positional accuracy.

[0010] Technical solutions to solve problems

[0011] In order to achieve the above object, the present invention provides a coil device having:

[0012] a bobbin having a barrel portion on which the electric wire is wound;

[0013] a terminal to which the electric wire is connected;

[0014] A terminal block on which the terminal is mounted;

[0015] The covering molded portion covers at least a portion of each of the terminal block, the terminal, and the electric wire, and fixes the terminal to the terminal block.

[0016] In the coil device of the present invention, the terminal connected to the electric wire is fixed relative to the terminal block by the coating forming part, and the terminal can be compactly fixed with high position accuracy. In addition, by covering at least a part of the terminal by the coating forming part, the terminal can be reliably fixed in this coil device and the durability of the fixed part of the terminal is good. In addition, the coating forming part can cover the connection part of the electric wire and the terminal, so that the external force can be prevented from acting on the connection part, and the insulation of the connection part can be improved.

[0017] In addition, for example, the terminal block may be mounted on the bobbin via the mounting portion of the bobbin.

[0018] The covering molded portion may cover at least a portion of the mounting portion and fix the terminal block relative to the bobbin.

[0019] The terminal block may be integral with the bobbin, or may be separate from the bobbin. By making the terminal block and the bobbin separate, the terminal block can be prevented from becoming an obstacle during the process of winding the wire relative to the bobbin and installing the terminal relative to the wire. Therefore, this coil device has good assemblability. In addition, by fixing the mounting portion of the bobbin and the terminal block through the coating forming portion, this coil device can compactly and fix the terminal and the terminal block with high precision. In addition, the terminal block can be reliably fixed relative to the bobbin, so this coil device can prevent the terminal and the terminal block from shaking. In addition, the coating resin fixes the terminal, bobbin, and terminal block as a whole, so this coil device is advantageous in terms of miniaturization.

[0020] In addition, for example, a terminal block groove portion into which a part of the cover molded portion enters may be formed on the outer surface of the terminal block.

[0021] By forming the terminal block groove portion, the bonding strength between the cover molded portion and the terminal block is improved.

[0022] In addition, for example, a terminal block groove into which a part of the cover molded portion enters may be formed on the outer surface of the terminal block.

[0023] A mounting groove into which another part of the covering molded part enters may also be formed on the outer surface of the mounting part.

[0024] The terminal block groove and the mounting portion groove may be arranged along a predetermined direction in a manner of being connected to each other.

[0025] The terminal block groove and the mounting portion groove improve the bonding strength of the covering molded portion relative to the terminal block and the bobbin. In addition, the terminal block groove and the mounting portion groove are arranged in a predetermined direction in a mutually connected manner, so that the covering molded portion can firmly fix the terminal block and the bobbin, and can also prevent the bobbin and the terminal block from being misaligned.

[0026] In addition, for example, a wire guide portion for guiding the wire may be formed between the terminal block and the mounting portion.

[0027] The electric wire may be passed through the electric wire guide portion and guided from the barrel portion to the terminal.

[0028] By forming such a wire guide portion, the coil device can reliably ensure the insulation distance. In addition, by guiding the wires through the wire guide portion, the operability of the assembly process of the terminal relative to the terminal block is improved, and therefore, such a wire guide portion contributes to the improvement of productivity. In addition, by forming the wire guide portion between the terminal block and the mounting portion, the wires can be easily arranged in the wire guide portion during assembly.

[0029] Furthermore, for example, the terminal block may include a terminal receiving groove portion that is open in a first direction that is one of the winding axis directions and in a second direction that is perpendicular to the first direction and in which a part of the terminal is inserted.

[0030] By forming such a terminal groove, the terminal can be easily mounted on the terminal block in the manufacturing stage before forming the covering molded part. In addition, by opening the terminal groove in the first direction and the second direction, the terminal can be easily mounted with high precision relative to the terminal block, and the terminal support by the terminal block is stable.

[0031] In addition, for example, a portion of the terminal inserted into the terminal receiving groove is fixed to the terminal receiving groove by the overmolded portion.

[0032] By fixing a part of the terminal to the terminal groove portion using the overmolded portion, it is possible to improve the fixing strength of the terminal and the arrangement accuracy of the terminal during fixing.

[0033] In addition, for example, the terminal may include a terminal plate-shaped portion extending along a first direction which is one of the winding axis directions and a second direction which is perpendicular to the first direction.

[0034] The terminal plate-like portion may also have: an upper terminal end portion, which includes at least a portion of the end edge of the terminal plate-like portion in the first direction and is buried in the coating molded portion; and a lower terminal end portion, which includes at least a portion of the end edge of the terminal plate-like portion in a third direction which is opposite to the first direction and is exposed from the coating molded portion and the terminal block.

[0035] In such a terminal plate-shaped portion, the upper end portion of the terminal is covered by the cover molded portion, and the exposed lower end portion of the terminal is arranged with high accuracy and is reliably supported by the cover molded portion.

[0036] In addition, for example, the terminal plate-shaped portion may include a terminal insertion portion that is inserted into a terminal accommodating groove portion that is open in the first direction and the second direction in the terminal block.

[0037] Such a terminal plate-shaped portion is supported reliably and with high precision by the overmolded portion and the terminal groove portion.

[0038] Furthermore, the overmolded portion may include a positioning portion that contacts and positions a substrate having a substrate-side connecting portion to which the terminal is connected.

[0039] Since the overmolded portion has the positioning portion, the positional relationship between the terminal and the substrate-side connecting portion can be managed with higher accuracy. BRIEF DESCRIPTION OF THE DRAWINGS

[0049] Hereinafter, the present invention will be described based on the embodiments shown in the drawings.

[0050] Figure 1 1 is a conceptual diagram showing a coil device 10 and a substrate 100 on which the coil device 10 is mounted according to an embodiment of the present invention. Figure 1 As shown, the coil device 10 is mounted on a circuit substrate such as a substrate 100 for use. The substrate 100 has a substrate-side connection portion 102 to which a first terminal 80 and a second terminal 90 serving as terminals of the coil device 10 are connected. The coil device 10 is electrically connected to the circuit of the substrate 100 by inserting a portion of the first terminal 80 and the second terminal 90 into the substrate-side connection portion 102 of the substrate 100.

[0051] The substrate 100 is provided with an engaging portion 104 for positioning the coil device 10 relative to the substrate 100 during installation. The method of electrically connecting the terminals 80 and 90 of the coil device 10 to the circuit substrate is not limited to the following. Figure 1 The substrate-side connection portion 102 of the insertion type shown in the figure may be a substrate-side connection portion of another type such as a connection using bolts or welding.

[0052] like Figure 1 As shown, the coil device 10 includes a bobbin 40, terminals 80, 90, a terminal block 70, and an overmolded portion 60. As described later, the overmolded portion 60 is obtained by placing (embedding) a semi-finished product, in which the first terminal 80, the second terminal 90, the terminal block 70, etc. are assembled relative to the bobbin 40, in a forming metal mold and performing resin molding (overmolding).

[0053] Figure 2 Yes means Figure 1 FIG. 1 is a conceptual diagram of the first stage of the manufacturing process of the coil device 10 shown in FIG. Figure 2 As shown, in the first stage of the manufacturing process, the bobbin 40 is not installed. Figure 1 The core 12 shown, in addition, is not formed Figure 1 In the first stage, the first electric wire 22 and the second electric wire 32 are wound around the bobbin 40, and the bobbin cover 50 is installed on the bobbin 40. However, as Figure 2 As shown, in the first stage of the manufacturing process, the first electric wire 22 and the second electric wire 32 are not connected to the terminals 80 and 90 , and the terminal block 70 is not mounted on the bobbin 40 .

[0054] like Figure 2 As shown, the bobbin 40 has a first electric wire 22 and a second electric wire 32 as electric wires (see Figure 7 ) is wound around the outer circumference of the cylinder 42. The cylinder 42 is hollow and cylindrical, and the insertion hole 43 of the cylinder 42 is configured Figure 1 The mid-leg portion of the core 12 is shown.

[0055] In the description of the coil device 10, Figure 7 The winding direction of the first electric wire 22 and the second electric wire 32 shown is set as the Z-axis direction, the direction perpendicular to the winding direction and from the winding center toward the terminal block 70 is set as the X-axis direction, and the direction perpendicular to the Z-axis direction and the X-axis direction is set as the Y-axis direction. Figure 1 As shown, the side where a part of the terminal 80, 90 is exposed from the overmolded portion 60 in the Z-axis direction is set as the negative direction of the Z-axis and the third direction (downward direction), and the side where the terminal 80, 90 is overmolded by the overmolded portion 60 in the Z-axis direction is set as the positive direction of the Z-axis and the first direction (upward direction) for description. In addition, the direction from the center of the reel to the terminal in the X-axis direction is described as the positive direction of the X-axis and the second direction.

[0056] like Figure 2 and Figure 7 As shown, the first electric wire 22 and the second electric wire 32 are wound around the outer periphery of the barrel 42. The first electric wire 22 is wound around the upper part of the barrel 42, and the second electric wire 32 is wound around the lower part of the barrel 42. The barrel 42 has a plurality of flanges 44 protruding in the outer diameter direction, and the flanges 44 separate the first electric wire 22 and the second electric wire 32 and the layers of the first electric wire 22 and the second electric wire 32.

[0057] like Figure 2 As shown, two first wire ends 22a as the ends of the first wire 22 and two second wire ends 32a as the ends of the second wire 32 are drawn out from the barrel 42 of the bobbin 40 in the second direction as the positive direction of the X axis. In addition, the coil device 10 is a transformer in which the first wire 22 and the second wire 32 insulated from each other are wound around the barrel 42, but the coil device 10 is not limited to a transformer, and may be a coil device other than an inductor.

[0058] like Figure 2 As shown, the bobbin cover 50 is installed on both sides of the bobbin 40 in the Y-axis direction. The bobbin cover 50 increases the spacing between the first electric wire 22 and the second electric wire 32 wound on the barrel 42 and the core 12 (see Figure 1 ) and other insulation properties.

[0059] Figure 3 Yes means Figure 1 The schematic diagram of the second stage of the manufacturing process of the coil device 10 shown in FIG. Figure 2 The next stage of the first stage is shown. Figure 2 and Figure 3As shown, the coil device 10 has two first terminals 80 and two second terminals 90. In the second stage of the manufacturing process, one of the first wire ends 22a drawn out in the second direction, which is the positive direction of the X-axis, is connected to the first terminal 80 on one side, and the other of the first wire ends 22a is connected to the first terminal 80 on the other side. In addition, in the second stage of the manufacturing process, one of the second wire ends 32a drawn out in the second direction is connected to the second terminal 90 on one side, and the other of the second wire ends 32a is connected to the second terminal 90 on the other side.

[0060] The method for connecting the first terminal 80 , the second terminal 90 and the first electric wire 22 , the second electric wire 32 is not particularly limited, and examples thereof include welding, laser welding, riveting, fusing, and the like.

[0061] Figure 4 Observed from the positive Z-axis side Figure 3 The second stage of the coil device 10 is shown in FIG. Figure 3 and Figure 4 As shown, the first terminal 80 has: a terminal connecting portion 84 connected to the first wire end 22a and located on the negative side of the X-axis, and a terminal plate-shaped portion 82 extending from the terminal connecting portion 84 to the positive side of the X-axis and at least a portion of which is located closer to the positive side of the X-axis than the terminal connecting portion 84.

[0062] like Figure 3 and Figure 4 As shown, the terminal connection portion 84 of the first terminal 80 has a connection surface 84a extending in a direction substantially perpendicular to the Z-axis direction as the winding axis direction, and the first wire end 22a is connected to the connection surface 84a. The terminal plate-shaped portion 82 of the first terminal 80 extends along a first direction (Z-axis positive direction) as one side of the winding axis direction and a second direction (X-axis positive direction) substantially perpendicular to the first direction, and extends in a direction substantially perpendicular to the connection surface 84a. The detailed shape of the terminal plate-shaped portion 82 will be described later.

[0063] Like the first terminal 80, the second terminal 90 has a terminal connection portion 94 connected to the second wire end portion 32a and located on the negative side of the X-axis, and a terminal plate-shaped portion 92 extending from the terminal connection portion 94 to the positive side of the X-axis and at least a portion of which is located on the positive side of the X-axis relative to the terminal connection portion 94. The second terminal 90 has the same shape as the first terminal 80 except that the size of the terminal connection portion 94 is slightly different, and therefore, a detailed description of the shape is omitted.

[0064] like Figure 2 to Figure 4 As shown, the terminal block 70 is prepared as a component separate from the bobbin 40. The terminal block 70 is formed separately from the bobbin 40 and is attached to the bobbin 40 in the third stage of the manufacturing process described later (see Figure 5 ).like Figure 2 and Figure 3 As shown, the bobbin 40 has a mounting portion 46 provided on the second direction side (X-axis positive direction side) of the barrel 42. The mounting portion 46 of the bobbin 40 has a snap-fit portion 46b that snaps with the terminal block 70, and the terminal block 70 is mounted on the bobbin 40 via the mounting portion 46 of the bobbin 40 through the snap-fit portion 46b that snaps with the terminal block 70.

[0065] Figure 5 Yes means Figure 1 The third stage of the manufacturing process of the coil device 10 is shown in the conceptual diagram. Figure 3 In the third stage, first, the first terminal 80 and the second terminal 90 are installed on the terminal block 70 that has not been assembled to the bobbin 40. Figure 3 and Figure 4 As shown, a terminal receiving groove 74 opening in the first direction (Z-axis positive direction) and the second direction (X-axis positive direction) is formed at the second direction side (X-axis positive direction) end of the terminal block 70. Figure 5 As shown, the first terminal 80 and the second terminal 90 are mounted on the terminal block 70 so that a portion of the terminal plate portion 82 (see Fig. 9 The terminal insertion portion 82c shown is received in the terminal receiving groove portion 74.

[0066] Next, the terminal block 70 is moved from the positive X-axis direction side of the bobbin 40 to the negative X-axis direction side, and the terminal block 70 is mounted on the mounting portion 46 of the bobbin 40. Figure 4 As shown, a groove opening toward the mounting portion 46 is formed at the end of the terminal block 70 on the negative side of the X-axis, and a wire guide portion 76 for guiding the first wire 22 and the second wire 32 is formed between the terminal block 70 and the mounting portion 46. Figure 5 As shown, when the terminal block 70 is mounted on the bobbin 40 , the first and second electric wires 22 and 32 pass through the wire guide 76 formed between the terminal block 70 and the bobbin 40 and are guided from the barrel 42 to the first and second terminals 80 and 90 .

[0067] Figure 6 Yes means Figure 1 The fourth stage of the manufacturing process of the coil device 10 is shown in the conceptual diagram. Figure 5 The next stage of the third stage shown. In the fourth stage, the formation Figure 6 The overmolded portion 60 is shown.

[0068] The overmolded portion 60 is formed by Figure 5 The semi-finished product assembled as shown is placed in a forming metal mold and resin molded (overmolded). Figure 5As shown, the coating molded portion 60 covers the first terminal 80 and the second terminal 90 connected to the first electric wire 22 and the second electric wire 32 respectively, together with the first and second electric wire end portions 22a and 32a connected to the first terminal 80 and the second terminal 90. Figure 6 The illustrated cover molded portion 60 covers at least a portion of each of the terminal block 70 , the first terminal 80 , the second terminal 90 , the first electric wire 22 , and the second electric wire 32 , and fixes the first terminal 80 and the second terminal 90 to the terminal block 70 .

[0069] In addition, in the coil device 10 in which the terminal block 70 is a separate body, the covering molded portion 60 also covers at least a portion of the mounting portion 46 of the bobbin 40, thereby fixing the terminal block 70 relative to the bobbin 40 and reinforcing the fixation. The covering molded portion 60 is a resin molded component in which at least a portion of each of the first terminal 80, the second terminal 90, the first and second wire ends 22a, 32a, the terminal block 70, and the mounting portion 46 of the bobbin 40 is embedded, and covers them integrally.

[0070] like Figure 5 As shown, the outer surface of the terminal block 70 is formed with Figure 6 A portion of the cover molded portion 60 shown in the figure enters the terminal block groove portion 72 after the fourth step. Figure 5 As shown, a covering molded portion 60 is also formed on the outer surface of the mounting portion 46 of the bobbin 40 (see Figure 6 ) enters the mounting groove 46a after the fourth step. Figure 5 As shown, the terminal block groove 72 and the mounting portion groove 46a are arranged along a predetermined direction ( Figure 5 In the X-axis direction, they are arranged to connect with each other. Figure 6 The illustrated covering molded portion 60 has an inner protrusion that is continuous across the terminal block groove 72 and the mounting portion groove 46 a , can be reliably connected to the terminal block 70 and the mounting portion 46 , and can reliably fix the terminal block groove 72 and the mounting portion groove 46 a .

[0071] Figure 7 Observed from the negative direction of the Y axis Figure 6 FIG. 1 shows a diagram of the coil device 10 in the fourth stage of the manufacturing process. Figure 8 This is a diagram of the coil device 10 at the fourth stage of the manufacturing process as viewed from an oblique side. Figure 7 and Figure 8 As shown, the first terminal 80, the second terminal 90, the terminal block 70, and a portion of the third direction side (Z-axis negative direction side) of the mounting portion 46 are exposed from the overmolded portion 60. However, the overmolded portion 60 may cover the entire terminal block 70 and the mounting portion 46, etc., differently.

[0072] Fig. 9It is a side view of the first terminal 80 included in the coil device 10 . Fig. 9 The dashed line indicates the Figure 6-7 The boundary between the portion covered by the covering molded portion 60 and the portion exposed from the covering molded portion 60 after the fourth stage shown, and the boundary between the portion of the terminal block 70 received in the terminal receiving groove portion 74 and the portion exposed from the terminal receiving groove portion 74. In the first terminal 80, the terminal connection portion 84 connected to the first wire end portion 22a is covered by the covering molded portion 60. Thus, a portion of the first terminal 80 (the terminal insertion portion 82c) inserted into the terminal receiving groove portion 74 is fixed to the terminal receiving groove portion 74 by the covering molded portion 60.

[0073] In addition, if Fig. 9 As shown, the terminal plate-shaped portion 82 has a terminal upper end portion 82a including at least a portion of the end side in the first direction (positive direction of the Z axis) of the terminal plate-shaped portion 82 embedded in the covering molded portion 60. The terminal upper end portion 82a continues to the end of the terminal plate-shaped portion 82 in the second direction (positive direction of the X axis).

[0074] In addition, the terminal plate-shaped portion 82 has a terminal lower end portion 82b that is exposed from the covering molded portion 60 and the terminal block 70 (terminal receiving groove portion 74) including at least a portion of the end edge in the third direction (negative direction of the Z axis) of the terminal plate-shaped portion 82. The terminal lower end portion 82b is continuous to the end of the terminal plate-shaped portion 82 in the second direction (positive direction of the X axis).

[0075] The terminal insertion portion 82 c inserted into the terminal receiving groove 74 constitutes a part of the terminal plate-shaped portion 82 , and the terminal insertion portion 82 c is connected to the X-axis negative direction side of the terminal lower end portion 82 b .

[0076] Relative to Figure 6 The fifth stage of the coil device 10 shown is provided with a core 12, whereby Figure 1 The coil device 10 shown is completed. The core 12 is an EE-type core divided into four parts and is arranged to surround the Figure 6 The wound portion of the first electric wire 22 and the second electric wire 32 of the barrel 42 shown forms a magnetic circuit around the wound portion of the first electric wire 22 and the second electric wire 32 .

[0077] like Figure 1 As shown, the overmolded portion 60 has a positioning portion 62 that contacts the substrate 100 and is positioned in the XY direction. When the coil device 10 is mounted on the substrate 100, the positioning portion 62 of the overmolded portion 60 is positioned relative to the substrate 100, thereby the first terminal 80 and the second terminal 90 are smoothly inserted relative to the substrate-side connecting portion 102.

[0078] The material of each component of the coil device 10 is not particularly limited, and a material suitable for the function of each component can be selected and used. Figure 1 The core 12 shown is made of a soft magnetic material such as ferrite or a metal magnetic material. Figure 7 The first electric wire 22 and the second electric wire 32 shown in the figure can use an insulated coated wire, and the wire can be a single wire or a twisted wire. The outer diameter of the first electric wire 22 is not particularly limited, but when a large current flows, it is preferably φ1.0 to φ3.0 mm, for example. The wire diameter and material of the second electric wire 32 can be the same as the first electric wire 22, but can also be different.

[0079] in addition, Figure 2 and Figure 3 The first terminal 80 and the second terminal 90 shown are formed by metal terminal metal fittings, which are obtained by machining a conductive plate material such as a metal plate. As the material of the bobbin 40, the terminal block 70 and the bobbin cover 50, for example, resin materials such as PET, PPS, and phenol resin can be cited. The bobbin 40, the terminal block 70 and the bobbin cover 50 are obtained by molding the resin that will be their material. In addition, the material constituting the bobbin 40, etc. may also contain a filler for improving thermal conductivity.

[0080] Figure 1 The material of the cover molded portion 60 is not particularly limited as long as it is a resin that can be formed to cover the first terminal 80 , the second terminal 90 , the terminal block 70 , etc., and examples thereof include PET, PBT, and PPS.

[0081] As per Figure 5 and Figure 8 The comparison is understandable. Figures 1 to 9 The coil device 10 shown has a covering molded portion 60 covering at least a portion of all of the terminal block 70, the terminals 80, 90, and the electric wires 22, 32. The covering molded portion 60 is not formed by a component that is insert-molded by embedding only the first terminal 80 and the second terminal 90, but is formed by a covering molded component that covers at least a portion of each of the terminal block 70, the terminals 80, 90, and the electric wires 22, 32.

[0082] When forming the overmolded portion 60, the coil device 10 appropriately arranges the embedded first terminal 80 and the second terminal 90 in the metal mold, thereby making it possible to manage the positional relationship between the first terminal 80 and the second terminal 90 and other components included in the coil device 10, especially the overmolded portion 60, with high precision. That is, in the coil device 10, these components are integrally connected and fixed by the overmolded portion 60, so that dimensional errors can be prevented from accumulating during assembly, and the first terminal 80 and the second terminal 90 can be assembled compactly and with high precision. In addition, as Figure 1 As shown, the covering molded portion 60 may also cover the mounting portion 46 of the bobbin 40 (see Figure 2), such a covering molded portion 60 can reliably fix the bobbin 40 and the terminals 80, 90 and the terminal block 70, and can manage their positional relationship with high precision.

[0083] In addition, if Figure 1 As shown in FIG. 1 , the cover molded portion 60 of the coil device 10 has a positioning portion 63, so when mounted on the substrate 100, the first terminal 80 and the second terminal 90 can be smoothly connected to the substrate-side connecting portion 102. Fig. 9 As shown, the first terminal 80 and the second terminal 90 have an upper terminal end 82a embedded in the overmolded portion 60, so that the lower terminal end 82b exposed from the overmolded portion 60 and connected to the substrate-side connecting portion 102 is configured with high precision and is firmly supported by the overmolded portion 60.

[0084] In the coil device 10, the molded coating portion 60 covers the first terminal 80 and the second terminal 90 together with the first and second wire ends 22a and 32a connected thereto. Therefore, in the coil device 10, the insulation between the terminals and between the wire ends 22a and 32a can be improved.

[0085] As described above, the coil device 10 of the embodiment is shown and described, and the coil device of the present invention is not limited to the embodiment, and of course various other embodiments and modifications are included in the technical scope of the present invention. In addition, in the embodiment, the X-axis, Y-axis, and Z-axis are described as mutually perpendicular axes, but as long as the angles of these axes are approximately 90 degrees, the angles in the range that can achieve the same effect even if they are not 90 degrees can be included.
