Abstract
Description
[0001] Vehicle bodyshell and processes for assembly and disassembly of the vehicle bodyshell
[0002] The invention relates to a vehicle body shell according to the preamble of claim 1, a method for assembling the vehicle body shell according to claim 9 or 10 and a method for disassembling a traction battery from the vehicle body shell according to claim 11.
[0003] The proportion of vehicles with at least partially electrified powertrains in the road network is steadily increasing. Such vehicles have an electric drive unit that is powered by electrical energy stored in an electrical energy storage unit. This type of electrical energy storage unit is also known as a traction battery.
[0004] The integration of traction batteries into the vehicle structure is challenging. A wide range of requirements must be met. For example, traction batteries must be securely and reliably connected to the respective vehicle structure. Adequate crash safety must be ensured. The available installation space should be used optimally. In the event of damage or a defect, it may be necessary to replace individual battery cells or even the entire traction battery. Appropriate measures must therefore be taken to enable easy maintenance of the traction battery. Installation tolerances of the traction battery in the vehicle body reduce the design flexibility for the construction of load-bearing body elements.
[0005] A traction battery is typically bolted to the vehicle body. A battery housing has appropriate holes or threads for this purpose. The respective screws can then be passed through the holes in the battery housing and bolted to the body, or through corresponding holes in the body and bolted to the battery housing. Special mounting profiles can also be attached to the battery housing to establish the screw connection. When installing and removing the traction battery, these profiles are fixed to the battery housing and move accordingly with the traction battery. Appropriate installation tolerances must therefore also be maintained here.
[0006] A vehicle with an electrical energy storage unit is known, for example, from WO 2023 / 072807 A1. This document describes a traction battery that functions as the underbody of a vehicle. The traction battery has a lateral frame that absorbs forces in the event of an accident and guides them around the traction battery cells. The frame is bolted directly to the vehicle body to secure the traction battery. Here, too, sufficient installation tolerances must be ensured, which limits the design flexibility in the construction of the elements to be connected.
[0007] The present invention is based on the object of providing an improved vehicle body shell which allows easy removal and installation of a traction battery while making maximum use of the available installation space.
[0008] According to the invention, this object is achieved by a vehicle body shell having the features of claim 1. Advantageous embodiments and further developments as well as methods for assembling the vehicle body shell and for disassembling a traction battery attached to the vehicle body shell are set out in the dependent claims.
[0009] A generic vehicle bodyshell, comprising a body with at least one carrier and a traction battery having a housing and detachably connected to the at least one carrier, is further developed according to the invention in that a mounting bracket is adhesively bonded to the housing of the traction battery using an adhesive, and in that the mounting bracket is arranged, for example inserted, in a receptacle of the at least one carrier and is detachably connected to the carrier via fastening means. The vehicle bodyshell according to the invention is particularly easy to assemble and disassemble. The connection principle is based on an adhesive connection between the traction battery and the mounting bracket, as well as a detachable connection by means of fastening means between the mounting bracket and the carrier.This two-part, staged assembly concept allows installation tolerances to be kept to a minimum, increasing design flexibility for the construction of load-bearing body elements. This maximizes the rigidity and strength of load-bearing body elements while simultaneously reducing weight. Accordingly, higher-capacity traction batteries can be attached to the vehicle body, ultimately increasing the range of an electric vehicle encompassing the vehicle body.
[0010] The terms "body shell" and "body" are typically used synonymously in vehicle manufacturing. For the purposes of the present invention, however, the term "vehicle body shell" refers to an assembly comprising the body and the traction battery. To manufacture a vehicle, additional components are connected to the vehicle body shell, such as the chassis, the electric drive unit, cables, fluid lines, and the like.
[0011] In this context, the traction battery can also be referred to as a high-voltage battery and, in particular, has a higher voltage than a conventional automotive starter battery. Such a starter battery typically has a voltage in the range of 12 volts. A high-voltage battery has a higher voltage, in particular a voltage in the range of 400 or even 800 volts.
[0012] The holder of the at least one support and the mounting bracket are, in particular, geometrically coordinated. This allows the mounting bracket to be inserted into the support with the smallest possible positional tolerances. This ensures reliable alignment of the support and mounting bracket relative to each other. The holder can, for example, be cuboid-shaped, and the mounting bracket can have a correspondingly suitable cross-section.
[0013] In a preferred embodiment, the size and shape of the mounting bracket and the size and shape of the corresponding receptacle in the carrier are coordinated such that, when the mounting bracket is arranged in the receptacle of the carrier, the receptacle is completely filled. In a particularly preferred embodiment, the mounting bracket is arranged entirely in the receptacle of the carrier.
[0014] The adhesive used to bond the traction battery to the mounting bracket is one with a comparatively high modulus of elasticity or shear modulus. This allows for compensation of positional tolerances during production without introducing excessive stress into the bonded joint. The adhesive is applied over the entire contact surface of the mounting bracket with the traction battery. This creates a highly resilient yet reliably bonded joint.
[0015] An advantageous embodiment of the vehicle bodyshell according to the invention provides that the at least one support is designed as a hollow profile, at least in the region of the holder and / or the mounting bracket. The body typically comprises sheet metal bent or formed into profiles. The corresponding support can also be designed as a hollow profile. The support can also be designed as a solid profile, at least in sections. The mounting bracket is particularly preferably also designed as a hollow profile. If the support and / or mounting bracket are designed as hollow profiles, highly resilient components can be produced that are simultaneously lightweight. If the support is designed as a hollow profile, the profile in particular can run in such a way that the profile itself forms the holder for the mounting bracket. Thus, no further openings are required in the support to form the holder.The support and mounting bracket can be made of a suitable material or comprise different materials. For example, they can be a metal such as magnesium or aluminum, an alloy such as steel, or a lightweight material such as fiberglass or carbon fiber.
[0016] According to a further advantageous embodiment of the vehicle bodyshell according to the invention, at least one support is designed as a cross member. A cross member is a support which later runs parallel to the vehicle's transverse axis in the finished vehicle. The vehicle bodyshell can have several pairs of corresponding supports and mounting brackets. All supports can be designed as cross members, or at least some of the supports can also be designed as longitudinal members or diagonally running supports. Cross members can, however, be particularly easy to integrate into the body. The at least one cross member is preferably arranged between lateral longitudinal members of the vehicle bodyshell, also referred to as sills or side sills, and is preferably also connected to these at least indirectly.
[0017] A further advantageous embodiment of the vehicle bodyshell according to the invention further provides that at least one support is manufactured as an integral construction with the rest of the body or as a separate component or assembly and is connected to the rest of the body. The support can be manufactured as an integral construction with the rest of the body. This ensures particularly quick and easy manufacture of the body. In addition, no further fastening means are required, which further increase the weight of the body. Welded joints, which can reduce the load-bearing capacity of the body if incorrectly executed, can also be dispensed with. A respective support can, however, also be manufactured as a separate component or assembly and can be connected to the rest of the body in a form-fitting, force-fitting, or material-fitting manner.This multi-part design increases design flexibility if several different model series of a vehicle are to be developed. A corresponding carrier can be connected to the body particularly easily because the traction battery does not first have to be attached to the carrier and then the assembly consisting of the traction battery and carrier is connected to the rest of the body. The carrier is connected to the body first and then the traction battery is connected to the carrier via the mounting bracket. This makes the carrier particularly easy to connect to the body. The option of connecting the respective carriers to the body independently of the traction battery is a significant advantage because the installation tolerances of the traction battery do not have to be maintained on the carrier and thus the maximum installation space benefits the respective carrier.Furthermore, if the carrier remains in the vehicle during maintenance, numerous components such as seats, floor coverings, wiring harnesses, air conditioning ducts, and the like can remain in the vehicle. This can contribute to significant savings in repair time.
[0018] According to a further advantageous embodiment of the vehicle bodyshell according to the invention, the traction battery is detachably connected to the body via at least two pairs of respective carrier and mounting bracket. Particularly with respect to the vehicle's longitudinal axis, in a plan view of the traction battery, at least one pair of carrier and mounting bracket is provided in the front half of the vehicle and one pair of carrier and mounting bracket is provided in the rear half of the traction battery. The more pairs of carrier and mounting bracket are used, the more reliably the traction battery can be held and connected to the body. Thus, with an increasing number of pairs, the bonded surface area increases, which correspondingly leads to better adhesion.It is particularly advantageous for the respective pairs of mounting bracket and traction battery to be spaced apart by a certain distance, which further improves the mechanical strength of the corresponding adhesive joints. Particularly preferred is at least one pairing in the front half of the vehicle and one pairing in the rear half of the traction battery. This ensures particularly even loading of the respective adhesive joints.
[0019] Particularly preferably, the at least two pairs of support and mounting bracket extend relative to the traction battery in such a way that, in a top view of the traction battery, the center of gravity of the traction battery lies between the two pairs of support and mounting bracket with respect to the vehicle's longitudinal axis and / or transverse axis. This further improves the uniform loading of the corresponding adhesive joints.
[0020] According to a further advantageous embodiment of the vehicle bodyshell according to the invention, at least one mounting bracket extends in its direction of extension across the entire extent of the traction battery. If the support is a cross member, for example, the corresponding mounting bracket can extend across the entire width of the traction battery in the direction of the vehicle's transverse axis. If it is a longitudinal member, the mounting bracket can extend across the entire length of the traction battery in the direction of the vehicle's longitudinal axis. This also enables a particularly durable connection of the traction battery to the mounting bracket.
[0021] A further advantageous embodiment of the vehicle bodyshell according to the invention further provides that the mounting bracket has at least one threaded element for receiving a screw, wherein the threaded element is aligned with a bore in the support when the mounting bracket and support are assembled, and wherein the screw is guided through the bore and screwed to the threaded element. This enables a particularly simple and reliable detachable connection of the respective mounting brackets and supports by means of a screw connection. The respective threaded element can be drilled or cut into the mounting bracket at corresponding points where the support is made of solid material, or it can also be formed by a separate component, such as a rivet element. The threaded element can thus be riveted into the mounting bracket. Metric screws or threads are particularly preferably used in this case.Individual holes can also be designed as elongated holes, so that additional positional tolerances when providing the holes or threaded elements can be further reduced.
[0022] A method according to the invention for assembling a vehicle body shell as described above comprises the following method steps:
[0023] - Providing a body pre-assembled with at least one carrier;
[0024] - Insert the mounting bracket into the support holder;
[0025] - Providing the traction battery and applying the adhesive to the traction battery in a desired area that overlaps with the mounting bracket when installed;
[0026] - Contact of the adhesive with the mounting bracket;
[0027] - Establishing the detachable connection between the support and the mounting bracket by means of the fastening means, in particular by screwing; and
[0028] - Curing of the adhesive.
[0029] The assembly method according to the invention enables particularly simple assembly of the vehicle bodyshell. Due to the two-part, staged assembly concept, based on the adhesive connection and the detachable connection with the fastening means, installation tolerances on the traction battery, as well as on the mounting bracket and the at least one carrier can be reduced to a minimum. By inserting the mounting bracket separately into the carrier, the installation of the traction battery is decoupled from the assembly of the carrier on the body. This allows optimal use of the available installation space geometry. The carrier can be an integral component of the body or, for pre-assembly, can be connected separately to the rest of the body. Because the traction battery is not yet connected to the carrier, the carrier can be particularly easy to align and move relative to the rest of the body.
[0030] After inserting the mounting bracket into the carrier's slot, it can optionally be temporarily secured in place, for example, with clamps. This prevents the mounting bracket from falling out of the slot until the traction battery has been properly positioned. Once the traction battery is in place, the temporary fixation can be removed.
[0031] When the adhesive comes into contact with the mounting bracket, the traction battery is pressed against the mounting bracket. This contact pressure is maintained until the adhesive cures, ensuring the highest possible bond strength. Once the adhesive cures, the contact pressure can be reduced accordingly.
[0032] A method according to the invention for dismantling a vehicle body shell as described above comprises the following method steps:
[0033] - Loosening of the fastening elements, in particular loosening of the screw connection;
[0034] - Removal of the traction battery with all mounting brackets attached to it from the body;
[0035] - Loosening the adhesive connections between the traction battery and all mounting brackets; and
[0036] - Remove any adhesive residue from the traction battery and all mounting brackets.
[0037] The vehicle body shell according to the invention can therefore be disassembled particularly easily. This improves the maintainability of the traction battery. After cleaning the traction battery and the mounting bracket(s), these can be reused for reassembly. The assembly method according to the invention and the disassembly method of the vehicle body shell according to the invention can thus be carried out as often as desired in succession. This improves the maintainability of a vehicle comprising the vehicle body shell according to the invention. Accordingly, such a vehicle is also the subject of the present invention. Further advantageous embodiments of the vehicle body shell according to the invention and the methods according to the invention for assembling and disassembling the vehicle body shell also emerge from the exemplary embodiments, which are described in more detail below with reference to the figures. In the figures:

[0045] Fig. 8 shows a schematic flow chart of a method according to the invention for dismantling the vehicle body shell according to the invention.
[0046] Figure 1 shows a vehicle body shell 1 according to the invention, comprising a body 2 and a traction battery 4 detachably connected or connectable to the body 2. The traction battery 4 is guided into the body 2 from below during an assembly process, inserted into a corresponding receiving space in the floor area of the body 2, and connected to the body. For this purpose, the body 2 has at least one support 3, shown in Figure 3, also referred to as a cross member due to its arrangement on the body. Alternatively, the body 2 can also be lowered onto the traction battery 4 from above.
[0047] Typically, traction batteries 4 are bolted directly to the body 2 or corresponding supports 3. However, this has several disadvantages. In particular, installation tolerances must be maintained to ensure that the corresponding fastening points of the components to be connected coincide when the traction battery 4 is inserted into the body 2. This requires specially adapted supports, which prevents optimal use of the available installation space.
[0048] This is where a vehicle body shell 1 according to the invention comes into play, which is based on a two-stage assembly technique. Figure 2 shows the traction battery 4 in an enlarged detail. At least one mounting bracket 5 is glued onto the housing 8 of the traction battery 4. Figure 2 shows a variant in which two mounting brackets 5 are provided. With respect to the vehicle's longitudinal axis 9, the traction battery 4 is divided in a plan view into a front-side half (FRONT) and a rear-side half (TEAR). At least one mounting bracket 5 is provided in the front-side half (FRONT) and one mounting bracket 5 in the rear-side half (TEAR). In the embodiment shown in the figures, the respective mounting brackets 5 and thus also the respective supports 3 run parallel to the vehicle's transverse axis 10.Particularly preferably, at least one mounting bracket 5 extends in the direction of the vehicle transverse axis 10 over the entire width b of the traction battery 4. This allows a particularly reliable adhesive connection to be produced.
[0049] In the exemplary embodiments of the mounting brackets 5 shown in the figures, these are each shaped similarly to a support, i.e., they have an elongated base body that preferably has a straight profile. The mounting brackets are thus designed as supports or struts.
[0050] The traction battery 4 comprises a plurality of battery cells or battery modules (not shown in detail) for storing electrical drive energy for a corresponding electric vehicle. Figure 2 also shows an attachment 11 in which power electronics components, such as a battery management system, are housed.
[0051] Figure 3 shows, in an exploded view, how the respective mounting brackets 5 are detachably connected to a respective carrier 3. Each carrier 3 has a receptacle 6 for inserting or recessing a respective mounting bracket 5. The carrier 3 and the mounting bracket 5 are detachably connected using fastening means 7, here designed as screws 16. In the embodiment shown in the figures, four fastening means 7 are provided. Adequate fastening is already possible with at least one fastening means 7. However, even more fastening means 7 can also be provided. In particular, the fastening means 7 are arranged distributed in an extension direction of the respective carrier 3 and the mounting bracket 5. The precise positioning and alignment of the fastening means 7 is of secondary importance.The illustrated embodiments show vertically extending (threaded) holes into which the screws 16 are inserted and tightened from above. Corresponding fastening elements 7 could also be placed horizontally or at an angle. Other detachable connection techniques could also be used.
[0052] The support 3 is preferably designed as a cross member, i.e., like the mounting brackets 5, it runs parallel to the vehicle's transverse axis 10. The support 3 can be an integral part of the body 2 or designed as a separate component or assembly and connected to the body 2 before the traction battery 4 is provided. This makes it possible to connect the support 3 to the body 2 separately from the traction battery 4, whereby corresponding installation tolerances of the traction battery 4 on the support 3 no longer have to be maintained. This makes it possible to use the available installation space more efficiently and to align and move the support 3 more easily relative to the rest of the body 2. If the traction battery 4 is disassembled and assembled multiple times on the vehicle body 1 or on a corresponding vehicle, the respective support 3 can thus remain firmly connected to the body 2.Accordingly, numerous other components can remain in the vehicle, such as seats, floor coverings, cable harnesses, air conditioning ducts, and the like. This reduces the corresponding maintenance and repair time. Particularly preferably, the support 3 and the mounting bracket 5 are designed as hollow profiles. Support structures 12 can be provided within the support 3, against which the mounting bracket 5 rests when inserted into the receptacle 6. The mounting bracket 5 is then also attached to the respective support structures 12 by means of the fastening means 7. However, the mounting bracket 5 could extend further in the direction of its height h and bear directly against the upper side O of the support 3 from the inside. The connection between the mounting bracket 5 and the support 3 by means of the fastening means 7 would then be made to a sheet metal 13 forming the upper side O, and not to any support structures 12.
[0053] Figure 3 further shows projections 14 by means of which the respective support 3 rests on the body 2 or via which the support 3 can be connected to the body 2. Since the support 3 also forms part of the body 2, the reference numeral 2 is also shown in Figure 3.
[0054] Figure 4 shows a sectional view of the arrangement shown in Figure 3. Figure 5 shows the assembly in its assembled state.
[0055] Figures 4 and 5 show a threaded element 15, which is used for fastening with the fastening means 7, in particular for screwing with the screws 16. In the embodiments shown in the figures, the threaded element 15 is riveted into the mounting bracket 5. However, the mounting bracket 5 could also be made of solid material in corresponding areas, so that a corresponding thread can be drilled or cut into the solid material. When the mounting bracket 5 and support 3 are assembled, the threaded element 15 is aligned with corresponding holes drilled into the support 3. A respective screw 16 is passed through these holes and then screwed to the threaded element 15.
[0056] Figure 6 shows a detailed view of the mounting bracket 5 attached in Figure 2 in the front half of the vehicle FRONT in an installed or connected state to the carrier 3 or the body 2. The area in which the mounting bracket 5 is connected to the carrier 3 by means of the fastening means 7 is not shown in Figure 6. Figure 6 illustrates that the respective geometric design of the mounting bracket 5 and the carrier 3 can be very variable in order to best meet corresponding geometric and structural mechanical requirements. It can also be seen in particular that in this exemplary embodiment the mounting bracket 5 and the receptacle 3 each have a rectangular or rectangular shape / cross-sectional contour, so that when the mounting bracket 5 is inserted into the receptacle 4 or arranged therein the receptacle 4 is practically completely filled.In other words, this means that the gap between the mounting bracket 5 and the holder 4 is very small.
[0057] Figure 7 shows an inventive assembly method for the vehicle body shell 1. First, in a step 701, a body 2 prefabricated with at least one support 3 is provided. In Figure 7, only the support 3 with its recess 6 is shown. Subsequently, in a step 702, the mounting bracket 5 is inserted into the receptacle 6 of the respective support 3. The mounting bracket 5 can be temporarily fixed to the support 3 or can already be properly connected to the support 3 by means of the fastening means 7. Subsequently, the traction battery 4 is provided in a step 703, and the adhesive 17 is applied in respective target areas of the traction battery 4 that overlap with the mounting brackets 5 in the installed state. Subsequently, the adhesive 17 is brought into contact with the mounting bracket(s) 5 in a step 704. This occurs with a contact force F.For this purpose, the entire assembly comprising the traction battery 4 and the adhesive 17 applied thereto can be moved into the body 2 from below, or the body 2 can be lowered onto the assembly from above. While the components are being pressed together, in a step 705, the detachable connection between the respective supports 3 and the respective mounting brackets 5 is established using the fastening means 7, provided the detachable connection has not already been established in a previous assembly step, for example, during or after the assembly step 702. The adhesive 17 now hardens. Subsequently, the contact force F can be removed, and the traction battery 4 remains detachably connected to the body 2.
[0058] Figure 8 shows a method for disassembling the vehicle body shell 1 according to the invention. The vehicle body shell 1 is prepared in a step 801. Then, in a step 802, the fastening means 7 are loosened and removed. Subsequently, in a step 803, the traction battery 4, along with all mounting brackets 5 adhering to it, is removed from the body 2. Subsequently, in a step 804, the adhesive bonds between the traction battery 4 and the mounting brackets 5 are released. Any adhesive residue is subsequently removed from the traction battery 4 and all mounting brackets 5 in a step 805, so that the respective components are available for reassembly.
