Description

To meet these demands, research and development of various types of wound or thin-film type coil components is being actively conducted.

[0003] The main issue with making coil components smaller and thinner is how to achieve the same characteristics as before despite the smaller and thinner coils. To meet this requirement, it is necessary to increase the proportion of magnetic material in the core that is filled with the magnetic material, but there is a limit to how much the proportion can be increased due to factors such as the strength of the inductor body and changes in frequency characteristics due to insulation.

Therefore, the shapes and sizes of elements in the drawings may be enlarged or reduced (or highlighted or simplified) for clearer explanation, and elements indicated by the same reference numerals in the drawings are the same elements.

[0031] Various types of electronic components are used in electronic devices, and various types of coil components can be appropriately used between such electronic components for the purpose of noise removal, etc. That is, coil components in electronic devices can be used as power inductors, HF inductors, general beads, GHz beads, common mode filters, etc.

[0032] FIG. 1 is a transparent perspective view showing a coil device according to a first embodiment of the present invention, FIG. 2 is a plan view of the coil device of FIG. 1 seen from above, FIG. 3 is an exploded perspective view of a coil and a coupling adjustment part, and FIG. 4 is a cross-sectional view of the coil device of FIG. 1.

[0033] 1 to 4, the coil device 100 according to the present embodiment includes a main body 110, a first coil 121, a second coil 122, a coupling adjustment unit 130, a first external electrode 141, a second external electrode 142, a third external electrode 143, and a fourth external electrode 144, and the first coil 121 and the second coil 122 are realized as an array-type inductor in which they are magnetically coupled. Here, the coupling adjustment unit 130 includes a first region R1 and a second region R2 surrounding the first region R1 in a lateral direction, and the first region R1 and the second region R2 are realized in a form in which the magnetic permeability is different from each other, so that the degree of coupling between the first coil 121 and the second coil 122 can be appropriately adjusted. This will be described in detail later, and the main elements constituting the coil device 100 according to the present embodiment will be described below.

[0034] The main body 110 may have the first coil 121 and the second coil 122 disposed therein, and may form the overall appearance of the coil device 100. In this case, the main body 110 may include an upper surface and a lower surface facing the first direction D1, and a plurality of side surfaces connecting the upper surface and the lower surface. The main body 110 may include an insulating resin and a magnetic material. Specifically, the main body 110 may be formed by stacking one or more magnetic composite sheets in which a magnetic material is dispersed in an insulating resin. The magnetic material may be ferrite or a metal magnetic powder. The ferrite may be, for example, at least one of spinel-type ferrites such as Mg-Zn-based, Mn-Zn-based, Mn-Mg-based, Cu-Zn-based, Mg-Mn-Sr-based, and Ni-Zn-based ferrites, hexagonal-type ferrites such as Ba-Zn-based, Ba-Mg-based, Ba-Ni-based, Ba-Co-based, and Ba-Ni-Co-based ferrites, garnet-type ferrites such as Y-based, and Li-based ferrites. The metal magnetic powder may include at least one selected from the group consisting of iron (Fe), silicon (Si), chromium (Cr), cobalt (Co), molybdenum (Mo), aluminum (Al), niobium (Nb), copper (Cu) and nickel (Ni). For example, the metal magnetic powder may be at least one of pure iron powder, Fe-Si alloy powder, Fe-Si-Al alloy powder, Fe-Ni alloy powder, Fe-Ni-Mo alloy powder, Fe-Ni-Mo-Cu alloy powder, Fe-Co alloy powder, Fe-Ni-Co alloy powder, Fe-Cr alloy powder, Fe-Cr-Si alloy powder, Fe-Si-Cu-Nb alloy powder, Fe-Ni-Cr alloy powder, and Fe-Cr-Al alloy powder. The metal magnetic powder may be amorphous or crystalline. For example, the metal magnetic powder may be Fe-Si-B-Cr amorphous alloy powder, but is not necessarily limited thereto. The ferrite and metal magnetic powder may each have an average diameter of about 0.1 μm to 30 μm, but are not limited thereto. The main body 110 may include two or more types of magnetic materials dispersed in a resin. Here, different types of magnetic materials means that the magnetic materials dispersed in the resin are distinguished from each other in any one of average diameter, composition, crystallinity, and shape. The insulating resin may include, but is not limited to, epoxy, polyimide, liquid crystal polymer, and the like, either alone or in combination.

[0035] In relation to an example of a manufacturing method, the main body 110 may be formed by a lamination method. Specifically, a number of unit laminates for manufacturing the main body 110 may be prepared and stacked on the upper and lower parts of the first coil 121 and the second coil 122. Here, the unit laminate may be manufactured in a sheet shape by mixing magnetic particles such as metal with organic substances such as a thermosetting resin, a binder, and a solvent to manufacture a slurry, applying the slurry to a thickness of several tens of μm on a carrier film by a doctor blade method, and then drying the slurry. Thus, the unit laminate may be manufactured in a form in which magnetic particles are dispersed in a thermosetting resin such as an epoxy resin or polyimide.

[0036] The first coil 121 is disposed in the main body 110 and includes a first coil portion 121C having a winding axis in the first direction D1, a first lead portion 121A, and a second lead portion 121B. The second coil 122 is disposed in the main body 110 and includes a second coil portion 122C, a third lead portion 122A, and a fourth lead portion 122B, which are spaced apart from the first coil portion 121C in the first direction D1 and have a winding axis in the first direction D1. In this embodiment, the first coil portion 121C and the second coil portion 122C may each have a single-layer structure. That is, the first lead portion 121A of the first coil 121 may be disposed at the same level as the first coil portion 121C, and the second lead portion 121B may be disposed at the same level as the second coil portion 122C. Here, the end of the first coil portion 121C and the second lead portion 121B may be connected by a conductive via V1. Similarly, the third lead-out portion 122A of the second coil 122 may be disposed at the same level as the second coil portion 122C, and the fourth lead-out portion 122B may be disposed at the same level as the first coil portion 121C. Here, the end of the second coil portion 122C and the fourth lead-out portion 122B may be connected by a conductive via V2.

[0037] 2, the first coil portion 121C and the second coil portion 122C may have a shape including all of the regions where the cores C1 and C2 of each other overlap in the winding axis direction and the regions where they do not overlap. Specifically, a part of the first core C1 of the first coil portion 121C may form a shared core region that overlaps with the second core C2 of the second coil portion 122C in the first direction D1, and at least a part of the other region may form a non-shared core region that does not overlap with the second core C2 of the second coil portion 122C. Similarly, a part of the second core C2 of the second coil portion 122C may form a non-shared core region that does not overlap with the first core C1 of the first coil portion 121C in the first direction D1.

[0038] Meanwhile, the first coil 121 and the second coil 122 may be a plating pattern formed using a plating process used in the art, such as pattern plating, anisotropic plating, isotropic plating, etc., and may be formed in a multi-layer structure using a plurality of these processes. Examples of materials constituting the first coil 121 and the second coil 122 include, but are not limited to, conductive materials such as copper (Cu), aluminum (Al), silver (Ag), tin (Sn), gold (Au), nickel (Ni), lead (Pb), titanium (Ti), chromium (Cr), or alloys thereof.

[0039] The first external electrode 141 and the second external electrode 142 are connected to the first coil 121, specifically to the first lead portion 121A and the second lead portion 121B, respectively. The third external electrode 143 and the fourth external electrode 144 are connected to the second coil 122, specifically to the third lead portion 122A and the fourth lead portion 122B, respectively. In this case, the first external electrode 141 and the second external electrode 142 may be disposed on the same side surface of the main body 110 and may extend to the lower surface, and similarly, the third external electrode 143 and the fourth external electrode 144 may be disposed on the same side surface of the main body 110 and may extend to the lower surface. The first to fourth external electrodes 141 to 144 may be formed using a paste containing a metal with excellent electrical conductivity, and may be, for example, a conductive paste containing nickel (Ni), copper (Cu), tin (Sn), silver (Ag), or the like alone or an alloy thereof. Also, a plating layer may be provided to cover each of the first to fourth external electrodes 141 to 144. In this case, the plating layer may include at least one selected from the group consisting of nickel (Ni), copper (Cu) and tin (Sn), and for example, a nickel (Ni) layer and a tin (Sn) layer may be formed in sequence.

[0040] The coupling adjustment unit 130 includes the first coil unit 121C and the second coil unit 122C, and includes a first region R1 and a second region R2 having different magnetic permeability. More specifically, the first region R1 is located in at least a part of a region overlapping the first core C1 of the first coil unit 121C and the second core C2 of the second coil unit 122C in the first direction D1. As a result, the first coil unit 121C and the second coil unit 122C can form a coupled magnetic flux (solid arrow in FIG. 4) in at least a part of the first region R1. The second region R2 is located in at least a part of a region surrounding the first region R1 in the lateral direction, and has a different magnetic permeability from the first region R1. At least a part of the second region R2 can be located in a leakage magnetic flux path (dotted arrow in FIG. 4) of each of the first coil unit 121C and the second coil unit 122C. In this way, the first region R1 and the second region R2 located in the coupling magnetic flux path and the leakage magnetic flux path, respectively, have different magnetic permeabilities, so that the coupling coefficient of the first coil 121 and the second coil 122 can be effectively adjusted. For example, when the coupling coefficient of the first coil 121 and the second coil 122 is targeted to be 0.495 or more and less than 0.605 on an absolute value basis, it is not easy to precisely adjust the distance between the first coil 121 and the second coil 122 and the magnetic material of the main body 110 to match the coupling coefficient. Therefore, the inventors of the present invention have arranged a coupling adjustment unit 130 between the first coil 121 and the second coil 122, so that the target coupling coefficient value can be achieved without making the distance between the first coil 121 and the second coil 122 too far or too close.

[0041] As a specific example, the second region R2 may have a lower magnetic permeability than the first region R1. The first region R1 may be integrally formed with the main body 110. However, the first region R1 may be manufactured separately from the main body 110 and may be formed of magnetic particles of a different type or size. By setting the magnetic permeability of the second region R2 relatively low as in this embodiment, the magnitude of leakage magnetic flux of each of the first coil portion 121C and the second coil portion 122C can be reduced without excessively reducing the spacing between the first coil portion 121C and the second coil portion 122C, thereby reducing the saturation current (I sat ) can be reduced. The first region R1 has a relatively high magnetic permeability, but if the magnetic permeability of the first region R1 is reduced to a level similar to that of the second region R2, the magnitude of the coupling magnetic flux may be reduced, and in order to compensate for this, it is necessary to increase the number of turns of the first coil portion 121C and the second coil portion 122C or reduce the interval between them. By making the first region R1 have a relatively high level of magnetic permeability as in this embodiment, it is possible to sufficiently ensure the magnitude of the coupling magnetic flux without increasing the number of turns of the first coil portion 121C and the second coil portion 122C or reducing the interval between them excessively, and thus it is possible to effectively achieve the target coupling coefficient.

[0042] A specific form of the coupling adjuster 130 will be described in detail. First, as in the present embodiment, the first coil part 121C and the second coil part 122C may be disposed on the first and second surfaces (corresponding to the upper and lower surfaces, respectively, based on the drawing) facing each other in the second region R2 of the coupling adjuster 130. In this case, the first coil 121 and the second coil 122 may be supported by the coupling adjuster 130 and may be formed on the first and second surfaces of the coupling adjuster 130 using a plating process or the like. In addition, the second region R2 of the coupling adjuster 130 may extend to the side of the main body 110. As a result, the second region R2 may be disposed in an outer region of the first coil part 121C and the second coil part 122C. In this way, by disposing the second region R2, which has a relatively low magnetic permeability in the coupling adjustment part 130, in the region between the first coil part 121C and the second coil part 122C and in the region outside the region, the magnitude of leakage magnetic flux of the first coil 121 and the second coil 122 can be effectively reduced.

[0043] The region where the coupling adjustment unit 130 is formed may vary depending on the magnitude of the desired coupling coefficient and other characteristics, which will be described with reference to the modified examples of FIGS. 9 to 11. First, as in the modified example of FIG. 9, the second region R2 of the coupling adjustment unit 130 may be realized in a form surrounded by the main body 110 in the lateral direction. In this case, the second region R2 may be formed limited to the region where the first coil part 121C and the second coil part 122C are formed, and may not be formed outside the first coil part 121C and the second coil part 122C. When the coupling adjustment unit 130 has such an arrangement, the magnitude of the coupling magnetic flux of the first coil 121 and the second coil 122 may be increased outside the first coil part 121C and the second coil part 122C.

[0044] 10, the coupling adjuster 130 may have a shape in which the first region R1 is expanded. That is, the first region R1 may extend to a region where the first coil portion 121C and the second coil portion 122C overlap in the first direction D1, and in this case, the region where the second region R2 is formed may be limited to the outside of the first coil portion 121C and the second coil portion 122C.

[0045] 11, the second region R2 of the coupling adjuster 130 may be partially expanded inwardly, that is, the second region R2 may be realized in a form extending in a direction in which the cores of the first coil portion 121C and the second coil portion 122C are located.

[0046] As described above, the coupling adjustment unit 130 has different magnetic permeabilities in the first region R1 and the second region R2. For example, the magnetic permeability of the second region R2 may be lower than that of the first region R1. If it is difficult to measure the magnetic permeability of each region in the coil component 100, the magnetic permeability may be compared by analyzing the type, particle size, packing rate, etc. of the magnetic material contained in the first region R1 and the second region R2. Hereinafter, with reference to Figs. 5 to 9, a form in which the magnetic permeability of the first region R1 and the second region R2 is adjusted will be described. In addition, the packing rate of the magnetic particles in the second region R2 is adjusted to be lower than that of the first region R1.

[0047] 5 and 6, the first region R1 includes magnetic particles P11, and an insulating material 131 such as resin is interposed between the magnetic particles P11. Similarly, the second region R2 includes magnetic particles P21, and an insulating material 132 such as resin is interposed between the magnetic particles P12. As shown in the figures, the packing rate of the magnetic particles P11 in the first region R1 may be higher than that of the magnetic particles P21 in the second region R2. As an example of a method for obtaining the packing rate, after obtaining SEM images of the first region R1 and the second region R2, the ratio of the area occupied by the magnetic particles P11 and P21 to the total area may be calculated, and in this case, the packing rate value may be obtained for multiple cross sections to obtain a more accurate value.

[0048] When there is no large difference in size between the magnetic particles P11 and P21 in the first region R1 and the second region R2, for example, when the difference between the D50 of the magnetic particles P11 in the first region R1 and the D50 of the magnetic particles P21 in the second region R2 is 10% or less, the packing ratio of the magnetic particles P11 and P21 may affect the magnetic permeability in the region. Here, the difference in D50 being 10% or less means that the ratio of the difference between the large value and the small value of D50 to the large value of D50 is 10% or less. As an example, the magnetic particles P11 included in the first region R1 may have a diameter range of 5 to 61 μm, and similarly, the magnetic particles P21 included in the second region R2 may have a diameter range of 5 to 61 μm.

[0049] In order to increase the filling rate of the magnetic particles, magnetic particles with different particle size distributions can be used. That is, the first region R1 can contain two or more types of magnetic particles with different D50 sizes, and FIG. 7 shows an example using two types of particles P11 and P12, and FIG. 8 shows an example using three types of particles P11, P12, and P13. In this way, by using a plurality of magnetic particles with different D50 sizes, the filling rate of the magnetic particles can be improved, and the magnetic permeability of the corresponding region can be increased. In this case, the first magnetic particles P11 included in the first region R1 can have a diameter range of 5 to 61 μm, the second magnetic particles P12 can have a diameter range of 0.9 to 4.5 μm, and the third magnetic particles P13 can have a diameter range of 10 to 800 nm.

[0050] The diameters of the magnetic particles P11 to P13, P21 present in the coupling adjustment part 130 can be measured at the cross section of the coupling adjustment part 130. Specifically, after photographing a plurality of areas (e.g., 5 or 10 areas) at equal intervals in the D2 direction with respect to the D1-D3 cross section passing through the center of the main body 110 with a scanning electron microscope, the diameters of the magnetic particles P11 to P13, P21 can be obtained using an image analysis program. In this case, as a specific example, the image pixel size in the SEM image can be fixed to 10 nm×10 nm, and the working distance can be fixed to 8 mm. In addition, the back scattered mode can be used as the mode. Then, the average diameter can be calculated using an image analysis program (e.g., Deep learning tool by ORS). The magnetic particles P11 to P13, P21 can be spherical or nearly spherical, but are not limited thereto. That is, the magnetic particles P11 to P13, P21 can also have a non-spherical shape. Such a shape can be obtained by the sphericity being reduced during the oxidation process of the magnetic particles P11-P13 and P21. If the magnetic particles P11-P13 and P21 have any shape that does not maintain a spherical shape, the above-mentioned diameter can be interpreted as a ferret diameter, and the average diameter can be interpreted as an average pellet diameter. As a method for calculating the average diameter, a tool of image processing software can be used, and a size distribution can be obtained by particle size analysis for each region. In the above description, the diameters of the magnetic particles P11-P13 and P21 can be measured by taking multiple cross sections of the magnetic component, but if it is difficult to take multiple cross sections, they can also be measured in one cross section, for example, D1-D3 cross section or D1-D2 cross section passing through the center of the main body 110.

[0051] Meanwhile, in the above embodiment, the magnetic permeability of the coupling control unit 130 of the magnetic particles is made different, and the filling rate in each region is adjusted for this purpose. Alternatively, the first R1 and second R2 regions may be made of different materials constituting the magnetic particles, thereby adjusting the magnetic permeability. Specifically, the coupling control unit 130 includes an Fe-based alloy, and the Fe-based alloy included in the first region R1 and the Fe-based alloy included in the second region R2 may have different compositions. In this case, the Fe-based alloy included in the first region R1 may have a higher Fe content than the Fe-based alloy included in the second region R2, and the Fe content may be in wt%. In addition, considering that Si may affect the magnetic permeability in addition to Fe, the Si content may be adjusted together with or independently of Fe. For example, the Fe-based alloy included in the coupling control unit 130 may be an Fe-Si-based alloy, and the Fe-Si-based alloy included in the first region R1 may have a higher Si content than the Fe-Si-based alloy included in the second region R2. Specifically, the Si content in the Fe-Si alloy included in the first region R1 may be 6.5 wt% or more, and the Si content in the Fe-Si alloy included in the second region R2 may be less than 6.5 wt%. More specifically, the Si content in the Fe-Si alloy included in the second region R2 may be 1 wt% or more and 5 wt% or less. In addition, when the Fe-based alloy included in the first region R1 and the Fe-based alloy included in the second region R2 have different compositions, the types of elements included therein may be different from each other. For example, an element included in the Fe-based alloy in the first region R1 may not be included in the Fe-based alloy in the second region R2, and vice versa.

[0052] Meanwhile, unlike the previous embodiment, the second region R2 may be realized in a sheet shape rather than magnetic particles in the coupling adjustment part 130. That is, the second region R2 may include a magnetic sheet, where the magnetic sheet may include ferrite. In this case, the first region R1 may include magnetic particles formed of an Fe-based alloy having a relatively higher magnetic permeability than ferrite.
