Abstract
Description
BACKGROUND OF THE INVENTIONField of the invention
[0001] The present invention relates to a system, a method and a controller for collecting measurement data, for example during the control of a machine tool, an industrial machine or a robot. State of the art
[0002] Conventionally, measured data obtained by a controller for controlling a machine, such as a computerized numerical control (CNC), a robot controller, or a programmable logic controller (PLC), has been sent to a server via a network and subjected to data analysis on the server, for example, for abnormality detection. In this case, if the network bandwidth or the processing speed of the controller is insufficient, transmitting each piece of measured data in real time becomes difficult. In response, the controller collects closer pieces of data (for example, N pieces of data) and transmits the collected data at transmission intervals. This achieves bandwidth and processing time savings.
[0003] However, in the above case of transmitting N pieces of measurement data at a constant frequency, if an event (abnormal condition) corresponding to the measurement data of a high degree of urgency has occurred, this event will not be sent to the server until N pieces of measurement data are accumulated in the controller. This requires time for the server to observe this measurement data and causes the problem of failure to process this measurement data promptly. Patent Documents 1 and 2 propose techniques for preventing transmission delay by which, even if the number of pieces of data in a buffer does not reach N, data that has been widely accumulated is transmitted immediately upon the occurrence of an event.
[0004] Patent Document 3 describes a data collection system comprising a controller and a server that receives measurement data from the controller. The controller includes a data acquisition unit that acquires measurement data in chronological order. The measurement data is acquired and transmitted to the server based on a transmission condition.
[0005] Patent Document 4 describes a transmission control system including a machine control device that acquires measurement values from a sensor system and transmits them after temporary retention.
[0006] Patent Document 5 describes a sensor system and a data acquisition method in which the measured values falling within an error value range are specifically transmitted. [0007] However, according to the above techniques, an event has a fixed definition. Therefore, inconveniences such as sending data under a loose condition or the failure to send necessary data immediately under a strict condition are often caused in a manner that depends on the circumstances.
[0008] The present invention is intended to provide a data collection system, a data collection method, and a controller capable of sending measurement data with appropriate timing while reducing a load on a controller and a network.
[0009] (1) A data collection system according to the present invention (for example, the data collection system 1 described later) includes a controller (for example, the controller 10 described later) that controls a machine, and a server (for example, the server 20 described later) that receives measurement data about the machine from the controller. The controller includes: a data acquisition unit (for example, the data acquisition unit 11 described later) that acquires the measurement data in chronological order; a timing control unit (for example, the timing control unit 13 described later) that buffers the measurement data and controls the timing of sending the measurement data to the server based on a sending condition; a data sending unit (for example, the data sending unit 14 described later) that, in response to the instruction by the timing control unit, sends the measurement data that has been buffered until the instruction is given to the server; and a sending condition acquisition unit (for example, the sending condition acquisition unit 15 described later) that receives the sending condition from the server. The server includes: a state condition unit (for example, the state determination unit 21 described later) that determines a degree of state abnormality occurring during control based on the received measurement data; a transmission condition decision unit (for example, the transmission condition decision unit 22 described later) that decides the transmission condition based on a result of the determination by the state determination unit; and a transmission condition notification unit (for example, the transmission condition notification unit 23 described later) that notifies the controller of the transmission condition.
[0010] (2) In the data collection system described in (1), the controller may include an event detection unit (for example, the event detection unit 12 described later) that detects the measurement data satisfying a determination condition as an event for exerting influence on the controller. The transmission condition decision unit may decide the determination condition as a second transmission condition different from a first transmission condition including a transmission frequency defined in advance. The transmission condition acquisition unit may receive the determination condition as the second transmission determination from the server. In addition to transmitting at the timing defined under the first transmission condition, the timing control unit may instruct the data transmitting unit to transmit the measurement data at the timing of detecting the event different from the timing defined under the first transmission condition.
[0011] (3) In the data collection system described in (2), the event detection unit may detect the event based on a result of comparing the measurement data with a threshold value as the determination condition.
[0012] (4) In the data collection system described in any one of (1) to (3), the transmission condition decision unit may decide a first transmission condition including a defined transmission frequency, and the transmission condition acquisition unit may receive the first transmission condition from the server.
[0013] (5) In the data collection system described in any one of (1) to (4), the data acquisition unit can acquire measurement data of multiple types all in chronological order, and the transmission condition for measurement data of each of the multiple types can be set.
[0014] (6) In a data collection system described in any of (1) to (5), the state determination unit may determine a degree of state abnormality occurring during control by integrating plural pieces of input information including the measurement data.
[0015] (7) In a data collection system described in any of (1) to (6), the state determination unit may determine a degree of state abnormality occurring during control by estimating variations until the end of control based on a transition of the measurement data.
[0016] (8) A data collection method according to the present invention causes a server (for example, the server 20 described later) to receive measurement data from a controller (for example, the controller 10 described later) that controls a machine. The controller executes: a data acquisition step of acquiring the measurement data in chronological order; a timing control step of buffering the measurement data and controlling the timing of sending the measurement data to the server based on a sending condition; a data sending step, in response to the instruction by the timing control step, the data sending step sends the measurement data that has been buffered until the instruction is given to the server; and a sending condition detecting step of receiving the sending condition from the server. The server executes: a state determination step of determining a degree of state abnormality occurring during control based on the received measurement data; a transmission condition decision step of deciding the transmission condition based on a result of determination by the state determination step; and a transmission determination notification step of notifying the controller of the transmission condition.
[0017] (9) A controller according to the present invention (for example, the controller 10 described later) comprises: a data acquisition unit (for example, a data acquisition unit 11 described later) that acquires measurement data about a machine in chronological order; a timing control unit (for example, the timing control unit 13 described later) that stores measurement data and controls the timing of sending the measured data to a server (for example, the server 20 described later) based on a sending condition; a data transmission unit (for example, the data transmission unit 14 described later), wherein in response to the instruction by the timing control unit, the data transmission unit sends the measurement data that has been buffered until the instruction is given to the server;and a transmission condition detection unit (for example, the transmission condition detection unit 15 described later) that receives the transmission condition decided by the server in response to a degree of state abnormality occurring during control based on the transmitted measurement data.;
[0018] According to the present invention, measurement data can be sent with appropriate timing while reducing the load on a controller and a network. DETAILED DESCRIPTION OF THE INVENTIONFirst Embodiment
[0019] A first embodiment of the present invention is described below. Fig. Figure 1 shows the functional diagram of a data collection system 1 according to the first embodiment. The data collection system 1 includes a controller 10 (e.g., CNC) that controls a machine, and a server 20 that receives measurement data about the machine from the controller 10. The controller 10 and the server 20 can communicate with each other bidirectionally via a network.
[0020] The controller 10 includes a data acquisition unit 11, an event detection unit 12, a timing control unit 13, a data transmission unit 14, and a transmission condition acquisition unit 15. The server 20 includes a state determination unit 21, a transmission condition decision unit 22, and a transmission condition notification unit 23.
[0021] The data acquisition unit 11 acquires measurement data in chronological order. For example, the data acquisition unit 11 may acquire measurement data of multiple types, all in chronological order, such as speed, currents, or vibrations on corresponding axes, or temperature at multiple points. In this case, the measurement data of the multiple types can be buffered in respective independent groups, and a transmission condition described later can be set for measurement data in each of the multiple groups.
[0022] When the event detection unit 12 detects measurement data that satisfies a set determination condition, the event detection unit 12 determines the occurrence of an event likely to influence control and thus is subject to immediate observation by the server 20. For example, the event detection unit 12 detects an event based on a comparison result of measurement data with a threshold value as the determination condition. More specifically, if a value of the measurement data exceeds or falls below a threshold value, or falls within a predetermined range, the event detection unit 12 determines the occurrence of an event. As another example, if measurement data takes a value indicating one of several states of the machine, and if the value of the measurement data becomes a particular value indicating a warning, the event detection unit 12 may determine the occurrence of an event.
[0023] The timing control unit 13 stores measurement data in a buffer 131 and controls the timing of transmitting the accumulated measurement data to the server 20 based on a transmission condition. Specifically, in addition to transmitting at a timing defining a predetermined frequency under a first transmission condition, the timing control unit 13 instructs the data transmission unit 14 to transmit measurement data at a timing of detecting an event that differs from the previous regular timing.
[0024] In response to the instruction by the timing control unit 13, the data transmission unit 14 collects measurement data of each group accumulated in the buffer 131 until the instruction is given, generates a communication header, and sends the measurement data and the communication header to the server 20.
[0025] The transmission condition acquisition unit 15 receives a determined transmission condition from the server 20. In the first embodiment, the transmission condition includes a first transmission condition including a transmission frequency defined using the number of pieces of data accumulated in the buffer 131, the amount of such data, or a transmission cycle, for example, and a second transmission condition including a defined determination condition for detecting the occurrence of an event for exerting control influence. As the second transmission condition, the transmission condition acquisition unit 15 receives a determination condition from the server 20 for determining an event based on measurement data.
[0026] The transmission condition detection unit 15 determines a degree of state abnormality occurring during control based on measurement data in one or more groups received from the server 20. If the measurement data exceeds a threshold, the transmission condition detection unit 15 determines a degree of state abnormality based on whether a change leading to the excess exceeding the threshold is temporal, whether this change is a smooth increase and will not cause any problems during control, or whether this change is a sharp increase that requires immediate action, for example.
[0027] To determine the degree of condition abnormality, the transmission condition acquisition unit 15 may use a transition of measurement data in multiple groups and measurement data collected and accumulated by the server 20 in the past, and their related information. For example, if an abnormality such as a high temperature is observed at only one of a plurality of temperature sensors installed at the corresponding positions of the machine, this abnormality may be noise. In this case, the condition determination unit 21 may determine the degree of condition abnormality based on a value transition until the abnormality is observed. In another case, if similar performance has been observed in the past, the condition determination unit 21 may acquire condition information about the machine being studied at that time to determine the degree of condition abnormality.
[0028] The state determination unit 21 can determine a degree of state abnormality occurring during control by integrating multiple types of input information including measurement data acquired from the controller 10. For example, if machining is to be controlled by a machine tool, the state determination unit 21 can more accurately determine a degree of state abnormality occurring during machining by receiving data in another group from another robot, machine, or measuring device involved in the same machining as the machine tool. The state determination unit 21 can determine a degree of state abnormality occurring during control by estimating the variation of measurement data until the end of control based on a transition of the measurement data.
[0029] The transmission condition decision unit 22 decides a determination condition for determining an event as the second transmission condition for each group of measurement data based on a determination result by the state determination unit 21. For example, the transmission condition decision unit 22 determines that the temporal abnormality in the measurement data is noisy and discards this abnormal value. If an abnormality in the measurement data is of such a magnitude that it does not cause a problem until the end of control, the transmission condition decision unit 22 changes a determination condition for determining an event to avoid unnecessary transmission of the measurement data.
[0030] A threshold value as a determination condition for determining an event can be set using a difference from past data, a relative value such as a ratio, or an absolute value. Alternatively, the threshold value can be determined using past data, for example, through machine learning or statistical processing.
[0031] If measurement data changes sharply, thus affecting the control, the server 20 can issue a warning or instruct the controller 10 to automatically change a parameter such as a processing speed. For example, to prevent the occurrence of defective parts, the timing of changing a parameter, such as a break between blocks in a machining program, is determined so as not to affect a control target.
[0032] The transmission condition notification unit 23 changes the collection timing of collecting measurement data by sending the second transmission condition decided by the transmission condition decision unit 22 to the controller 10.
[0033] Fig. 2A is a first view illustrating a state determination made by the server 20 according to the first embodiment. In this example, the time-series temperature data is collected as measurement data. If a temperature exceeds 60°C, the server 20 determines that this temperature is in a caution region. If a temperature exceeds 80°C, the server 20 determines that this temperature is in a danger region.
[0034] If a temperature of 62°C, which exceeds the threshold of 60°C, indicating the caution region, is detected as an event, the server 20 determines a degree of state abnormality based on past data transitions. In this example, this temperature change is too steep compared to the past transition. Therefore, it is highly likely that this temperature change is noise. In this case, the state determination unit 21 disregards this one-time abnormal value or such abnormal values that have been observed multiple times.
[0035] Fig. Fig. 2B is a second view illustrating a state determination made by the server 20 according to the first embodiment. In this example, as in Fig. 2A, a temperature of 62°C, which exceeds the attention region threshold of 60°C, is detected as an event.
[0036] The state determination unit 21 acquires a transition of the temperature data observed so far and the expected machining end time together. The state determination unit 21 then estimates a temperature at this expected machining end time. A known method is available for this estimation. A temperature can be estimated on an approximate line or an approximate curve.
[0037] In this example, the temperature shows a gentle upward trend and is determined not to have reached the danger region before the expected end of processing. Thus, a degree of condition abnormality is lower than a degree determined if the temperature reaches the danger region. In this case, the transmission condition decision unit 22 proceeds to continue processing by, for example, changing the threshold value as a determination condition for determining an event from 60°C to 70°C to prevent frequent transmission of pieces of measurement data of similar degrees.
[0038] Fig. Fig. 2C is a third view illustrating a determination made by the server 20 according to the first embodiment. In this example, as in Fig. 2B, a transition of temperature data observed so far and the expected time of the end of processing are recorded together.
[0039] A steep temperature rise is observed, and the temperature at the expected end of machining is estimated to have reached the danger zone. Then, in response to the urgency, for example, the server 20 instructs the controller 10 to perform a parameter change, such as a reduction in machining speed.
[0040] Fig. Figure 3 shows a first example of a data collection method under a fixed transmission condition according to the first embodiment. In this example, each time the controller 10 collects measurement data, the controller 10 sends the measurement data to the server 20.
[0041] In this case, the controller 10 immediately transmits the acquired measurement data, so that no large delay occurs in the data observation by the server 20. Meanwhile, as a result of the high frequency of data processing, a used bandwidth of the network is increased, and a time required for transmission processing is extended.
[0042] Fig. 4 shows a second example of the data collection method under a fixed transmission condition according to the first embodiment. In this example, the controller 10 stores measurement data once in the buffer 131 and transmits the measurement data to the server 20 at a predetermined frequency. Data of the predetermined number of pieces (N pieces) is shown as an example of the frequency. However, this is not the only frequency. For example, measurement data may be transmitted at predetermined time intervals, or may be transmitted regularly based on a data volume or a ratio to a buffer size. In this case, the transmission of already acquired measurement data is delayed until N (for example, five) pieces of measurement data are accumulated in the buffer 131. This extends a time interval for transmitting measurement data, thus causing a large delay in data observation by the server 20.Meanwhile, this reduces the frequency of transmission processing, thereby reducing the used network bandwidth and shortening the time required for transmission processing.
[0043] Fig. Fig. 5 shows a third example of the data collection method under a fixed transmission condition according to the first embodiment. In this example, when the controller 10 detects the occurrence of an event requiring observation with a high degree of importance by acquiring measurement data (data 13) in a different range than normal, the controller 10 transmits measurement data (data pieces 11 to 13) that have been accumulated so far in the buffer 131 to the server 20 at this timing, regardless of a normal frequency such as the Fig. 4 shown.
[0044] In this case, while a used bandwidth of the network is reduced and a shortened time required for transmission processing is maintained, a delay in observation by the server 20 upon occurrence of the event is reduced.
[0045] Fig. Figure 6 illustrates the data collection method under a dynamically changing transmission condition according to the first embodiment. In this example, a determination condition for determining an event as the second transmission condition is notified to the controller 10 based on a result of the analysis of measurement data by the server 20.
[0046] As a result, a transmission condition is dynamically changed so that the transmission of measurement data (data 13) is delayed until a predetermined time, which in other cases is unnecessary to send, or so that the measurement data of a high degree of urgency is sent immediately, which, for example, is not to be sent immediately in other cases.
[0047] According to the first embodiment, in the data collection system 1, the server 20 determines a degree of state abnormality occurring during control based on measurement data acquired by the controller 10 in chronological order from a machine. Then, the server 20 decides a transmission condition at the time of sending measurement data from the controller 10 to the server 20 in response to a result of the determination and notifies the controller 10 of the decided transmission condition. The controller 10 sends buffered measurement data together to the server 20 at a timing that satisfies the received transmission condition. Thus, in the data collection system 1, a transmission timing of sending measurement data can be dynamically changed based on a result of the determination by the server 20 in which data is collected. The controller 10 sends measurement data together using the buffer 131.This makes it possible to send measurement data with appropriate timing in response to a request from the server 20, while reducing the load on the controller 10 and the network. As a result, the data collection system 1 is able to reduce unnecessary frequent data transmission and delay in observing important data.
[0048] The controller 10 detects an event for exerting control influence using the determination condition notified from the server 20, thereby immediately transmitting measurement data stored in the buffer 131 at the time the event occurs, in addition to transmitting at a timing including a predefined transmission frequency. Thus, while the controller 10 regularly transmits measurement data at a predetermined frequency to reduce the load on the controller 10 and the network in normal time, the controller 10 transmits measurement data immediately upon detection of a predetermined event. This can reduce a delay in observation by the server 20.
[0049] The controller 10 can easily detect an event by comparing measurement data with a threshold value. Thus, a transmission condition can be easily changed dynamically by the controller 10 based on a result of detailed analysis by the server 20.
[0050] When the data collection system 1 acquires measurement data of multiple types all in chronological order, the data collection system 1 buffers the acquired measurement data as data in different groups and sets a transmission condition for each group of measurement data. Thus, the data collection system 1 can appropriately transmit the measurement data of the multiple types with timing that differs between the types.
[0051] The server 20 determines the degree of the state abnormality occurring during control by integrating input information in multiple groups, which includes measurement data received from the controller 10 and relate to a series of control processes. Thus, the data collection system 1 can have the server 20 determine the state of the machine through detailed data analysis and set an appropriate transmission condition for transmitting measurement data to the controller 10 in response to the state.
[0052] The server 20 determines the degree of the state abnormality occurring during the control by estimating the variation until the end of the control based on the transition of the measured data. Thus, the data collection system 1 can appropriately determine the degree of the state abnormality and appropriately set the second transmission condition based on the estimation performed until the end of the control. Second embodiment
[0053] A second embodiment of the present invention will be described below. A structure similar to that of the first embodiment is indicated by the same reference numeral and will not be described or will be simply described.
[0054] Fig.7 shows the functional configuration of a data collection system 1a according to the second embodiment. In the data collection system 1a, a controller 10a includes a transmission condition acquisition unit 15a that receives a transmission condition from the server 20 that is different from a condition according to the first embodiment. More specifically, while the first transmission condition is set in advance in the first embodiment, the transmission condition acquisition unit 15a receives the first transmission condition and provides the received first transmission condition to the timing control unit 13. The timing control unit 13 dynamically changes a transmission frequency of transmitting measurement data based on the provided first transmission condition.
[0055] A server 20a includes a transmission condition decision unit 22a that decides a first transmission frequency as a frequency of observation of measurement data in response to a degree of state abnormality determined by the state determination unit 21. For example, the state determination unit 21 compares a current value of the measurement data and a threshold value for a danger region requiring handling, such as processing speed reduction. Based on a difference resulting from the comparison, the state determination unit 21 determines a degree of state abnormality. In response to the determined degree of state abnormality, the transmission condition decision unit 22a decides the following for determining a frequency of observation: the number of pieces of data, the volume or ratio of such data to be accumulated in the buffer 131, or a time interval, for example.
[0056] As another example, if all pieces of temperature data in a plurality of groups measured by temperature sensors installed at corresponding positions approach an attention region, the transmission condition decision unit 22a may increase a transmission frequency of transmitting these pieces of temperature data in the plurality of groups so as to achieve prompt handling of temperature variation.
[0057] According to the second embodiment, the data collection system 1 causes the server 20 to decide on a transmission frequency for transmitting measurement data and dynamically change it. Thus, the data collection system 1 can set an appropriate transmission frequency for transmitting measurement data responsively to a condition during control, so that the server 20 can be supplied with measurement data at a sufficient frequency while not unnecessarily increasing the load on the controller 10 and the network. This allows the server 20 to efficiently observe and analyze data. Third embodiment
[0058] In response to a notification from the server 20, the second transmission condition is dynamically changed in the first embodiment, and the first transmission condition is dynamically changed in the second embodiment. However, these are not restrictive embodiments. More specifically, both the first and second transmission conditions may be notified to the controller 10 from the server 20, and both a determination condition for determining an event and a transmission frequency may be dynamically changed.
[0059] The data collection system 1 dynamically changes a plurality of transmission conditions, including the first and second transmission conditions, for measurements in each of a plurality of groups in response to a degree of state abnormality. This makes it possible to provide measurement data to the server 20 with more appropriate timing while reducing the load on the controller 10 and the network.
[0060] While the embodiments of the present invention have been described above, the present invention is not limited to the above embodiments. The effects described in the embodiments are merely a list of the most preferred effects resulting from the present invention. The effects achieved by the present invention should not be limited to those described in the embodiments.
[0061] The data collection process performed by the data collection system 1 is implemented by software. To implement the data collection process by software, the programs constituting the software are installed on a computer. These programs can be stored on a removable medium and distributed to a user. Alternatively, these programs can be distributed by downloading them to a user's computer via a network.
