Method for laser welding of a rotating work piece, system

[0002] The invention relates to a method for laser welding pairs of welding sections arranged on a face side of a work piece and corresponding system.

[0003] The invention may be used for welding stator hairpins. Electric motors and electric generators are usually made of stators and magnetic rotors. The stators are typically made of electrically conductive windings that exchange energy with the respective rotors. In an electric motor, electric current passes through the windings of a stator to generate a rotating magnetic field that drives a magnetic rotor. In an electric generator, a stator converts the rotating magnetic field of a magnetic rotor into electric current. A conventional stator may have a continuously wound metal wire winding, where the wire has a circular, a rectangular or a combination of a circular and a rectangular cross section. All before mentioned cross section shapes are preferably corresponded to other parts like busbars, sheet metal connection parts or stamped type connection parts.

[0004] A hairpin stator, on the other hand, may be assembled from bar-shaped segments known as hairpins. Such hairpins, which may be formed of copper, aluminum, or another suitable metal, have a number of advantages. Unlike the conventional wire windings, however, hairpins typically cannot be  continuously wound. The ends of the hairpins may be placed next to each other and laser-welded together to form the desired mechanical and electrical connections. A stator for an electric drive motor may require a large number of such end-to-end welds.

[0006] The object of the invention is to eliminate the disadvantages of the prior art, in particular to decrease the process time of welding weld sections of a rotating work piece.

[0007] The object of the invention is solved by a method for laser welding pairs of welding sections arranged on a face side of a work piece with features of claim 1. The work piece is rotated around a rotation axis, wherein the rotation axis is perpendicular to the face side of the work piece. The rotation movement overlaps with a movement of a laser beam redirected by a scanner. The laser beam creates a moving laser spot on the face side to weld pairs of welding sections, in particular in a butt joint. The pairs of welding sections are arranged in a matrix with rows and columns, wherein the rows are circumferentially, in particular circularly, arranged around the rotation axis and the columns are radially arranged to the rotation axis. The matrix builds preferably a circumferentially, in particular circularly, curved chessboard pattern. The rows may be continuous around the rotation axis.

[0008] The laser spot welds pairs of welding sections from multiple rows in one turn of the work piece. This has the advantage that the work piece can be processed more flexibly and rapidly.

[0009] For the sake of the invention, the term “one turn” is to be understood as a 360° rotation of the work piece. The pair of welding sections are separated before and shall be electrically connected after the weld is formed. One or multiple superimposed laser beams may be used.

[0012] It is preferable that the laser spot welds multiple, in particular all, pairs of welding sections from one column in one turn of the work piece. In contrary to weld each rows sequentially, the jump time of the laser, the redirection of the laser beam and the off time can be decreased. If multiple pairs of welding sections from one column are welded in one turn, at the same rotation speed, the process time is decreased or the rotation speed of the  work piece can be decreased with the same process time. A lower rotation speed has a positive effect on the melt due to less centrifugal force and less energy input. This effect is even more significant if all pairs of welding sections from one column are welded in one turn. In this case, the matrix is completely welded in one turn.

[0013] It is preferable that the laser spot welds radially from an inside to an outside or from an outside to an inside of the pairs of welding sections. This allows countering the centrifugal force of the melt during the rotation.

[0014] In the sake of the invention, the term "inside"refers to the welding sections closer to the rotation axis, and "outside"refers to the welding sections further from the rotation axis.

[0020] Preferably, the measuring pattern is used corresponding to the welding pattern. The position of a pair of welding sections is preferably measured before or at the same time of the welding process. It is further preferable that one pair of welding sections is welded during the measuring of another pair of welding sections, preferably from the same row, from adjacent rows, from the same column or from  adjacent column. The welding and measuring can be executed on either on the total row or on the total column.

[0042] According to Fig. 1, a work piece 10 comprises a face side 12 at which multiple pairs 14 of welding sections 16 are provided. The pairs 14 of welding sections 16 are arranged in a matrix 18 with multiple rows R1-Rn and multiple Columns C1-Cn. The rows R1-Rn are circularly arranged around a rotation axis 20 and the columns C1-Cn are radially arranged to the rotation axis 20. The rotation axis 20 is perpendicular to the face side 12 of the work piece 10.

[0043] Fig. 2 shows that the pairs 14 of welding sections 16 are separated before forming the weld 22 and are electrically connected after forming the weld 22. In Fig. 2, the weld 22 is arranged circumferentially to the rotation axis 20. Alternatively, the weld 22 can be arranged radial to the rotation axis 20. In this example, the Column C1 is completely finished, the pair 14 of welding sections 16 in row R1 and column C2 is finished and the pair 14 of welding  sections 16 in row R2 and column C2 is in process. The other columns C3, C4 are not yet processed.

[0044] In Fig. 3, a system 11 for laser welding pairs 14 of welding sections 16 arranged on a face side 12 of a work piece 10 is shown. To weld the pairs 14 of welding sections 16, according to Fig. 3, a laser beam 24 is redirected by a scanner 26 onto the face side 12 of the work piece 10. This creates a laser spot 28 on the face side 12 to generate a melt pool on the face side 12, in particular on the pair 14 of welding sections 16. The laser spot 28 can be moved inside a static working area 30 due to a tilting movement of the scanner 26. The working area 30 is mapped on the face side 12. The working area 30 is smaller than the area of all welding sections 16 to be processed.

[0045] Therefore, the work piece 10 is rotated around the rotation axis 20 by a rotation device 31, wherein the rotation movement of the work piece 10 overlaps the movement of the laser beam 24. The pairs 14 of welding sections 16 pass the working area 30 due to the rotation movement of the work piece 10. Apparently, the proces s time can be decreased due to a dispensed movement of the working area 30 over the face side 12 of the work piece 10.

[0046] The laser spot 28 does form a weld 22 to connect a pair 14 of welding sections 16. The laser spot 28 is moved in a specific pattern to decrease the process time and the off time. Thus, the laser spot 28 welds all pairs 14 of welding sections 16 from one column that is rotated in the working  area 30. For example in Fig. 2, the laser spot 28 welded column C1 and is now welding column C2. After finishing column C2, the laser spot 28 will weld sequentially column C3 and C4. Therefore, all pairs of welding sections in the matrix 18 will be welded after one turn of the work piece 10 (rotation of 360°) . If all pairs 14 of welding sections 16 from one column are welded in one turn, at the same rotation speed, the process time is decreased or the rotation speed of the work piece 10 can be decreased with the same process time. A lower rotation speed has a positive effect on the melt pool due to less centrifugal force. A lower process time has a positive effect on the weld 22 due to less energy input.

[0047] The welding pattern is further specified in Fig. 2 with the arrows, wherein column C1 is welded from an inside 32 to an outside 34 and column C2 is welded from the outside 34 to the inside 32. It is also possible that the pairs 14 are welded all from the inside 32 to the outside 34 or vice versa.

[0048] According to Fig. 3, a position detection of the welding sections 16 entering the working area 30 is carried out. Therefore, a sensor system 35 is provided. The sensor system 35 may be arranged in the same unit as the scanner 26 (as shown in Fig. 3) or in a different unit (not shown) . The sensor system 35 may be an interferometric-based or a camera-based sensor system. The sensor system 35 measures the position of the pairs 14 and / or the position deviation of the pairs 14. The sensor system 35 preferably measures  the position of the pairs 14 in a measuring pattern that is identical to the welding pattern. The position deviation is used to reconfigure the path of the laser spot 28. This ensures that the weld seam 22 is produced with high precision. The sensor system 35 measures the position and the position deviation in a measuring area 36. It is shown in Fig. 1 and 3, that the measuring area 36 is positioned ahead of the working area 30 in relation to a rotation direction 38 of the work piece 10.
