Abstract
Description
paint composition
[0001] The present invention relates to a coating composition.
[0002] Conventionally, a widely adopted method for forming multi-layer coatings on automobile bodies or automobile parts is to form a multi-layer coating by a three-coat, two-bake method, in which an intermediate coating is applied to an object to be coated (electrodeposition-coated steel plate, plastic, etc.), followed by heat curing, then a base coat is applied, then a clear coat is applied, and then heat curing is carried out in that order.
[0003] In response to this, in recent years, from the viewpoint of shortening the line process and saving energy, studies have been conducted on a 3-coat, 1-bake method in which the heat curing step after application of an intermediate coat or the intermediate coat application step is omitted, and the steps are applied in the order of intermediate coat application → base coat application → clear coat application → heat curing, and a 2-coat, 1-bake method in which the steps are applied in the order of base coat application → clear coat application → heat curing (a preheating step may be inserted after application of the paint). Of these, from the viewpoint of suppressing environmental pollution due to the volatilization of organic solvents, there is a particular demand for the 3-coat, 1-bake method and the 2-coat, 1-bake method in which a water-based paint is used as the base paint.
[0004] In the painting of automobile exterior panels, even with the three-coat one-bake method, there is a demand for a high-quality design that is as good as or even better than the conventional method.
[0005] Furthermore, water-based paints containing luster pigments have the problem of being more prone to metallic unevenness than organic solvent-based paints.
[0006] On the other hand, if the paint thickens and / or settles during storage, it becomes difficult to apply the paint, and therefore storage stability is also required for the paint.
[0007] In the above-mentioned water-based base coat paint, one method for controlling viscosity is to incorporate an associative viscosity modifier into the paint. Such an associative viscosity modifier generally has a hydrophilic portion and a hydrophobic portion in one molecule, and in the water-based paint, the hydrophilic portion contributes to stability in the aqueous solution, while the hydrophobic portion adsorbs to the surface of the pigment and / or resin particles incorporated in the water-based paint, or the hydrophobic portions associate with each other to form a network structure, thereby effectively thickening the paint.
[0008] The associative viscosity modifier generally forms a network structure through hydrophobic interactions, thereby developing viscosity.
[0009] The above-mentioned water-based base coat paints generally contain surfactants to disperse hydrophobic resin components in water. Furthermore, when they contain water-soluble resins, additives, or pigment dispersion pastes, the contained hydrophilic organic solvents may be carried over into the water-based paint.
[0010] However, when an associative viscosity modifier is used in an aqueous base coat paint containing the above-mentioned surfactant and / or hydrophilic organic solvent, the viscosity provided by the associative viscosity modifier is not easily expressed, which can result in unevenness, etc., and this has been a problem. Specifically, if the viscosity of the aqueous base paint is low when applied to the substrate, a mixed layer can form between the paint applied in the upper and / or lower layers, and if the aqueous paint contains a luster pigment, the luster pigment in the paint can move after application, causing the orientation of the luster pigment to become irregular, resulting in unevenness.
[0011] Patent Document 1 describes an aqueous coating composition containing acrylic resin particles (A), a hydroxyl group-containing resin (B), a crosslinking agent (C), a viscosity modifier (D), and a pigment (E), in which the acrylic resin particles (A) have a core-shell structure in a mass ratio of 10 / 90 to 90 / 10, the core portion is crosslinked, and the amount of polymerizable unsaturated monomer (a1) having a linear, branched, or cyclic saturated or unsaturated hydrocarbon group having 4 or more carbon atoms is 3 to 70 parts by mass relative to 100 parts by mass of the total amount of polymerizable unsaturated monomers constituting the acrylic resin particles (A), the hydroxyl group-containing resin (B) has a weight average molecular weight of 1,000 or more and less than 100,000, and the viscosity modifier (D) is 100,000 parts by mass. The present invention discloses an aqueous coating composition having a weight-average molecular weight of 100.00 or more, and characterized in that the aqueous coating composition contains, relative to 100 parts by mass of the total amount of constituent monomers, 5 to 50 parts by mass of a polymerizable unsaturated monomer (d1) having a polyoxyalkylene chain, 5 to 90 parts by mass of at least one hydrophilic functional group-containing polymerizable unsaturated monomer (d2) having no polyoxyalkylene chain selected from N-vinyl-2-pyrrolidone, N-substituted (meth)acrylamide, hydroxyl group-containing polymerizable unsaturated monomers, and acid group-containing polymerizable unsaturated monomers, and 5 to 90 parts by mass of another polymerizable unsaturated monomer (d3), and the aqueous coating composition has a high viscosity development property, and the viscosity decreases with increasing shear rate.
[0012] Japanese Patent Application Publication No. 2013-221041
[0013] In the technology described in Patent Document 1, it was sometimes difficult to achieve both the storage stability of the resulting coating composition and the suppression of metallic unevenness in the coating film that was formed. In particular, when a hydrophilic solvent was contained in the aqueous coating composition, sufficient viscosity could not be obtained, and it was sometimes difficult to achieve both the storage stability of the resulting coating composition and the suppression of metallic unevenness in the coating film that was formed.

[0017] According to the present invention, it is possible to provide a coating composition that has excellent storage stability and is capable of forming a multi-layer coating film having an excellent appearance with suppressed metallic unevenness.
[0018] As used herein, the singular forms "a," "an," "the," etc. are intended to include both the singular and the plural unless otherwise expressly stated herein or otherwise clearly contradicted by context.
[0019] The present invention will be described in detail below, but these are examples of preferred embodiments, and the present invention is not limited to these details.
[0020] The coating composition of the present invention comprises a hydroxyl group-containing resin (A), a curing agent (B), a scaly luster pigment (C), a viscosity modifier (D), and an organic solvent (E) having a solubility in water of 4% by mass or more at 20°C, wherein the viscosity modifier (D) comprises at least one viscosity modifier selected from cellulose nanocrystals (D1) and cellulose nanofibers (D2), and the content of the organic solvent (E) having a solubility in water of 4% by mass or more at 20°C is in the range of 10 to 25% by mass, based on the volatile components in the coating composition.

These can be used alone or in combination of two or more.
[0022] The hydroxyl value of the hydroxyl-containing resin (A) is preferably in the range of 1 to 200 mgKOH / g, more preferably in the range of 2 to 180 mgKOH / g, and particularly preferably in the range of 5 to 170 mgKOH / g, from the viewpoints of the storage stability of the resulting coating composition and the suppression of metallic unevenness in the coating film formed.
[0023] The content of the hydroxyl group-containing resin (A) in the coating composition of the present invention is preferably 20 to 90 mass %, more preferably 25 to 87 mass %, and particularly preferably 30 to 85 mass %, based on the resin solid content in the coating composition, from the viewpoints of the storage stability and anti-fouling properties of the resulting coating composition.
[0024] In this specification, the term "solid content" refers to non-volatile components such as resins, curing agents, and pigments that remain after drying for 1 hour at 110° C. The solid content can be determined, for example, by weighing a sample into a heat-resistant container such as an aluminum foil cup, spreading the sample on the bottom of the container, drying it for 1 hour at 110° C., and weighing the mass of the components remaining after drying.
[0025] In addition, in this specification, the "solid content concentration" means the mass ratio of the solid content in the composition. Therefore, for example, the solid content concentration of the composition can be calculated by weighing out the composition into a heat-resistant container such as an aluminum foil cup, spreading the composition on the bottom of the container, drying it at 110°C for 1 hour, weighing the mass of the components in the composition remaining after drying, and determining the ratio of the mass of the components remaining after drying to the total mass of the composition before drying.

[0029] Hydroxyl-containing acrylic resin (A1) The hydroxyl-containing acrylic resin (A1) can usually be produced by copolymerizing a hydroxyl-containing polymerizable unsaturated monomer (a) and another polymerizable unsaturated monomer (b) copolymerizable with the hydroxyl-containing polymerizable unsaturated monomer (a) by a method known per se, such as solution polymerization in an organic solvent or emulsion polymerization in an aqueous medium.

[0053] The acid value of the water-dispersible hydroxyl-containing acrylic resin (A11) is preferably in the range of 3 to 90 mgKOH / g, more preferably in the range of 4 to 70 mgKOH / g, and particularly preferably in the range of 5 to 50 mgKOH / g, from the viewpoints of the storage stability of the resulting coating composition and the suppression of metallic unevenness in the coating film formed.
[0054] Furthermore, from the viewpoints of the storage stability of the resulting coating composition and suppression of metallic unevenness in the coating film formed, it is preferred that polymerizable unsaturated monomers having only one polymerizable unsaturated group per molecule are used as the monomer (a) and the monomer (b), and that the shell of the water-dispersible hydroxyl group-containing acrylic resin (A11) is uncrosslinked.
[0055] The water-dispersible hydroxyl group-containing acrylic resin (A11) can be obtained, for example, by emulsion polymerizing a monomer mixture (I) containing 0.1 to 30 mass% of the polymerizable unsaturated monomer (c) having at least two polymerizable unsaturated groups per molecule and 70 to 99.9 mass% of the polymerizable unsaturated monomer (d) having one polymerizable unsaturated group per molecule, adding to the resulting emulsion a monomer mixture (II) containing 1 to 35 mass% of the hydroxyl group-containing polymerizable unsaturated monomer (a) and 65 to 99 mass% of a polymerizable unsaturated monomer (b) other than the monomer (a), and further polymerizing the resulting emulsion.
[0056] The emulsion polymerization of the monomer mixture can be carried out by a method known per se, for example, by using a polymerization initiator in the presence of an emulsifier.
[0057] The emulsifier is preferably an anionic emulsifier or a nonionic emulsifier. Examples of the anionic emulsifier include sodium salts and ammonium salts of organic acids such as alkylsulfonic acid, alkylbenzenesulfonic acid, and alkylphosphate. Examples of the nonionic emulsifier include polyoxyethylene oleyl ether, polyoxyethylene stearyl ether, polyoxyethylene lauryl ether, polyoxyethylene tridecyl ether, polyoxyethylene phenyl ether, polyoxyethylene nonylphenyl ether, polyoxyethylene octylphenyl ether, polyoxyethylene monolaurate, polyoxyethylene monostearate, polyoxyethylene monooleate, sorbitan monolaurate, sorbitan monostearate, sorbitan trioleate, and polyoxyethylene sorbitan monolaurate.
[0058] A polyoxyalkylene group-containing anionic emulsifier having an anionic group and a polyoxyalkylene group such as a polyoxyethylene group or a polyoxypropylene group in one molecule, or a reactive anionic emulsifier having the anionic group and a radically polymerizable unsaturated group in one molecule may be used, and among these, the use of a reactive anionic emulsifier is preferred.
[0059] Examples of the reactive anionic emulsifier include sodium salts and ammonium salts of sulfonic acid compounds having a radically polymerizable unsaturated group such as a (meth)allyl group, a (meth)acryloyl group, a propenyl group, or a butenyl group. Among these, ammonium salts of sulfonic acid compounds having a radically polymerizable unsaturated group are preferred because they provide excellent water resistance to the formed coating film. Examples of the ammonium salts of sulfonic acid compounds include commercially available products such as "Latemul S-180A" (trade name, manufactured by Kao Corporation).
[0060] Among the ammonium salts of sulfonic acid compounds having a radically polymerizable unsaturated group, ammonium salts of sulfonic acid compounds having a radically polymerizable unsaturated group and a polyoxyalkylene group are more preferred. Examples of the ammonium salts of sulfonic acid compounds having a radically polymerizable unsaturated group and a polyoxyalkylene group include commercially available products such as "Aqualon KH-10" (trade name, manufactured by Dai-ichi Kogyo Seiyaku Co., Ltd.) and "SR-1025A" (trade name, manufactured by Asahi Denka Kogyo Co., Ltd.).
[0061] The emulsifier can be used in an amount of usually 0.1 to 15% by mass, preferably 0.5 to 10% by mass, and more preferably 1 to 5% by mass, based on the total amount of all the monomers used.
[0062] The polymerization initiator may be either oil-soluble or water-soluble, and examples thereof include organic peroxides such as benzoyl peroxide, octanoyl peroxide, lauroyl peroxide, stearoyl peroxide, cumene hydroperoxide, tert-butyl peroxide, tert-butyl peroxylaurate, tert-butylperoxyisopropyl carbonate, tert-butyl peroxyacetate, and diisopropylbenzene hydroperoxide; azobisisobutyronite; azo compounds such as azobis(2,4-dimethylvaleronitrile), azobis(2-methylpropionitrile), azobis(2-methylbutyronitrile), 4,4'-azobis(4-cyanobutanoic acid), dimethylazobis(2-methylpropionate), azobis[2-methyl-N-(2-hydroxyethyl)-propionamide], and azobis{2-methyl-N-[2-(1-hydroxybutyl)]-propionamide}; and persulfates such as potassium persulfate, ammonium persulfate, and sodium persulfate. These can be used alone or in combination of two or more.
[0063] Furthermore, the above polymerization initiator may optionally be used in combination with a reducing agent such as sugar, sodium formaldehyde sulfoxylate, or an iron complex to form a redox polymerization system.
[0064] The polymerization initiator is preferably used in an amount of usually 0.1 to 5% by mass, particularly 0.2 to 3% by mass, based on the total mass of all monomers used. The method of adding the polymerization initiator is not particularly limited and can be appropriately selected depending on the type, amount, etc. For example, the polymerization initiator may be previously contained in the monomer mixture or aqueous medium, or may be added all at once or dropwise during polymerization.
[0065] The water-dispersible hydroxyl-containing acrylic resin (A11) can be obtained by adding a monomer mixture (II) containing the hydroxyl-containing polymerizable unsaturated monomer (a) and a polymerizable unsaturated monomer (b) other than the monomer (a) to the emulsion obtained as described above, and further polymerizing the mixture.
[0066] The monomer mixture (II) may optionally contain the above-listed components such as a polymerization initiator, a chain transfer agent, a reducing agent, an emulsifier, and the like.
[0067] Although the monomer mixture (II) can be dropped as it is, it is preferable to disperse the monomer mixture (II) in an aqueous medium and dropwise ...
[0068] The polymerization of the monomer mixture (II) can be carried out, for example, by adding the optionally emulsified monomer mixture (II) all at once or dropwise to the emulsion, and heating the mixture to a suitable temperature while stirring.
[0069] The water-dispersible hydroxyl group-containing acrylic resin (A11) obtained as described above can have a core / shell multilayer structure in which the core is a copolymer (I) formed from the monomer mixture (I) containing the polymerizable unsaturated monomer (c) having at least two polymerizable unsaturated groups in one molecule and the polymerizable unsaturated monomer (d) having one polymerizable unsaturated group in one molecule, and the shell is a copolymer (II) formed from the monomer mixture (II) containing the hydroxyl group-containing polymerizable unsaturated monomer (a) and a polymerizable unsaturated monomer (b) other than the monomer (a).
[0070] The water-dispersible hydroxyl group-containing acrylic resin (A11) may be made into resin particles having three or more layers by adding a step of supplying a polymerizable unsaturated monomer (one or a mixture of two or more) that forms another resin layer and carrying out emulsion polymerization between the step of obtaining the copolymer (I) and the step of obtaining the copolymer (II).
[0071] In the present invention, the "shell" of the water-dispersible hydroxyl-containing acrylic resin (A11) refers to the polymer layer present in the outermost layer of the resin particle, the "core" refers to the polymer layer present in the inner layer of the resin particle excluding the shell portion, and the "core / shell structure" refers to a structure having the core and shell. The core / shell structure is generally a layer structure in which the core is completely covered by the shell. However, depending on the mass ratio of the core to the shell, the amount of shell monomer may be insufficient to form a layer structure. In such cases, the complete layer structure described above is not necessary, and the core may be partially covered by the shell, or a polymerizable unsaturated monomer, a component of the shell, may be graft-polymerized onto a portion of the core. The concept of a multilayer structure in the core / shell structure also applies to the case in which a multilayer structure is formed on the core of the water-dispersible hydroxyl-containing acrylic resin (A11).
[0072] In view of the storage stability of the resulting coating composition, the ratio of the copolymer (I) to the copolymer (II) in the water-dispersible hydroxyl-containing acrylic resin (A11) having a core / shell type multilayer structure is preferably in the range of generally 10 / 90 to 90 / 10, particularly 50 / 50 to 85 / 15, and more particularly 65 / 35 to 80 / 20, in terms of the solids mass ratio of copolymer (I) / copolymer (II).
[0073] The water-dispersible hydroxyl-containing acrylic resin (A11) obtained as described above can have an average particle size generally within the range of 10 to 1,000 nm, particularly 20 to 500 nm.
[0074] In this specification, the average particle size of the hydroxyl group-containing acrylic resin is a value measured at 20°C using a particle size distribution analyzer based on dynamic light scattering after dilution with deionized water in a conventional manner. As a particle size distribution analyzer based on dynamic light scattering, for example, "ELSZ-2000" (trade name, manufactured by Otsuka Electronics Co., Ltd.) can be used.
[0075] In order to improve the mechanical stability of the resulting aqueous dispersion particles of the water-dispersible hydroxyl-containing acrylic resin (A11), it is desirable to neutralize the acidic groups, such as carboxyl groups, of the water-dispersible hydroxyl-containing acrylic resin (A11) with a neutralizing agent. Any neutralizing agent can be used as long as it is capable of neutralizing the acidic groups, and examples of such neutralizing agents include sodium hydroxide, potassium hydroxide, trimethylamine, 2-(dimethylamino)ethanol, 2-amino-2-methyl-1-propanol, triethylamine, and aqueous ammonia. These neutralizing agents are desirably used in an amount such that the pH of the aqueous dispersion of the dispersible hydroxyl-containing acrylic resin (A11) after neutralization is about 6.5 to about 9.0.
[0076] The water-dispersible hydroxyl-containing acrylic resin (A11) may also contain a water-dispersible hydroxyl-containing acrylic resin (A11') containing a gradient polymer layer.
[0077] The gradient polymer layer of the water-dispersible hydroxyl group-containing acrylic resin (A11') containing the gradient polymer layer means a polymer layer having a layer structure in which the composition changes continuously (having a composition gradient).
[0078] More specifically, it means a polymer layer having a composition gradient in which the monomer (or monomer mixture) composition changes continuously, for example, from monomer A (or monomer mixture A) to monomer B (or monomer mixture B).
[0079] The gradient polymer layer can generally be obtained by a known polymerization method called power feed polymerization. Specifically, for example, when two types of monomer A (or monomer mixture A) and monomer B (or monomer mixture B) are polymerized, the gradient polymer layer can be obtained by introducing monomer A (or monomer mixture A) into a reaction vessel while dropping monomer B (or monomer mixture B) into a vessel containing monomer A (or monomer mixture A).
[0080] In the power feed polymerization, a gradient polymer layer having a desired composition gradient can be obtained by adjusting the synthesis conditions (setting the timing of starting mixing of monomer A (or monomer mixture A) and monomer B (or monomer mixture B), the rate at which monomer B (or monomer mixture B) is dropped into a vessel containing monomer A (or monomer mixture A), and the rate at which monomer A (or monomer mixture A) is introduced into a reaction vessel, etc.).
[0081] The water-dispersible hydroxyl group-containing acrylic resin (A11′) containing a gradient polymer layer is an acrylic resin comprising a core portion which is a copolymer (I) containing a polymerizable unsaturated monomer as a copolymerization component, a shell portion which is a copolymer (II) containing a polymerizable unsaturated monomer as a copolymerization component, and a gradient polymer layer present between the core portion and the shell portion.
[0082] The polymerizable unsaturated monomers constituting the core and shell portions can be an appropriate combination of the hydroxyl group-containing polymerizable unsaturated monomer and another polymerizable unsaturated monomer copolymerizable with the hydroxyl group-containing polymerizable unsaturated monomer.
[0083] To produce the water-dispersible hydroxyl-containing acrylic resin (A11') containing the gradient polymer layer, first, a mixture of polymerizable unsaturated monomers is emulsion-polymerized to prepare an emulsion of the core copolymer (I).
[0084] The emulsion polymerization for preparing the emulsion of the core copolymer (I) can be carried out by a conventionally known method. For example, it can be carried out by emulsion polymerizing a polymerizable unsaturated monomer mixture in the presence of an emulsifier using a polymerization initiator. As the emulsifier and polymerization initiator, for example, the emulsifiers and polymerization initiators described above can be used.
[0085] To obtain the water-dispersible hydroxyl-containing acrylic resin (A11′) containing the gradient polymer layer, a gradient polymer layer is subsequently formed, which can be formed by the above-mentioned power feed polymerization or the like.
[0086] To form the gradient polymer layer, the polymerizable unsaturated monomer mixture used in the emulsion polymerization of the core copolymer (I) and the polymerizable unsaturated monomer mixture used in the emulsion polymerization of the shell copolymer (II) can usually be used.
[0087] The water-dispersible hydroxyl-containing acrylic resin (A11') containing the gradient polymer layer can be obtained by further forming a shell copolymer (II).
[0088] The monomer mixture for forming the shell copolymer (II) may optionally contain components such as the polymerization initiator, chain transfer agent, reducing agent, emulsifier, etc. The monomer mixture may be added dropwise as is, but it is preferable to add the monomer mixture dropwise as a monomer emulsion obtained by dispersing the monomer mixture in an aqueous medium. In this case, the particle size of the monomer emulsion is not particularly limited.
[0089] Examples of a method for polymerizing the monomer mixture for forming the shell copolymer (II) include a method in which the monomer mixture or an emulsion thereof is added dropwise all at once or gradually to the emulsion of the core copolymer (I), and the mixture is heated to a suitable temperature while stirring.
[0090] From the viewpoint of the water resistance of the resulting coating film, the ratio of the gradient polymer layer in the water-dispersible hydroxyl-containing acrylic resin (A11′) containing the gradient polymer layer is preferably within a range of 20 to 80% by mass, more preferably within a range of 25 to 75% by mass, and particularly preferably within a range of 30 to 70% by mass, relative to the total amount of all copolymerization components of the water-dispersible hydroxyl-containing acrylic resin (A11′) containing the gradient polymer layer.
[0091] The water-dispersible hydroxyl-containing acrylic resin (A11′) comprising the gradient polymer layer preferably has a hydroxyl value in the range of 1 to 150 mgKOH / g, more preferably in the range of 2 to 120 mgKOH / g, and particularly preferably in the range of 5 to 100 mgKOH / g, from the viewpoints of the curability, chipping resistance, adhesion, and finished appearance of the resulting coating film.
[0092] From the viewpoint of the water resistance and chipping resistance of the resulting coating film, the core portion of the water-dispersible hydroxyl-containing acrylic resin (A11') comprising the gradient polymer layer preferably has a hydroxyl value in the range of 0 to 150 mgKOH / g, more preferably in the range of 5 to 120 mgKOH / g, and particularly preferably in the range of 10 to 100 mgKOH / g.
[0093] The shell portion of the water-dispersible hydroxyl-containing acrylic resin (A11') comprising the gradient polymer layer preferably has a hydroxyl value in the range of 0 to 150 mgKOH / g, more preferably in the range of 2 to 120 mgKOH / g, and particularly preferably in the range of 5 to 100 mgKOH / g, from the viewpoint of the water resistance and chipping resistance of the resulting coating film.

[0100] In this specification, the glass transition temperature Tg of the water-dispersible hydroxyl group-containing acrylic resin (A11') containing a gradient polymer layer is a value calculated by the following formula: 1 / Tg(K)=W1 / T1+W2 / T2+...Wn / Tn Tg(°C)=Tg(K)-273 In the formula, W1, W2,...Wn are the mass fractions of each monomer, and T1, T2,...Tn are the glass transition temperatures Tg(K) of the homopolymers of each monomer. The glass transition temperatures of the homopolymers of each monomer are calculated by the ... The glass transition temperature of a monomer not described in the document is determined by synthesizing a homopolymer of the monomer so as to have a weight-average molecular weight of about 50,000 and measuring the glass transition temperature by differential scanning calorimetry.
