Description

[Technical field]

[0001] The present invention relates to rods for smoking articles comprising gathered sheets of homogenized tobacco material, smoking articles comprising such rods, and methods of forming such rods. [Background technology]

[0002] Methods and apparatus for producing shreds, strands, or strips of tobacco material are known in the art. Typically, such shreds, strands, and strips of tobacco material are about 3 mm or less in width. For example, U.S. Patent No. 4,000,748 discloses a method and apparatus for chopping a sheet of reconstituted tobacco into strips and crimping the resulting strips in a substantially simultaneous process. The tobacco material sheet moves between a pair of rotating and intermeshing stacks of discs that chop the sheet into a plurality of strips having widths of about 0.65 to 1.55 mm. The forward motion of the resulting strip is slowed by the intermeshing of the tangent faces of the adjacent discs, causing the strip to shrink into a crimped configuration. The crimped strips are reported to have an increased fill value.

[0003] US Patent No. 4,598,721 discloses a method and apparatus for producing crimped fiber pieces of reconstituted tobacco. Tobacco ash and / or tobacco waste is processed into a plastically deformable mixture with a binder and possibly additives, and extruded through a special die head to obtain an individual thread-like crimped intermediate product, which is then separated into individual crimped fiber pieces. The crimped fiber pieces should have a thickness of 0.1 to 0.3 mm, a width of 0.4 to 3 mm, and a drawn length of 5 to 40 mm.

[0004] U.S. Patent No. 4,889,143 discloses a cigarette rod having a plurality of substantially longitudinally extending strands resulting from shredded sheet-like reconstituted tobacco material and confined in a circumscribing wrapping material. A strip of sheet-like reconstituted tobacco material is shredded into a plurality of strands and surrounded by a paper wrapper to converge into a rod-like shape to form a continuous rod. The continuous rod is then cut at regular intervals to form a plurality of rods of desired length. To control the pressure loss of the cigarette rod, strands having crimped properties can be manufactured and positioned in a longitudinally extending manner, and air can flow through the spaces between each strand along the length of the rod. Strands traveling through the rod-forming means at a speed slightly slower than the speed at which they exit the shredding means tend to become crimped strands, which are somewhat bent, wrinkled, wavy or sinusoidal strands, allowing for an increased amount of material per unit length of rod section.

[0005] The formation of rods for smoking articles comprising crimped or uncrimped tobacco material has a number of disadvantages, which are explained below.

[0006] First, shredded tobacco material undesirably produces tobacco fines and other waste. Second, rods containing shredded tobacco material exhibit "loose ends" where the shredded tobacco material falls off from the ends of the rod. This is exacerbated by breakage of the shredded tobacco material during rod formation. Not only are the loose ends aesthetically undesirable, but they can also lead to inconveniently frequent cleaning of manufacturing and smoking equipment.

[0007] Third, rods containing shredded tobacco material tend to exhibit a large weight standard deviation, or in other words, weights of rods of the same dimensions tend to be inconsistent, due in part to the tendency of the rods to exhibit the aforementioned open ends. The large weight standard deviation of rods containing shredded tobacco material leads to a high rejection rate of rods whose weights fall outside a selected tolerance range, which is undesirable.

[0008] Finally, rods containing shredded tobacco material tend to exhibit non-uniform density, i.e., density along the entire length of the rod is inconsistent. This is due to variations in the amount of tobacco material at various locations along the rod, leading to "voids" with reduced amounts of tobacco material and "pads" with increased levels of tobacco material. The non-uniform density of rods containing shredded tobacco material adversely affects the resistance to draw (RTD) of the rod. Furthermore, the non-uniform density of rods containing shredded tobacco material results in open ends when voids exist at the ends of the rod.

[0009] The large weight standard deviation and non-uniform density of open ends exhibited by rods containing shredded tobacco material are particularly problematic and undesirable in short length rods, which are sometimes referred to as plugs. [Prior art documents] [Patent documents]

[0010] [Patent Document 1] U.S. Patent No. 4,000,748 [Patent Document 2] U.S. Patent No. 4,598,721 [Patent Document 3] U.S. Patent No. 4,889,143 Summary of the Invention [Problem to be solved by the invention]

[0011] It would be desirable to provide a rod comprising tobacco material for use in a smoking article that exhibits fewer open ends than a rod comprising shredded tobacco material.

[0012] Alternatively or additionally, it would be desirable to provide rods comprising tobacco material for use in smoking articles that exhibit a smaller weight standard deviation than rods comprising shredded tobacco material.

[0013] Alternatively, or additionally, it would be desirable to provide a rod comprising tobacco material for use in a smoking article that exhibits a more uniform density than a rod comprising shredded tobacco material. [Means for solving the problem]

[0014] In accordance with the present invention, there is provided a rod comprising a gathered sheet of homogenized tobacco material having one or more aerosol formers surrounded by a wrapper, the sheet of homogenized tobacco material having an aerosol former content of greater than 5% on a dry weight basis.

[0015] In accordance with the present invention, there is provided a rod comprising a gathered sheet of homogenized tobacco material having one or more aerosol formers surrounded by a wrapper, the sheet of homogenized tobacco material having an aerosol former content of between 5% and 30% on a dry weight basis.

[0016] In accordance with the present invention, there is further provided a rod comprising a gathered sheet of homogenized tobacco material surrounded by a wrapper and a continuous element having one or more additives attached thereto, said continuous element being embedded in the gathered continuous sheet of homogenized tobacco material.

[0017] In accordance with the present invention, a heated smoking article is provided that includes an aerosol-generating substrate comprising a gathered sheet of homogenized tobacco material surrounded by a wrapper.

[0018] As used herein, the term "rod" means a generally cylindrical element having a substantially circular, oval, or elliptical cross section.

[0019] As used herein, the term "sheet" means a laminar element having a width and length substantially greater than its thickness.

[0020] As used herein, the term "length" refers to the dimension in the direction of the cylindrical axis of a rod according to the present invention.

[0021] As used herein, the term "width" refers to the dimension substantially perpendicular to the cylindrical axis of a rod according to the present invention.

[0022] As used herein, the term "homogenized tobacco material" means a material formed of agglomerated particulate tobacco.

[0023] As used herein, the term "gathered" means that the homogenized tobacco material sheet is rolled, folded, or otherwise compressed or contracted transversely to the cylindrical axis of the rod.

[0024] As used herein, the phrase "a rod according to the present invention" means a rod of a heated smoking article according to the present invention.

[0025] In the following description, it will be understood that features of the invention described in relation to one embodiment of the invention may also be applied to other embodiments of the invention.

[0026] Preferably, the gathered sheet of homogenized tobacco material extends along substantially the entire length of the rod and also across substantially the entire cross-sectional area of the rod.

[0027] The inclusion of a gathered sheet of homogenized tobacco material according to the present invention in a rod advantageously significantly reduces the risk of open ends compared to rods comprising shredded tobacco material.

[0028] Rods comprising homogenized tobacco material sheets according to the present invention advantageously exhibit a much smaller weight standard deviation than rods comprising fine pieces of tobacco material. The weight of a particular length of rod according to the present invention depends on the density, width and thickness of the homogenized tobacco material sheet that is gathered to form the rod. Thus, the weight of a particular length of rod according to the present invention can be controlled by controlling the density and dimensions of the homogenized tobacco material sheet. This reduces the inconsistency in weight of rods according to the present invention of the same dimensions, thereby reducing the rejection rate of rods whose weight falls outside a selected acceptable range. Rods comprising homogenized tobacco material sheets according to the present invention advantageously exhibit a more uniform density than rods comprising fine pieces of tobacco material.

[0029] In a preferred embodiment, a rod according to the present invention comprises a gathered, textured, homogenized tobacco material sheet surrounded by a wrapper.

[0030] The use of a textured homogenized tobacco material sheet advantageously facilitates gathering the homogenized tobacco material sheet to form a rod according to the present invention.

[0031] As used herein, the term "textured sheet" refers to a sheet that has been crimped, embossed, debossed, perforated, or deformed. Textured sheets of homogenized tobacco material for use in the present invention may include a plurality of spaced apart depressions, protrusions, perforations, or combinations thereof.

[0032] In certain preferred embodiments, a rod according to the present invention comprises a gathered, crimped sheet of homogenized tobacco material surrounded by a wrapper.

[0033] As used herein, the term "crimped sheet" is intended to be synonymous with the term "creep sheet" and refers to a sheet having a plurality of substantially parallel ridges or corrugations. Preferably, the crimped sheet of homogenized tobacco material has a plurality of ridges or corrugations that are substantially parallel to the cylindrical axis of a rod according to the present invention. This advantageously facilitates gathering the crimped sheet of homogenized tobacco material to form a rod. However, it should be understood that the crimped sheet of homogenized tobacco material used in the present invention may alternatively or additionally have a plurality of substantially parallel ridges or corrugations that are disposed at an acute or obtuse angle relative to the cylindrical axis of the rod.

[0034] In certain embodiments, the homogenized tobacco material sheets used in the present invention are substantially uniformly textured over substantially all of their surfaces. For example, a crimped sheet of homogenized tobacco material used in the present invention may include a plurality of substantially parallel ridges or corrugations that are substantially uniformly spaced across the width of the sheet.

[0035] Furthermore, the present invention allows the use of a rod according to the present invention in a smoking article.

[0036] The present invention also makes possible a smoking article comprising a rod according to the invention.

[0037] A rod according to the present invention can be used as a rod of combustible smokable material in a lighting smoking article.

[0038] In one embodiment, a rod according to the present invention may be used as a rod of combustible smokable material in an end-lighting cigarette, comprising combustible smokable material and a filter downstream of the rod of combustible smokable material.

[0039] As used herein, the terms "upstream" and "downstream" are used to describe the relative positions of components, or parts of components, of a smoking article, including a rod according to the present invention, with respect to the direction of air that is drawn through the smoking article in use.

[0040] A number of smoking articles have been proposed in the past in which tobacco is heated rather than burned. In general, in heated smoking articles, aerosol is generated by heat transferred from a heat source, e.g., a chemical, electrical, or combustible heat source, to a physically separate aerosol-generating substrate that can be located within, around, or downstream of the heat source.

[0041] The present invention also provides an aerosol-generating substrate for a heated smoking article, the aerosol-generating substrate comprising a rod according to the present invention.

[0042] As used herein, the term "aerosol-generating substrate" means a substrate that is capable of releasing a volatile material upon heating to generate an aerosol.

[0043] The rods according to the invention are particularly suitable for use as aerosol-generating substrates in heated smoking articles. Aerosol-generating substrates in heated smoking articles are generally much shorter than rods of combustible smokable material in conventional end-lighting smoking articles. As mentioned above, the large weight standard deviation and non-uniform density of open ends found in rods containing shredded tobacco material are particularly undesirable in rods of short length. The use of short rods according to the invention as aerosol-generating substrates in heated smoking articles advantageously minimizes or avoids one or more of the disadvantages associated with the use of rods containing shredded short tobacco material as mentioned above.

[0044] The present invention also provides a heated smoking article comprising an aerosol-generating substrate, the aerosol-generating substrate comprising a rod according to the present invention.

[0045] In one embodiment, the rod according to the present invention can be used as an aerosol-generating substrate of a heated smoking article that includes a combustible heat source and an aerosol-generating substrate downstream of the combustible heat source. For example, the rod according to the present invention can be used as an aerosol-generating substrate of a heated smoking article of the type disclosed in WO2009 / 022232, which includes a combustible carbon-based heat source, an aerosol-generating substrate downstream of the combustible heat source, and a heat-conducting element that contacts the rear of the combustible carbon-based heat source around and adjacent to the front of the aerosol-generating substrate. However, it should be understood that the rod according to the present invention can also be used as an aerosol-generating substrate of a heated smoking article that includes a combustible heat source of other configurations.

[0046] In another embodiment, a rod according to the present invention can be used as an aerosol-generating substrate of a heated smoking article for use in an electrically heated aerosol generating system, where the aerosol-generating substrate of the heated smoking article is heated by an electrical heat source.

[0047] For example, a rod according to the invention may be used as an aerosol-generating substrate in a heated smoking article of the type disclosed in European Patent Publication No. 0822670.

[0048] The installation or removal of a heated smoking article comprising an aerosol-generating substrate having a rod containing fine pieces of tobacco material into or from an electrically heated aerosol-generating system tends to expel the fine pieces of tobacco material from the rod, which can lead to the inconvenience of requiring frequent cleaning of the electrical heat source and other parts of the electrically heated smoking system to remove the expelled fine pieces.

[0049] In contrast, incorporating or removing from an electrically heated aerosol generating system a heated smoking article having an aerosol-generating substrate including a rod having a gathered sheet of homogenized tobacco material advantageously does not result in the expulsion of tobacco material.

[0050] Further according to the present invention there is provided a filter for a smoking article, the filter comprising a rod according to the present invention.

[0051] Rods according to the present invention can be used in filters for lighting and heated smoking articles.

[0052] The rod according to the invention can be used in filters comprising a single filter segment, and also in multi-component filters comprising two or more filter segments.

[0053] Filters with tobacco-containing filter segments are known in the art. For example, EP 1 889 550 discloses a multi-component filter for smoking articles, comprising a mouth-side segment, a first flavor-releasing segment upstream of the mouth-side segment, the first flavor-releasing segment comprising tobacco or other plant leaves, and a second flavor-releasing segment upstream of the first flavor-releasing segment, the second flavor-releasing segment comprising a filter material and a flavoring substance. The resistance to draw of the second flavor-releasing segment is greater than the resistance to draw of the first flavor-releasing segment, and the resistance to draw of the second flavor-releasing segment is greater than the resistance to draw of the mouth-side segment.

[0054] In certain embodiments, the rod according to the invention can be used as a tobacco-containing filter segment of a mono- or multi-component filter, for example, the rod according to the invention can be used as a first flavor-releasing segment of a multi-component filter of the type disclosed in EP 1 889 550.

[0055] Additionally, filters including rods according to the present invention may include one or more filter materials for removing particulate matter, gaseous matter, or combinations thereof. Suitable filter materials are known in the art and include, but are not limited to, fibrous filter materials such as cellulose acetate tow and paper, adsorbents such as activated alumina, zeolites, molecular sieves, and silica gel, and combinations thereof.

[0056] Alternatively, or in addition, a filter including a rod according to the present invention may further include one or more smoke or aerosol-modifying agents. Suitable smoke and aerosol modifiers are known in the art and include, but are not limited to, flavorings such as menthol.

[0057] Preferably, a rod according to the invention has a substantially uniform cross-section.

[0058] The rod according to the invention can be manufactured in different sizes depending on the intended use. For example, rods according to the present invention can be from about 5 mm to about 10 mm in diameter depending on the intended use. For example, rods according to the present invention can be from about 5 mm to about 150 mm in length depending on the intended use.

[0059] In certain embodiments, rods according to the present invention for use as rods of combustible smokable material in conventional end-light smoking articles can be between about 30 mm and about 140 mm in length.

[0060] In other embodiments, rods according to the present invention for use as aerosol-generating substrates in heated smoking articles may be from about 5 mm to about 20 mm in length.

[0061] In another embodiment, rods according to the present invention for use as filters for conventional and heated smoking articles can be from about 5 mm to about 30 mm in length.

[0062] A rod of the present invention of a desired unit length can be produced by forming multiple unit lengths of a rod of the present invention and then cutting or dividing the multiple unit lengths into a plurality of rods of the desired unit lengths.

[0063] For example, a rod according to the present invention having a length of about 15 mm for use as an aerosol-generating substrate in a heated smoking article can be produced by forming a rod according to the present invention having a length of about 150 mm and then cutting the elongated rod into ten rods according to the present invention having lengths of about 15 mm.

[0064] A homogenized tobacco material sheet for use in the present invention may be formed by agglomerating particulate tobacco obtained by crushing or grinding one or both of a tobacco laminate and a tobacco stem. Alternatively or additionally, a homogenized tobacco material sheet for use in the present tobacco may include one or more of tobacco powder, tobacco fines, and other particulate tobacco by-products formed, for example, during the processing, conveying, and transportation of tobacco.

[0065] When the rod according to the present invention is intended to be used as an aerosol-generating substrate in a heated smoking article, the homogenized tobacco material sheet used in the present invention preferably comprises particulate tobacco obtained by crushing or grinding a tobacco leaf laminate.

[0066] In certain embodiments, homogenized tobacco material sheets for use in the present invention may have a tobacco content of at least about 40% by weight, or at least 50% by weight, on a dry weight basis. In other embodiments, homogenized tobacco material sheets for use in the present invention may have a tobacco content of about 70% by weight or more, on a dry weight basis. When rods according to the present invention are intended for use as aerosol-generating substrates in heated smoking articles, homogenized tobacco material sheets with higher tobacco content advantageously generate aerosols with enhanced tobacco flavor.

[0067] The homogenized tobacco material sheets used in the present invention may include one or more intrinsic binders that are tobacco endogenous binders, one or more extrinsic binders that are tobacco exogenous binders, or a combination thereof to aid in the cohesion of the particulate tobacco. Alternatively or additionally, the homogenized tobacco material sheets used in the present invention may include other additives, including, but not limited to, tobacco and non-tobacco fibers, aerosol formers, humectants, plasticizers, flavorants, fillers, aqueous or non-aqueous solvents, and combinations thereof.

[0068] Extrinsic binders suitable for inclusion in homogenized tobacco material sheets for use in the present invention are conventionally known and include, but are not limited to, gums such as guar gum, xanthan gum, gum arabic, locust bean gum, and the like; cellulosic binders such as, for example, hydroxypropyl cellulose, carboxymethyl cellulose, hydroxyethyl cellulose, methyl cellulose, and ethyl cellulose; organic acids such as starch, alginic acid, conjugate bases of organic acids such as sodium alginate, polysaccharides such as agar-agar, and pectin, and combinations thereof.

[0069] Non-tobacco fibers suitable for inclusion in homogenized tobacco material sheets for use in the present invention are conventionally known and include, but are not limited to, cellulose fibers, softwood fibers, hardwood fibers, jute fibers, and combinations thereof. Prior to inclusion in homogenized tobacco material sheets for use in the present invention, the non-tobacco fibers may be subjected to any suitable treatment known in the art, including, but not limited to, mechanical pulping, refining, chemical pulping, bleaching, sulfate pulping, and combinations thereof.

[0070] The homogenized tobacco material sheets used in the present invention should have a tensile strength high enough to be gathered to form a rod in accordance with the present invention, hi certain embodiments, non-tobacco fibers can be included in the homogenized tobacco material sheets used in the present invention to obtain adequate tensile strength.

[0071] For example, homogenized tobacco material sheets for use in the present invention may contain from about 1% to about 5% by weight non-tobacco fibers on a dry weight basis.

[0072] Suitable aerosol formers and humectants for inclusion in the homogenized tobacco material sheets used in the present invention are conventionally known and include, but are not limited to, polyhydric alcohols such as triethylene glycol, 1,3-butanediol, and glycerin, polyhydric alcohol esters such as glycerol monoacetate, glycerol diacetate, glycerol triacetate, and aliphatic esters of mono-, di-, or polycarboxylic acids, such as dimethyl dodecanedioate, dimethyl tetradecanedioate, and the like.

[0073] In certain preferred embodiments, homogenized tobacco material sheets for use with the present invention that include one or more aerosol formers have an aerosol former content of greater than 5% on a dry weight basis. In another preferred embodiment, homogenized tobacco material sheets for use with the present invention that include one or more aerosol formers have an aerosol former content of from about 5% to about 30% by weight on a dry weight basis.

[0074] For example, when a rod according to the present invention is intended for use in an aerosol-generating substrate of a heated smoking article, the homogenized tobacco material sheet used in the present invention has an aerosol former content of from about 5% to about 30% by weight on a dry weight basis.

[0075] It is understood that the composition of the homogenized tobacco material sheets used in the present invention can be designed to comply with regulatory requirements.

[0076] Many reconstitution processes for producing homogenized tobacco material sheets are known in the art, including, but not limited to, papermaking processes of the type disclosed in, for example, U.S. Patent No. 3,860,012, casting or "cast leaf" processes of the type disclosed in, for example, U.S. Patent No. 5,724,998, dough reconstitution processes of the type disclosed in, for example, U.S. Patent No. 3,894,544, and extrusion processes of the type disclosed in, for example, British Patent Publication No. 983,928. Generally, the density of homogenized tobacco material sheets produced by extrusion and dough reconstitution processes is greater than the density of homogenized tobacco material sheets produced by casting processes.

[0077] Preferably, the homogenized tobacco material sheets used in the present invention are produced by a casting process which generally involves casting a slurry containing particulate tobacco and one or more binders onto a conveyor belt or other support surface, drying the cast slurry to form a homogenized tobacco material sheet, and removing the homogenized tobacco material sheet from the support surface.

[0078] For example, in certain embodiments, homogenized tobacco material sheets for use in the present invention can be produced from a slurry including particulate tobacco, guar gum, cellulose fibers, and glycerin by a casting process.

[0079] The homogenized tobacco material sheets used in the present invention can be textured using any suitable known machine for texturing filter tow, paper, and other materials.

[0080] For example, homogenized tobacco material sheets for use in the present invention may be crimped using a crimping unit having a pair of rotating crimping rollers of the type disclosed in Swiss published patent 691156. However, it should be understood that homogenized tobacco material sheets for use in the present invention may be textured using other suitable machines and processes that deform or perforate the homogenized tobacco material sheets.

[0081] Rods according to the present invention can be manufactured from sheets of homogenized tobacco material of different dimensions depending on the intended use.

[0082] The homogenized tobacco material sheets used in the present invention must be wide enough to be gathered to form a rod according to the present invention. Preferably, the homogenized tobacco material sheets used in the present invention have a width of at least about 25 mm. In certain embodiments, homogenized tobacco material sheets for use with the present invention may have a width of from about 25 mm to about 300 mm.

[0083] The resistance to draw of a rod according to the present invention of a particular maximum transverse dimension is influenced by the width of the sheet of homogenized tobacco material that is gathered to form the rod, which should be greater than the maximum transverse dimension of the rod.

[0084] Preferably, the width of the homogenized sheet of material is at least three times the maximum transverse dimension of the rod. In certain embodiments, the width of the homogenized sheet of material can be at least 5 times the maximum transverse dimension of the rods, while in other embodiments, the width of the homogenized sheet of material can be at least 10 times the maximum transverse dimension of the rods.

[0085] Preferably, the homogenized tobacco material sheets used in the present invention have a thickness of at least about 50 μm. In certain embodiments, homogenized tobacco material sheets for use with the present invention may have a thickness of from about 50 μm to about 300 μm.

[0086] In certain embodiments, the homogenized tobacco material sheet used in the present invention has a thickness of 100 g / m 2 and about 300 g / m 2 The sheet may have a basis weight of 100 g.

[0087] A rod according to the present invention may comprise a gathered sheet of homogenized tobacco material surrounded by a porous or non-porous wrapper.

[0088] In certain embodiments, a rod according to the present invention may comprise a gathered sheet of homogenized tobacco material surrounded by a paper wrapper.

[0089] Paper wraps suitable for use in the present invention are well known in the art and include, but are not limited to, cigarette paper and filter plug wrap.

[0090] In other embodiments, a rod according to the present invention may include a gathered sheet of homogenized tobacco material surrounded by a non-paper wrapper. Suitable non-paper wrappers for use in the present invention are known in the art and include, but are not limited to, homogenized tobacco materials.

[0091] Rods according to the present invention can be manufactured using conventional cigarette making and cigarette filter machinery. For example, rods comprising gathered and crimped sheets of homogenized tobacco material according to the present invention can be produced using machinery for forming filter rods comprising gathered and crimped sheets of paper of the type disclosed in Swiss Laid-Open Patent Publication 691 156.

[0092] The present invention also provides a method of forming a rod according to the present invention, the method comprising the steps of providing a continuous sheet of homogenized tobacco material comprising one or more aerosol formers and having an aerosol former content of greater than 5% on a dry weight basis; gathering the continuous sheet of homogenized tobacco material transversely to its longitudinal axis; surrounding the gathered continuous sheet of homogenized tobacco material with a wrapper to form a continuous rod; and severing the continuous rod into a plurality of separate rods.

[0093] Further in accordance with the present invention, there is provided a method of forming a rod in accordance with the present invention, the method comprising the steps of providing a continuous sheet of homogenized tobacco material comprising one or more aerosol formers and having an aerosol former content of 5% to 30% by weight on a dry weight basis, surrounding the gathered continuous sheet of homogenized tobacco material with a wrapper to form a continuous rod, and severing the continuous rod into a plurality of separate rods.

[0097] The one or more additives may be one or more liquid additives, or one or more solid additives, or a combination of one or more liquid additives and one or more solid additives.

[0098] Suitable liquid and solid additives for use in the present invention are known in the art and include, but are not limited to, flavoring substances such as menthol, adsorbents such as activated charcoal, and botanical additives.

[0099] The one or more additives may be added to substantially the entire continuous sheet of homogenized tobacco material, or the one or more additives may be added to selected areas or portions of the continuous sheet of homogenized tobacco material.

[0100] If the method further comprises the step of texturing the continuous sheet of homogenized tobacco material, the one or more additives may be added to the continuous sheet of homogenized tobacco material before or after texturing the continuous sheet of homogenized tobacco material.

[0101] Preferably, the method further comprises adding one or more additives to the continuous sheet of homogenized tobacco material after texturing the continuous sheet of homogenized tobacco material.

[Diagram 3] 1 shows the density of rods containing shredded tobacco material. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS

[0108] The apparatus shown in Figure 1 generally comprises a feeding means for feeding a continuous sheet of homogenized tobacco material, a crimping means for crimping the continuous sheet of homogenized tobacco material, a rod forming means for gathering the crimped sheet of continuous homogenized tobacco material and surrounding the gathered crimped sheet of continuous homogenized tobacco material with a wrapper to form a continuous rod, and a cutting means for severing the continuous rod into a plurality of individual rods. The apparatus also comprises a conveying means for conveying the continuous sheet of homogenized tobacco material downstream through the apparatus from the feeding means, through the crimping means, to the rod forming means.

[0109] As shown in Figure 1, the feeding means comprises a continuous sheet of homogenized tobacco material 2 attached to a crimping means comprising a bobbin 4 and a pair of rotatable crimping rollers 6. In use, the continuous sheet of homogenized tobacco material 2 is drawn from the bobbin 4 and transported by a conveying mechanism through a series of guide and tension rollers to the downstream pair of crimping rollers 6. The continuous sheet of homogenized tobacco material 2 is fed between the pair of crimping rollers 6 which engage and crimp the continuous sheet of homogenized tobacco material 2 to form a continuous crimped sheet of homogenized tobacco material 8 having a plurality of spaced ridges or corrugations substantially parallel to the longitudinal axis of the homogenized tobacco material sheet through the apparatus.

[0110] The continuous crimped sheet 8 of homogenized tobacco material is conveyed by a conveying mechanism from the pair of crimping rollers 6 to a downstream rod forming means where it is fed through a converging funnel or horn 10. The converging funnel 10 gathers the continuous sheet of homogenized tobacco material transversely to its longitudinal axis. It is envisioned that the crimped sheet 8 of continuous homogenized tobacco material will assume a substantially cylindrical shape as it passes through the converging funnel 10.

[0111] In the presence of the converging funnel 10, the continuous crimped sheet of gathered homogenized tobacco material is wrapped with a continuous sheet of wrapping material 12. The continuous sheet of wrapping material is provided from a bobbin 14 and wrapped around the crimped sheet of gathered homogenized tobacco material by an endless belt conveyor or fixture. As shown in Figure 1, the rod forming means includes an adhesive application means 16 for applying adhesive to one of the longitudinal ends of the continuous sheet of wrapping material so that opposite longitudinal ends of the continuous sheet of wrapping material will adhere to each other when they come into contact to form a continuous rod.

[0112] The rod forming means further comprises drying means 18 downstream of the adhesive application means adapted to dry the adhesive applied to the joints of the continuous rod as it is transported downstream from the rod forming means to the cutting means in use.

[0113] The cutting means comprises a rotary cutter 20 which severs the continuous rod into a plurality of separate rods of unit length or multiples of unit length.

[0114] Additionally, the apparatus shown in FIG. 1 includes an additive application means 24 disposed between the crimping means and the rod forming means for applying a solid or liquid additive, such as a flavoring material, to the crimped sheet 8 of continuous homogenized tobacco material before it is gathered transversely to its longitudinal axis by the converging funnel 10.

[0115] In one alternative embodiment (not shown), an additive application means is disposed between the supply means and the crimping means for adding solid or liquid additives to the continuous sheet of homogenized tobacco material prior to crimping.

[0116] In another alternative embodiment (not shown), an additive application means is positioned adjacent to the converging funnel 10 of the rod forming means and is adapted to apply solid or liquid additives to the crimped sheet of gathered, continuous homogenized tobacco material prior to being wrapped in the continuous sheet of wrapping material 12.

[0117] In another embodiment (not shown), the apparatus includes means between the crimping means and the rod forming means for incorporating continuous elements having one or more additives added thereto into the crimped sheet 8 of continuous homogenized tobacco material before it is gathered by the converging funnel 10. EXAMPLES

[0118] Rods according to a first embodiment of the invention, having a length of 120 mm and a diameter between 6.9 mm and 7.2 mm, comprising a crimped sheet of gathered homogenized tobacco material surrounded by a paper wrapper, were produced at speeds of about 20 m / min to 25 m / min by the apparatus shown in Figure 1. The rods had widths of 110 mm to 134 mm, thicknesses of 120 μm to 260 μm, and a basis weight of 167 g / m. 2 From 201 g / m 2 , and a continuous sheet of tobacco material produced by a casting process having a moisture content of 5% to 12% was used to form the rods.

[0119] The density of the five rods according to the first embodiment of the invention is between about 10 mm and 110 mm along the length of the rods, and is C40 available from Cerulean, trading as Molins PLC, Milton Keynes, UK. 2 The measurements were made using a cigarette test unit, and the results of the density measurements are shown in Figure 2.

[0120] For comparison, the density of five rods of the same dimensions but containing shredded homogenized tobacco material surrounded by a paper wrapper was measured using standard methods at locations between about 10 mm and 110 mm along the length of the rod. The results of the density measurements are shown in Figure 3.

[0121] As shown in FIG. 2, for five rods according to the first embodiment of the present invention, the minimum density value is about 410 mg / cm 3 and the maximum density value is about 450 mg / cm 3 The average density value is about 430 mg / cm3 with a standard deviation of about 9 mg / cm3 and a coefficient of variation (CV) of about 2%.

[0122] As shown in FIG. 3, for the five rods containing shredded homogenized tobacco material, the minimum density value was about 360 mg / cm 3 and the maximum density value is about 470 mg / cm 3 and the average density value is about 410 mg / cm 3 with a standard deviation of approximately 29 mg / cm 3 , the CV is approximately 7%.

[0123] As is evident from the data presented in Figures 2 and 3, rods according to the first embodiment of the present invention advantageously exhibit a more uniform density than rods comprising shredded homogenized tobacco material. EXAMPLES

[0124] A rod according to the second embodiment of the present invention for use as an aerosol-generating substrate for an electrically heated smoking article having a length of approximately 12 mm and a diameter of 6.9 mm to 7.2 mm is produced by cutting the rod according to the first embodiment of the present invention produced in Example 1.
