Description

[0001] Method for producing a separation plate for an aerosol rotary separator, as well as a mold and separation plate for an aerosol rotary separator

[0002] The invention relates to a method for producing a separation plate for an aerosol rotary separator, comprising the step of: injection molding a plate body of the separation plate having a conical basic shape, which has at least one particle guide surface on at least one plate side for guiding aerosol particles to be separated.

[0003] Furthermore, the invention relates to a molding tool for an injection molding machine for injection molding a plate body of a separation plate having a conical basic shape, which plate body has at least one particle guide surface on at least one plate side for guiding aerosol particles to be separated.

[0004] Furthermore, the invention relates to a separation plate for an aerosol rotary separator, comprising a plate body injection-molded by means of a molding tool and having a conical basic shape, which has at least one particle guide surface on one side of the plate for guiding aerosol particles to be separated.

[0005] Furthermore, the invention relates to a plate pack for an aerosol rotary separator, with several separation plates stacked one above the other.

[0006] The invention further relates to an aerosol rotary separator, in particular a disc separator, for a ventilation device of a crankcase of an internal combustion engine, having a separator housing and a separator rotor rotatably mounted in the separator housing, which comprises a plurality of separator plates stacked on top of one another in the longitudinal direction of the rotor, wherein the separator housing comprises a raw gas inlet for the gas contaminated with solid and / or liquid aerosol particles and a clean gas outlet for the gas cleaned of aerosol particles.

[0007] Aerosol rotary separators with separator discs are used, for example, for oil mist separation in crankcase ventilation. Aerosol rotary separators can differ significantly in design and function from separators for particle separation from a liquid. One such separator is known from EP 2 704 840 B1, which is intended to reduce the backmixing of solid particles and liquid on the separator discs.

[0008] In crankcase ventilation, the soot particle load of the oil mist to be separated can cause the separator plates to become sooted. This can lead to the spaces between the separator plates becoming clogged with soot particles or agglomerated particle clusters. This is also referred to as sooting.

[0009] Sooting is promoted by circumferentially extending grooves in a particle guide surface of the separator dividers, as the soot particles adhere to these circumferentially extending grooves. The circumferentially extending grooves on the separator plates arise because injection molding uses a mold that has a non-surface-machined inner mold surface that determines the surface structure of the particle guide surface, in which significant turning grooves from the mold's shaping and chip-removing manufacturing process are still present.

[0010] As a result of sooting, the flow channel between the separator plates shrinks, and the differential pressure across the separator rotor increases. Such an increase in differential pressure is undesirable for many applications. Due to the increased differential pressure, it can happen, in particular, that the particle-laden gas passes through the gap seal between the separator rotor and the separator housing, and the oil particles are no longer separated.

[0011] For a smooth operation of an aerosol rotary separator, the spaces between the separating plates must be largely permeable to the particle-laden gas.

[0012] The object underlying the invention is therefore to prevent or at least reduce the deposits of aerosol particles on the particle guide surface of the separation plates.

[0013] The object is achieved by a method for producing a separating plate of the type mentioned at the outset, wherein a mold is used during injection molding which has a surface-machined mold inner surface which predetermines the surface structure of the particle guide surface and which is designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 pm.

[0014] Preferably, the surface-treated inner mold surface which defines the surface structure of the particle guide surface is completely free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 μm. However, it is possible that, for example for manufacturing reasons, circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 μm cannot be completely avoided. For the purposes of the invention, substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 μm means that fewer than 20 grooves per mm are crossed in the radial direction.Preferably, the surface-treated inner mold surface defining the surface structure of the particle guide surface has, in the radial direction, fewer than 10 circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction with a groove depth of more than 2 pm per mm, particularly preferably, in the radial direction, fewer than one circumferential groove extending in the circumferential direction or deviating by up to 60° from the circumferential direction with a groove depth of more than 2 pm per mm.

[0015] The presented understanding of a surface that is essentially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction is also applied to all following descriptions, regardless of the groove depth.

[0016] The inventors recognized that circumferential grooves extending at an angle of up to 60° from the circumferential direction can lead to a detrimental adhesion of particles. For grooves extending beyond 60° from the circumferential direction, the centrifugal force acting on the particles adhering to the rotating discs overcomes the adhesion resistance, and the particles are removed in the radial direction and / or in the direction of the grooves. The larger the angle beyond 60° up to 90°, the more reliably the particles are removed.

[0017] Preferably, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, is designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60 degrees from the circumferential direction and having a groove depth of more than 1.5 μm. Particularly preferably, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, is designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60 degrees from the circumferential direction and having a groove depth of more than 1 μm.In particular, the inner surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, is designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60 degrees from the circumferential direction and having a groove depth of more than 0.5 pm.

[0018] The inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, preferably has a conical basic shape and / or can be segmented. For example, the inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, has several surface segments separated from one another by web recesses, via which spacing webs of the separation plate are created.

[0019] The surface-treated inner surface of the mold creates a surface structure on the particle guide surface that can prevent, or at least reduce and / or delay, sooting. The deposition of aerosol particles on the particle guide surface of the separation plate is thus prevented, or at least reduced and / or delayed.

[0020] The aerosol rotary separator preferably separates liquid and / or solid aerosol particles from a gas. For example, the aerosol rotary separator is designed to separate liquid oil particles from the crankcase ventilation gas of an internal combustion engine.

[0021] The mold can comprise multiple mold parts, for example, two mold parts designed as mold halves. The surface-machined inner mold surface, which defines the surface structure of the particle guide surface, can be circumferential and / or annular. The particle guide surface can be the inner surface of the plate of the plate body. The inner mold surface of the mold used in injection molding the plate body, which defines the surface structure on the outer side of the plate, can also be surface-machined and have the same surface properties as the inner mold surface defining the surface structure of the particle guide surface. Alternatively, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure on the outer side of the plate, can have an unmachined surface. The method may comprise machining and / or treating the inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface. In a preferred embodiment of the method according to the invention, the inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, is a smoothed surface. The inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, can be a contoured surface. The smoothed and / or contoured inner mold surface creates a smooth particle guide surface, thereby reducing the frictional resistance for the aerosol particles. The smoothed and / or deburred inner mold surface has a reduced surface roughness at least in the circumferential direction and / or at least in the radial direction, so that the particle guide surface also has a reduced surface roughness at least in the circumferential direction and / or at least in the radial direction. The smoothed and / or deburred surface can be created by material removal and / or rounding and / or material deposition. The method can comprise smoothing and / or deburring the inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface.

[0022] In another preferred embodiment of the method according to the invention, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, is a ground and / or brushed and / or polished surface. By polishing and / or grinding and / or brushing, the number and / or severity of grooves in the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, can be reduced. The polished and / or ground and / or brushed inner mold surface creates a smooth particle guide surface, thereby reducing the frictional resistance for the aerosol particles. The method can comprise polishing and / or brushing and / or grinding the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface. The polished surface can be a brush-polished surface. During polishing, the surface of the inner mold surface of the mold used in injection molding of the plate body, which defines the surface structure of the particle guide surface, is treated with a polishing agent and a polishing tool. Polishing can be done using a brush polish. If a brush polish is created, peaks and valleys regularly occur, with the peaks in particular leading to roughness that influences the process, also affecting demolding and the adhesion of residues. These rough peaks are preferably rounded. The rounding of the rough peaks can be achieved using diamond paste, which is preferably worked in the direction of the grooves rather than rotating. The grinding and / or brushing and / or polishing is preferably carried out in the radial direction or at an angle of up to 30°, preferably at an angle of up to 10° deviating from the radial direction.

[0023] Alternatively or additionally, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, can be a coated surface. The coated surface can be a painted surface. Coating can reduce the number and / or severity of grooves in the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface. The method can comprise coating, for example, painting, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface.

[0024] In a further preferred embodiment of the method according to the invention, the inner mold surface of the mold used in injection molding the plate body, which determines the surface structure of the particle guide surface, is produced from a raw surface created by chip removal to form material removal grooves, wherein the number and / or severity of the material removal grooves on the surface-machined inner mold surface is reduced compared to the raw surface. Chip removal can be carried out, for example, by turning. The material removal grooves can extend in the circumferential direction or deviate by up to 60° from the circumferential direction. The material removal grooves can be turning grooves. The turning grooves preferably extend in the circumferential direction or deviate by up to 60° from the circumferential direction. Chip removal can be carried out by milling. The material removal grooves can be milling grooves. The method may comprise reducing the number and / or severity of material removal grooves in the inner mold surface of the mold used in the injection molding of the plate body, which determines the surface structure of the particle guide surface, by means of surface treatment.

[0025] The method according to the invention is further advantageously developed in that the inner mold surface of the mold used in the injection molding of the plate body, which predetermines the surface structure of the particle guide surface, has a maximum roughness depth of less than 2 pm and / or a mean roughness value of less than 0.8 pm in the radial measuring direction. Preferably, the inner mold surface of the mold used in the injection molding of the plate body, which predetermines the surface structure of the particle guide surface, has a maximum roughness depth of less than 1.5 pm and / or a mean roughness value of less than 0.5 pm in the radial measuring direction. Particularly preferably, the inner mold surface of the mold used in the injection molding of the plate body, which predetermines the surface structure of the particle guide surface, has a maximum roughness depth of less than 1 pm and / or a mean roughness value of less than 0.3 pm in the radial measuring direction. In particular, the inner surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, has a maximum roughness depth of less than 0.5 pm and / or a mean roughness value of less than 0.1 pm in the radial measuring direction.

[0026] In another preferred embodiment of the method according to the invention, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, has particle guide grooves extending in the radial direction and / or in a direction deviating by up to 30°, in particular by up to 10°, from the radial direction. The particle guide grooves can be straight, curved, or curved. In particular, the inner mold surface of the mold used in injection molding the plate body, which defines the surface structure of the particle guide surface, has a maximum roughness depth of at least 1 pm or a mean roughness value of at least 0.2 pm, preferably of at least 0.5 pm, in the circumferential direction. In particular, the inner mold surface of the mold used in the injection molding of the plate body, which defines the surface structure of the particle guide surface, has particle guide grooves extending in the radial direction and / or in a direction deviating by up to 30°, in particular by up to 10°, from the radial direction, with a groove depth of at least 0.5 pm.

[0027] The object underlying the invention is further achieved by a molding tool of the type mentioned at the outset, wherein the molding tool according to the invention has a surface-machined inner mold surface that defines the surface structure of the particle guide surface. The inner mold surface that defines the surface structure of the particle guide surface is preferably smoothed and / or polished and / or ground and / or brushed. The inner mold surface that defines the surface structure of the particle guide surface can have a maximum surface roughness of less than 2 pm in the radial measurement direction. Alternatively or additionally, the inner mold surface that defines the surface structure of the particle guide surface can have a mean roughness of less than 0.8 pm and / or be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 pm.The inner mold surface defining the surface structure of the particle guide surface can have particle guide grooves extending radially and / or in a direction deviating from the radial direction by up to 30°, in particular by up to 10°. The mold is preferably manufactured using a process in which the inner mold surface defining the surface structure of the particle guide surface is surface-treated, in particular smoothed and / or polished and / or ground and / or brushed.

[0028] The object underlying the invention is further achieved by a separating plate of the type mentioned at the outset, wherein the particle guiding surface of the separating plate according to the invention has a maximum roughness depth of less than 2 pm and / or a mean roughness value of less than 0.8 pm in the radial measuring direction and / or is designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 pm.

[0029] The particle guide surface preferably has a maximum roughness depth of less than 1.5 pm and / or a center-to-center roughness value of less than 0.5 pm in the radial measuring direction. The particle guide surface is preferably designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 1.5 pm. The particle guide surface is particularly preferably designed to be substantially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 1 pm. In particular, the particle guide surface has a maximum roughness depth of less than 0.5 pm and / or a center-to-center roughness value of less than 0.1 pm in the radial measuring direction. In particular, the particle guide surface is essentially free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction with a groove depth of more than 0.5 pm.

[0030] The separation plate according to the invention is advantageously further developed in that the particle guide surface has particle guide grooves extending in the radial direction and / or in a direction deviating by up to 30°, in particular by up to 10°, from the radial direction. The particle guide grooves can be straight, curved, or curved. In particular, the particle guide surface has a maximum surface roughness depth of at least 1 pm and / or a mean surface roughness value of at least 0.2 pm, preferably at least 0.5 pm, in the circumferential measuring direction. In particular, the particle guide surface has particle guide grooves extending in the radial direction and / or in a direction deviating by up to 30°, in particular by up to 10°, from the radial direction, with a groove depth of at least 0.5 pm.

[0031] The object underlying the invention is further achieved by a plate stack of the type mentioned above, wherein one separating plate or several or all separating plates of the plate stack are designed according to one of the embodiments described above. With regard to the advantages and modifications of the plate stack according to the invention, reference is therefore made to the advantages and modifications of the separating plate according to the invention.

[0032] The object underlying the invention is further achieved by an aerosol rotary separator of the type mentioned above, wherein the separation plates of the aerosol rotary separator according to the invention are designed according to one of the embodiments described above. With regard to the advantages and modifications of the aerosol rotary separator according to the invention, reference is therefore made to the advantages and modifications of the separation plate according to the invention.

[0043] Figure 1 shows an aerosol rotary separator 100, which is designed as a disc separator. The aerosol rotary separator 100 serves to separate oil particles from the crankcase ventilation gas of an internal combustion engine.

[0044] The aerosol rotary separator 100 comprises a separator housing 102, wherein a separation chamber 104 is located within the separator housing 102. The separator housing 102 is preferably designed, as shown here, as a stationary, i.e., non-rotating, housing. Arranged in the separation chamber 104 is a rotatably mounted separation rotor 106, which is rotatably driven by a drive 108. In the illustrated embodiment, the drive 108 is embodied as an electric motor.

[0045] The separation rotor 106 comprises a support member 110, on which several separation plates 10 are arranged, stacked one upon another in the longitudinal direction of the rotor. The stacked separation plates 10 form a plate stack 50. The separation rotor 106 is rotatably mounted on the axis 112. The bearings are provided by two rolling bearings spaced apart from one another in the longitudinal direction of the rotor. The separator housing 102 comprises a raw gas inlet 114 through which the gas contaminated with aerosol particles can flow into the separation chamber 104. The gas contaminated with aerosol particles then flows into the separation rotor 106, allowing the gas to flow radially from the inside to the outside through the spaces between the separation plates 10.As the gas flows through the spaces between the separator plates 10, the aerosol particles are separated from the gas, allowing the separated aerosol particles to be removed from the separator housing 102 via the particle outlet 118. The gas purified of aerosol particles can exit the separator housing 102 via the clean gas outlets 116.

[0046] Due to the soot particle contamination of the oil mist to be separated, there is a risk that particles will deposit on the particle guide surfaces of the separator plates 10. This can lead to the spaces between the separator plates 10 becoming clogged with soot particles or agglomerated particle clusters. To prevent or at least reduce this sooting, the separator plates 10 are manufactured using a surface-treated mold.

[0047] Figs. 2 and 3 show separating plates 10 which were manufactured with such a surface-treated mold.

[0048] The illustrated separation discs 10 comprise an injection-molded disc body 12 with a conical basic shape. The disc body 12 has an inner side 14 and an outer side 16. During operation of an aerosol rotary separator 10, the gas to be cleaned flows against the inner side 14, so that the particle guide surface 18 is located on the inner side 14. The particle guide surface 18 thus also serves to guide the aerosol particles to be separated.

[0049] The particle guide surface 18 is segmented by radially extending spacing webs 22, resulting in surface segments 20 located between the spacing webs 22. The spacing webs 22 serve as a support surface for another separation plate 10 and thus define the height of the gap between the stacked separation plates 10 and the height of the flow space through which the gas flows. The spacing webs 22 are arranged evenly around the circumference of the plate body 12.

[0050] The particle guide surface 18 of the separation plate 10 shown in Fig. 2 has a maximum surface roughness of less than 2 pm in the radial measuring direction. Furthermore, the particle guide surface 18 is free of circumferential grooves extending in the circumferential direction with a groove depth of more than 2 pm. The detailed representation of the surface structure 24 of the particle guide surface 18 shows that the particle guide surface 18 has particle guide grooves 28 extending in the radial direction 26. The particle guide grooves 28 are rectilinear and have a groove depth of at least 0.5 pm. Due to the particle guide grooves 28 running in the radial direction, the particle guide surface 18 has a maximum surface roughness of at least 1 pm in the circumferential measuring direction and / or a mean roughness value of at least 0.2 pm, preferably at least 0.5 pm.

[0051] In the separator plate 10 shown in Fig. 3, the surface structure 24 of the particle guide surface 18 also has particle guide grooves 28. The particle guide grooves 28 form an angle α to the radial direction 26. The angle α is preferably a maximum of 30°. In the illustrated embodiment, the angle α is approximately 20°.

[0052] 4 and 5 show mold parts 202a, 202b of a mold 200 for an injection molding machine for injection molding a plate body 12 of a separating plate 10 having a conical basic shape. The mold parts 202a, 202b have tool bodies 204a, 204b, wherein the mold inner surfaces 206a, 206b of the tool bodies 204a, 204b specify the shape of the plate body 12 of the separating plate 10.

[0053] The inner mold surface 206a of the tool body 204a has surface segments 208 spaced apart from one another by web recesses 210. The spacing webs 22 of the separation plates 10 are created via the web recesses 210. The inner mold surface 206a defines the surface structure 24 of the particle guide surface 18 of the separation plate 10. The inner mold surface 206a is surface-machined and free of circumferential grooves extending in the circumferential direction or deviating by up to 60° from the circumferential direction and having a groove depth of more than 2 μm. The inner mold surface 206a of the mold part 202a, which defines the surface structure 24 of the particle guide surface 18 of the separation plate 10, is a smoothed surface. In the present case, the mold inner surface 206a is a polished surface, which is surface-treated by a polishing process performed in the radial direction. In other embodiments, the mold inner surface 206a can also be ground or brushed.

[0054] Figs. 6 to 8 show different states of the mold part 202a of a mold 200 during production.

[0055] In the state illustrated in Fig. 6, the mold part 202a has a raw surface 216 comprising material removal marks 218. The material removal marks 218 were created by chip removal during the manufacture of the mold part 202a, namely during a turning process. The material removal marks 218 are therefore turning marks. The turning marks extend essentially perpendicular to the radial direction 214 of the mold part 202a. To prevent or at least reduce particle deposits on the particle guide surface 18 of the separation plate 10, the material removal marks 218 must be removed or at least reduced so that they are not transferred to the plate body 12 of the separation plate 10 during the injection molding process.

[0056] Fig. 7 shows the mold part 202a shown in Fig. 6 after surface treatment. The surface treatment smoothed the raw surface 216, so that the chip removal marks 218 were removed or at least reduced. Smoothing the mold part 202a can significantly reduce the tendency to soot formation.

[0057] A further reduction in the tendency to soot formation can be achieved by introducing particle guide grooves 220 into the surface structure 212 of the mold inner surface 206a, as shown in Fig. 8. The particle guide grooves 220 support particle guidance in the radial direction and lead to a further reduction in particle deposits. The particle guide grooves 220 can be created by a polishing process performed in the radial direction.
