Abstract
Description
Title of the invention: Method for manufacturing a trim part formed in three dimensions based on woven textile and polymer, in particular for a motor vehicle Technical field
[0001] The invention falls within the field of decorative trim parts for motor vehicles. The invention also relates to a method of manufacturing such a trim part. PRIOR ART AND DISADVANTAGES OF PRIOR ART
[0002] Textile trim parts are well known in the automotive field. These parts are mainly found in the passenger compartment of the vehicle. Examples include door panels, the inside of the front window pillar or the center pillar between the front and rear windows.
[0003] These parts must meet several requirements. Firstly, they must be structural, that is to say, they must have sufficient structural strength to ensure their function as a fixing part. This structural strength is generally provided by the presence of a layer of polymer, for example polypropylene. The cladding parts must also provide an aesthetic effect on the side of their cladding face.
[0004] It is known to produce these covering parts by injecting molten polymer onto the rear face of the covering textile in an injection press. A non-woven textile, impermeable to the molten polymer, is first placed on the rear face of the covering textile, thus avoiding any mixing of the polymer with the covering textile. A covering part is then obtained, composed of three layers: the covering textile, the non-woven textile and the hardened polymer.
[0005] While such trim pieces are satisfactory in terms of fit, they require the use of a material, non-woven textile, which has no function in the use of the trim piece, unnecessarily increasing the manufacturing cost and limiting its recycling capacity. Furthermore, any aesthetic modification of the trim piece requires the use of a different textile, thus limiting the possibilities for aesthetic modifications.
[0006] For large parts formed in three dimensions, there is also the added difficulty of controlling the structural homogeneity of the covering part, including at the level of its protruding edges. OBJECTIVE OF THE INVENTION
[0007] The object of the invention is to overcome the aforementioned drawbacks by proposing a process for manufacturing a trim piece formed in three dimensions with reduced manufacturing cost, capable of providing a greater choice in terms of aesthetics and ensuring the production of a trim piece meeting the criteria of the field and homogeneous over its entire surface. Statement of the invention
[0008] To this end, the invention relates to a method for manufacturing a trim part formed in three dimensions, characterized in that it comprises at least the steps of: • production of a flat intermediate part comprising a woven textile covering a hardened polymer substrate, which woven textile is partially embedded in said hardened polymer which occupies at least the interstices between the warp threads and the weft threads without completely covering the covering face of the textile so that said covering face comprises an alternation of hardened polymer and warp threads and / or weft threads of the woven textile, and • hot forming of the intermediate part and obtaining the covering part formed in three dimensions.
[0009] The method of the invention may also include the following optional characteristics considered in isolation or according to all possible technical combinations: - the intermediate part is reinforced, on its polymer face, by subsequent overmolding or during hot forming. • reinforcement by overmolding is carried out by overmolding reinforcing ribs. • reinforcement by overmolding is carried out by overmolding a homogeneous thickness of polymer accompanied or not by overmolding of reinforcing ribs. • the polymer used during overmolding is identical to the polymer used to make the flat intermediate part so that the three-dimensionally formed covering part is two-material. • the three-dimensionally formed trim part is reinforced by overmolding during hot forming in: • positioning and holding the intermediate part flat in a hot injection mold, • keeping the two parts of the mold pressed against each other by a press, • injecting liquid polymer under pressure on the polymer face of the intermediate part, • cooling of the part obtained, and in • ejecting the reinforced and three-dimensionally formed trim piece from the mold.
[0010] Alternatively, the three-dimensionally formed trim piece is reinforced by overmolding after the hot forming step by: • positioning and holding the intermediate part previously hot-formed in an injection mold, • keeping the two parts of the mold pressed against each other by a press, • injecting liquid polymer under pressure on the polymer face of the intermediate part, • cooling of the part obtained, and in • ejecting the reinforced and three-dimensionally formed trim piece from the mold. • in the latter case, the hot forming of the intermediate part is carried out in the injection mold prior to overmolding. • according to a first variant, the flat intermediate part is produced by: • heating a polymer sheet to bring it to a molten state, • application of the woven textile to the polymer sheet in the molten state, and • maintaining the assembly formed by the polymer sheet in compression the molten state and the woven textile until the polymer has at least filled the interstices between the warp threads and the weft threads and covered said back face of the textile. • according to the first variant, the flat intermediate part can be heated on its rear face prior to the hot forming step. • according to a second variant, the flat intermediate part is produced by: • extrusion of a polymer sheet, and • calendering of the woven textile on the polymer sheet maintained in the molten state until the polymer has at least filled the interstices between the warp threads and the weft threads and covered said back face of the textile. • according to a third variant, the flat intermediate part is produced by: • depositing a woven textile on a polymer sheet, and • thermal compression of the woven textile on the polymer sheet brought to the molten state until the polymer has at least filled the interstices between the warp threads and the weft threads and covered the said back face of the textile.
[0011] The invention finally relates to the use of the trim piece obtained by the method previously stated to produce a decorative element in the passenger compartment of a motor vehicle. PRESENTATION OF FIGURES

DETAILED DESCRIPTION OF THE INVENTION
[0015] It is first of all specified that in the figures, the same references designate the same elements regardless of the figure in which they appear and regardless of the form of representation of these elements. Similarly, if elements are not specifically referenced in one of the figures, their references can be easily found by referring to another figure.
[0016] It is also specified that the figures essentially represent embodiments of the subject of the invention but that there may be other embodiments which meet the definition of the invention.
[0017] The invention proposes a method for manufacturing a trim piece formed in three dimensions, in particular for producing pieces intended to trim certain parts of a motor vehicle interior, for example, and in a non-limiting manner, the door panels, the inside of the front window base or the center pillar between the front and rear windows.
[0018] The covering piece of the invention is bi-material in that it comprises a layer of woven textile on a polymer substrate. The woven textile is also partially embedded in a polymer. More precisely, the polymer occupies at least the interstices between the warp and weft threads of the woven textile and can extend beyond the interstices on the side of the covering face of the covering piece without completely covering this covering face. Thus, on the side of its covering face, the covering piece of the invention has an alternation of polymer and warp and / or weft threads.
[0019] The covering piece of the invention does not include a layer of non-woven textile, which reduces its manufacturing costs compared to the covering pieces of the prior art. In addition, the absence of a layer of non-woven textile allows the polymer to pass through the covering textile, giving it both mechanical strength and an aesthetic effect since, during the manufacturing process, the molten polymer fills at least the interstices between the warp threads and the weft threads of the textile, allowing its color to appear on the covering face side. Thus, by using the same textile and modifying the color of the polymer, it is possible to modulate the overall aesthetic effect of the covering piece, thus offering multiple aesthetic choices.Furthermore, the presence of only two materials (woven textile and polymer) makes it possible to ensure simpler recycling than for the prior art trim part which comprises at least three different materials.
[0020] The invention thus goes against the grain of what was sought in the prior art, namely an absence of contact between the polymer and the covering textile. By forcing this contact to the point of partially drowning the covering textile in the molten polymer, it is thus possible to produce a covering part meeting the requirements in the field, without using a non-woven textile.
[0021] Any woven textile having interstices can be used within the scope of the invention. However, the invention more advantageously provides for the use, as desired, of two woven textiles having respectively a plain weave and a twill weave. These two weaves are well known in the state of the art.
[0022] Plain weave is a weave in which odd and even threads alternate on each pass, above and below the weft. Twill is a weave characterized by regular oblique ribs on the face which are produced by moving the bindings by the value of one thread on each weft pass. The weft thread passes under a warp thread, then over several other warp threads, shifting by one thread on each pass. Twill weave, unlike plain weave, has a face and a reverse side.
[0023] In the context of the invention, it is possible to use a woven textile having the same color of weft threads and warp threads, or a woven textile having a first color for the weft threads, and another color for the warp threads. It is also possible to provide for the warp threads and / or the weft threads to have several different colors. On the final covering piece, the polymer color will be added to these different colors, which will occupy at least the spaces between the warp threads and the weft threads.
[0024] The polymer is chosen from polymers capable of being used in an injection molding process, for example polypropylene, polyethylene, acrylonitrile butadiene styrene, polycarbonate or an alloy of acrylonitrile butadiene styrene and polycarbonate. Without being limited thereto, polypropylene will be preferred.
[0025] The method of the invention comprises a first step of producing a flat intermediate part 13 comprising, with reference to the figures, a woven textile 5, 5a, 5b covering a hardened polymer substrate 6, 6a, 6b, which woven textile 5, 5a, 5b is partially embedded in said hardened polymer 6, 6a, 6b which occupies at least the interstices 12a, 12b between the warp threads 11a, 11b and the weft threads 10a, 10b without completely covering the covering face 8a, 8b of the textile 5, 5a, 5b, so that said covering face 8a, 8b comprises an alternation of hardened polymer 6, 6a, 6b and warp threads 11a, 11b and / or weft threads 10a, 10b of the woven textile.
[0026] This first step, carried out before the hot forming of the covering part, makes it possible to fix the hardened polymer 6, 6a, 6b in the meshes of the woven textile 5, 5a, 5b for the remainder of the manufacturing process of the covering part formed in three dimensions. In other words, the covering face 8a, 8b of the covering part is definitively formed during this first step. More precisely, during the hot forming, and possibly the overmolding, the heat provided either by the press or by the injection of polymer on the side of the polymer face 7 of the intermediate part 13, does not act on the polymer 6, 6a, 6b located in the meshes of the woven textile 5, 5a, 5b, including in areas, for example the projecting edges of the covering part formed in three dimensions, which are subjected to specific stresses during the hot forming operation.
[0027] The first step in producing the intermediate part essentially consists of bringing a polymer sheet to the molten state, then applying the woven textile 5, 5a, 5b under pressure onto the molten polymer sheet.
[0028] To do this, according to the invention and without this being limiting, three variants of the first step of producing the intermediate part are described below.
[0029] With reference to [Fig. 1] and according to the first variant, the intermediate part is produced by positioning a polymer sheet 6 in an oven 15, for example an infrared oven, the temperature of which allows the polymer sheet 6 to be brought into a molten state. The molten polymer sheet 6 is then positioned in a compression device 16, for example a thermocompression mold, and the woven textile 5 is placed on the molten polymer sheet 6 before applying suitable pressure to the two pieces until the polymer has at least filled the interstices between the warp threads and the weft threads of the woven textile 5 and covered the back face of the textile 5. The intermediate piece obtained 13 is then cooled or kept at room temperature so that the polymer 6 is no longer in the molten state.
[0030] In the figures, the intermediate piece 13 is schematically represented with two superimposed layers 5, 6. It is understood that the polymer 6 of the intermediate piece 13 covers the rear face, called the polymer face, of this intermediate piece and is also located between the meshes of the textile 5 as previously described.
[0031] With reference to [Fig. 2] and according to the second variant, the intermediate piece is produced by extruding a polymer sheet 6 by a suitable extruder 16 followed by a calendering operation (cylinder 17 in [Fig. 2]) to apply the woven textile 5 under pressure to the molten polymer sheet 6 so that the polymer has at least filled the interstices between the warp threads and the weft threads of the woven textile 5 and covered the rear face of the textile 5. The intermediate piece obtained 13 is then cooled or maintained at room temperature so that the polymer 6 is no longer in the molten state.
[0032] According to a third variant not shown, the production of the intermediate part can be done by using a polymer sheet at room temperature and a thermal compression operation during which the woven textile 5 is applied to the polymer sheet 6 rendered in the molten state by the thermal compression.
[0033] In these three variants, the polymer sheet is preferably between 0.5 and 2 millimeters thick.
[0034] Preferably, prior to the production of the intermediate piece 13, the woven textile will have been previously stretched using a suitable frame by approximately 5 to 10% of its initial surface area, in order to widen the interstices between the warp and weft threads and facilitate the passage of the molten polymer within the textile.
[0035] The intermediate part 13 obtained can then be cut to the desired format corresponding to the part which will then be formed by heat. A cutting system 18 is shown in [Fig.2] as an example.
[0036] The invention applies to any dimension of motor vehicle trim part and more particularly, without being limited thereto, to large formats of between 120 and 4,000 cm2.
[0037] The intermediate part is then thermoformed, with or without an overmolding operation.
[0038] The term “thermoforming” means the production of a three-dimensional part by applying heat to the polymer to make it malleable, positioning the intermediate part 13 in a suitable mold and applying pressure to the mold to give it the desired three-dimensional shape. Thermoforming can be carried out in a suitable thermoforming device, or in an injection press allowing, at the same time as the hot forming or subsequently, to inject a polymer 19 on the side of the polymer face 7 of the intermediate part 13.
[0039] With reference to Figures 3 and 4, an embodiment is described in which the thermoforming operation is carried out with polymer injection in an injection press. The injection molding process is a process whose general aspects are well known to those skilled in the art.
[0040] Figures 3 and 4 show a part of the injection press and more particularly the mold 1, the movable platen 2, the fixed platen 3 and the polymer injection channel 4. The intermediate part 13 is inserted between the two parts of the mold, its polymer face 7 on the injection channel side of the polymer injection channel 4, and held in this position by pressing the two parts of the mold 1 against each other. Preferably, before closing the two parts of the mold 1, the intermediate part 13 will have been previously heated, in particular on the side of its polymer face 7, to make the polymer 6 malleable. This heating can take place either directly in the injection press, or before its introduction into the injection press.
[0041] [Fig. 4] illustrates the step of injecting the molten polymer 19, for example polypropylene. The polymer is injected from the side of the polymer rear face 7 of the intermediate part 13, which is opposite the covering face 8 intended to be visible to the user. The injection is carried out according to the following operating conditions: - the temperature of the tool is approximately 20°C, - the polypropylene is heated to a temperature between 200 and 280°C, preferably 250°C, - the injection pressure of the polypropylene is between 50 and 150 bars, preferably 100 bars.
[0042] In this embodiment, the injection of polymer 19 makes it possible to carry out both the overmolding of a homogeneous thickness 20 of polymer 19 on the side of the polymer face 7 of the intermediate part 13 and the overmolding of ribs 21. Alternatively, the injection of polymer 19 can be adapted to the sole overmolding of ribs 21 or to the sole overmolding of a homogeneous thickness 20 of polymer on the side of the polymer face 7 of the intermediate part 13.
[0043] After cooling and hardening of the polymer 19, the part is removed from the mold 1, this part composed of the woven textile 5 partially embedded in the hardened polymer 6 and overmolded by the hardened polymer 19 then constituting the covering part of the invention 9.
[0044] Preferably, the polymer 9 used to produce the intermediate part 13 and the polymer 19 used for overmolding are the same, thus justifying the two-material nature of the covering part 9. This also makes it possible to optimize the recycling of the covering part.
[0045] According to the invention, the production of the intermediate part 13 and the formation of the polymer layer 6 makes it possible to prevent the injected polymer 19 for overmolding from passing through the textile 5 by being distributed inhomogeneously on the surface of the covering part, in particular at the level of its projecting edges which are subjected to particular constraints in the injection press, or in general when maintaining the intermediate part under pressure in a mold. The polymer 6 forms a barrier to the polymer 19.
[0046] As illustrated in Figures 5 and 6, during the injection of the polymer 6 during the production of the intermediate part 13, the polymer 6 passes through the thickness of the textile 5, filling at least the interstices between the weft threads and the warp threads. This configuration is retained for the covering part since, as previously explained, the polymer 19 which is injected for overmolding does not pass through the textile 5 thanks to the presence of the previously formed layer of polymer 6 on the polymer face 7 of the intermediate part 13.
[0047] More precisely and with reference to [Fig. 5], when the woven textile 5a has a plain weave which has been illustrated as an example with light gray weft threads 10a and dark gray warp threads 11a, and the polymer 6a is white, the covering face 8a of the resulting covering piece 9a comprises an alternation of white polymer 6a, light gray weft threads 10a and dark gray warp threads 11a. This gives a covering face 8a of the covering piece 9a composed of three colors.
[0048] The covering part 9a has been shown schematically as comprising hardened polymer 6a at the interstices 12a of the woven textile 5a but also at the areas where the weft threads pass under the warp threads and the warp threads under the weft threads. But this representation is schematic since if the polymer fills the interstices 12a well, it extends more randomly over the adjacent areas of the interstices 12a depending on the surface texture of this textile 5a.
[0049] With reference to [Fig. 6], when the woven textile 5b has a twill weave which has been illustrated as an example with light gray weft threads 10b and dark gray warp threads 11b, and the polymer 6b is black, the covering face 8b of the resulting covering piece 9b comprises an alternation of black polymer 6b, light gray weft threads 10b and dark gray warp threads 11b. This results in a covering face 8b of the covering piece 9b composed of three colors.
[0050] The covering piece 9b has also been shown schematically as comprising hardened polymer 6b at the interstices 12b of the woven textile 5b but also at the level of the areas where the weft threads pass under the warp threads and the warp threads under the weft threads. But as for the plain weave, this representation is schematic since if the polymer 6b fills the interstices 12b well, it extends in a more random way over the adjacent areas of the interstices 12b according to the surface texture of this textile 5b.
[0051] The trim piece of the invention 9, 9a, 9b finally has a hold allowing it to be used as a trim piece in the passenger compartment of a motor vehicle. Example of embodiment
[0052] A polypropylene polymer sheet is chosen with a thickness between 1 and 2 millimeters.
[0053] The polypropylene sheet is heated for a time of between 45 and 60 seconds in an infrared oven whose internal temperature is between 240 and 340°C. The polymer sheet is placed on a horizontal support in the oven in order to avoid any deformation.
[0054] The assembly formed by the support and the polymer sheet is then placed in a cold thermocompression mold at a temperature between 20 and 60°C.
[0055] The textile is placed on the hot polymer plate, the mold closed and the assembly formed by the textile and the polymer sheet is compressed. The pressure applied is between 2 and 4 bars for 30 seconds. The thickness of the intermediate piece obtained varies between 0.8 and 1.8 millimeters. This step allows the polymer to pass through the mesh of the textile to produce the intermediate piece previously described.
[0056] The intermediate piece is laser cut into one or more formats corresponding to the desired trim piece.
[0057] The formats obtained are heated on the polymer face side using an infrared lamp set between 170 and 260 on the potentiometer for a time between 25 and 45 seconds. This heating can be done at the foot of the press (the format is placed in the injection mold once hot) or directly on the format in the mold.
[0058] The preforming step is then carried out. Once the intermediate part is hot, the intermediate part is positioned in the injection mold which is at a temperature of approximately 20°C and the moving part of which has a shape or includes a shaped part adapting to the intermediate part to follow the contours of this intermediate part while avoiding any unwanted deformation. The mold is closed for a period of approximately 30 seconds with a closing force sufficient to ensure the injection and maintenance of the intermediate part. The mold is then opened and the part in the cavity is removed in order to undergo the overmolding operation.
[0059] The overmolding operation is carried out under the following conditions: the temperature of the barrel is between 200 and 300°C, the cooling time is between 20 and 30 seconds, preferably 25 seconds, the injection pressure is between between 50 and 150 bars.
[0060] The peripheral parts of the part obtained by ultrasound are then cut out and the covering part of the invention is obtained.
