Abstract
Description
Hybrid control arms for vehicles
[0001] The present invention relates to a hybrid control arm for a vehicle, and more particularly, to a hybrid control arm for a vehicle that is lightweight and has high rigidity by combining a metal body and a composite resin reinforcing material.
[0002] Generally, a suspension arm is a member that acts as an arm that controls the movement of the wheel. It is also called a control arm and is connected to the axle by a ball joint, bushing, etc. These control arms can be made up of an upper and lower pair, with the upper one called the upper arm and the lower one the lower arm.
[0003] Conventional control arms have been manufactured primarily from metal materials, but recently, with the goal of reducing vehicle weight, control arm structures that reduce weight while still maintaining a certain level of rigidity have become common.
[0004] Accordingly, Korean Patent No. 10-1393849 and Korean Patent Publication No. 10-2012-0105470 provide a low-weight, high-strength suspension arm by combining a plastic insert molding with a metal body.
[0005] However, the above-mentioned conventional technologies have a problem in that, when cooling after plastic insert injection, the insert molding made of a plastic material having a higher shrinkage rate than steel shrinks more than the female body, resulting in a gap between the female body and the plastic insert molding, which reduces the overall strength of the female body.
[0006] Furthermore, due to the bending of the metal arm body, the mold for plastic insert injection may not align accurately, resulting in parts of the insert molding being under-formed or flashing, which can degrade quality. Furthermore, the paint on the area where the arm body comes into contact with the mold may peel off, causing corrosion at the contact area, possibly due to rainwater.
[0007] Meanwhile, to avoid problems caused by inaccurate matching between the arm body and the mold, there are methods for manufacturing the arm body by injecting the reinforcement material across its entire surface or filling the entire inner bottom of the arm body. However, these methods have the disadvantage of requiring unnecessary amounts of reinforcement material and hindering weight reduction.
[0008] The present invention aims to solve the above-described problems by providing a hybrid control arm for a vehicle having a rigid structure in which a metal material body and a composite resin material reinforcing material are combined.
[0009] In addition, the present invention aims to provide a hybrid control arm for a vehicle having a body structure that is easy to match with an insert injection mold and allows a reinforcing material injection melt to flow uniformly.
[0010] In order to achieve the above-described purpose, a hybrid control arm for a vehicle according to one embodiment of the present invention comprises: a metal body having a shape that is open downward, including an upper wall and two mutually opposing side walls bent downward from the upper wall; and a reinforcing material of a composite resin material formed through insert injection into the body and filling at least a portion of the body.
[0011] And, at the two ends of the side walls, a flange formed by being roundly bent in a direction that expands the opening of the main body; at least one dimple formed in a shape that is concavely sunken in the inner surface of the side wall and convexly protrudes outward; and a reinforcing buckle that is a part of the reinforcing material and is integrally connected while surrounding the inner surface of the side wall, the flange, and the outer surface of the side wall, and in which the dimple is embedded.
[0012] The above dimple is positioned adjacent to the curved portion where the side wall and the flange are connected.
[0013] In the above dimple, a connecting hole is further formed penetrating across the inner and outer surfaces of the dimple in the central portion of the dimple, and the reinforcing material passes through the connecting hole and is connected to the inner and outer surfaces of the side wall.
[0014] The above reinforcing material includes a reinforcing grid that does not fill the lower surface of the upper wall, with reinforcing ribs that diagonally cross the inner surfaces of the two side walls in an 'X' shape.
[0015] The above reinforcing grids are connected in a plurality as one unit, and the ends of the reinforcing ribs of adjacent reinforcing grids are connected to each other through the reinforcing buckles.
[0016] And, in the upper wall, at least one fixing hole formed vertically; and a button which is part of the reinforcing material and is formed on the upper surface of the upper wall by passing through the fixing hole.
[0017] The above fixing hole and the above button are arranged corresponding to the intersection of the above reinforcing ribs.
[0018] And the side wall is formed to be inclined at an angle of 2 to 5° in the outer direction of the width of the upper wall based on the vertical line with the upper wall.
[0019] And on one side of the main body, it includes a first connecting portion that penetrates upward and downward; and a ball joint that is connected to the first connecting portion.
[0020] The ball joint comprises: a socket coupled to the first connecting portion and having a first opening and a second opening formed in communication with each other vertically; a ball stud including a ball portion and a stud portion, the ball portion being received in the socket; and a ball seat formed through insert injection in a space between the socket and the ball portion and covering the first opening.
[0021] The above ball seat is injection-molded simultaneously with the injection-molding of the reinforcing material, but is formed separately from the reinforcing material by injecting a composite resin melt through a ball seat gate provided separately from the gate of the reinforcing material.
[0022] In addition, the ball joint further includes a ball bearing accommodated in the socket, which surrounds the ball portion so that the ball portion can rotate freely within the operating angle range of the ball stud.
[0023] The ball bearing includes a lubricating sheet that surrounds a portion of the ball portion, a cap that covers an aspherical portion of the end of the ball portion and is formed integrally with the lubricating sheet, and a fixed wing that protrudes radially from the outer spherical surface of the lubricating sheet and is supported on the inner surface of the socket.
[0024] The above ball seat is formed through insert injection into the space between the socket and the ball bearing, and covers the first opening and the second opening.
[0025] According to another embodiment of the present invention, a hybrid control arm for a vehicle is provided with at least one forming protrusion formed by partially cutting the side wall and then bending and protruding the cut portion toward the inside or outside, replacing the dimple.
[0026] Alternatively, in place of the above-mentioned fixing hole, at least one forming protrusion is provided on the upper wall, which is formed by partially cutting the upper wall and then bending and protruding the cut portion toward the inside or outside.
[0027] According to the hybrid control arm for a vehicle of the present invention, the overall weight is reduced compared to the case where it is manufactured from conventional steel materials, thereby achieving weight reduction, and thus there is a remarkable effect of reducing the weight of the vehicle and improving fuel efficiency.
[0028] And, by ensuring a tight fit between the main body and the reinforcement through the buttons and fixing buckles of the reinforcement, a strong bonding structure is formed, so that forces such as load and stress are evenly distributed throughout the control arm, thereby achieving a remarkable effect of securing maximum rigidity relative to the weight.
[0029] In addition, the possibility of buckling of the main body at the dimple portion is reduced. Furthermore, the area surrounding the reinforcing material that passes through the connecting hole in the main body side wall is reinforced with reinforcing material that fills the dimple, thereby minimizing stress and providing a more solid connection structure, which has a significant effect of increasing the durability of the control arm.
[0030] In addition, since the main body and the reinforcing material have a very strong bonding structure, the unnecessary area of the reinforcing material that was previously filled on the front to improve the contact area between the main body and the reinforcing material can be eliminated, which has a remarkable effect of reducing manufacturing costs.
[0031] Furthermore, when insert-molding composite resin reinforcement, the matching between the main body and the mold is improved, significantly suppressing the occurrence of unformed areas or flash in the reinforcement. Furthermore, by resolving the problem of paint peeling at the point where the main body contacts the mold, the problem of corrosion and other factors that reduce durability is significantly suppressed.

[0039] Hereinafter, preferred embodiments of a hybrid control arm for a vehicle according to the present invention will be described with reference to the attached drawings. The control arm for a vehicle according to the present disclosure will be described below using an upper control arm as an example, but is not limited thereto and can also be applied to a lower control arm.
[0040] FIGS. 1 and 2 are perspective views of a hybrid control arm for a vehicle according to a preferred embodiment of the present invention.
[0041] Referring to FIGS. 1 and 2, a control arm (10) according to the present invention includes a body (100) made of a metal material and a reinforcing material (200) made of a composite resin material.
[0042] The main body (100) may be formed in a “U” shape, for example.
[0043] The main body (100) is formed in a shape that is open toward the bottom, including an upper wall (102) and two opposing side walls (104) that are bent downward from the upper wall (102). This main body (100) can be formed into an integral structure by stamping a metal plate.
[0044] Here, the main body (100) may be made of steel or a non-ferrous metal material.
[0045] The reinforcing material (200) is formed in a form that is integrally combined with the main body (100) through insert injection. That is, the reinforcing material (200) fills at least part of the space between the upper wall (102) and the side walls (104).
[0046] The above reinforcing material (200) may be, for example, a composite resin material in which glass fiber or carbon fiber is added to polyamide or polyoxymethylene resin.
[0047] The above-mentioned reinforcing material (200) may be configured in a lattice-like structure for weight reduction. In addition, a portion of the reinforcing material (200) may be configured in a structure that surrounds the inside and outside of the side wall (104).
[0048] First, the detailed configuration of the main body (100) will be described with reference to the attached drawings.
[0049] FIG. 3 is a perspective view showing only the main body of the vehicle hybrid control arm shown in FIG. 1, FIG. 4 is a drawing showing a cross-section along line AA of FIG. 3 in the direction of an arrow, and FIG. 5 is a drawing showing a cross-section along line BB of FIG. 3 in the direction of an arrow.
[0050] Referring to Fig. 3, the main body (100) is formed in a “⊂” shape, and a first connecting portion (112) is provided at the center of the front side, and a second connecting portion (114) is provided at the rear side. The first connecting portion (112) is a portion where a ball joint (300) for connecting a link component connected to the wheel side of a vehicle is installed, and the second connecting portion (114) is a portion where a bush for connecting a link component connected to the body side is press-fitted and installed, and can be joined to the main body (100) through welding.
[0051] And as shown in Fig. 4, the main body (100) has an upper wall (102) and a side wall (104) that are integrally connected and have a shape that is open toward the downward side. And, a flange (106) that is formed by round bending in a direction that expands the opening of the main body (100) is integrally formed at the end of the side wall (104).
[0052] It is preferable that the upper wall (102), the side wall (104), and the flange (106) are formed into an integral structure by stamping a metal plate having a roughly “U” shape as described above.
[0053] And, the upper wall (102) is provided with at least one fixing hole (122) formed vertically and penetratingly. The fixing hole (122) guides a portion of the composite resin melt to flow out from the lower surface to the upper surface of the upper wall (102) when the reinforcing material (200) is injected.
[0054] Accordingly, the reinforcing material (200) passes through the fixing hole (122) in a molten state and is eluting onto the upper surface of the upper wall (102), and then forms a button (216) while cooling. This button (216) prevents the reinforcing material (200) from being separated from the main body (100).
[0055] In order to firmly connect the main body (100) and the reinforcing material (200), it is most preferable that the fixing holes (122) are provided in multiple numbers along the longitudinal direction of the upper wall (102).
[0056] Next, the side wall (104) is formed to be inclined at an angle of 2 to 5° in the outer direction of the width of the upper wall (102) based on the vertical line with respect to the upper wall (102). That is, the structure is formed such that the width between the side walls (104) becomes wider as it goes from the upper wall (102) side to the flange (106) side.
[0057] The structure according to the angle setting of the side wall (104) described above allows the mold to be naturally inserted along the incline of the side wall (104) when the mold for forming the reinforcing material (200) into the main body (100) by insert injection is combined. In addition, it allows the composite resin melt to naturally flow into the main body (100) along the incline of the side wall (104).
[0058] Additionally, a dimple (124) is provided on the side wall (104) as a component to prevent the reinforcement (200) from coming off.
[0059] Referring to Fig. 5, the dimple (124) is formed in a shape that is concavely sunken into the inner surface of the side wall (104) and convexly protrudes toward the outer surface of the side wall (104). Specifically, the dimple (124) is formed in the shape of a hemisphere or a partial sphere. That is, it is formed in a shape in which the inner surface of the side wall (104) is pressed into a hemisphere or a partial sphere to protrude outward, and the inner surface is concave and the outer surface is convex, forming a dimple structure.
[0060] Accordingly, the reinforcing material (200) is filled in the concave space of the dimple (124) in a molten state, and then, as it cools, a convex-shaped protrusion that matches the concave shape of the dimple (124) is formed. Due to the combined shape of the dimple (124) and the protrusion of the main body (100) and the reinforcing material (200), the main body (100) and the reinforcing material (200) are firmly fixed in the plane coordinate X and Y directions, thereby further strengthening the combination of the main body (100) and the reinforcing material (200).
[0061] Here, it is preferable that the edge of the dimple (124), i.e., the boundary where the dimple (124) and the side wall (104) are connected, be formed as a gentle and soft curved surface. This is to allow the composite resin melt forming the reinforcing material (200) to flow smoothly into the dimple (124) without eddy currents.
[0062] Meanwhile, the flange (106) is embedded in the reinforcing member (200). As mentioned above, a portion of the reinforcing member (200) is configured to be integrally connected while surrounding the inner surface of the side wall (104), the flange (106), and the outer surface of the side wall (104).
[0063] Accordingly, as the reinforcing material (200) shrinks upon cooling after being inserted into the main body (100), a force is applied to pull the flange (106) toward the inside of the main body (100), that is, in the direction opposite to the bending of the flange (106), thereby making the bond between the main body (100) and the reinforcing material (200) more solid.
[0064] More specifically, the flange (106) is embedded in a reinforcing buckle (218) that will be described later and constitutes a portion of the reinforcing member (200). The reinforcing buckle (218) constitutes a portion of the reinforcing member (200) and is integrally connected while surrounding the inner surface of the side wall (104), the flange (106), and the outer surface of the side wall (104). The specific shape of the reinforcing buckle (218) will be described again later when the detailed configuration of the reinforcing member (200) is described.
[0065] Furthermore, the dimple (124) is positioned adjacent to the curved portion where the side wall (104) and the flange (106) are connected. Therefore, in a structure where the reinforcing material (200) surrounds the inner surface of the side wall (104), the flange (106), and the outer surface of the side wall (104), the dimple (124) is also embedded within the reinforcing material (200).
[0066] In addition, a connecting hole (126) is formed penetrating across the inner and outer surfaces of the dimple (124) in the central portion of the dimple (124).
[0067] And the reinforcing material (200) passes through the connecting hole (126) and is connected to the inside and outside of the side wall (104). That is, it is connected between the reinforcing buckles (218) that surround the inside and outside of the dimple (124). Therefore, a portion of the reinforcing material (200) is hardened across the connecting hole (126), thereby preventing the reinforcing material (200) from being separated toward the open side of the main body (100).
[0068] Next, the detailed configuration of the reinforcing material (200) will be described with reference to the attached drawings 1, 2, and 6. Drawing 6 is an enlarged view of the “A” portion of Drawing 2.
[0069] Referring to FIGS. 2 and 6, the reinforcing member (200) includes reinforcing ribs (212, 214) that diagonally cross the inner surfaces of the two side walls (104) in an “X” shape, and a reinforcing grid (210) that does not fill the lower surface of the upper wall (102). In addition, the reinforcing member (200) is configured in a structure in which a plurality of reinforcing grids (210) (210-1 to 210-n) are integrally connected.
[0070] Here, the adjacent reinforcing grids (210-1, 210-2) are connected by having the ends of their reinforcing ribs (212-1 and 214-2, 214-1 and 212-2) abut against the inner surface of the side wall (104). Therefore, the adjacently connected reinforcing ribs (212-1 and 214-2) and the side wall (104) form a triangular structure, thereby providing a more solid supporting force.
[0071] And, at the connection between the reinforcing grids (210-1, 210-2), a reinforcing buckle (218) is provided in a form in which a portion of the reinforcing material (200) wraps around the end of the main body (100).
[0072] The above reinforcing buckle (218) includes an inner wall (218a) formed in the shape of a surface to increase adhesion with the side wall (104), and an outer wall (218b) in the shape of the letter “ㄱ” that is integrally connected to the inner wall (218a) at the top to surround the flange (106) and is joined to the outer surface of the side wall (104).
[0073] Here, it is preferable that the height of the outer wall (218b) is formed lower than the height of the inner wall (218a). That is, the reinforcing buckle (218) is " " It is formed in a shape and improves the fixing force of the reinforcing material (200) by integrally wrapping the inner surface of the side wall (104), the flange (106) and the outer surface of the side wall (104) in a part of the main body (100).
[0074] As mentioned above, the dimple (124) is embedded within the reinforcing buckle (218). Therefore, even though a portion of the reinforcing material (200) is structured to be bonded to the main body (100), the bonding force can be supplemented through bonding with the dimple (124).
[0075] In addition, the inner wall (218a) and the outer wall (218b) are connected as one body through a connecting hole (126) penetrating the dimple (124) and are very firmly bonded.
[0076] The upper surface of the reinforcing member (200) is joined to the lower surface of the upper wall (102), but is formed in a grid shape so as not to fill the entire lower surface of the upper wall (102). In addition, the height of the reinforcing ribs (212, 214) is configured to be at least 3 mm higher than the height from the lower surface of the upper wall (102) to the lower surface of the flange (106). In other words, the lower surface of the reinforcing member (200) protrudes at least 3 mm higher than the lower surface of the flange.
[0077] Also, on the side of the above reinforcing member (200), only the inner wall (218a) of the reinforcing buckle (218) is joined to the inner surface of the side wall (104), and does not fill the entire side wall (104).
[0078] Meanwhile, it is most preferable that the intersection (213) of the reinforcing ribs (212, 214) be located at the midpoint in the width direction of the side walls (104). This allows the force of the reinforcing material (200) supporting the side walls (104) to be balanced. In addition, if the injection gate is positioned at the intersection (213) of the reinforcing ribs (212, 214), the flow speed of the composite resin melt becomes uniform for each part, resulting in improved quality of the reinforcing material (200), which is an injection-molded product.
[0079] And the fixing hole (122) of the upper wall (102) mentioned above is arranged corresponding to the intersection (213) of the reinforcing ribs (212, 214). That is, a button (216) passing through the fixing hole (122) is provided at the intersection (213).
[0080] Some of the above fixed holes (122) can be used as injection gates for the reinforcing material (200).
[0081] FIG. 7 is a partial perspective view showing a forming projection (128) constituting a hybrid control arm (10) for a vehicle according to another embodiment of the present invention.
[0082] The forming protrusion (128) can replace the dimple (124) or the fixing hole (122).
[0083] Referring to Fig. 7, the forming protrusion (128) is formed in a protruding shape by partially cutting the side wall (104) and then bending the cut portion toward the inside or outside. Since this forming protrusion (128) replaces the dimple (124), it is embedded within the reinforcing buckle (218).
[0084] Alternatively, the forming protrusion (128) may be provided on the upper wall (102) to replace the fixing hole (122) and embedded in the button (216).
[0085] As described above, the control arm (10) according to the present invention is manufactured by forming a reinforcing material (200) of composite resin material into a main body (100) of metal material through insert injection.
[0086] At this time, the ball seat (340) of the ball joint (300) is insert injection molded simultaneously with the insert injection molding of the above-mentioned reinforcing material (200).
[0087] First, a first connecting portion (112) that penetrates vertically is provided on one side of the main body (100). The first connecting portion (112) may be made of a metal material and may be joined to the front side of the main body (100) through press-fitting and welding.
[0088] A ball joint (300) is connected to the first connecting portion (112).
[0089] The ball joint (300) includes a socket (310) coupled to the first connecting portion (112) and having a first opening (312) and a second opening (314) formed in communication with each other vertically, a ball portion (322) that functions as a ball joint, and a ball stud (320) accommodated in the socket (310), a cap (334) that covers the upper surface of the ball portion (322) to form a sealed space between the ball portion (322) and an aspherical portion (not shown) at the end of the ball portion, and a ball seat (340) that surrounds the outer spherical surface of the ball portion (322) and allows the ball stud (320) to move within an operating angle range.
[0090] A lubricant is provided in the space between the aspherical portion of the ball portion (322) and the cap (334).
[0091] The ball seat (340) is formed through insert injection in the space between the socket (310) and the ball portion (322), and covers the upper portion of the cap (334), the first opening (312), and the second opening (314) while surrounding the ball portion (322). Since the ball seat (340) is formed through insert injection, the internal shape is formed to match the external shape of the cap (334) when the ball portion (322) is coupled.
[0092] And the ball seat (340) is injection-molded simultaneously with the injection-molding of the reinforcing material (200), but is formed separately from the reinforcing material (200) by injecting a composite resin melt through a ball seat gate provided separately from the gate of the reinforcing material (200).
[0093] That is, the ball seat (340) and the reinforcing material (200) are separate components, but are manufactured at the same time through an insert injection molding process at the same time.
[0094] The above ball joint (300) surrounds the ball portion (322) so that the ball stud (320) can move, and further includes a ball bearing (330) accommodated in the socket (310).
[0095] The ball bearing (330) includes a lubricating sheet (332) that surrounds a portion of the ball portion (322), a cap (334) that covers an aspherical portion of the end of the ball portion (322) and is formed integrally with the lubricating sheet (332), and a fixed wing (336) that protrudes radially from the outer spherical surface of the lubricating sheet (332) and is supported on the inner surface of the socket (310).
[0096] A lubricant is provided in the space between the aspherical portion of the ball portion (322) and the cap (334).
[0097] And the ball seat (340) is formed through insert injection in the space between the socket (310) and the ball bearing (330) and covers the first opening (312).
[0098] The above ball bearing (330) is fixed in a central axis without shaking by the fixed wing (336) being supported by the inner wall of the socket (310). In addition, after the injection of the ball seat (340), the ball seat (340) is prevented from rotating in the circumferential direction by the fixed wing (336).
