Description

Polyamide composite material and preparation and use thereofTechnical Field

[0001] The present invention relates to the technical field of thermoplastic composite materials, specifically to a polyamide composite material and the preparation and use thereof, in particular to a polyamide composite material obtained by anionic in-situ polymerization in conjunction with a resin transfer molding process (abbreviated as RTM) or a wet compression molding process (abbreviated as WCM) , and the use of this polyamide composite material as a covering product.Background Art

[0002] As is well known, a series of technological evolutions have taken place in the choice of material and the process of manufacturing top covers of battery packs for new energy vehicles, gradually developing from steel plate stamping and aluminum alloy casting in the early days to SMC compression molding, polyurethane STM compression molding and epoxy resin / polyurethane resin RTM molding. The development and evolution of the technologies above have mainly been aimed at adapting to technical requirements that strive to make the top covers of battery packs for modern new energy vehicles lightweight and low-cost with a high level of safety.

[0003] At present, the core function of a battery pack top cover is mainly to protect and seal the internal structure of the battery pack, and this core function needs to be maintained even in operating conditions of extreme failure (for example, the battery pack catching fire) , to avoid serious safety incidents. In addition, the battery pack top cover should also meet other performance requirements, for example with regard to weight reduction, wall thickness reduction, or structural modal performance improvement, in order to achieve a certain degree of styling design freedom, etc.

[0004] At the present time, in view of the trend in technological development towards environmentally friendly, low-carbon sustainable development, the problems associated with battery packs suitable for new energy vehicles, specifically with regard to the recycling of components and materials at the end of the battery packs' service life cycle, etc., are becoming more and more obvious. Components produced by existing processes such as SMC compression molding, polyurethane STM compression molding and epoxy resin / polyurethane resin RTM molding (e.g. battery pack top covers) are mainly thermosetting resin members, and their materials cannot be effectively recycled at the end of their service life; generally, they can only be processed by incineration or burial, etc., and this not only poses a safety hazard in terms of polluting the environment, but also causes wastage of resources.

[0005] In this context, there have been ever louder calls to switch from thermosetting materials to thermoplastic materials in composite material systems used to make battery packs for new energy vehicles. However, conventional thermoplastic materials and processes for molding them still have many shortcomings, specifically with regard to the performance of products obtained from them and the corresponding processing costs. For example, an existing injection molding process requires an injection molding machine with a very high mold-locking force for products with a very large projection area like top covers of battery packs for new energy vehicles, and the cost of the corresponding complementary injection mold will be very high, so a manufacturing cost advantage is lacking. As another example, a thermoplastic compression molding process (such as LFT-D) helps to solve the problem of excessively high molding pressure to a certain extent, but because the reinforcing material used is generally discontinuous reinforcing fiber, the mechanical strength and modulus of the product finally obtained are not high, and its heat resistance is poor; when burned by fire from the outside, the structural strength of the product obtained will deteriorate sharply, and structural collapse is likely to occur, leading to a more serious safety incident.

[0006] To deal with the many problems mentioned above, there is currently an urgent need to develop a way of combining continuous reinforcing fibers with thermoplastic resin by an integral molding process with high production efficiency and low energy consumption to obtain a lightweight, high-strength composite material with a large projection area and excellent dimensional stability and heat resistance, which can be used as a covering product in the structural design of batteries for new energy vehicles.Summary of the Invention

[0007] In response to the problems in the prior art mentioned above, an object of the present invention is to provide a way of combining a layered fabric -obtained from continuous reinforcing fibers by a weaving method or a non-weaving method (e.g. thickness stitching or adhesive fixing) -with a thermoplastic resin (e.g. polyamide) by anionic in-situ polymerization in conjunction with a resin transfer molding process (abbreviated as RTM) or a wet compression molding process (abbreviated as WCM) , to obtain a lightweight composite material with reduced thickness and a large projection area, which has good mechanical strength, dimensional stability and heat resistance, and can be obtained by a method that is remarkably cost-effective.

[0009] wherein the polyamide is obtained from a two-component reaction system comprising the following substances:

[0010] a) a first component consisting of substances comprising the following:

[0016] According to the present invention, in the polyamide composite material, the fiber layered fabric comprises a layered fabric obtained by subjecting multiple strands of continuous long filaments to weaving or thickness stitching or adhesive fixing.

[0017] According to another aspect of the present invention, a method for preparing the polyamide composite material is provided, wherein the method comprises the following steps:

[0028] step 3) : performing hot compression molding, then demolding to obtain the polyamide composite material.

[0029] It was unexpectedly found that the composite material obtained according to the present application on the basis of the above polyamide composite material and its corresponding preparation method has notably reduced weight and thickness, has a relatively large projection area, and can be used as a covering product in the structural design of batteries for new energy vehicles (e.g. as a battery top cover) , having good mechanical strength, dimensional stability and heat resistance, and meeting the safety requirements of batteries for new energy vehicles. Furthermore, the preparation process described above has a notably shortened production cycle, good repeatability and a high product yield, facilitating robust and efficient production at scale, and also has low energy consumption, so is suitable for low-carbon, highly cost-effective industrial production.

[0030] In addition, the final material product obtained according to the present invention is a thermoplastic composite material which can be recycled upon reaching the end of its service life, i.e. pulverized and melted and then melt-blended with other thermoplastic composite materials of the same type (e.g. containing reinforcing material such as short fibers or long fibers in a thermoplastic resin matrix) , extruded and granulated to obtain thermoplastic modified particles, which then undergo an injection molding process, extrusion molding process or hot compression molding process, etc. to produce a new component, thus achieving the recycling of waste composite material, which helps to reduce carbon emissions and meets the demands of environmentally friendly, sustainable development.

[0031] According to another aspect of the present invention, provided is the use of the polyamide composite material obtained by the process described above for preparing a motor vehicle member, an electronic product member or an electrical device member.

[0105] step 3) : performing hot compression molding, then demolding to obtain the polyamide composite material.

[0106] According to the preparation method described above, regarding the relationship between the amounts of the monomer a-1) and the catalyst a-2) used in the first component, the molar ratio of the monomer a-1) to the catalyst a-2) may be chosen as 99.6: 0.4 -89: 11, preferably 99.2: 0.8 -98.2: 1.8.

[0107] Regarding the relationship between the amounts of the monomer b-1) and the activator b-2) used in the second component, the molar ratio of the monomer b-1) to the activator b-2) may be chosen as 99.7: 0.3 -97.5: 2.5, preferably 99.5: 0.5 -99: 1.

[0108] In an embodiment, the weight ratio of the first component to the second component is 1: 8 -8: 1, more preferably 1: 4 -4: 1, and most preferably 1: 1.

[0109] In a preferred embodiment, the first component and the second component undergo water removal treatment before being mixed, so as to control the water content of the first component and the second component at 0.001 -0.05 wt%, preferably 0.002 -0.02 wt%.

[0110] In an embodiment, the mixture may be sprayed or squirted at a jet pressure of 0.01 -3.5 Mpa, preferably 0.02 -1.5 MPa onto the fiber layered fabric that has been pre-laid in the mold cavity of the unclosed mold.

[0114] Use of the polyamide composite material

[0115] According to an aspect of the present invention, the polyamide composite material obtained may be used, for example, to prepare motor vehicle members, electronic product members, and electrical device members, etc.

[0116] For example, the polyamide composite material may be used to prepare a casing of a traction battery pack for a new energy vehicle. Furthermore, the polyamide composite material may be used to prepare a top cover of a traction battery for a new energy vehicle. The structural dimensions of the battery top cover made on the basis of the polyamide composite material of the present invention may be designed as follows, according to actual structural demands of the traction battery of the new energy vehicle: length 300 -3500 mm, width 300 -1000 mm, thickness 0.5 -3 mm.

[0117] Covering product

[0118] According to another aspect of the present invention, a covering product is provided, comprising the polyamide composite material described above or a polyamide composite material obtained by the method described above.

[0119] In an embodiment, the thickness of the covering product may be 0.5 -5 mm, preferably 1 -3 mm.

[0120] In an embodiment, the covering product further comprises at least one metal sheet located on at least one side of the polyamide composite material. For example, the covering product further comprises two metal sheets respectively located on two sides of the polyamide composite material. Specifically, the covering product comprises a polyamide composite material sheet as a central layer, and metal sheets respectively located on upper and lower sides of the central layer, so as to form a sandwich structure.

[0121] In an embodiment, the metal sheet is selected from at least one of an aluminum alloy sheet, an iron sheet, a steel sheet, or an aluminum sheet. The thickness of the metal sheet may be chosen as 0.08 -1.2 mm according to actual structural needs, and may preferably be 0.1 -1.0 mm, more preferably 0.15 -0.5 mm, and most preferably 0.2 -0.4 mm.

[0122] In contrast to existing epoxy resin RTM processes and polyurethane RTM processes, the present invention combines a fiber layered fabric with a thermoplastic resin by anionic in-situ polymerization of reaction monomer lactams, in conjunction with a resin transfer molding process (abbreviated as RTM) or a wet compression molding process (abbreviated as WCM) , in the presence of a catalyst and an activator, and the product finally obtained is a thermoplastic composite material which can be recycled upon reaching the end of its service life, i.e. pulverized and melted and then melt-blended with other thermoplastic composite materials of the same type (e.g. containing reinforcing material such as short fibers or long fibers in a thermoplastic resin matrix) , extruded and granulated to obtain thermoplastic modified particles, which then undergo an injection molding process, extrusion molding process or hot compression molding process, etc. to produce a new component, thus achieving the recycling of waste composite material, which helps to reduce carbon emissions and meets the demands of environmentally friendly, sustainable development.

[0123] In addition, the fluid mixture formed by heating, melting and mixing the first component and the second component acting as reaction starting materials in the present invention has a relatively low fluid viscosity, which ensures its rapid and full infiltration of the high-density fiber layered fabric with high fiber content during production; the mixture then undergoes anionic in-situ polymerization to produce a polyamide, which is thus combined efficiently with the fiber layered fabric. The entire process has an obviously shortened production time, so is more suited to the preparation of large composite materials with large projection areas at high speed and high yield. Moreover, the composite material obtained has excellent mechanical strength and modulus, which helps to reduce the thickness of the parts obtained, and improve the modal performance of these parts. Furthermore, the layered fabric used, which is woven from continuous long fibers, can significantly improve the final material's heat resistance while improving its mechanical properties, ensuring that disintegration will not occur in a fire, thus greatly improving safety in use.

[0124] The present invention is described in detail below in conjunction with specific Examples.

[0125] The starting materials used in the following specific Examples are shown in Table 1 below.

[0132] Glass fiber cloth (EWR600T3N-127 purchased from Jushi Group) is precut to obtain a shape suitable for the mold cavity dimensions of a mold, then one layer of precut glass fiber cloth or multiple stacked layers of precut glass fiber cloth are laid in a mold cavity of a mold of an RTM experimental device, as shown in Fig. 1 for example, the mold is closed to form a fully closed mold cavity, which is then vacuumized, controlling the degree of vacuum at -0.07 to -0.1 MPa, to remove as much air and / or water vapor from the mold cavity as possible;

[0133] at the same time, the preprocessed first component and second component are mixed to form a fluid mixture, which is injected into the mold cavity of the mold at a suitable injection temperature and injection pressure, controlling the injection time at 5 -10 s, so that the fluid mixture fully impregnates the glass fiber cloth that was prelaid in the mold cavity of the mold, then hot compression molding is performed at a suitable hot compression temperature with a suitable hot compression clamping force, and when the hot compression molding is complete, demolding is performed to obtain the polyamide composite material.

[0148] Table 5-2

[0149] The composite materials obtained in Example A1 and Example B1 above were compared with a composite material of similar density obtained by an SMC (Sheet Molding Compound) process (i.e. Comparative Example 1, a polyurethane composite material obtained by an SMC process, product name HY3102SMC, purchased from HUAYUAN ADV. MATERIALS) and a polyurethane composite material obtained from polyurethane and glass fiber cloth by an RTM process (i.e. Comparative Example 2, using glass fiber cloth purchased from Changzhou Putai Glass Fiber Products Co., Ltd., product name TP-550LT-1450, fabric weight approximately 574.5 g / m2, being a biaxial non-woven, non-crimp fabric, the mass percentage content of glass fiber cloth in the polyurethane composite material of Comparative Example 2 being approximately 69%) . Referring to Table 6 below, it can be seen that the tensile properties, bending properties and impact resistance of the composite material obtained by the method of the present invention were all notably superior to those of the composite material obtained by the SMC process, and similar to those of the polyurethane composite material obtained from polyurethane and glass fiber cloth by the RTM process; furthermore, the composite material obtained by the method of the present invention has the advantages of being thermoformable a second time and being recyclable. For example, a new energy vehicle battery top cover made from the composite material of the present invention, after reaching the end of its service life, can be easily recovered together with other thermoplastic materials (such as polyamide) used in the components of the vehicle body, and then recycled.
