Description

[0001] The invention relates to a method for calibrating a metallic profile blank designed as a hollow chamber profile with at least one solid wall. The invention further relates to a press tool for calibrating a profile blank according to the invention using a method according to the invention.

[0002] In automotive and vehicle manufacturing, profiles, especially hollow chamber profiles made of aluminum or steel alloys, are used for many applications today as materials for floors and walls, which must be joined together. For example, an interior space can be provided to house batteries or similar components. This interior space is then sealed fluid-tight with a lid and a gasket. The floor and walls, each consisting of one or more profiles, are also joined together fluid-tight, for example, by friction stir welding or cold press joining.

[0003] Due to the large dimensions of the containers, sometimes several square meters in size, manufacturing profiles for such applications presents a challenge: Manufacturing tolerances of the profiles, particularly wall thicknesses, external dimensions, and the like, are relatively large due to the extrusion process, or, in the case of steel, the roll forming process. This makes coupling or joining the individual parts difficult. Consequently, these large tolerances are reduced or compensated for through time-consuming and costly machining of the joining areas, especially in frame profiles designed as hollow chamber profiles. The required oversize of the profiles also results in a higher overall weight, as the wall thickness must be greater than necessary for operational strength. This is questionable from both an economic and environmental perspective.Alternatively, it is also known that the profiles are aligned relative to each other in a clamping device, the joining layer is positioned, and then the joint is joined. However, a disadvantage of this method is the introduction of high residual stresses, which can negatively affect the durability and crash performance of the parts manufactured in this way, for example, a battery housing.

[0004] In many cases, tolerance compensation elements must also be arranged on such profiles to be joined together in order to connect the profiles, which are not dimensionally accurate, for example with internal transverse walls or internal longitudinal walls.

[0005] For example, EP 1 285 705 A2 discloses a hollow chamber profile in which a hollow chamber is widened by drawing a mandrel through it, thereby marking out the surfaces of the hollow chamber profile and thus calibrating it in a simple manner. In principle, hollow chamber profiles can be calibrated very well using such widening methods. However, the equipment and process engineering effort is relatively large and complex, as the mandrels used to widen the hollow chamber profile must be very precisely adapted to the respective hollow chamber of the profile. It is important to consider that the mandrel must engage the hollow chamber of the profile correctly at the beginning of the widening process and also ensure that the exact and calibrated shape of the hollow chamber profile is achieved at the end of the calibration.

[0006] A similar process is described in DE 10 2014 004 183 A1. In this process, a hollow chamber profile is calibrated using internal high-pressure forming.

[0007] DE 10 2017 008 907 A1 also describes a method in which internal mandrels are used to widen the end areas of a hollow chamber profile.

[0008] DE 10 2005 020 727 A1 describes a multi-chamber tube designed as a heat exchanger, in which inner webs are compressed and deformed. It is therefore an object of the invention to provide a method for calibrating a metallic profile blank with at least one solid wall, in which no costly and complex calibration tools need to be manufactured, and in which both plate-shaped profile blanks and hollow-chamber profile blanks can be calibrated. Furthermore, it is an object of the invention to provide corresponding profiles and a corresponding tool.

[0009] With regard to the method, this problem is solved by a method for calibrating a metallic profile blank with at least one solid wall, comprising all the process steps of claim 1. Advantageous embodiments of the method are found in dependent claims 2 to 9. With regard to the profile, the problem is solved by a profile comprising all the features of claims 10 and 11. With regard to the tool, the problem is solved by a press tool for calibrating a profile blank comprising all the features of claim 12.

[0010] The inventive method for calibrating an extruded metallic profile blank designed as a hollow chamber profile with at least one solid wall is characterized by the following process steps: a) Providing a metallic profile blank designed as a hollow chamber profile with at least one element - in particular plate-shaped - having a longitudinal extent, a transverse extent and a vertical extent b) Inserting at least one end region of the profile blank element into a cavity of an open press tool, c) Closing the press tool in such a way that surfaces of the press tool are moved in a main closing direction perpendicular to the longitudinal extent of the profile blank until they come to rest against a pair of opposite surfaces of at least one end region of the element of the profile blank to be calibrated, at a distance from each other, d) further closing of the press tool in the main direction, wherein compression causes deformation in at least one end region of the element of the profile blank and bending of the plate-shaped element of the profile blank, e) Closing the press tool in a secondary direction perpendicular to the main direction and the longitudinal extent of the profile blank until surfaces of the press tool itself come to rest against surfaces of at least one end region of the element of the profile blank to be calibrated, wherein wedge-shaped legs of a drive element of the press tool engage with wedge-shaped punches of the press tool and the wedge-shaped legs are supported against support or counter elements, wherein a floating mandrel is inserted in at least one hollow chamber of the profile blank, f) further closing of the press tool in the secondary direction, wherein the movement of the wedge-shaped legs of the drive element of the press tool against the wedge-shaped punches of the press tool results in a plastic deformation of the profile blank in the main or secondary direction through compression, reducing or eliminating the bending produced in step d). g) Opening the pressing tool, h) Removal of the profile blank, now calibrated to the final profile.

[0011] It should be noted that the chronological sequence of the individual process steps a) to h) represents a particularly advantageous embodiment of the invention. However, the invention is not limited to this. Rather, it is also possible, for example, to have process steps c) and e) or d) and f) take place simultaneously according to the invention.

[0012] The inventive method makes it possible in a simple way to calibrate a wide variety of extruded metallic profile blanks designed as hollow chamber profiles, particularly in their end areas, in order to compensate for connection tolerances and to enable joining with other components using the finally calibrated profiles.

[0013] The profile blank comprises at least one element—preferably, but not necessarily, a plate-shaped element—with longitudinal, transverse, and vertical dimensions. The element is calibrated by plastic deformation in both the primary and secondary directions. This process may also involve longitudinal expansion of the plate-shaped element, which can be accounted for during the production of the profile blank. Crucially, the element is compressed and plastically deformed in both the primary and secondary directions, while simultaneously undergoing bending in the secondary direction. This bending is then removed by final compression or plastic deformation. Once the profile blank has been calibrated to the final profile according to the aforementioned procedures, the press tool is opened and the profile is removed.

[0014] A fundamental advantage of the invention is that the profile blanks can be manufactured with minimal weight, since no machining steps are necessary for calibration.

[0015] By using wedge-shaped legs of a drive element of the press tool, which engage with and slide on wedge-shaped punches of the press tool, the wedge-shaped legs further supported by support or counter elements, and by the floating mandrel inserted in the at least one hollow chamber, a simple method is achieved so that, when the wedge-shaped punches of the press tool move in the main direction, the wedge-shaped legs move in the secondary direction perpendicular to the main direction. This embodiment of the method according to the invention enables very precise calibration of the end regions of a profile blank designed as a hollow chamber profile.

[0016] According to a first advantageous embodiment of the invention, a profile blank made of an extruded aluminum alloy is used. Such materials have proven advantageous in vehicle construction due to their light weight and the associated energy benefits during vehicle operation.

[0017] To prevent or minimize abrasion of the profile blank and the press tool during plastic forming or calibration within the press tool, a particularly advantageous embodiment of the invention provides for the application of a lubricant between the contact surfaces of the press tool and the profile blank that come into contact during compression or plastic forming. This prevents or significantly minimizes friction-induced abrasion. The lubricant can be either a separate lubricant applied to the profile blank before calibration or a coating applied to contact surfaces of the profile tool.

[0018] According to another advantageous embodiment of the invention, overcalibration is performed during the plastic deformation of at least one plate-shaped element to compensate for elastic springback of the element. This takes into account the inherent material property of springback during plastic deformation of the respective profile blanks by means of elastic re-deformation, thus enabling very precise calibration. This makes it possible to calibrate profile blanks accordingly, resulting in only very small compensation tolerances during subsequent assembly with other components.

[0019] According to a further aspect of the invention, the profile blank comprises elements of at least two different surface sections and opposing surfaces that define different wall thicknesses. Such a profile blank can be easily plastically deformed in the main and secondary directions, or in the transverse and vertical directions, according to the inventive method, whereby the aforementioned springback can occur. Taking this springback into account, such a profile blank can be calibrated very precisely, thus enabling simple and accurate subsequent joining with other components. Profiles produced in this way can, for example, be used as flange plates for bumper systems of a motor vehicle.

[0020] According to another aspect of the invention, a hollow chamber profile with at least one hollow chamber is used as the profile blank. The at least one hollow chamber of such a profile blank contains several elements—particularly, but not necessarily, plate-shaped elements—which are plastically deformed according to the method described above. This enables calibration of the entire at least one hollow chamber of the profile blank and thus of the profile blank itself. In this way, hollow chambers of profile blanks, or such profile blanks, can be calibrated very precisely in a simple manner, without the need for elaborate and complex tools for expanding the hollow chamber or for machining processes for calibration.Advantageously, a floating mandrel is used as a tool inside at least one hollow chamber, against which the walls of the individual plate-shaped elements of the hollow chamber rest during calibration or compression. This floating mandrel is manufactured with high precision, as it essentially reproduces or defines the calibrated shape of the hollow chamber internally.

[0021] It is particularly advantageous to use a profile blank with at least one hollow chamber, which has a polygonal, especially rectangular, profile cross-section. Such profiles are widely used in automotive engineering, and their further processing is integrated into many processes in the manufacture of a motor vehicle.

[0022] When using profile blanks with at least one hollow chamber, it has proven advantageous to use a pressing tool with at least one internal tool – particularly solid or hollow – especially in the form of a floating mandrel, which is preferably inserted at least 50 mm into the end region of the at least one hollow chamber of the profile blank before compression. This ensures that the end regions of the hollow chamber intended for subsequent joining with other components are calibrated accordingly. Calibration of other areas of the hollow chamber is not necessary for joining and can therefore be omitted. This provides a particularly advantageous method from both an economic and ecological perspective, since calibration only takes place in the necessary areas of the hollow chamber and no complex tools are required.

[0023] Furthermore, it has proven advantageous for both the height and width of the end section of the hollow chamber profile blank to decrease by at least 0.2%, and preferably between 0.3% and 5%, during calibration or plastic deformation. It is particularly beneficial that the profile blank can be easily manufactured with appropriate tolerances and adjusted to the necessary dimensions for subsequent assembly with other components during the calibration process. The springback can also be easily incorporated as a material property during the manufacturing of the profile blank, enabling very precise production and calibration. Maintaining the wall thickness of the hollow chamber during calibration is especially advantageous. This ensures that the wall thicknesses of the hollow chamber are identical for both the profile blank and the calibrated profile.

[0024] A profile derived from at least one profile blank, which is flat or plate-shaped, is also protected. It is also possible for several profile blanks to be assembled or joined together and subsequently calibrated according to the invention. For example, reference is made here to welded aluminum strip material, which, after being separated into profile blanks or profile sections, is calibrated according to the invention.

[0025] Furthermore, a hollow chamber profile with at least one open end region is also protected, wherein the hollow chamber profile has at least one hollow chamber extending over at least a part of its total longitudinal extent.

[0026] Finally, a press tool for calibrating the aforementioned profile blanks according to one of the previously described methods should also be protected.

[0027] Further objectives, advantages, features, and applications of the present invention will become apparent from the following description of exemplary embodiments with reference to the drawings. All features described and / or illustrated, individually or in any meaningful combination, constitute the subject matter of the present invention, even independently of their compilation in the claims or their cross-reference.

[0028] They show: Fig. 1: a first embodiment of a profile blank for producing a profile calibrated according to the invention, Fig. 2: an embodiment of a press tool according to the invention for calibrating the profile blank according to Fig. 1, Fig. 3 to 5: individual process steps of a method according to the invention for calibrating a profile blank according to Fig. 1 with a pressing tool according to Fig. 2, Fig. 6: a second embodiment of a profile blank for producing a profile calibrated according to the invention, Fig. 7: An embodiment of a tool according to the invention for calibrating a profile blank to a profile according to Fig. 6, Fig. 8 to 12: Description of individual process steps for calibrating a profile blank to a profile according to Fig. 6 with a pressing tool according to Fig. 7, each with a detailed illustration.

[0029] In the Fig. Figure 1 shows a first embodiment of a profile blank 101 for producing a profile according to the invention. The profile blank 101 is designed as a two-chamber hollow profile with hollow chambers 120 and 121 arranged one above the other, which are separated from each other by a partition 122. The two-chamber hollow profile of the profile blank 101 has a lower surface 108, an upper surface 109, a left surface 112, and a right surface 113. These surfaces 108, 109, 112, and 113 each belong to a planar element 103 designed as a solid wall 102.

[0030] In the Fig. 2 now shows a pressing tool 105 according to the invention, with which a profile blank 1 designed as a two-chamber hollow profile according to Fig. 6 can be calibrated. All elements are shown except for the floating mandrels provided for the hollow chambers 120 and 121. These include a lower punch 114, an upper punch 115, a left punch 116, and a right punch 117. The upper punch 115 and the lower punch 114 can be moved relative to each other, for example, by means of a hydraulic system not shown here. The left punch 116 and the right punch 117 are slightly wedge-shaped in this case so that a drive element 123 with similarly wedge-shaped legs 124 and 125 can be moved relative to each other under support elements 126 and 127. The profile blank 101 is inserted into the cavity 104 arranged between the punches 114 to 117 according to Fig. 6 for calibration. The punches 114 to 117 again have surfaces 106, 107, 110 and 111, which come into contact with the surfaces 108, 109 and 112 and 113 of the profile blank 101 during calibration.

[0031] In the Fig. Figure 3 shows the profile blank 101 inserted into the cavity 104 of the press tool 105. In this illustration, the press tool 105 is still in its open position, with the previously mentioned floating mandrels 118 and 119 already inserted into the hollow chambers 120 and 121. These floating mandrels 118 and 119 are designed as solid internal tools and have an outer contour that corresponds to the inner contour of the hollow chambers 120 and 121 to be calibrated in the profile ultimately produced from the calibrated profile blank 101. Surface 108 of the profile blank 101 is already in contact with surface 110 of the lower punch 114. A gap still exists between the other surfaces 112, 113 and 109 of the profile blank 101 and surfaces 110, 111 and 107 of the punches 115, 116 and 117.

[0032] As now in Fig. As shown in Figure 4, the upper punch 115 is moved against the lower punch 114 of the press tool 105. The surface 107 of the upper punch 115 then comes to rest against the surface 109 of the profile blank 101. As the punches 115 and 114 continue moving relative to each other, the walls of the profile blank 101, which have surfaces 112 and 113, are compressed, deforming and bending these walls. The compression occurs in such a way that the floating mandrels 118 and 119 now abut and come into contact with the walls of the profile blank 101, which have surfaces 106 and 107, while the profile blank 101 continues to be plastically deformed.

[0033] In the Fig. Figure 5 now depicts the final step of the pressing or compression process, involving the overcalibration of the profile blank 101. Here, the left punch 116 and the right punch 117 are moved against each other by the drive element 123 and its legs 124 and 125 with the counter elements 126 and 127 in such a way that the gap between the walls 110 and 111 of the punches 116 and 117 and the walls 112 and 113 of the profile blank 109 disappears. During this process, the profile blank continues to be plastically deformed, overcalibrated, and the previously created bend is reversed. After the profile blank 101 is removed from the cavity 104 and the press tool 105 is opened, this overcalibration is reversed by the inherent springback property of the material, resulting in the final calibrated profile. It should also be noted that the wall thickness of profile blank 101 does not change during calibration. The wall thickness of the profile blank corresponds to the wall thickness of the calibrated profile. The now calibrated profile can then be used for further processing.

[0034] Fig. Figure 6 now shows a third embodiment of a profile blank which is to be calibrated using the method according to the invention. In the case of profile blank 201 of the Fig. Figure 6 describes a multi-chamber profile, which is very complex and has six different hollow chambers 220, 221, 228, 229, 230, and 231. The individual hollow chambers are separated from each other by partitions 221, 232, 233, 234, and 235. The multi-chamber hollow profile of the profile blank 201 has a lower surface 208, an upper surface 209, a left surface 212, and a right surface 213. These surfaces 208, 209, 212, and 213 each belong to a planar element 203 formed as a solid wall 202. Calibration using conventional internal high-pressure methods would be difficult due to the complex tool design. However, simple calibration can be achieved with the calibration method according to the invention.

[0035] The pressing tool 205, with which the profile blank 201 of the Fig. Calibration is essentially performed in the 6. Fig. Figure 7 shows the profile blank 201 already inserted into the cavity 204 of the press tool 205.

[0036] The design of the press tool 205 is essentially the same as that of the press tool 105. Fig. 2 to 5, wherein only the upper punch 215 and the left and right punches 216 and 217 are adapted to the geometry of the profile blank 201 and the punch 215, respectively. Six different floating mandrels 218, 219, 236, 237, 238, and 239 are used for the six cavities 220, 221, 228, 229, 230, and 231 of the profile blank 201 used here. These mandrels are inserted into these cavities 220, 221, 228, 229, 230, and 231 during calibration. A detailed representation of the profile blank 201 inserted into the press tool 205 is shown in Fig. 8 shown.

[0037] As now in Fig. 9 and Fig. As shown in Figure 10, the upper punch 215 is moved against the lower punch 214 of the press tool 205. The surfaces 207 of the upper punch 215 then come into contact with the surface 209 of the profile blank 201. As the punches 215 and 214 continue moving relative to each other, the walls of the profile blank 201, which have surfaces 212 and 213, are compressed, undergoing both plastic deformation and bending. The compression occurs in such a way that the floating mandrels 218, 219, 236, 237, 238, and 239 now abut and come into contact with the walls of the profile blank 201, which have surfaces 208 and 209, while the profile blank 201 continues to be plastically deformed.

[0038] In the Fig. 11 and Fig.Figure 12 now shows the final process step of the pressing or compression process with overcalibration of the profile blank 201. Here, the left punch 216 and the right punch 217 are moved against each other by the drive element 223 and its legs 224 and 225 as well as the counter elements 226 and 227 in such a way that the gap between the walls 210 and 211 of the punches 116 and 117 and the walls 212 and 213 of the profile blank 209 disappears again, and the profile blank 201 is further plastically deformed and overcalibrated, thereby eliminating the previously created bend. This overcalibration is eliminated after the profile blank 201 is removed from the cavity 204 after the press tool 205 is opened, by the springback property inherent in the material, so that the finally calibrated profile is created. It should also be noted that the wall thickness of profile blank 201 does not change during calibration. The wall thickness of the profile blank corresponds to the wall thickness of the calibrated profile. The now calibrated profile can then be used for its intended purpose.
