Description

DUAL ENCODER MODULEFIELD OF THE INVENTION

[0001] This invention relates to a rotary encoder, and more particularly to, a dual encoder module.BACKGROUND OF THE INVENTION

[0002] A rotary encoder is a sensing device that converts a rotary motion into an electrical signal that can be read by some type of control device in a motion control system, such as a controller or PLC. The electrical signal may be used as a feedback signal to determine angle position, count, speed, or direction of a rotary shaft. A control device can use this information to send a command for a particular function.

[0003] A dual encoder is a two-in-one rotary encoder. Typically, the dual encoder comprises three parts: an encoder stator and two encoder rotors positioned on two opposite sides of the encoder stator. Due to this compact structure, the dual encoder is also referred to as a double sided encoder. In the robotics design, the dual encoder is commonly used in each robotic joint for monitoring a motor shaft and an output axis coupled to the motor shaft via a gearbox. With the use of the dual encoder, the dynamic performance of robotics may be improved.SUMMARY OF THE INVENTION

[0004] The invention is defined by the claims.

[0005] According to one aspect of the disclosure, there is provided a dual encoder module comprising: a first encoder rotor unit comprising a first support, a first rotor, a first bearing, and a first holder, wherein the first holder is constructed to hold the first rotor and be coupled to the first support via the first bearing; a second encoder rotor unit comprising a second support, a second rotor, a second bearing, and a second holder, wherein the second holder is constructed to hold the second rotor and be coupled to the second support via the second bearing; and an encoder stator configured to be clamped and secured between the first support and the second support, such that a first side of the encoder stator is spaced from the first rotor with a first air gap and a second side of the encoder stator is spaced from the second rotor with a second air gap; wherein the first holder is further constructed to be fixed  onto a first rotary shaft and the second holder is further constructed to be fixed onto a second rotary shaft, such that the first rotor can rotate with the first rotary shaft and the second rotor can rotate with the second rotary shaft.

[0006] With the above dual encoder module, the tolerance train for the first air gap between the first side of the encoder stator and the first rotor, and the tolerance train for the second air gap between the second side of the encoder stator and the second rotor can be both reduced. In this way, a higher tolerance requirement may be achieved. Also, the dual encoder module is very compact and can be easily manufactured or assembled.

[0007] In some embodiments, the first support may have a first main body and a plurality of first protrusions each extending from an edge of the first main body towards the second support, and the second support may have a second main body and a plurality of second protrusions each extending from an edge of the second main body towards the first support, wherein the plurality of first protrusions are each aligned with the corresponding second protrusions, such that the encoder stator is clamped and secured between the plurality of first protrusions and the plurality of second protrusions.

[0008] In some embodiments, the encoder stator is clamped and secured between the plurality of first protrusions and the plurality of second protrusions via a plurality of screws.

[0009] In some embodiments, the plurality of first protrusions and the plurality of second protrusions may each have a column shape and an inner hole, such that the plurality of screws can be screwed inside the corresponding inner holes of the plurality of first protrusions and the plurality of second protrusions.

[0010] In some embodiments, the encoder stator may comprise a printed circuit board with two opposite sides each having at least one corresponding scanning unit thereon.

[0011] In some embodiments, the PCB may have a plurality of through holes, and during the assembly of the encoder stator, the plurality of screws are each inserted firstly through the corresponding second protrusion, the corresponding through-hole of the PCB and then into the corresponding first protrusion, such that the PCB is secured and clamped between the plurality of first protrusions and the plurality of second protrusions.

[0012] In some embodiments, the first holder may be configured to be fixed onto an end portion of the first rotary shaft; and the second holder is configured to fixed onto an end portion of the second rotary shaft.

[0013] In some embodiments, the first rotary shaft may be a hollow rotary shaft, and the second rotary shaft extends through the inner side of the first rotary shaft.

[0014] In some embodiments, the second rotary shaft may be coupled to the first rotary shaft via a gearbox.

[0015] In some embodiments, the first rotary shaft may be a motor shaft and the second rotary shaft is an output shaft coupled to the motor shaft via a gearbox.

[0016] In some embodiments, the dual encoder module may be an inductive, magnetic or optical dual encoder module.

[0017] According to another aspect of the disclosure, there is provided a robot, which comprises: at least one robotic joint comprising at least one dual encoder module of any of preceding aspect.BRIEF DESCRIPTION OF THE DRAWINGS

[0028] DETAILED DESCRIPTION OF THE EMBODIMENTS

[0029] Embodiments of the present disclosure will be described in more details with reference to the drawings. Although the drawings illustrate some embodiments of the present disclosure, it should be appreciated that the present disclosure can be implemented in various manners and should not be interpreted as being limited to the embodiments explained herein. On the contrary, the embodiments are provided to understand the present disclosure in a more thorough and complete way. It should be appreciated that drawings and embodiments of the present disclosure are only for exemplary purposes rather than restricting the protection scope of the present disclosure.

[0030] The terminology used herein is for the purpose of describing particular embodiments only and is not intended to be limiting of the invention. As used herein, the singular forms "a, " "an" and "the" are intended to include plural forms as well, unless the context clearly indicates otherwise. It will be further understood that the terms "comprises" or "comprising, " when used in this specification, specify the presence of stated features, integers, steps, operations, elements components and / or groups or combinations thereof, but do not preclude the presence or addition of one or more other features, integers, steps, operations, elements, components and / or groups or combinations thereof.

[0031] As used herein, the term "and / or" includes any and all possible combinations or one or more of the associated listed items, as well as the lack of combinations when interpreted in the alternative ("or" ) .

[0032] Unless otherwise defined, all terms (including technical and scientific terms) used herein have the same meaning as commonly understood by one of ordinary skill in the art to which this invention belongs. It will be further understood that terms, such as those defined in commonly used dictionaries, should be interpreted as having a meaning that is consistent with their meaning in the context of the specification and claims and should not be interpreted in an idealized or overly formal sense unless expressly so defined herein. Well-known functions or constructions may not be described in detail for brevity and / or clarity.

[0033] It will be understood that when an element is referred to as being "on, " "attached" to, "connected" to, "coupled" with, "contacting, " etc., another element, it can be directly on, attached to, connected to, coupled with and / or contacting the other element or intervening  elements can also be present. In contrast, when an element is referred to as being, for example, "directly on, " "directly attached" to, "directly connected" to, "directly coupled" with or "directly contacting" another element, there are no intervening elements present. It will also be appreciated by those of skill in the art that references to a structure or feature that is disposed "adjacent" another feature can have portions that overlap or underlie the adjacent feature.

[0034] Spatially relative terms, such as "under, " "below, " "lower, " "over, " "upper" and the like, may be used herein for ease of description to describe an element's or feature's relationship to another element (s) or feature (s) as illustrated in the figures. It will be understood that the spatially relative terms are intended to encompass different orientations of the device in use or operation in addition to the orientation depicted in the figures. For example, if the device in the figures is inverted, elements described as "under" or "beneath" other elements or features would then be oriented "over" the other elements or features. Thus the exemplary term "under" can encompass both an orientation of over and under. The device may otherwise be oriented (rotated 90 degrees or at other orientations) and the spatially relative descriptors used herein interpreted accordingly. Similarly, the terms "upwardly, " "downwardly, " "vertical, " "horizontal" and the like are used herein for the purpose of explanation only, unless specifically indicated otherwise.

[0035] It will be understood that, although the terms first, second, etc., may be used herein to describe various elements, components, regions, layers and / or sections, these elements, components, regions, layers and / or sections should not be limited by these terms. Rather, these terms are only used to distinguish one element, component, region, layer and / or section, from another element, component, region, layer and / or section. Thus, a first element, component, region, layer or section discussed herein could be termed a second element, component, region, layer or section without departing from the teachings of the present invention. The sequence of operations (or steps) is not limited to the order presented in the claims or figures unless specifically indicated otherwise.

[0036] Just as mentioned above, a dual encoder is typically used in a robotic joint for monitoring a motor shaft as well an output shaft coupled to the motor shaft via a gearbox. As an example, FIG. 1 schematically illustrates a sectional view of a conventional dual encoder used in a robotic joint.

[0037] As illustrated in FIG. 1, the conventional dual encoder 1’ comprises an encoder stator 2’, a first encoder rotor 31’, and a second encoder rotor 32’. The encoder stator 2’ is  fixed to a casing 4’ of the robotic joint. The first encoder rotor 31’ and the second encoder rotor 32’ are respectively disposed on two opposite sides of the encoder stator 2’. Further, the first encoder rotor 31’ is fixed onto a motor shaft 5’ via a first holder (not labelled) , and the second encoder rotor 32’ is fixed onto an output shaft 6’ via a second holder (not labelled) , wherein the motor shaft 5’ is coupled to the output shaft 6’ via a gearbox 7’. In this way, the first encoder rotor 31’ may rotate with the motor shaft 5’ and the second encoder rotor 32’ may rotate with the output shaft 6’. In addition, the second holder is assembled to the casing 4’ via a ball bearing 8’.

[0038] However, with the structure of the conventional dual encoder 1’, it is found that it is difficult to achieve a high tolerance requirement for the first air gap between the encoder rotor 31’ and the encoder stator 2’ or the second air gap between the encoder rotor 32’ and the encoder stator 2’, e.g., within a desired tolerance range of ±0.2mm. Through the analysis of the conventional dual encoder 1’, it is further found that the difficulty to achieve the high tolerance requirement is resulted from the long tolerance train in the conventional dual encoder.

[0039] For example, the tolerance for the first air gap between the encoder rotor 31’ and the encoder stator 2’ may be influenced by a first tolerance train path including the first holder (not labelled) on which the encoder rotor 31’ is mounted, the motor shaft 5’ on which the first holder is fixed, the motor (not shown) , and the casing 4’ to which the motor is mounted. For ease of understanding, the first tolerance train path is denoted by a dashed line 21’ in FIG. 1.

[0040] For another example, the tolerance for the second air gap between the encoder rotor 32’ and the encoder stator 2’ may be influenced by a second tolerance train path including the second holder (not labelled) on which the encoder rotor 32’ is mounted, the output shaft 6’ on which the second holder is fixed, the gearbox to which the output shaft 6’ is connected, the motor (not shown) to which the gearbox is coupled, and the casing 4’ to which the motor is mounted. For ease of understanding, the second tolerance train path is denoted by a dot-dashed line 22’ in FIG. 1.

[0041] The present disclosure is aimed to achieve a high tolerance requirement for the air gap between either of the two encoder rotors and the encoder stator of a dual encoder. To this end, the present disclosure provides a novel structure for the dual encoder, which comprises: a first encoder rotor unit comprising a first support, a first rotor, a first bearing, and a first holder, wherein the first holder is constructed to hold the first rotor and be coupled to the first support via the first bearing; a second encoder rotor unit comprising a second support, a  second rotor, a second bearing, and a second holder, wherein the second holder is constructed to hold the second rotor and be coupled to the second support via the second bearing; and an encoder stator configured to be clamped and secured between the first support and the second support, such that a first side of the encoder stator is spaced from the first rotor with a first air gap and a second side of the encoder stator is spaced from the second rotor with a second air gap; wherein the first holder is further constructed to be fixed onto a first rotary shaft and the second holder is further constructed to be fixed onto a second rotary shaft, such that the first rotor can rotate with the first rotary shaft and the second rotor can rotate with the second rotary shaft. Those skilled in the art would appreciate that with the present dual encoder, the length of the tolerance train can be reduced and a higher tolerance range can be achieved.

[0042] For better understanding of the concept of the present disclosure, FIG. 2 schematically illustrates a perspective view of a dual encoder according to one example embodiment of the present disclosure; FIG. 3 schematically illustrates a sectional view of the dual encoder of FIG. 2; FIG. 4 schematically illustrates an exploded view of the dual encoder of FIG. 2; FIG. 5 schematically illustrates another sectional view of the dual encoder of FIG. 2, FIG. 6 schematically illustrates a sectional view of a lower part of the dual encoder of FIG. 2;and FIG. 7 schematically illustrates another sectional view of the dual encoder of FIG. 2 with the dual encoder being assembled to a first rotary shaft and a second rotary shaft.

[0043] As illustrated in FIGS. 2-5, the dual encoder 1 of the present disclosure is formed in a circular shape. However, those skilled in the art would appreciate that other shapes for the dual encoder are also possible. Also, the dual encoder 1 may be any type of dual encoders including but not limited to inductive, magnetic or optical dual encoders.

[0044] Typically, the dual encoder 1 may comprise an encoder stator 2, a first encoder rotor unit 3 and a second encoder rotor unit 4, wherein the first encoder rotor unit 3 and the second encoder rotor unit 4 are respectively disposed at two opposite sides of the encoder stator 2. For better monitoring the rotary shafts to be attached, in some embodiments, each of the encoder stator 2, the first encoder rotor unit 3 and the second encoder rotor unit 4 may be configured with a center hole, to which the rotary shafts to be monitored may be extended through and mounted thereon. However, this is not a limitation, those skilled in the art would appreciate that in some particular embodiments, a dual encoder without any center hole is also possible.

[0045] The first encoder rotor unit 3 may comprise a first support 31, a first rotor 32, a first bearing 33, and a first holder 34, wherein the first holder 34 is constructed to hold the first  rotor 32 and be coupled to the first support 31 via the first bearing 33. Typically, the first support 31 may have a main body of a planar and circular shape on which the first bearing 33 can be placed and then supported. Typically, the first bearing 33 may be e.g., a ball bearing comprising an inner ring and an outer ring.

[0046] For better positioning the first rotor 32 as well as the first bearing 33 on the first holder 34, in some embodiments, the first holder 34 may be configured with a first holder step portion and a second holder step portion on its two opposite outer edges, wherein an inner edge of the first rotor 32 may be secured on the first holder step portion, and an inner ring of the first bearing 33 may be secured on the second holder step portion. In this way, the first rotor 32 as well as the inner ring of the first bearing 33 may be easily secured on a proper position of the first holder 32.

[0047] For better positioning the first bearing 33 on the first support 31, in some embodiments, the first support 31 may also be configured with a support step portion, the outer ring of the first bearing may then be secured to the support step portion. In this way, the first bearing may also be easily secured on a proper position of the first support 31.

[0048] Those skilled in the art would appreciate that with the first bearing, the rotation movement of the first rotor 32 would then be isolated from the first support 32.

[0049] Further, as illustrated in FIGS. 5-7, the first holder 34 is constructed to be fixed onto a first rotary shaft 5. Typically, the first rotary shaft 5 may be a motor shaft which may be hollow or solid. In some embodiments, the first holder 34 may be fixed onto an end portion of the first rotary shaft 5.

[0050] Just as an example, the first holder 34 may be press-fitted onto the first rotary shaft 5.Just as another example, the first holder 34 may be secured to the end portion of the first rotary shaft 5 with a plurality of screws or by welding.

[0051] For better positioning the first holder with respect to the first rotary shaft 5, the first holder 34 may be further constructed with a third holder step portion. In this way, the first holder 34 may be properly and conveniently secured to the end portion of the first rotary shaft 5.

[0052] Similar to the first encoder rotor unit 3, the second encoder rotor unit 4 may comprise a second support 41, a second rotor 42, a second bearing 43, and a second holder 44, wherein the second holder 44 is constructed to hold the second rotor 42 and be coupled to the second support 41 via the second bearing 43.

[0053] Typically, the second support 41 may also have a main body of a planar and circular shape on which the second bearing 43 can be placed and then supported. Typically, the second bearing 43 may be e.g., a ball bearing comprising an inner ring and an outer ring.

[0054] For better positioning the second rotor 42 as well as the second bearing 43 on the second holder 44, in some embodiments, the second holder 44 may also be configured with a first holder step portion and a second holder step portion on its two opposite outer edges, wherein an inner edge of the second rotor 42 may be secured on the first holder step portion, and an inner ring of the second bearing 43 may be secured on the second holder step portion. In this way, the second rotor 42 as well as the inner ring of the second bearing 43 may be easily secured on a proper position of the second holder 32.

[0055] For better positioning the second bearing 43, in some embodiments, the second support 41 may also be configured with a support step portion, the outer ring of the second bearing 43 may then be secured to the support step portion. In this way, the second bearing 43 may also be easily secured on a proper position of the second support 41.

[0056] Those skilled in the art would appreciate that with the second bearing 43, the rotation movement of the second rotor 42 would then be isolated from the second support 42.

[0057] Further, as illustrated in FIGS. 5-7, the second holder 44 is constructed to be fixed onto a second rotary shaft 6. Typically, the second rotary shaft 6 may be another rotary shaft different from the first rotary shaft. Typically, the second rotary shaft 6 may be coupled with the first rotary shaft 5 via e.g., a gearbox (not shown) .

[0058] In some embodiments that the first rotary shaft is a hollow shaft, the second rotary shaft 6 may extend through the inner side of the first rotary shaft. In this way, the structure can be very compact. In some embodiments that the first rotary shaft 5 may be a motor shaft, the second rotary shaft 6 may be an output shaft that is coupled to the motor shaft via e.g., a gearbox.

[0059] In some embodiments, the second holder 44 may be fixed onto the second rotary shaft 6. Just as an example, the second holder 44 may be press-fitted onto the second rotary shaft 6. Just as another example, the second holder 44 may be secured to the end portion of the second rotary shaft 6 with a plurality of screws or by welding.

[0060] For better positioning the second holder 44 with respect to the second rotary shaft 6, the second holder 44 may also be constructed with a third holder step portion. In this way, the second holder 44 may be properly and conveniently secured to the end portion of the second  rotary shaft 6.

[0061] The encoder stator 2 is disposed between the first encoder rotor unit 3 and the second encoder rotor unit 4. Particularly, the encoder stator 2 is clamped and secured between the first support 31 and the second support 41, such that a first side of the encoder stator 2 is spaced from the first rotor 32 with a first air gap and a second side of the encoder stator 2 is spaced from the second rotor 42 with a second air gap.

[0062] Typically, in some embodiments the encoder stator 2 may be a printed circuit board (PCB) with the first side and the second, opposite side each having at least one corresponding scanning unit thereon, so as to detect or monitor the rotation (e.g., rotating speed or angle position, etc. ) of the first encoder rotor 32 and the second encoder rotor 42, respectively. Since the operation principle for the detection or monitoring is well known in the art, the detail description for the operation principle is omitted.

[0063] In order to maintain the first air gap between the first side of the encoder stator 2 and the first encoder rotor 32 and the second air gap between the second side of the encoder stator 2 and the second encoder rotor 42, the first support 31 is further configured with a plurality of first protrusions 310 each extending from an edge of the first main body of the first support 31 towards the second support 41, while the second support 41 is further configured with a plurality of second protrusions 410 each extending from an edge of the second main body of the second support 42 towards the first support 31. Further, the plurality of first protrusions 310 are each aligned with the corresponding second protrusions of the plurality of second protrusions 410, such that the encoder stator 2 is clamped and secured between the plurality of first protrusions 310 and the plurality of second protrusions 410. Typically, the encoder stator 2 may be clamped and secured between the plurality of first protrusions 310 and the plurality of second protrusions 410 via a plurality of screws 8.

[0064] It should be understood that the shape or size of the plurality of first protrusions 310 and the plurality of second protrusions 410 are not limited, as long as they can clamp and secure the encoder stator 2 therebeween and maintain the related first air gap and second air gap as described above.

[0065] Just as an example, in some embodiments, each of the plurality of first protrusions 310 and each of the plurality of second protrusions 410 may have a column shape. In some embodiments, each of the plurality of first protrusions 310 may be secured to the corresponding second protrusion 410 by a corresponding screw of the plurality of screws 8.  In some embodiments, each of the plurality of first protrusions 310 may have an inner hole and the above plurality of screws 8 may be screwed inside the corresponding inner holes of the plurality of first protrusions 310 and the plurality of second protrusions 410. Typically, in some embodiments, the inner holes of the plurality of first protrusions 310 may be configured as through holes with or without inner threads, and the inner holes of the plurality of second protrusions 410 may be configured as blind holes with inner threads, while the encoder stator 2 (e.g., PCB) may also be configured with a plurality of through holes. In this way, during the assembly of the encoder stator 2, the plurality of screws may be inserted from the side of the second support 41, and then firstly through the corresponding second protrusion, the corresponding through-hole of the encoder stator 2 (e.g., PCB) and finally into the corresponding first protrusion.

[0066] Various embodiments of the dual encode 1 has been described above in detail. Those skilled in the art would appreciate that the tolerance train for the first air gap between the first side of the encoder stator 2 and the first rotor 32, and the tolerance train for the second air gap between the second side of the encoder stator 2 and the second rotor 42 can be both reduced. For better understanding the reduced tolerance train, FIG. 8 schematically illustrates a tolerance train path for the first air gap between the first side of the encoder stator and the first rotor of the dual encoder; and FIG. 9 schematically illustrates a tolerance train path for the second air gap between the second side of the encoder stator and the second rotor.

[0067] As illustrated in FIG. 8, the tolerance train path for the first air gap between the first side of the encoder stator 2 and the first rotor 32 of the dual encoder may be denoted as a first dashed line 35. As can be clearly understood, the tolerance train path for the first air gap simply comprises three components on its path, i.e., the first holder 34, the first bearing 33, and the first support 31. That means, the tolerance for the first air gap is influenced simply by the first holder 34, the first bearing 33, and the first support 31.

[0068] By comparison with the corresponding tolerance train path in the conventional dual encoder, those skilled in the art can understand that the tolerance train path for the first air gap for the present disclosure is greatly shortened, which indicates that: a) the first air gap will no longer be influenced by the gearbox and the casing to which the dual encoder is to be coupled; and b) a higher tolerance requirement for the first air gap (e.g., ±0.2 mm) can be more easily achieved.

[0069] Similarly, as illustrated in FIG. 9, the tolerance train path for the second air gap between the second side of the encoder stator 2 and the second rotor 42 of the dual encoder  may be denoted as a second dashed line 45. As can be clearly understood, the tolerance train path for the second air gap simply comprises three components on its path, i.e., the second holder 44, the second bearing 43, and the second support 41. That means, the tolerance for the second air gap is influenced simply by the second holder 44, the second bearing 43, and the second support 41.

[0070] By comparison with the corresponding tolerance train path in the conventional dual encoder, those skilled in the can easily understand that the tolerance train path for the second air gap is also greatly shortened, which indicates that: a) the second air gap will no longer be influenced by the gearbox and the casing to which the dual encoder is to be coupled; and b) a higher tolerance requirement for the second air gap (e.g., ±0.2 mm) can be more easily achieved.

[0071] Therefore, as compared to the tolerance train path in the conventional dual encoder, the tolerance train path for the present disclosure can be greatly reduced. Also, those skilled in the art can appreciate that the structure of the dual encoder of the present disclosure is very compact and can be manufactured and assembled easily, which can reduce the size and cost of the dual encoder.

[0072] Those skilled in the art can further appreciate that the present dual encoder can be applied in a wide range of applications that require monitoring or control, or both, of mechanical systems, including but not limited to industrial controls, robotics, photographic lenses, rotating radar platforms etc. Especially with respect to the robotics, it would be advantageous to incorporate the dual encoder in a robotics joint, wherein the first holder may be assembled or fixed onto a motor shaft, and the second holder may be assembled or fixed onto an output shaft coupled to the motor shaft via a gearbox. With this arrangement in a robotics joint, the motor speed and the rotational motion of the output shaft (and thus e.g., the position, speed and / or direction of the robotic joint) may for example be measured or monitored, based on which the motor and / or the robotic joint may be controlled or adjusted.

[0073] Other variations to the disclosed embodiments can be understood and effected by those skilled in the art in practicing the claimed invention, from a study of the drawings, the disclosure, and the appended claims. In the claims, the word "comprising" does not exclude other elements or steps, and the indefinite article "a" or "an" does not exclude a plurality. The mere fact that certain measures are recited in mutually different dependent claims does not indicate that a combination of these measures cannot be used to advantage. Any reference signs in the claims should not be construed as limiting the scope.
