AI Technical Summary
Conventional rotors for electrical machines face challenges in effectively transmitting high torques and withstanding large loads, particularly at high speeds, as they primarily rely on a small portion of the laminated core's surface for torque transmission.
The rotor design incorporates a laminated core with a hollow cylinder structure connected to a shaft via form-fitting and/or force-fitting methods, featuring cap elements with radially extending sleeves that enclose the outer lateral surface, allowing torque transmission through both inner and outer surfaces, and includes a sleeve design that compensates for centrifugal expansion.
This design enables efficient transmission of high torques, up to 500 Nm, by utilizing a larger surface area for torque transfer, ensuring robustness under high loads and speeds while maintaining compactness.

Abstract
Description
[0001] The present invention relates to a rotor for an electrical machine comprising a laminated core arranged on a shaft, with two radially extending side surfaces and an axially extending outer surface. State of the art
[0002] Electrical machines such as asynchronous machines or permanently excited synchronous machines comprise a stator and a rotor, whose electromagnetic interaction causes a shaft to rotate.
[0003] For example, JP 2002-204540 A shows a rotor of an electrical machine, wherein a rotor shaft has a section with an enlarged diameter. A cylindrical permanent magnet is firmly bonded to this section by means of an adhesive. A cap is provided that completely encloses the rotor. An outer surface of the permanent magnet is covered by a cylindrical section of the cap. The side surfaces of the permanent magnet and the shaft section are covered by flange sections of the cap.
[0004] CN 203 278 437 U shows a shaft with a rotor and a permanent magnet. The permanent magnet is attached to the outer surface of the rotor. An end plate is arranged axially adjacent to the rotor.
[0005] The rotor can, for example, comprise a laminated core arranged on the shaft, which is composed of a plurality of thin sheets arranged next to one another.
[0006] For example, DE 10 2014 106 614 A1 discloses a rotor for an electrical machine and a method for its production. Laminated sheets are clamped to the shaft between two thrust washers, which are pressed onto a shaft with a force-fit connection. The laminated sheets are combined into one or more laminated cores. Other rotors for electrical machines are described, for example, in DE 39 31 442 A1 and DE 19 50 586 A.
[0007] Such electric machines can be used, for example, in motor vehicles, hybrid vehicles, or electric vehicles to drive the vehicle as an alternative to or in addition to an internal combustion engine. For this purpose, the shaft can be connected in a rotationally fixed manner to a drive shaft of the vehicle. This can often generate comparatively high torques in the rotor, which imposes considerable loads on the rotor. For the efficient operation of the vehicle, it is crucial that the torques generated in the rotor can be effectively transmitted to the shaft and thus ultimately to the drive shaft.
[0008] It is therefore desirable to provide a rotor for an electrical machine that can be subjected to high loads and used to transmit comparatively high torques. Disclosure of the invention
[0009] According to the invention, a rotor for an electrical machine is proposed having the features of independent claim 1. Advantageous embodiments are the subject of the subclaims and the following description.
[0010] The rotor has a laminated core designed for mounting on a shaft, with two radially extending side surfaces and an axially extending outer surface. The laminated core is designed, in particular, as a hollow cylinder. The laminated core is connected, in particular, to the shaft, e.g., in a form-fitting and / or force-fitting manner, via an axially extending inner surface. The side surfaces represent, in particular, two axially opposite sides of the laminated core.
[0011] The rotor further comprises at least one cap element with at least one radially extending side surface and an axially extending sleeve extending therefrom. The at least one side surface of the at least one cap element is arranged axially adjacent to one of the side surfaces of the laminated core. The sleeve of the at least one cap element at least partially encloses or surrounds the outer surface of the laminated core in the axial direction. The sleeve is arranged in particular along the circumference of the side surface of the cap element. The sleeve can completely or at least partially enclose the laminated core in the circumferential direction.
[0012] The laminated core can, in particular, comprise a plurality of individual laminations. The individual laminations can each be designed as thin discs or lamellae, whose axial dimension is much smaller than their radial dimension. Several parts of the laminations can, in particular, also be combined to form a partial laminated core, one or more of these partial laminated cores forming the laminated core. The laminated core or the individual laminations is / are, in particular, connected to the shaft in a rotationally fixed manner.
[0013] The individual sheets can be connected to the laminated core by means of a form-fitting and / or friction-fitting and / or bonded joint. For example, the sheets can be connected by means of punched studs. The sheets can be bonded together using a bonding varnish. Bonded joining by welding is also conceivable.
[0014] The laminated core or the individual laminates can be connected to the shaft via a radial transverse interference fit and / or via an axial clamping or an axial press fit. To create such a radial transverse interference fit, the laminated core can, for example, be thermally shrunk on. For this purpose, the shaft is in particular cooled and the laminated core is expediently heated. An axial press fit can, for example, be created as described in DE 10 2014 106 614 A1, by clamping the laminated cores to the shaft in a rotationally fixed manner between thrust washers, wherein the thrust washers are pressed onto the shaft in a force-fitting manner. The laminated core is pressed with its side surfaces in particular against a limiting element, for example a thrust washer or a nut. This limiting element is connected to the shaft in particular in a form-fitting manner and / or a force-fitting manner and / or a material fit.Conveniently, the at least one cap element is designed as such a limiting element. Thus, the laminated core is pressed against the side surface(s) of the cap element(s) and at least partially enclosed by the sleeve(s).
[0015] The electric machine further comprises, in particular, a stator, which expediently has one or more pole pieces. The sleeve is arranged, in particular, in an air gap between the laminated core and the stator or pole piece. A torque is generated by the laminated core or by the electromagnetic interaction of the stator and the rotor, and the shaft can be set in rotation. This torque generated in the laminated core can be transmitted by force or friction to a tap location, for example, to a gearing at one end of the shaft, to which a driven element can be connected to the shaft in a rotationally fixed manner.
[0016] In conventional rotors, both in radial transverse interference fit and axial interference fit configurations, only a comparatively small portion of the surface of the laminated core in general, or of the individual laminations in particular, can be used to transmit torque. With conventional laminated cores, torque is usually transmitted to the shaft essentially only via the inner surface of the laminated core.
[0017] In contrast, in a rotor according to the invention, by using a shell that at least partially encloses the laminated core, a larger portion of the surface of the laminated core or of the individual laminations can be used to transmit torque. In particular, in a rotor according to the invention, torque can be transmitted to the shaft not only via the inner surface of the laminated core but also via the outer surface and the two side surfaces. Conveniently, all surfaces of individual laminations can contribute to torque transmission, i.e., in particular, both axially extending surfaces (shell surfaces) and both radially extending surfaces (side surfaces).
[0018] By means of the rotor according to the invention, generated torques can thus be transmitted effectively, making the rotor particularly well-suited for transmitting comparatively high torques, e.g., greater than 500 Nm, and easily able to withstand comparatively high loads. The rotor is advantageously suitable for use at comparatively high speeds of the electric machine and can be designed to be small and compact.
[0019] In particular, at comparatively high speeds, centrifugal force-induced expansion of the diameters of individual laminations and thus of the laminated core can occur, whereby stress or compression / press fit on the inner diameter of the laminations or the laminated core decreases and stress or compression / press fit on the outer diameter increases. In conventional rotors, this change in stress usually leads to a decrease in the transmitted torque. In contrast, the sleeve of the rotor according to the invention, which at least partially encloses the laminated core at its outer diameter, allows this increased stress on the outer diameter of the laminated core to be used for torque transmission. The sleeve thus serves in particular to compensate for centrifugal force or centrifugal force-induced expansion of the laminated core.
[0020] The sleeve of the at least one cap element is formed, in particular, as a thin layer. It is understood that the sleeve may also have an extension in the radial direction. However, the extension of the sleeve in the axial direction is expediently greater than its extension in the radial direction. The sleeve, in particular its inner circumferential surface, expediently runs parallel to the outer circumferential surface of the laminated core. In particular, there is no or essentially no gap between the laminated core and the sleeve; the inner circumferential surface of the sleeve and the outer circumferential surface of the laminated core lie, in particular, against one another.
[0021] Advantageously, the sleeve of the at least one cap element completely encloses the outer surface of the laminated core in the axial direction. Such complete enclosing of the laminated core proves particularly advantageous when torques are also generated in the central region of the laminated core.
[0022] According to a preferred embodiment, such a complete enclosure can be realized with exactly one cap element with one side surface. This side surface of exactly one cap element is arranged axially adjacent to one of the side surfaces of the laminated core. Advantageously, the sleeve of this one cap element completely encloses the outer surface of the laminated core in the axial direction. Thus, only a single cap element is required, which enables a low-complexity rotor design. The individual laminations can be easily inserted into the hollow space of the sleeve.
[0023] In this case, a clamp element is preferably provided next to the precisely one cap element, which clamp element is arranged axially adjacent to the side surface of the laminated core opposite the said side surface of the precisely one cap element. The sleeve of the cap element is preferably fastened in the clamp element. For example, the sleeve can be fastened in the clamp element in a force-fitting and / or form-fitting manner, for example by inserting, clamping, gluing, etc., or also in a material-fitting manner, for example by welding or fusing. The clamp element can thus be used to fix the sleeve and, in particular, also for the axial clamping of the sheets.
[0024] Alternatively, the complete enclosing of the outer surface of the laminated core can advantageously be achieved by means of two cap elements, each having a side surface. The side surfaces of these two cap elements are preferably arranged axially adjacent to one of the side surfaces of the laminated core and are thus expediently arranged on the opposite side surfaces of the laminated core. The sleeves of these two cap elements each partially enclose the outer surface of the laminated core in the axial direction such that the outer surface of the laminated core is completely enclosed by the sleeves of the two cap elements. Each of the sleeves thus encloses the part of the laminated core that is not enclosed by the other sleeve. The sleeves can be constructed identically and thus each enclose an equal portion of the laminated core, i.e., 50% each, or they can be constructed differently and enclose different portions of the outer surface, e.g., 40% and 60%. The two sleeves can be connected to each other, for example, by force-fitting, form-fitting, and / or material-fitting means, particularly by means of a plug-in connection. This rotor design is inexpensive to implement; individual cap elements can be easily replaced as needed.
[0025] The complete enclosure can alternatively also be realized by means of at least one cap element, which has two side surfaces and a sleeve. These two side surfaces of the cap element are preferably arranged axially adjacent to one of the side surfaces of the laminated core, i.e., on the opposite side surfaces of the laminated core. The sleeve completely encloses the outer surface of the laminated core in the axial direction.
[0026] According to an advantageous embodiment, the rotor has two cap elements, each with a side surface. The side surfaces of these two cap elements are each arranged axially adjacent to one of the side surfaces of the laminated core and thus lie on opposite sides of the laminated core. Preferably, the sleeves of these two cap elements each enclose only a part of the outer surface of the laminated core, preferably up to 25% each, more preferably up to 15% each, more preferably up to 10% each of the outer surface. Thus, the surface is not completely enclosed. For example, with axial clamping, the torques generated in the individual laminations increasingly add up towards the side surfaces of the laminated core. In this case, the sleeves can in particular be designed such that they enclose this area of the surface to transmit torque.
[0027] Preferably, the at least one cap element is designed as at least one disc, from whose outer circumference the sleeve extends. In particular, the disc is connected to the shaft in a rotationally fixed manner, e.g., by positive and / or non-positive and / or material connection, and can expediently serve as a limiting element for the axial clamping. Thus, the cap element can be used both for axial clamping and for improving torque transmission.
[0028] According to the invention, the sleeve of the at least one cap element is wedge-shaped and tapers in the axial direction from the at least one side surface of the at least one cap element. For example, the sleeve can thus have its greatest radial extent in a region of the laminated core near the side surface, in which torque is generated and is to be transmitted. The cap element can thus be constructed in a material-saving and compact manner.
[0029] Advantageously, the sleeve of the at least one cap element is made of a non-ferromagnetic material. This prevents the electromagnetic interaction between the rotor and stator of the electric machine from being negatively influenced by the sleeve. In particular, the air gap magnetic field of the air gap between the laminated core and the stator or pole piece is also not negatively influenced.
[0030] Advantageously, the rotor can be manufactured according to a method disclosed in DE 10 2014 106 614 A1. Instead of the thrust washers described in this document, at least one cap element with a sleeve can preferably be used. The laminations are preferably pushed onto the shaft and rest against a cap element arranged in a first section of the shaft. A second cap element, a clamp element, or a thrust washer can be pressed onto the laminations in a second section of the shaft in a force-fitting manner, subjected to axial tension.
[0031] Preferably, a cap element with a sleeve can be applied or pressed onto the shaft. For this purpose, the outer surface profile can be expanded in a first section of the shaft. The sheets can be threaded onto the shaft without applying force and placed against the cap element, which serves as a thrust washer. A second cap element, a clamp element, or a thrust washer can then be pressed onto the shaft while clamping the sheets. For this purpose, the outer surface profile of the shaft can also be expanded in a second section.
[0032] The electrical machine can, for example, be designed as an asynchronous machine or as a permanently excited synchronous machine and can be used, for example, in a motor vehicle, hybrid vehicle, electric vehicle or commercial vehicle, e.g. in a passenger car, a motorcycle, a bus, a train, etc., or in a vehicle that can be operated off-road, e.g. in an off-road vehicle (Unimog, amphibious vehicles, snow groomer, etc.), in an ATV (all-terrain vehicle, e.g. a quad) or in a snowmobile. Use of the electrical machine in aircraft or watercraft is also conceivable. It is also conceivable to use the electrical machine to drive a passenger transport device (e.g. elevator, escalator, moving walkway, etc.).
[0033] Further advantages and embodiments of the invention will become apparent from the description and the accompanying drawings.
[0034] It is understood that the features mentioned above and those to be explained below can be used not only in the combination specified in each case, but also in other combinations or on their own, without departing from the scope of the present invention.
[0035] The invention is illustrated schematically in the drawing using an embodiment and is described below with reference to the drawing. Character description Fig. 1 to 5 each schematically show an electrical machine with a preferred embodiment of a rotor according to the invention in a longitudinal sectional view. Fig. 6 schematically shows a sheet which can be used for a laminated core of a preferred embodiment of a rotor according to the invention. Fig. 7 shows schematically an electric machine with a preferred embodiment of a rotor according to the invention in a cross-sectional view.
[0036] Identical reference symbols in the figures indicate identical or structurally identical elements and are not explained separately.
[0037] In Fig. 1, an electric machine is schematically shown in a longitudinal section and designated by 100. The electric machine 100 has a stator 130 and a preferred embodiment of a rotor 110 according to the invention. The electric machine 100 can be designed, for example, for use in a hybrid vehicle to drive the hybrid vehicle.
[0038] The rotor comprises a shaft 111, at the end of which a gear 112 is attached, via which a driven element, for example a drive shaft of the hybrid vehicle, can be connected to the shaft 111 in a rotationally fixed manner. An axis of rotation about which the shaft 111 is rotatably mounted is designated 101.
[0039] A laminated core 120 comprising a plurality of individual laminated cores is arranged on the shaft 111 and is connected to the shaft 111 in a rotationally fixed manner. The laminated core 120 has two side surfaces 121 and 122, each extending radially, i.e., perpendicular to the rotation axis 101, and an outer surface 123 extending axially, i.e., parallel to the rotation axis 101.
[0040] According to a preferred embodiment of the invention, the rotor 110 has two identically constructed cap elements 200A and 200B. Each of these cap elements 200A and 200B has a disc 210A and 210B, respectively, with a radially extending side surface 211A and 211B, respectively. A sleeve 220A and 220B extends axially from the side surface 211A and 211B, respectively.
[0041] As in Fig. 1, a first of these two cap elements 200A is arranged with its side surface 211A axially adjacent to the left side surface 121 of the laminated core 120 and a second of these two cap elements 200B is arranged with its side surface 211B axially adjacent to the right side surface 122 of the laminated core 120.
[0042] In particular, the cap elements 200A and 200B serve as limiting elements against which the laminations of the laminated core 120 are pressed. The laminations are thus non-positively connected to one another by means of an axial clamping or an axial interference fit.
[0043] The sleeves 220A and 220B of the cap elements 200A, 200B enclose in the example of Fig. 1 each only a portion of the outer surface 123 of the laminated core 120, for example, 10% of the outer surface 123. Such a configuration of the rotor 110 is particularly suitable for axial clamping of the laminated core 120, since in this case torques are generated in particular on the side surfaces 121, 122 of the laminated core 120 and in an area of the outer surface 123 adjacent to the side surfaces 121, 122. The sleeves 220A, 220B enclose in particular this area of the outer surface, whereby the torque generated there can be effectively transmitted to the shaft 111.
[0044] The sleeves 220A, 200B are wedge-shaped according to the invention and taper in the axial direction. The area marked with the letter "B" is in Fig. 1 is shown again in an enlarged view. This enlarged section shows the tapered shape of the sleeve 220B.
[0045] To explain how torque can be transmitted from the laminated core 120 to the shaft 111 by means of the cap elements 220A, 200B, the electrical machine 100 is made of Fig. 1 analogue in Fig. 2 shown schematically. In Fig. 2 also shows torques generated by electromagnetic interaction between the laminated core 120 and the rotor 130.
[0046] The upper half of Fig. The triangles shown in Figure 2 symbolize the torque curve generated at the laminated core 120. The torques shown in the lower half of Fig. The arrowheads shown in Figure 2 symbolize the torques generated at specific areas of the laminated core 120.
[0047] M al is an axially directed torque acting on the left side surface 121 of the laminated core 120. As can be seen from the corresponding triangle ΔM alAs can be seen, this torque acts most strongly directly on the left side surface 121 and decreases with increasing distance from the left side surface 121. In particular, no or hardly any such torque is generated in the middle between the left side surface 121 and the right side surface 122.
[0048] Analogously, M ar an axially directed torque on the right side surface 122. As can be seen from the corresponding triangle ΔM ar As can be seen, this torque acts most strongly directly on the right side surface 122.
[0049] M ra is a radially directed torque acting on the outer surface 123 of the laminated core 120. As can be seen from the corresponding triangle ΔM ra As can be seen, this torque acts most strongly directly on areas of the outer surface which border on the side surfaces 121, 122.
[0050] M riis a radially directed torque acting on the inner surface of the laminated core 120. According to the corresponding curve triangle ΔM ri This torque is more intense the closer the inner surface is to the right side surface 122.
[0051] In particular, a torque is generated in each individual lamination of the laminated core 120, in particular of the same magnitude. However, the individual moments of the laminations add up during axial clamping as shown in Fig. 2, increasing in a triangular shape towards the sides. In a rotor connected to the shaft by a purely axial clamping (as shown, for example, in DE 10 2014 106 614 A1), the total torque would be determined exclusively by the axially directed torques M al and M arIn a purely radial transverse interference fit, without lateral pressure plates, the total torque would be determined exclusively by the radially directed torque M ri formed.
[0052] In Fig. In the case shown in Figure 2, the laminated core 120 is preferably connected to the shaft 111 by both axial clamping and radial cross-pressing. The total torque in this case is thus: Mtotal=∑(Mri+Mal+Mar+Mra)
[0053] In particular, the proportion of the individual moments in the total torque changes with the speed n. The higher the speed, the lower M ri and the larger M ra .
[0054] The sleeves of the cap elements 200A and 200B therefore enclose in particular the areas of the laminated core on which higher, cumulative torques act. The M ges marked dashed line in Fig. 2 symbolizes how the generated torques are transmitted via the sleeves to the shaft 111 to the gearing 112.
[0055] According to an alternative preferred embodiment of the invention, the laminated core 120 can also be completely enclosed by the sleeves of the cap elements, as described below with reference to the Fig. 3 to 5 is explained.
[0056] In Fig. 3 is an electric machine 100' analogous to Fig. 1 and Fig. 2 with a further preferred embodiment of a rotor 110' according to the invention is shown schematically in a longitudinal sectional view. The rotor 110' has precisely one cap element 300 with a disk 310, a side surface 311, and a sleeve 320. The cap element 300 is arranged with its side surface 311 axially adjacent to the left side surface 121 of the laminated core 120. The sleeve 320 completely encloses the laminated core 120. Axially adjacent to the right side surface 122 of the laminated core 120 is a clamp element 330, in which the sleeve 320 of the cap element 300 is fastened, e.g., inserted in a groove 331. The groove 331 is comparatively deep in order to compensate for axial tolerance compensation and the build-up of compressive stresses. The cap element 300 and the clamp element 330 serve in particular as limiting elements for the axial clamping of the sheets.
[0057] In Fig. 4 is an electric machine 100" analogous to the Fig. 1 to 3 with a further preferred embodiment of a rotor 110" according to the invention is shown schematically in a longitudinal sectional view. The rotor 110" in this example has two identically designed cap elements 400A and 400B, each with a disk 410A or 410B, a side surface 411A or 411B and a sleeve 420A or 420B. A first of these two cap elements 400A is arranged with its side surface 411A axially adjacent to the left side surface 121 of the laminated core 120 and a second cap element 400B is arranged with its side surface 411B axially adjacent to the right side surface 122. In this example, the sleeve 420A or 420B of each cap element 400A or 400B encloses half of the outer surface 123 of the laminated core 120. The sleeves 420A and 420B can be fastened to one another, e.g., inserted into one another. An area “C”, in which the sleeves 420A and 420B are inserted into one another, is shown in Fig. 4 is shown enlarged. A groove 421B is provided in the sleeve 420B for this purpose. To compensate for axial tolerance adjustments and the buildup of compressive stresses, the groove 421B is comparatively deep. The cap elements 400A and 400B also serve primarily as limiting elements for the axial clamping of the sheets.
[0058] In Fig. 5 is an electrical machine 100''' analogous to the Fig. 1 to 4 with a further preferred embodiment of a rotor 110''' according to the invention is shown schematically in a longitudinal sectional view. In this example, the rotor 110''' has a cap element 500 with a first disk 510 and a first side surface 511 as well as with a second disk 530 and a second side surface 531. The cap element 500 is arranged with its first side surface 511 axially adjacent to the left side surface 121 of the laminated core 120 and with its second side surface 531 axially adjacent to the right side surface 122. The cap element 500 further has a sleeve 520 which is arranged on both disks 510 and 530 and which completely encloses the outer surface 123 of the laminated core 120. The cap element 500, with its disks 510 and 530, serves in particular as limiting elements for the axial clamping of the laminations.
[0059] In Fig. 6 schematically shows a perspective view of a lamination, designated 600, which can be used for a laminated core of a preferred embodiment of a rotor according to the invention. In particular, all surfaces of such a lamination 600 can contribute to torque transmission through the rotor, i.e., in particular, both axially extending surfaces, i.e., a left lateral surface 611 and a right lateral surface 612, as well as both radially extending surfaces, i.e., an inner side surface 621 and an outer side surface 622.
[0060] In Fig. 7 is the electric machine 100''' from Fig. 5 is shown schematically in a cross-sectional view. Here, a sheet 600 according to Fig. 6 of the laminated core 120.
