Description

Rotating electric machine stator and rotating electric machine equipped with the same

[0001] The present invention relates to a stator for a rotating electric machine and a rotating electric machine including the stator.

[0002] In recent years, electric vehicles that run solely on a rotating electric machine and hybrid electric vehicles that are driven by both an engine and a rotating electric machine have become widespread. The stator of the rotating electric machine is provided with a temperature detection element such as a thermistor to detect the temperature of the stator coil. For example, Patent Document 1 proposes a technology for providing a thermistor on a stator.

[0003] In Patent Document 1, a stator core has a plurality of segment conductors arranged in slots, and the ends of the segment conductors are joined to form a coil. The segment conductors have a rectangular cross section, a first surface, and a second surface, and are arranged in the slots so that the first surface is parallel to the radial direction. A plurality of segment conductors are arranged in each slot so that their second surfaces face each other. The plurality of segment conductors are joined at their respective ends so that their first surfaces face each other. In at least one of the plurality of pairs of joined two ends, a horizontal portion at one of the ends has an extension portion formed by extending so as to protrude from a vertical portion at the other end. A thermistor for detecting the temperature of the coil is attached in contact with this extension portion.

[0004] Japanese Patent Application Laid-Open No. 2016-214011

[0005] In the technology described in Patent Document 1, the thermistor is brought into contact with the extension portion, which requires time for the temperature of the heated stator coil to be transmitted to the extension portion, resulting in poor sensitivity of the thermistor and reduced accuracy in detecting the temperature of the stator coil.

[0006] Furthermore, multiple stator coils are arranged radially in one slot, and the temperature of the stator coil located at the innermost position in the radial direction tends to be higher than the temperatures of stator coils located at other positions. However, the technology described in Patent Document 1 does not take into consideration the point of selecting a stator coil with a higher temperature from among the stator coils arranged radially in a row and locating a thermistor therein. As a result, Patent Document 1 has a problem of reduced accuracy in detecting the temperature of the stator coil.

[0007] SUMMARY OF THE INVENTION An object of the present invention is to provide a stator for a rotating electrical machine that solves the above-mentioned problems and improves the accuracy of temperature detection of the stator coil, and a rotating electrical machine including the stator.

[0008] In order to achieve the above object, the present invention provides a stator for a rotating electric machine, comprising a stator core formed to extend radially and having a plurality of slots arranged in a circumferential direction, and a plurality of stator coils inserted into the plurality of slots, wherein the stator coils are formed in a U-shape with a bottom where a first layer and a second layer are close to each other, the first layer and the second layer are inserted into different slots in the circumferential direction of the stator core, the plurality of stator coils are arranged radially in the slots, and among the plurality of stator coils arranged radially in the slots, the stator coil whose first layer is located at the innermost periphery has a folded portion connected to the bottom for clamping and fixing a temperature detection element for detecting the temperature of the stator coil.

[0009] According to the present invention, it is possible to provide a stator for a rotating electric machine that improves the accuracy of temperature detection of the stator coil, and a rotating electric machine including the stator.

[0011] DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS Hereinafter, embodiments of the present invention will be described with reference to the accompanying drawings. Like elements are designated by like reference numerals and similar descriptions will not be repeated.

[0012] The various components of the present invention do not necessarily have to be independent entities, and it is acceptable for one component to be made up of multiple members, for multiple components to be made up of one member, for one component to be part of another component, or for part of one component to overlap with part of another component.

[0013] The rotating electric machine according to the present invention can be applied to pure electric vehicles that run solely on the rotating electric machine, and hybrid electric vehicles that are driven by both an engine and a rotating electric machine, but the following description will be given using a hybrid electric vehicle as an example.

[0014] FIG. 1 is a diagram showing a schematic configuration of a hybrid electric vehicle equipped with a rotating electric machine according to an embodiment of the present invention. The vehicle 100 is equipped with an engine 120, a first rotating electric machine 200, a second rotating electric machine 300, and a battery 180. The battery 180 supplies DC power to the rotating electric machines 200, 300 via a power conversion device 600 when driving force from the rotating electric machines 200, 300 is required, and receives DC power from the rotating electric machines 200, 300 during regenerative running. DC power is exchanged between the battery 180 and the rotating electric machines 200, 300 via the power conversion device 600. Although not shown, the vehicle is also equipped with a battery that supplies low-voltage power (e.g., 14-volt power), which supplies DC power to a control circuit described below.

[0015] The rotational torque generated by the engine 120 and the rotating electric machines 200, 300 is transmitted to the front wheels 110 (wheels) via the transmission 130 and the differential gear 160. The front wheels 110 (wheels) are driven by the engine 120 and the rotating electric machines 200, 300. The transmission 130 is controlled by a transmission control device 134, and the engine 120 is controlled by an engine control device 124. The battery 180 is controlled by a battery control device 184. The transmission control device 134, the engine control device 124, the battery control device 184, the power conversion device 600, and the integrated control device 170 are connected by a communication line 174.

[0016] The integrated control device 170 is a higher-level control device than the transmission control device 134, the engine control device 124, the power conversion device 600, and the battery control device 184, and receives information indicating the respective states of the transmission control device 134, the engine control device 124, the power conversion device 600, and the battery control device 184 from them via a communication line 174. The integrated control device 170 calculates control commands for each control device based on the acquired information. The calculated control commands are transmitted to each control device via the communication line 174.

[0017] The high-voltage battery 180 is composed of a secondary battery such as a lithium-ion battery or a nickel-metal hydride battery, and outputs high-voltage DC power of 250 to 600 volts or more. The battery control device 184 outputs the charge / discharge status of the battery 180 and the status of each unit cell battery that makes up the battery 180 to the integrated control device 170 via the communication line 174.

[0018] When the integrated control device 170 determines that charging of the battery 180 is necessary based on information from the battery control device 184, it issues a command to the power conversion device 600 to perform power generation operation. Furthermore, the integrated control device 170 mainly manages the output torque of the engine 120 and the rotating electric machines 200, 300, and performs calculation processing of the total torque and torque distribution ratio between the output torque of the engine 120 and the output torque of the rotating electric machines 200, 300, and transmits control commands based on the results of this calculation processing to the transmission control device 134, the engine control device 124, and the power conversion device 600. Based on the torque command from the integrated control device 170, the power conversion device 600 controls the rotating electric machines 200, 300 so that the commanded torque output or generated power is generated.

[0019] Power conversion device 600 is provided with power semiconductors that constitute inverters for operating rotating electric machines 200 and 300. Power conversion device 600 controls the switching operation of the power semiconductors based on commands from integrated control device 170. The switching operation of the power semiconductors causes rotating electric machines 200 and 300 to operate as electric motors or generators.

[0020] When rotating electric machines 200, 300 are operated as electric motors, DC power from high-voltage battery 180 is supplied to DC terminals of an inverter of power conversion device 600. Power conversion device 600 controls the switching operation of power semiconductors to convert the supplied DC power into three-phase AC power and supplies it to rotating electric machines 200, 300. On the other hand, when rotating electric machines 200, 300 are operated as generators, the rotors of rotating electric machines 200, 300 are rotationally driven by externally applied rotational torque, and three-phase AC power is generated in the stator coils of rotating electric machines 200, 300. The generated three-phase AC power is converted into DC power by power conversion device 600, and the DC power is supplied to high-voltage battery 180, thereby charging battery 180.

[0021] Fig. 2 is a circuit diagram of the power conversion device 600 of Fig. 1. The power conversion device 600 is provided with a first inverter device for the rotating electric machine 200 and a second inverter device for the rotating electric machine 300. The first inverter device includes a power module 610, a first drive circuit 652 that controls the switching operation of each power semiconductor 21 of the power module 610, and a current sensor 660 that detects the current of the rotating electric machine 200. The drive circuit 652 is provided on a drive circuit board 650.

[0022] On the other hand, the second inverter device includes a power module 620, a second drive circuit 656 that controls the switching operation of each power semiconductor 21 in the power module 620, and a current sensor 662 that detects the current of the rotating electric machine 300. The drive circuit 656 is provided on a drive circuit board 654. The control circuit 648, the capacitor module 630, and the transmitter / receiver circuit 644 mounted on the control circuit board 646 are used in common by the first inverter device and the second inverter device.

[0023] The power modules 610, 620 are operated by drive signals output from the corresponding drive circuits 652, 656. The power modules 610, 620 convert DC power supplied from the battery 180 into three-phase AC power and supply the power to the stator coils, which are the armature windings, of the corresponding rotating electric machines 200, 300. The power modules 610, 620 also convert AC power induced in the stator coils of the rotating electric machines 200, 300 into DC power and supply the DC power to the high-voltage battery 180.

[0024] As shown in Fig. 2, the power modules 610 and 620 each include a three-phase bridge circuit, and series circuits corresponding to the three phases are electrically connected in parallel between the positive and negative sides of the battery 180. Each series circuit includes a power semiconductor 21 that forms an upper arm and a power semiconductor 21 that forms a lower arm, and these power semiconductors 21 are connected in series. The power modules 610 and 620 have substantially the same circuit configuration as shown in Fig. 2, and the power module 610 will be described here as a representative example.

[0025] In this embodiment, an IGBT (insulated gate bipolar transistor) 21 is used as the switching power semiconductor element. The IGBT 21 has three electrodes: a collector electrode, an emitter electrode, and a gate electrode. A diode 38 is electrically connected between the collector electrode and the emitter electrode of the IGBT 21. The diode 38 has two electrodes: a cathode electrode and an anode electrode. The cathode electrode is electrically connected to the collector electrode of the IGBT 21, and the anode electrode is electrically connected to the emitter electrode of the IGBT 21, so that the direction from the emitter electrode to the collector electrode of the IGBT 21 is the forward direction.

[0026] Alternatively, a MOSFET (metal oxide semiconductor field effect transistor) may be used as the switching power semiconductor element. A MOSFET has three electrodes: a drain electrode, a source electrode, and a gate electrode. In the case of a MOSFET, a parasitic diode is provided between the source electrode and the drain electrode, with the forward direction being from the drain electrode to the source electrode, so there is no need to provide the diode 38 shown in FIG. 2 .

[0027] Each phase arm is configured by electrically connecting the emitter electrode of the IGBT 21 and the collector electrode of the IGBT 21 in series. In this embodiment, only one IGBT is shown in each upper and lower arms of each phase, but since the current capacity to be controlled is large, in reality, multiple IGBTs are electrically connected in parallel. For simplicity of explanation, the following description will be given as one power semiconductor.

[0028] 2 , each of the upper and lower arms of each phase is composed of three IGBTs. The collector electrodes of the IGBTs 21 in each upper arm of each phase are electrically connected to the positive electrode of the battery 180, and the source electrodes of the IGBTs 21 in each lower arm of each phase are electrically connected to the negative electrode of the battery 180. The midpoint of each arm of each phase (the connection between the emitter electrode of the IGBT in the upper arm and the collector electrode of the IGBT in the lower arm) is electrically connected to the armature coil (stator coil) of the corresponding phase of the corresponding rotating electric machine 200, 300.

[0029] The drive circuits 652, 656 constitute drive units for controlling the corresponding inverter devices (power modules 610, 620), and generate drive signals for driving the IGBTs 21 based on control signals output from the control circuit 648. The drive signals generated by the respective drive circuits 652, 656 are output to the gates of the power semiconductor elements of the corresponding power modules 610, 620. The drive circuits 652, 656 each include six integrated circuits that generate drive signals to be supplied to the gates of the upper and lower arms of each phase, and six integrated circuits are configured as one block.

[0030] The control circuit 648 constitutes a control unit for each inverter device (power modules 610, 620) and is constituted by a microcomputer that calculates control signals (control values) for operating (on / off) a plurality of switching power semiconductor elements. The control circuit 648 receives as inputs a torque command signal (torque command value) from a higher-level control device, sensor outputs from current sensors 660, 662, and sensor outputs from rotation sensors mounted on the rotating electric machines 200, 300. The control circuit 648 calculates control values based on these input signals and outputs control signals to the drive circuits 652, 656 for controlling the switching timing.

[0031] The transmitter / receiver circuit 644 mounted on the connector board 642 electrically connects the power conversion device 600 to an external control device, and transmits and receives information to and from other devices via the communication line 174 in Fig. 1. The capacitor module 630 constitutes a smoothing circuit for suppressing fluctuations in DC voltage caused by the switching operation of the IGBTs 21, and is electrically connected in parallel to the DC side terminals of the first power module 610 and the second power module 620.

[0032] FIG. 3 is a cross-sectional view of the rotating electric machine 200 of FIG. 1 taken along the axial direction. Note that FIG. 1 shows only one side of the center of the rotation axis as a boundary. FIG. 4 is a cross-sectional view of FIG. 3 taken along line IV-IV. Note that FIG. 4 shows only the stator 210 and the rotor 250. The stator coil 220 is also omitted. Furthermore, the rotating electric machine 200 and the rotating electric machine 300 have substantially the same structure, and the structure of the rotating electric machine 200 will be described below as a representative example. However, the structure shown below does not need to be adopted in both the rotating electric machines 200 and 300, and may be adopted in only one of them.

[0033] In the figure, the direction along the rotating shaft is defined as the "axial direction," the direction around the shaft as the "circumferential direction," and the radial direction (radial direction) when the rotating shaft is the center is defined as the "radial direction."

[0034] A stator 210 is held inside the housing 201, which is open on both axial sides. The stator 210 includes a stator core 211 formed by laminating a plurality of thin electromagnetic steel plates, a plurality of slots 212 formed in the stator core 211, a plurality of teeth 213 formed between adjacent slots 212, and a plurality of stator coils 220 inserted into the plurality of slots 212 and wound around each of the plurality of teeth 213.

[0035] A rotor 250 is rotatably held on the inner periphery of the stator core 211 via a gap G1.

[0036] The rotor 250 is formed by laminating multiple thin electromagnetic steel plates and includes a rotor core 252 fixed to a rotating shaft 260, multiple magnet insertion holes 253 penetrating the rotor core 252 in the axial direction, multiple permanent magnets 254 inserted into the multiple magnet insertion holes 253, and non-magnetic end plates 257, 258 located on both axial ends of the rotor core 252 to prevent the permanent magnets 254 from slipping out. The multiple magnet insertion holes 253 are arranged at equal intervals along the circumferential direction of the rotor core 252. The permanent magnets 254 are rectangular parallelepiped-shaped and, after being inserted into the magnet insertion holes 253, are fixed within the magnet insertion holes 253 by pouring adhesive into the magnet insertion holes 253. The circumferential width of the magnet insertion holes 253 is larger than the circumferential width of the permanent magnets 254, and magnetic air gaps 255 are formed on both sides of the permanent magnets 254. The magnetic gap 255 may be filled with adhesive or may be solidified integrally with the permanent magnet 254 using resin.

[0037] The magnetization direction of the permanent magnets 254 is in the radial direction, and the magnetization direction reverses for each field pole. That is, if the surface of the permanent magnet 254 that forms a certain magnetic pole is the north pole on the stator 210 side and the surface on the rotating shaft 260 side is the south pole, then the surface of the permanent magnet 254 that forms the adjacent magnetic pole is the south pole on the stator 210 side and the surface on the rotating shaft 260 side is the north pole. In this embodiment, eight permanent magnets 254 are magnetized and arranged at equal intervals in the circumferential direction so that the magnetization direction alternates for each magnetic pole, and the rotor 250 forms eight poles.

[0038] The open portions on both axial sides of the housing 201 are closed by a pair of end brackets 202, and both axial sides of the stator 210 and the rotor 250 are covered by these end brackets 202. The center of the end bracket 202 is perforated, and the rotating shaft 260 protrudes from this perforated portion.

[0039] The end brackets 202 are provided with bearings 203 and 204 , respectively, and the rotor 250 is rotatably held on the inner periphery of the stator 210 by supporting the rotary shaft 260 with the bearings 203 and 204 .

[0040] The rotating shaft 260 is provided with a resolver 261 that detects the pole positions and rotational speed of the rotor 250. The output from this resolver 261 is input to the control circuit 648 shown in FIG. 2. The control circuit 648 outputs a control signal to the drive circuit 652 based on the input output. The drive circuit 652 outputs a drive signal based on the control signal to the power module 610. The power module 610 performs a switching operation based on the control signal and converts the DC power supplied from the battery 180 into three-phase AC power. This three-phase AC power is supplied to the stator coil 220 shown in FIG. 3, and a rotating magnetic field is generated in the stator 210. The frequency of the three-phase AC current is controlled based on the output value of the resolver 261, and the phase of the three-phase AC current with respect to the rotor 250 is also controlled based on the output value of the resolver 261.

[0041] The structure of the stator 210 will be further described below. Fig. 5 is a perspective view of the stator 210 according to an embodiment of the present invention. Fig. 6 is a schematic view of the stator 210 with a portion cut away.

[0042] The stator coil 220 is formed by bending a rectangular wire into a U-shape and is inserted into the slots 212. More specifically, the stator coil 220 is formed into a U-shape with a bottom 223 where a first layer 221 and a second layer 222 are close to each other, and the first layer 221 and the second layer 222 are inserted into different slots 212 in the circumferential direction of the stator core 211.

[0043] The first layer 221 of the stator coil 220 has a first straight portion 221a inserted into the slot 212, a first inclined portion 221b protruding axially outward from the stator core 211 and arranged at an incline relative to the stator core 211, and an end portion 221c protruding axially outward from the stator core 211 opposite the first inclined portion.

[0044] The second layer 222 of the stator coil 220 has a second straight portion 222a inserted into the slot 212, a second inclined portion 222b protruding axially outward from the stator core 211 and arranged at an incline relative to the stator core 211, and an end portion 222c protruding axially outward from the stator core 211 opposite the second inclined portion.

[0045] In this embodiment, a rectangular wire is used for the stator coil 220, and the stator coil 220 is wound using a distributed winding method. Distributed winding is a winding method in which the stator coil 220 is housed in spaced-apart slots 212 that straddle a plurality of slots 212. A rectangular wire with a rectangular cross section is formed into a U-shape in advance using a foam molding tool or the like, and the stator coil 220 is inserted along the slots 212 that are provided with insulating paper 256. Then, the first straight portion 221a and the second straight portion 222a of the stator coil 220 are inserted into two spaced-apart slots 212 that straddle a plurality of slots 212.

[0046] Thereafter, the end 222c protruding outward in the axial direction of the stator core 211 (toward the bottom of the drawing) is twisted, and this end 222c is joined by welding or the like to an end 221c of another stator coil 220 that has been similarly twisted, thereby forming a joint 235. In this way, one phase winding is formed by inserting a plurality of stator coils 220 into the slots 212 of the stator core 211 and connecting them.

[0047] The surface of the stator coil 220 is covered with a thin insulating resin layer for insulation. However, the insulating resin layer is peeled off from the end 222c of the stator coil 220 in order to weld it to the end 221c of another stator coil 220. The portion from which the insulating resin layer has been peeled off is powder coated for insulation after the ends 221c and 222c of the stator coil 220 are welded together to form a joint 235. Furthermore, in the stator 210, the joint 235 is powder coated, and then the slots 212 of the stator core 211 are infiltrated with insulating resin.

[0048] Rotating electric machines used in electric vehicles such as hybrid electric automobiles require precise control, and to achieve this, it is necessary to detect the temperature of the stator coil with high accuracy. Means for solving this problem will be described below.

[0049] Fig. 7 is a partially enlarged view of a stator 210 according to an embodiment of the present invention, as viewed from the radially inner side. Fig. 8 is an external perspective view of a stator coil 220 including a thermistor 270 according to an embodiment of the present invention, as viewed from the radially inner side. Fig. 9 is an external perspective view of a stator coil 220 including a thermistor 270 according to an embodiment of the present invention, as viewed from the radially outer side. Fig. 10 is an enlarged view of a portion X in Fig. 9. Fig. 10 shows a resin portion 280 in a see-through state. Fig. 11 is a view of Fig. 8 as viewed from the XI direction.

[0050] A plurality of stator coils 220 (straight portions of the stator coils 220) are arranged in the slots 212 along the radial direction of the slots 212. Each of the plurality of stator coils 220 is arranged so as to straddle one slot 212 and another slot 212 different from the one slot 212.

[0051] In this embodiment, of the multiple stator coils 220 arranged in the slots 212, the first straight portion 221a and the first inclined portion 221b constituting the first layer 221 of the stator coil 220a are located on the innermost periphery of the stator core 211.

[0052] The stator coil 220a includes extensions 224 and 225 extending in the axial direction from a bottom portion 223, and a folded portion 226 extending in the axial direction from the extension 224, folded back at a predetermined position, and connected to the extension 225. In the stator coil 220a, the extension 224 forms a part of the first layer 221, and the extension 225 forms a part of the second layer 222.

[0053] The folded portion 226 is folded back so that the surfaces of the folded portion 226 face each other in the radial direction. A thermistor 270 (temperature detection element) that detects the temperature of the stator coil 220 a is disposed and fixed to the folded portion 226. The thermistor 270 is disposed so as to extend in the circumferential direction of the stator core 211.

[0054] The folded portion 226 is connected to the bottom portion 223 via the extension portions 224 and 225. In other words, among the multiple stator coils 220 arranged in the slot 212, the folded portion 226 that clamps and fixes the thermistor 270 (temperature detection element) that detects the temperature of the stator coil 220 a is connected to the bottom portion 223 of the stator coil 220 a whose first layer 221 is located on the innermost periphery.

[0055] Furthermore, the folded portion 226 is formed with a bent portion 227 that is narrowed so that opposing surfaces approach each other at a position closer to the bottom portion 223 than the position where the thermistor 270 is sandwiched. The bent portion 227 is formed on the second layer 222 side, and the portion located radially outward of the second layer 222 is bent radially inward (toward the first layer 221). The bent portion 227 allows the periphery of the thermistor 270 to be firmly sandwiched.

[0056] The thermistor 270 is connected to the integrated control device 170 via a wiring 271 , and the temperature of the stator coil 220 a detected by the thermistor 270 is input to the integrated control device 170 .

[0057] The surface of the stator coil 220 (stator coil 220a) is insulated, but the insulation is removed at the folded portion 226 of the stator coil 220a. In this embodiment, the thermistor 270 is in contact with and sandwiched against the portion of the stator coil 220a where the insulation is removed, so the thermistor 270 and the stator coil 220a can measure the copper temperature directly without using a coating, improving the heat tracking ability of the thermistor 270 and improving the temperature detection accuracy of the stator coil 220a. Furthermore, in this embodiment, the bent portion 227 is provided, which further increases the contact area between the thermistor 270 and the stator coil 220a, improving the heat tracking ability of the thermistor 270.

[0058] The folded portion 226 of the stator coil 220a from which the insulation treatment has been removed is covered with resin to form a resin portion 280. The resin portion 280 may be made of a super engineering plastic such as polyphenylene sulfide (PPS), polyamideimide (PAI), or fluororesin.

[0059] The resin portion 280 prevents thermistor 270 from coming off from the folded portion 226 and also insulates any areas that have come off. Therefore, the resin portion 280 is molded with thermistor 270 sandwiched between the folded portions 226 and the opposing surfaces of the folded portions 226 squeezed together by the bent portions 227. The resin portion 280 is molded, for example, by pouring resin into two molds having a parting plane D as shown in Figure 10, and then removing the two molds after the resin has hardened.

[0060] According to this embodiment, the folded portion 226 that holds the thermistor 270 is covered with the resin portion 280, so that the thermistor 270 can be firmly fixed to the folded portion 226. Furthermore, the portion of the stator coil 220a where the insulation treatment has been removed is covered with the resin portion 280, so that insulation can be ensured.

[0061] The present invention is not limited to the above-described embodiments, but includes various modifications. For example, the above-described embodiments have been described in detail to clearly explain the present invention, and the present invention is not necessarily limited to those including all of the described configurations. Furthermore, it is possible to replace part of the configuration of one embodiment with the configuration of another embodiment, or to add the configuration of another embodiment to the configuration of one embodiment. Furthermore, it is possible to add, delete, or replace part of the configuration of each embodiment with other configurations.
