Description

[0001] ALKALINE SLURRY COMPOSITION, ELECTRODE COATING, BATTERY, MANUFACTURING PROCESSES, AND USES

[0002] Technical field

[0003] The present invention relates to sodium ion batteries, electrodes therein, electrode coatings therein, manufacturing processes and uses thereof.

[0004] Background

[0005] There is an increasing demand for electric vehicles, and storage possibilities of energy. Current technologies use lithium-ion batteries, which consists of nowadays expensive lithium, and is only sourced from a few places in the world such as China and South America. Lithium is not abundant and with increasing demand in batteries, the lithium inventory will become depleted. Lithium-ion batteries may have a major market share of rechargeable batteries, but alternatives such as sodium ion batteries represent an attractive alternative to lithium-ion batteries. Sodium-ion batteries contain sodium, which is an abundant material and everywhere accessible. Sodium ion batteries are shown an increasing interest in order diversify the battery industry in view of raw materials but also show good storing capacity of energy.

[0006] As the world's resources are finite, the use of them is important. Recycling of materials, and improving performance and lifetime of batteries is key for improving the pace of electrification and use of renewable energy, in order to faster decrease the industrialised world's dependency on petroleum and natural gas.

[0007] In order to provide a sufficient supply to the battery demand, batteries consisting of abundant and easy to source materials are needed. [0048] The compounds used as alkaline additive may be metal amines comprising 1 to 4 amine groups per formula unit, metal oxides comprising 1 to 4 oxygen atoms per formula unit, or metal cyanides comprising 1 to 4 cyanide groups per formula unit. For example, the alkaline additive of the present invention may be sodium hydroxide or ammonium hydroxide.

[0049] The term "ammonia" is the colloquial name for ammonium hydroxide (NH4OH). Ammonia is a gas that dissolves in water to form a basic in aqueous solution, i.e., aqueous ammonia or ammonium hydroxide. Thus, the alkaline additive may also be ammonium hydroxide.

[0050] Alkaline additives are utilised to clean, etch, and activate the current collector, such as an aluminium foil, for better coatability. Small quantities of alkaline additive raise the pH in a way, where a positive adhesion effect is observed. While alkaline additives can be also used as pre-sodiation mediators to mitigate the low initial efficiency of sodium batteries wherein sodium-ions are consumed or sacrificed for the formation of a solid electrolyte interface (SEI). Here the pre- sodiation effect directly correlates with the molarity, i.e., the amount of utilised sodium. Typically, a low amount of sodium salt, e.g., less than or equal to 0.1 % by weight based on the total weight of the electrode active material, such as sufficient for coating of the slurry composition onto a current collector according to the present invention, e.g., an aluminium foil surface, would show an essentially non- recognizable effect in terms of sodium salt-sacrificial pre-sodiation.

[0051] The alkaline additive may be selected from:

[0052] • sodium hydroxide (NaOH) and provided in an amount of 0.01-0.04 %, preferably 0.015-0.035 %, by weight based on the total weight of electrode active material, binder, any conductive agent, and any alkaline additive of the electrode,

[0065] The amounts of sodium hydroxide, sodium carbonate, sodium bicarbonate and ammonium hydroxide, respectively, are based on each alkaline additive's respective pKa value, as the pka value determines the potency of the etching effect and the required concentration of base in the process. As a rule, bases with a higher pKa value have a higher potency in regard to the etching effect and the adhesion force. While sodium hydroxide has a pKa value of 15.7, the value of sodium carbonate is only 10.33. An advantage of using hydroxides over carbonates is that no gas is evolved during the reactions. According to the present invention, sodium hydroxide is the most preferred alkaline additive since it requires less additive mass to reach the required etching effect compared to sodium carbonate.

[0066] The alkaline additive may be provided to obtain a pH of the slurry composition of about 8-13, such as about 9-13, or about 9.5-13.

[0067] The alkaline additive may be present in an amount of 0.0005% to 0.5% by weight based on the total weight of electrode active material, binder, any conductive agent, and any alkaline additive of the electrode, preferably in an amount of 0.001-0.1 % by weight based on the total weight of electrode active material, binder, any conductive agent, and any alkaline additive of the electrode, preferably in an amount of 0.003-0.1 %, 0.002-0.008 %, 0.005-0.1 %, 0.005-0.09 %, 0.008-0.07 %, 0.01-0.05 %, or 0.015-0.04 % by weight based on the total weight of electrode active material, binder, any conductive agent, and any alkaline additive of the electrode.

Thus, if carbon black and / or graphite is provided as anode active material(s) no further conductive agent is provided to obtain the present slurry composition, coating material, or electrode presented herein.

[0081] The above-mentioned process is the process of manufacturing an electrode including the processes for obtaining a slurry composition and a sodium battery electrode coating material according to the present invention.

The cathode electrode may further comprise a current collector being an aluminium foil.

[0087] Some advantages of using aluminium as current collector are because it is one of the most abundant elements in the earth crust, and it is easy to recycle. Aluminium can be formed easily in rol l-to-rol I processing. It may therefore be beneficial to have aluminium on both the anode and the cathode electrode. The inventors have surprisingly found that the specified amounts of alkaline additive improve the adhesion to a current collector and provide an electrode having a relatively low charge transfer resistance. An interaction between the aluminium current collector and the alkaline additive increases the surface area of the aluminium current collector. The increased surface area allows for an increased contact area / interface between the coating and the aluminium current collector, thereby improving the mechanical adhesion and providing a relatively low charge transfer resistance. Too high amounts of alkaline additive may lead to a risk of inducing a large degree of pitting corrosion on, e.g., the aluminium current collector. A large degree of pitting corrosion may be indicated by the formation of perforations in the aluminium cathode foil. Such perforations may for example be observed using a Scanning Electron Microscope (SEM). A large degree of pitting corrosion may be detrimental to an electrode and lead to poor cycling performance or failure of a cell. The specified amounts advantageously allow for low degrees of pitting corrosion. Herein, the term "pitting corrosion" refers to a localized form of corrosion forming pits or cavities on a metal surface. Pitting corrosion is known to the person skilled in the art.

[0098] Example 1: Preparation of slurry compositions with and without (as a reference) and characterization of coin cells produced from said different slurry compositions

[0099] For the experiment coin-cells were assembled. The cathode provided comprised Prussian white Na2 xFe[Fe(CN)6]-mH2O with a Na content above 1.8 and negligible water content. The cathode coating on the current collector being an aluminium foil comprised 93 % by weight cathode active material being Prussian white, 3 % by weight of conductive additive being carbon black, and 4 % by weight of binder (being 1% carboxymethyl cellulose, and 3 % by weight of styrene butadiene rubber) based on the total weight of cathode active material, conductive agent, binder, and any alkaline additive present. Also, in this example as a reference example, there was no alkaline additive present in the cathode coating. The anode provided comprised hard carbon as an anode. The anode coating on the current collector being an aluminium foil comprised 96 % by weight anode active material being hard carbon, 4 % by weight of binder (being 2% sodium carboxymethyl cellulose, and 2 % by weight of styrene butadiene rubber), and 0 (as reference) or 0.017 % by weight of alkaline additive being sodium hydroxide, based on the total weight of anode active material, binder, any conductive agent, and any alkaline additive present. Also, in this example there was, as a reference example, no conductive additive present in the anode coating.

[0100] The cathode diameter was 13 mm and anode diameter was 16 mm. The cathode electrode with a mass loading of 22.7 mg / cm2was manufactured by coating a current collector of aluminium with a slurry comprising Prussian white being mixed with solvent (water), conductive additive and binder. The anode electrode with a mass loading of 13 mg / cm2was manufactured by coating a current collector of aluminium with a slurry comprising hard carbon being mixed with solvent (water), conductive additive, binder, and alkaline additive. To obtain the alkaline slurry composition, a mixture of hard carbon, solvent, and conductive additive, was admixed with 0.017 % by weight of the alkaline additive NaOH relative to the anode solids content. Celgard®, a trilayer of PP / PE / PP, was used as separator. Electrolyte was provided as 70 pl of NaPFe in a mix of carbonates was injected. The electrolyte comprised 16 wt% NaPFe, in a mix of carbonates comprising 11 wt% ethylene carbonate (EC), 10 wt% propylene carbonate (PC), 32 wt% ethyl methyl carbonate (EMC), and 31 wt% diethyl carbonate (DEC). The battery cell was assembled and finished.

[0101] The voltage profiles in figures 1 and 2 were measured with the standard method galvanostatic cycling using the Neware battery testing system BTS82. The standardized test is galvanostatic cycling, where a constant current is applied (herein defined as the C-rate). The galvanostatic cycling of cells was performed at 1.8-3.8 V, for Fig. 1 and 2.

[0102] Fig. 1 is showing cycling curve of the coin cell, which was cycled at a C-rate of C / 2. The figure 2 depicts the 15thcharge and discharge cycle with and without alkaline slurry. As can be seen from fig. 1 more specific capacity is obtained using an alkaline slurry.

[0103] Fig. 2 is showing discharge fading ratio over cycle number with and without alkaline slurry cycled at different C-rates (C / 10, C / 5, C / 5. C / 2, C / 1). As can be seen from fig. 2 stability over different C-rates is improved using an alkaline slurry, especially upon increasing cycle number.

[0104] Example 2: Preparation of different slurry compositions with different amounts of alkaline additives and characterization of coin cells produced from said different slurry compositions

[0105] A main slurry was prepared by mixing water, hard carbon, binder, and conductive carbon using a planetary mixer. The resulting main slurry comprised about 93 wt% hard carbon, about 4.0 wt% binder, and about 3 wt% conductive carbon, by weight of the hard carbon, binder, and conductive carbon. The main slurry was the divided into four containers, each containing 500 g of the main slurry. Four (4) sample slurries were prepared by adding a specific amount of an alkaline additive to each container. The weight percentages of alkaline additives relative to the component ratio, i.e., relative to hard carbon, binder, and conductive carbon, added to each of the sample slurries 1-4 are presented in table 1.

[0106] Each of the sample slurries 1-4 were subsequently coated on a sheet of aluminium foil using a reverse comma coating machine to obtain coated aluminium sheets. After coating, the coated sheets were subjected to a calendaring process. Table 1: Type and amount of alkaline additive present in sample slurries 1-4. The wt% alkaline additive is calculated as relative to hard carbon, binder, and conductive carbon present in each respective slurry.

[0107] Post-calendaring, each of the coated aluminium sheets were laser-cut into 13 mm circular electrodes. The electrodes were subsequently dried at 140 °C for 16 hours to form electrodes comprising electrode coatings. The content of the electrode coatings corresponds to the content of the slurry (excluding water) used to manufacture said electrode.

[0108] Four (4) half-cells, i.e., coin cells, were subsequently assembled to comprise a 15 mm sodium metal electrode, i.e., sodium metal pressed onto anan aluminium sheet, a polypropylene separator, and an electrolyte consisting of 1 M NaPFe in diglyme, and an electrode produced from one of the sample slurry 1, sample slurry 2, sample slurry 3, or sample slurry 4.

[0109] Galvanostatic cycling was performed on each of the four coin cells for electrochemical evaluation. All coin cells underwent three charge-discharge cycles at a rate of C / 10, followed by subsequent cycles at increasing current rates of C / 5, C / 3, C / 2, and C / 1. Discharging the coin cell refers to the desodiation of the Hard carbon- containing electrode.

[0110] Fig. 3 is showing discharge fading ratio over cycle number for coin cells produced from sample slurries 1 to 3 with different contents of sodium hydroxide, i.e., 0.005 wt%, 0.05 wt% and 0.1 wt%, respectively, in the electrode. Further, fig. 3 is also showing discharge fading ratio over cycle number for the coin cell produced from sample slurry 4 which contained ammonium hydroxide in 0.05 wt%, wherein this sample 4 provided approximately an equal content of alkaline additive to sample solution 2. The coin cells produced from sample slurries 1 to 4 were cycled at different C-rates (C / 10, C / 5, C / 3, C / 2, and C / 1). As can be seen from fig. 3 the stability over different C-rates is substantially the same at C / 10, C / 5, and C / 3 for the different concentrations, while the stability of the coin cell drops significantly at higher discharge time, i.e., at C / 2 for Sample slurry 1. Thus, as can be seen from fig.

[0111] 3 the stability at certain C-rates is improved when using an alkaline slurry of equal to or lower than 0.05 % by weight of the alkaline additive NaOH or NH4OH relative to the component ratio, especially upon increasing cycle number. Additionally, in light of the above, it can be concluded that each of the coin cells produced from sample slurries 1-4 show an improved discharge fading ratio as compared to the non alkaline slurry of example 1 and fig. 1.
