Description

Plastic products and their manufacturing methods

[0001] The present invention relates to a plastic product and a method for manufacturing the same.

[0002] In recent years, efforts have been made to recycle waste textile products (hereinafter referred to as "waste fibers"), which are discarded materials that are not used for finished products, such as textile products discarded in daily life and defective products at textile production sites, from the perspective of effective utilization of waste resources and waste reduction. One of the main recycling methods for waste fibers is material recycling, which reuses them as materials. In particular, the recycling of cotton fiber, which is derived from plants and has excellent biodegradability, has attracted attention. In this recycling, naturally derived cellulose fiber, which has excellent biodegradability, is kneaded into plastic products, imparting biodegradability to the products. This type of material recycling is a highly sustainable recycling method because it directly contributes to resource circulation.

[0003] Fiber-reinforced composite materials containing cellulose in plastic products are known (see Patent Document 1). However, in Patent Document 1, the cellulose is cellulose nanofiber (CNF) derived from pulp, which is a primary resource, and does not contribute to resource circulation. Furthermore, many textile products are consumed, and many are discarded after consumption. Cotton textile products in particular are incinerated or buried.

[0004] Therefore, there is a demand for the development of plastic products that can be recycled from waste materials, and a manufacturing method that can easily manufacture such plastic products.

[0005] Patent No. 6360954

[0006] An object of the present invention is to provide a plastic product that can be recycled from waste materials, and a manufacturing method that can easily manufacture the plastic product.

[0007] As a result of extensive research, the present inventors have discovered that waste materials can be recycled in plastic products by using a composition containing a thermoplastic resin and fibers derived from waste materials, with an average fiber length of 100 μm or more, and that the plastic products can be easily manufactured by using a manufacturing method for plastic products that includes specific steps 1 to 3, thereby completing the present invention.

[0008] That is, the present invention relates to the following plastic products and methods for producing the same: 1. A plastic product containing a thermoplastic resin and fibers derived from waste materials, wherein the fibers have an average fiber length of 100 μm or more. 2. The plastic product according to item 1, wherein the fibers have an average fiber length of 1000 μm or less. 3. The plastic product according to item 1 or 2, wherein the fiber content is 20% by mass or more, assuming the plastic product to be 100% by mass. 4. The plastic product according to any one of items 1 to 3, further comprising a surfactant. 5. A method for producing a plastic product containing fibers derived from waste materials, comprising: (1) Step 1 of crushing waste materials to produce fibers derived from waste materials; (2) Step 2 of kneading the fibers with a thermoplastic resin to prepare a thermoplastic resin composition; and (3) Step 3 of molding the thermoplastic resin composition, wherein the fibers have an average fiber length of 100 μm or more. 6. The production method according to item 5, wherein the waste materials are discarded cotton fiber products and the fibers are cellulose fibers. 7. The manufacturing method according to item 5 or 6, wherein the average fiber length of the fibers is 1000 μm or less. 8. The manufacturing method according to any one of items 5 to 7, wherein the content of the fibers is 20% by mass or more, assuming the thermoplastic resin composition to be 100% by mass. 9. The manufacturing method according to any one of items 5 to 8, wherein the thermoplastic resin composition further contains a surfactant. 10. The manufacturing method according to any one of items 5 to 9, wherein the waste material is pulverized by mechanical pulverization. 11. The manufacturing method according to any one of items 5 to 10, wherein the kneading temperature is 120 to 290°C and the kneading time is 30 to 90 minutes.

[0011] The plastic product and the method for producing the plastic product (hereinafter also simply referred to as the "production method") of the present invention will be described in detail below.

[0012] 1. Plastic Products The plastic product of the present invention is a plastic product containing a thermoplastic resin and fibers derived from waste materials, the fibers having an average fiber length of 100 μm or more. The plastic product of the present invention contains fibers derived from waste materials, and because the fibers have an average fiber length of 100 μm or more, the plastic product containing the waste materials, such as cellulose fibers, can have the strength and other properties required for a plastic product, making it a useful plastic product made from recycled waste materials.

[0013] (Thermoplastic Resin) The plastic product of the present invention contains a thermoplastic resin. [0017] More specifically, waste materials include second-hand clothing, processing waste (industrial waste) generated during the manufacturing process, and city waste (rags) that is waste from textile products such as used products collected from homes and businesses.

[0018] The processing waste is not particularly limited as long as it is waste of textile products generated during the manufacturing process, and specific examples include cutting waste, cut fabric, loom stubs, leftover yarn, and the like.

[0019] There are no particular limitations on the municipal waste as long as it is waste from textile products, and specific examples include waste from various types of clothing, sheets, blankets, curtains, carpets, and the like.

[0020] Examples of fibers derived from waste materials include seed fiber such as cotton, and cellulose fibers obtained by defibrating and pulverizing textile products made of bast fiber such as linen and ramie. Discarded cotton textile products can be suitably used as fibers derived from waste materials, and the fibers are preferably cellulose fibers.

[0021] The average fiber length of the fibers contained in the plastic product of the present invention is 100 μm or more. By setting the lower limit of the fiber content within the above range, the necessary properties of the plastic product of the present invention, such as strength, can be further improved, resulting in a useful plastic product made from recycled waste materials. By setting the upper limit of the fiber content within the above range, entanglement between fibers can be further suppressed in the thermoplastic resin composition obtained by kneading the fibers and the thermoplastic resin when producing a plastic product, and the fibers can be more uniformly dispersed within the plastic product.

[0027] (Other Components) The plastic product of the present invention may contain other components in addition to the thermoplastic resin and the waste-derived fibers, such as surfactants, antioxidants, UV absorbers, stabilizers, lubricants, and flame retardants.

[0034] 2. Manufacturing Method of Plastic Products The manufacturing method of a plastic product of the present invention is a method for manufacturing a plastic product containing fibers derived from waste materials, and includes the following steps: (1) Step 1: pulverizing waste materials to produce fibers derived from waste materials; (2) Step 2: kneading the fibers with a thermoplastic resin to prepare a thermoplastic resin composition; and (3) Step 3: molding the thermoplastic resin composition, wherein the fibers have a length of 100 μm or more. By including Steps 1 to 3, the manufacturing method of the present invention can easily produce plastic products that have the strength and other properties required for plastic products and contain waste materials such as cellulose fibers, thereby producing useful plastic products made from recycled waste materials. Each step is described below.

[0037] The average fiber length of the fibers is 100 μm or more. If the lower limit of the average fiber length is less than 100 μm, the manufactured plastic product will not have the properties required for a plastic product, such as strength, and a useful plastic product will not be obtained by recycling waste materials. The average fiber length of the fibers is preferably 150 μm or more, more preferably 200 μm or more. The average fiber length of the fibers is preferably 1 mm or less, more preferably 800 μm or less, even more preferably 600 μm or less, particularly preferably 400 μm or less, and most preferably 350 μm or less. If the upper limit of the average fiber length of the fibers is within the above range, entanglement between fibers can be further suppressed and the fibers can be more uniformly dispersed in the thermoplastic resin composition obtained by kneading the fibers and the thermoplastic resin in step 2 described below.

[0038] The average fiber diameter of the above fibers is not particularly limited, but is preferably about the same as that of cotton fibers, specifically 10 to 30 μm.

[0039] In step 1 described above, the waste material is pulverized and fibers derived from the waste material are produced.

[0040] (Sorting Step) The production method of the present invention may further include a sorting step of sorting the fibers by fiber length between step 1 and step 2. By including the sorting step in the production method of the present invention, the average fiber length of the fibers derived from the waste material used can be made uniform, and the fibers can be more uniformly dispersed in the produced plastic product.

[0041] The method for separating fibers by fiber length is not particularly limited, and an example thereof is a method in which waste materials are pulverized to produce fibers derived from the waste materials in step 1, and then the fibers are separated using a filtering device with a mesh size of Φ0.20 mm or more and Φ0.50 mm or less. The mesh size may be Φ0.25 mm or more and Φ0.50 mm or less, and more preferably Φ0.25 mm or more and Φ0.40 mm or less.

[0042] The separation by the filtering device may be carried out once or more on the fibers obtained by crushing the waste material, but it is preferable to carry out the separation twice or more.

[0043] (Step 2) Step 2 is a step of kneading the above-mentioned fibers with a thermoplastic resin to prepare a thermoplastic resin composition.

[0044] As the fibers, the fibers produced in step 1 above are used.

[0045] The lower limit of the fiber content in the thermoplastic resin composition is preferably 1% by mass or more, more preferably 5% by mass or more, even more preferably 10% by mass or more, and particularly preferably 20% by mass or more, based on 100% by mass of the thermoplastic resin composition. When the lower limit of the thermoplastic resin content is within the above range, the tensile strength, flexural modulus, and flexural strength of the plastic product are further improved.

[0049] (Other Components) The thermoplastic resin composition prepared in step 2 may contain other components in addition to the thermoplastic resin and the waste-derived fibers, such as surfactants, antioxidants, UV absorbers, stabilizers, lubricants, and flame retardants.

The upper limit of the surfactant content in the thermoplastic resin composition is preferably 20% by mass or less, more preferably 10% by mass or less, and even more preferably 5% by mass or less, based on 100% by mass of the thermoplastic resin composition.

[0052] The antioxidant is not particularly limited, and any known antioxidants used in plastic products can be used, including phenol-based antioxidants, phosphite-based antioxidants, and thioether-based antioxidants.

[0056] In step 2, the above-mentioned fibers, thermoplastic resin, and other components added as needed are mixed and kneaded to prepare a thermoplastic resin composition.

[0057] The kneading method is not particularly limited, and may be any known kneading method capable of kneading a thermoplastic resin composition, such as kneading with a kneader or kneading with an extruder.

[0058] The kneading temperature is not particularly limited, and generally, kneading is performed at a temperature at which the thermoplastic resin can be melted. Such a kneading temperature is preferably 120 to 290°C, more preferably 140 to 270°C, even more preferably 150 to 250°C, and particularly preferably 170 to 200°C. [0061] (Step 3) Step 3 is a step of molding the thermoplastic resin composition.

[0062] The thermoplastic resin composition prepared in step 2 can be molded by a conventionally known molding method for thermoplastic resin compositions, such as molding with an extruder or molding with an injection molding machine.

[0063] In step 3, the thermoplastic resin composition prepared in step 2 may be molded into pellets, and the pellets may be used to mold a plastic product.
