Abstract
Description
[0001] This application is a divisional application of the Chinese invention patent application with application number 202080082247.6, application date November 19, 2020, and invention name “Equipment for Sterilization Welding”. Technical Field
[0002] The present disclosure relates to plasma welding equipment and methods Background Art
[0003] Aseptic connection is used to connect various profiles to deliver and remove fluid. Such aseptic connection can be used for various industries including medical industry and pharmaceutical industry. Thermoplastic elastomers and thermosetting elastomers are generally used for such applications because these elastomers are non-toxic, flexible, heat-stable, have lower chemical reactivity, and can be produced in various sizes. In many instances, it is necessary to connect two different profiles to form aseptic fluid connection. Unfortunately, the traditional welding equipment using high temperature method can not effectively join thermosetting elastomer (such as silicone elastomer that can not be melted) to another thermosetting elastomer or other polymeric materials. Further, joining these materials also presents a challenge to the sterility of the connection. Summary of the invention
[0004] The present disclosure generally relates to a plasma welding apparatus and methods for applying plasma treatment to end contact surfaces of a first profile and a second profile, preferably in a sterile environment; manipulating at least one of the first profile and the second profile to force contact between the end contact surface of the first profile and the end contact surface of the second profile to permanently connect, join or weld the end contact surfaces of the first profile and the second profile together, thereby forming a sterile connection between the first profile and the second profile. [0017] Figure 1A schematic diagram of a plasma welding device 100 according to one embodiment of the present disclosure is shown. Most generally, the plasma welding device 100 can be configured to join two profiles (e.g., tubes, hoses, or other shapes or structures having an inner cavity through which a fluid can be conveyed, pumped, or otherwise delivered) in a sterile environment. The joining of the two profiles can be accomplished by simultaneously welding the first end of the first profile with the second end of the second profile through a surface activation treatment. When the first end of the first profile is in direct contact with the second end of the second profile, the surface activation treatment simultaneously and chemically welds the first end of the first profile with the second end of the second profile. Any surface activation treatment is contemplated and includes processing the input energy to the surface of the first profile, the second profile, or a combination thereof. In one embodiment, processing the input energy is accomplished by wave radiation, specific radiation, or a combination thereof. In one embodiment, the wave radiation includes any wave radiation contemplated, such as radio waves, microwaves, infrared rays, visible light, ultraviolet rays, X-rays, gamma radiation, or a combination thereof. In a specific embodiment, the wave radiation includes microwaves, ultraviolet rays, X-rays, gamma radiation, or a combination thereof. In one embodiment, the particle radiation includes alpha radiation, beta radiation, charged ions, neutron radiation, or a combination thereof. The surface activation treatment provides an effective seal between the two profiles.
[0018] The plasma welding apparatus 100 may generally include an operating chamber 102, a plasma generator 104, a mechanical motion module 106, and a control system 108. The operating chamber 102 may generally include an enclosure defining a substantially sealed internal environment 110 in which sterile cutting and / or plasma welding operations of a first profile 112 and a second profile 114 may occur. The plasma generator 104 may generally be configured to generate ionized particles by a plasma treatment (e.g., corona treatment, C-treatment, flame treatment, ion treatment, plasma treatment, or a combination thereof) within the operating chamber 102, which may be selectively applied to the first profile 112 and the second profile 114 to activate materials on end contact surfaces of the first profile 112 and the second profile 114. The mechanical motion module 106 can be generally configured to axially or otherwise align the first profile 112 and the second profile 114 and / or force contact between the end contact surfaces of the first profile 112 and the second profile 114, so as to connect, join or weld the end contact surfaces of the first profile 112 and the second profile 114 together. The control system 108 can generally include a user interface 116 and a plurality of sensors 118, indicators, meters or a combination thereof to facilitate control, monitoring and operation of the plasma welding process.
[0019] It should be understood that conventional welding equipment using high temperature methods cannot effectively join a thermosetting elastomer (such as a silicone elastomer that cannot be melted) to another thermosetting elastomer or other polymer material. However, the plasma welding equipment 100 is configured to connect, join or weld a variety of materials. In some embodiments, at least one of the first profile and the second profile can be formed of a polymer material. However, in some embodiments, both the first profile and the second profile can be formed of a polymer material. Therefore, in some embodiments, the first profile and the second profile can be formed of the same polymer material. In other embodiments, the first profile and the second profile can be formed of different polymer materials. In some embodiments, the first profile and the second profile can be formed of a thermoplastic elastomer, a thermosetting elastomer, or a combination thereof. Further, in some embodiments, the thermoplastic elastomer of the first profile and / or the second profile may include polystyrene, polyester, silicone copolymer, silicone thermoplastic vulcanizate, copolyester, polyamide, fluoropolymer, polyolefin, polyether-ester copolymer, thermoplastic polyurethane, polyetheramide block copolymer, polyamide copolymer, styrene block copolymer, polycarbonate, thermoplastic vulcanizate, ionomer, polyoxymethylene (POM), acrylonitrile butadiene styrene (ABS), acetal, acrylic, polyvinyl chloride (PVC), blends, or combinations thereof. In some embodiments, the thermosetting elastomer of the first profile and / or the second profile may include silicone elastomer, diene elastomer, butyl rubber, natural rubber, polyurethane rubber, ethylene propylene diene rubber, isoprene rubber, nitrile rubber, styrene butadiene rubber, blends, or combinations thereof.
[0020] In some embodiments, the operating chamber 102 can include an enclosure defining a substantially sealed internal environment 110 that is separated from an external environment such as a clean room 120 and / or an ambient atmosphere 122 outside the clean room 120 and / or a structure such as a medical facility. In some embodiments, the operating chamber 102 can be configured to at least partially contain the first profile 112 and the second profile 114 to facilitate aseptic cutting and / or plasma welding operations. However, in order to maintain a sterile internal environment 110 within the operating chamber 102, the operating chamber 102 can be configured to maintain a liquid-tight seal when the first profile 112 and the second profile 114 are contained within the operating chamber 102 and partially protrude therefrom. Therefore, in some embodiments, the operating chamber can function to confine the plasma or plasma processing within the internal environment 110.
[0021] In some embodiments, the process chamber 102 can include at least one transparent surface 124 through which the first profile 112 and the second profile 114 can be viewed. In other embodiments, the process chamber 102 can include multiple transparent surfaces 124 through which the first profile 112 and the second profile 114 can be viewed. In still other embodiments, the process chamber 102 can be formed of a transparent material (e.g., acrylic, acrylic glass, plexiglass, polycarbonate, or a combination thereof) that allows an operator to observe the first profile 112 and the second profile 114 from all angles and / or sides of the process chamber 102. These embodiments can allow an operator to observe the plasma welding process and / or inspect the completion, quality, or a combination thereof of the final connection between the first profile 112 and the second profile 114. Additionally, in some embodiments, the transparent surface can at least partially block ultraviolet light from entering or leaving the package in order to protect the safety of the operator and / or the integrity of the plasma process.
[0022] As described above, the operating room 102 can maintain a substantially sterile internal environment 110 within the operating room 102. In some embodiments, this can be facilitated by a two-way ventilation system 126. In some embodiments, the ventilation system 126 can exchange and / or filter the air within the internal environment 110 through a first exchange system 128. In some embodiments, the ventilation system 126 can exchange and / or filter the air between the clean room 120 and the internal environment 110 through a second exchange system 130. Further, in some embodiments, the ventilation system 126 can exchange and / or filter the air between the ambient atmosphere 122 and the internal environment 110 through a third exchange system 132. Thus, the ventilation system 126 can include a filter, a catalytic converter, a radiation element, or a combination thereof, which processes (e.g., filters, sterilizes, reduces ozone, temperature conditions, or a combination thereof) the air received from the clean room 120 through the second exchange system 130 and enters or leaves the internal environment 110 of the operating room 102 through the first exchange system 128. Furthermore, the ventilation system 126 may also include filters, catalytic converters, radiation elements, or combinations thereof that process air received from the ambient atmosphere 122 via the third exchange system 132 and entering or exiting the interior environment 110 of the operating room 102 via the first exchange system 128 .
[0023] The plasma generator 104 may generally include a gas supply source 134, an electric power supply source 136, and at least one plasma head 138, and is configured to generate ionized particles by a plasma treatment (e.g., corona treatment, C-treatment, flame treatment, ion treatment, plasma treatment, or a combination thereof) within the operating chamber 102, which may be selectively applied to the first profile 112 and the second profile 114 to activate the materials on the end contact surfaces of the first profile 112 and the second profile 114. The gas supply source 134 may be configured to provide one or more gas streams, such as an inert gas, an oxygen-containing gas, a nitrogen-containing gas, a fluorine-containing gas, or a combination thereof. In some embodiments, the gas supply source 134 may include an atmospheric air supply source, a compressor, a compressed gas cylinder, an internal gas line, an internal compressed gas line, a fan, a turbine, or any combination thereof to generate a gas stream. In some embodiments, the inert gas may include argon, neon, helium, or any combination thereof. In other embodiments, the oxygen-containing gas may include atmospheric air, pure oxygen, ethanol, water vapor, or a combination thereof. In some other embodiments, the nitrogen-containing gas may include atmospheric air, pure nitrogen, ammonia or a combination thereof. In addition, in other embodiments, the fluorine-containing gas may include sulfur hexafluoride (SF6), trifluoromethane (CHF3), tetrafluoromethane (CF4), octafluorocyclobutane (C4F8) or a combination thereof.
[0024] The power supply 136 can generally be configured to ionize the gas flow by imparting an electrical charge to the gas flow to produce a plasma treatment. In some embodiments, the power supply 136 can be configured to provide an AC voltage of at least 110VAC, at least 120VAC, at least 220VAC, or at least 240VAC. However, in other embodiments, the power supply 136 can be configured to provide a DC voltage of at least 6VDC, at least 9VDC, at least 12VDC, at least 24VDC, or at least 48VDC.
[0025] The plasma treatment may be delivered to at least one plasma head 138 disposed within the interior environment 110 of the operating chamber 102 via at least one supply line 137. The plasma head 138 may be disposed within the interior environment 110 of the operating chamber 102 and positioned within the operating chamber such that the at least one plasma head 138 applies the plasma treatment to the end contact surfaces of the first profile 112 and the second profile 114. Thus, applying the plasma treatment to the end contact surfaces of the first profile 112 and the second profile 114 may include exposing or subjecting the end contact surfaces of the first profile 112 and the second profile 114 to the plasma treatment, or delivering or directing the plasma treatment to contact or substantially encapsulate the end contact surfaces of the first profile 112 and the second profile 114. By applying the plasma treatment to the end contact surfaces, the material at the end contact surfaces may be activated to weld the first profile to the second profile when the first profile 112 and the second profile 114 are forced into contact.
[0026] In some embodiments, the plasma generator 104 may include a single plasma head 138 disposed within the interior environment 110 of the operating chamber 102. However, in some embodiments, the plasma generator 104 may include a plurality of plasma heads 138 disposed within the interior environment 110 of the operating chamber 102. In a particular embodiment, at least one of the plurality of plasma heads 138 may be disposed adjacent to the first profile 112 within the operating chamber 102, and at least one of the plurality of plasma heads 138 may be disposed adjacent to the second profile 114 within the interior environment 110 of the operating chamber 102. Furthermore, in another particular embodiment, at least one of the plurality of plasma heads 138 may be configured to sterilize the interior environment 110 within the operating chamber 102.
[0027] The mechanical motion module 106 can generally be configured to axially or otherwise align the first profile 112 and the second profile 114 and / or force contact between the end contact surfaces of the first profile 112 and the second profile 114, so that the end contact surfaces of the first profile 112 and the second profile 114 are connected, joined or welded together. In some embodiments, the mechanical motion module 106 can be at least partially disposed within the operating room 102, or at least partially form a lower barrier or perimeter of the internal environment 110 of the operating room 102. In some embodiments, the mechanical motion module 106 can include a cutting system 140. However, in some embodiments, the cutting system 140 can be a separate component. In some embodiments, the cutting system 140 can be disposed in the internal environment 110 of the operating room 102. The cutting system 140 can generally be configured to selectively cut the first tubular component to form the first profile 112 and selectively cut the second tubular component to form the second profile 114. Thus, in some embodiments, the cutting system 140 may include at least one cutting device, such as at least one blade, and the at least one blade may be heated, pre-sterilized, sterilized by plasma treatment, or a combination thereof. In some embodiments where the at least one blade of the cutting system 140 is heated and the first tubular component 111 and the second tubular component 113 are formed of a thermoplastic elastomer, the at least one blade may be used to cut the first tubular component 111 to form the first profile 112 and cut the second tubular component 113 to form the second profile 114, the blade melts the ends of the profiles 112, 114, and the melted ends of the profiles 112, 114 may be joined to the ends of the profiles 112, 114 in the plasma sterilized interior environment 110 of the operating chamber 104 without using plasma treatment. However, in some embodiments, the cutting device may include a laser cutting device or system.
[0028] Figure 2A schematic diagram of a mechanical motion module 106 according to one embodiment of the present disclosure is shown. In the illustrated embodiment, the mechanical motion module 106 includes a linear motion module. In order to prepare the first profile 112 and the second profile 114 for plasma welding, the cutting system 140 can be selectively operated to cut the two parts to form the first profile 112 and the second profile 114. In some embodiments, a plasma treatment can be applied before, during and / or after the cutting process to activate the material on the end contact surfaces of the first profile 112 and the second profile 114. The mechanical motion module 106 can be configured to axially align the end contact surfaces of the first profile 112 and the second profile 114. In some embodiments, the mechanical motion module 106 can linearly displace at least one of the first profile 112 and the second profile 114 (substantially perpendicular to the axial direction) to axially align the end contact surfaces of the first profile 112 and the second profile 114. In other embodiments, the mechanical motion module 106 can linearly displace both the first profile 112 and the second profile 114 to axially align the end contact surfaces of the first profile 112 and the second profile 114. In addition, once axially aligned, the mechanical motion module 106 can also be configured to force the end contact surfaces of the first profile 112 and the second profile 114 activated by the plasma treatment to contact each other to weld the first profile 112 and the second profile 114 at the end contact surfaces of the first profile 112 and the second profile 114, thereby forming a joint or plasma welded connection 142. In some embodiments, the plasma treatment can continue after the first profile 112 is joined to the second profile 114 to ensure a sterile connection, thereby forming a joint or plasma welded connection 142.
[0029] Figure 3A schematic diagram of a mechanical motion module 106 according to another embodiment of the present disclosure is shown. In the illustrated embodiment, the mechanical motion module 106 includes a rotational motion module. In order to prepare the first profile 112 and the second profile 114 for plasma welding, the two parts captured by the rotational motion device 144 can be selectively rotated to contact the two parts with the corresponding cutting device to form the first profile 112 and the second profile 114. In some embodiments, a plasma treatment can be applied before, during and / or after the cutting process to activate the material on the end contact surface of the first profile 112 and the second profile 114. The rotational motion device 144 of the mechanical motion module 106 can be configured to continuously rotate the first profile and the second profile to axially align the end contact surface of the first profile 112 and the second profile 114 to axially align the end contact surface of the first profile 112 and the second profile 114. In other embodiments, the mechanical motion module 106 can linearly displace both the first profile 112 and the second profile 114 to axially align the end contact surface of the first profile 112 and the second profile 114. In addition, once axially aligned, the rotary motion device 144 of the mechanical motion module 106 can also be configured to force the end contact surfaces of the first profile 112 and the second profile 114 activated by the plasma treatment to contact each other to weld the first profile 112 and the second profile 114 at the end contact surfaces of the first profile 112 and the second profile 114, thereby forming a joint or plasma welded connection 142. In some embodiments, the plasma treatment can continue after the first profile 112 is joined to the second profile 114 to ensure that a sterile joint or plasma welded connection 142 is formed.
[0030] In some embodiments, the mechanical motion module 106 can be configured to manipulate one or more internal cavities of the first profile 112 and the second profile 114 prior to plasma welding. Thus, in some embodiments, the first profile 112 and the second profile 114 can remain open during plasma processing and / or joining of the first profile 112 and the second profile 114. Figure 4 The first profile 112 and the second profile 114 are shown in an open position for plasma welding. In other embodiments, the mechanical movement module 106 can at least partially close one or more internal cavities of the first profile 112 and the second profile 114 before plasma welding. In some embodiments, the first profile 112 and the second profile 114 can be closed and / or sealed before joining the first profile 112 and the second profile 114. Figure 5 The first profile 112 and the second profile 114 are shown in a closed position at the distal end of each of the first profile 112 and the second profile 114 for plasma welding. Figure 6The first and second profiles 112 and 114 are shown in a closed position away from distal ends of each of the first and second profiles 112 and 114 for plasma welding.
[0031] As described above, plasma treatment may be applied before, during, and / or after the cutting process and / or the joining process to activate the material on the end contact surface of the first profile 112 and the second profile 114. In some embodiments, plasma treatment may be applied before cutting the first profile 112 and the second profile to ensure aseptic connection. In some embodiments, plasma treatment may be started at least 1 second, at least 2 seconds, at least 3 seconds, at least 5 seconds, at least 10 seconds, at least 15 seconds, at least 30 seconds, at least 45 seconds, at least 60 seconds, at least 90 seconds, or at least 120 seconds before cutting the first profile 112 and the second profile 114. In some embodiments, plasma treatment may continue after the first profile is joined to the second profile to ensure aseptic connection. In some embodiments, plasma treatment may continue at least 1 second, at least 2 seconds, at least 3 seconds, at least 5 seconds, at least 10 seconds, at least 15 seconds, at least 30 seconds, at least 45 seconds, at least 60 seconds, at least 90 seconds, or at least 120 seconds after joining the first profile 112 and the second profile 114.
[0032] Ensuring a sterile connection between the first profile 112 and the second profile 114 may be a result of pre-treating the interior environment 110 of the operating room 104 with a plasma treatment or starting the plasma treatment before the cutting operation of the first profile 112 and the second profile 114. Further, ensuring a sterile connection between the first profile 112 and the second profile 114 may also be a result of continuing to apply the plasma treatment after joining the first profile 112 and the second profile 114 by plasma welding. Thus, the plasma treatment provides a sterile environment for the interior environment 110 of the operating room 102, wherein the sterile environment is defined by a reduction in the number of viable microorganisms within the interior environment 110 of the operating room by at least 106 after exposure to the plasma treatment or plasma for at least 10 seconds, at least 15 seconds, at least 20 seconds, at least 25 seconds, at least 30 seconds, or at least 60 seconds.
[0033] Furthermore, it should be appreciated that the plasma welding process can be performed at various temperatures within the internal environment 110 of the operating room 102. For example, in some embodiments, the plasma welding process can be performed at room temperature, such as within the clean room 120. However, it should be appreciated that the plasma welding process can be performed and configured to provide a sterile connection between the first profile 112 and the second profile 114 at any temperature between approximately 10 degrees Celsius and 350 degrees Celsius.
[0034] The control system 108 may generally include a user interface 116 and a plurality of sensors 118, indicators, meters, or combinations thereof, to facilitate control, monitoring, and operation of the plasma generator 104, the mechanical motion module 106, and the plasma welding process. The user interface 116 may generally include a display configured to display temperature, gas flow rate, gas pressure, gas detection level, material of the first profile and the second profile, plasma processing progress level, duty cycle, total number of duty cycles, or combinations thereof. In certain embodiments, the user interface 116 may include a material selection input for selecting the characteristics of the material of each of the first profile 112 and the second profile 114. In addition, in some embodiments, the user interface 116 may include a warning system configured to warn an operator when an out-of-spec condition exists. The user interface 116 may also be configured to automatically stop the plasma processing when an out-of-spec condition exists. Examples of out-of-spec conditions include, but are not limited to, low temperature, high temperature, low pressure, high pressure, low gas flow rate, high gas flow rate, detection of plasma byproducts, invalid selection of materials, leaks in the operating chamber, or combinations thereof. When this occurs, the control system 108 may prevent the opening and / or removal of the process chamber 102. Further, the control system 108 may also prevent the opening and / or removal of the process chamber 102 during the application of the plasma treatment.
[0035] The plurality of sensors 118, indicators, meters, or combinations thereof may generally be configured to transmit data (e.g., operating parameters) regarding the plasma welding operation to an operator and allow the operator to monitor the plasma welding process. In some embodiments, the plurality of sensors 118 may include temperature sensors, gas flow rate sensors, gas pressure sensors, gas detection sensors, plasma byproduct sensors, tension sensors, or combinations thereof. Further, in some embodiments, the control system 108 may be configured to record or store data transmitted from the sensors 118 related to the operation of the plasma welding device 100. The data may be used to troubleshoot and / or adjust operating parameters of the components 102, 104, 106, 108 of the plasma welding device 100 or the plasma welding process.
[0036] Further, in some embodiments, the control system 108 may include at least one vision system (e.g., a camera, an inspection device, a video device) configured to verify the axial alignment of the end contact surfaces of the first profile 112 and the second profile 114, confirm the successful engagement of the first profile 112 with the second profile 114, or a combination thereof. In some embodiments, confirming the successful engagement of the first profile 112 with the second profile 114 may be accomplished by inspecting the welded profiles at a certain angle (e.g., 30 degrees, 45 degrees), wherein the unsuccessfully engaged areas appear darker than the successfully engaged areas. Further, in some embodiments, the control system 108 may also include a marking system configured to mark the first profile 112, the second profile 114, the joint or welded connection 142 formed between the first profile 112 and the second profile 114, or a combination thereof by laser marking, ink marking, or any combination thereof, which allows one or more features of the joint or welded connection 142 formed between the first profile 112 and the second profile 114 to be identified, verified, troubleshooted, or any combination thereof.
[0037] The plasma welding apparatus 100 can be configured to form a sterile plasma welded connection 142 between the first profile 112 and the second profile 114. The resulting plasma welded connection 142 can maintain specific performance characteristics commensurate with an unmodified control bulk material of the first profile 112 or the second profile 114. Therefore, in some embodiments, after the joint or plasma welded connection 142 between the first profile 112 and the second profile 114 is formed, the control system 108 can be configured to perform a burst test, a tensile test, or a combination thereof between the first profile 112 and the second profile 114 to ensure that the plasma welded connection 142 between the first profile 112 and the second profile 114 is successfully formed. In some embodiments, the joint or welded connection 142 formed between the first profile 112 and the second profile 114 may include a tensile strength of at least 10%, at least 15%, at least 25%, at least 30%, at least 35%, at least 40%, at least 45%, or at least 50% of the tensile strength of the unmodified control bulk material of the first profile 112 or the second profile 114. In addition, in some embodiments, the joint or welded connection 142 formed between the first profile 112 and the second profile 114 can include a burst pressure of at least 10%, at least 25%, at least 50%, at least 60%, at least 65%, at least 70%, at least 75%, at least 76%, at least 77%, at least 78%, at least 79%, at least 80%, at least 81%, at least 82%, at least 83%, at least 84%, at least 85%, at least 86%, at least 87%, at least 88%, at least 89% or at least 90% of the burst pressure of the unmodified control bulk material of the first profile or the second profile.
[0038] Furthermore, in some embodiments, a reinforcement may be applied at least partially around the plasma welded connection 142 between the first profile 112 and the second profile 114. The reinforcement may include tape, polymer tape, overmolded polymer, plasma welded polymer or polymer tape, or combinations thereof.
