Abstract
Description
[Technical field]
[0001] The present invention relates to a wound coil component, and more particularly to a structure of a connection portion between a flange portion provided on a core and a wire. [Background technology]
[0002] A coil component that is of interest to this invention is described, for example, in Japanese Patent Laid-Open Publication No. 2006-100748 (Patent Document 1). The coil component described in Patent Document 1 includes a core having a winding core portion and a first flange portion and a second flange portion provided at a first end portion and a second end portion that are opposite to each other in the axial direction of the core portion, a first terminal electrode and a second terminal electrode provided at the first flange portion and the second flange portion, respectively, and a wire wound around the winding core portion while being connected between the first terminal electrode and the second terminal electrode.
[0003] Each of the first flange portion and the second flange portion has a rectangular cross section having four peripheral surfaces. A groove is provided on each of the four peripheral surfaces. The groove forms a bottom surface sandwiched between two sides parallel to the axial direction of the winding core portion, and two rising surfaces rising from the bottom surface via the two sides, respectively. The above-mentioned terminal electrode is provided on one of the peripheral surfaces of the flange portion. An end of a wire is connected to the terminal electrode while being received in the groove provided on the peripheral surface. [Prior art documents] [Patent documents]
[0004] [Patent Document 1] JP 2006-100748 A Summary of the Invention [Problem to be solved by the invention]
[0005] In the above-mentioned groove, the two sides and the two rising surfaces that define the bottom surface extend parallel to the axial direction of the winding core. Therefore, the pull-out angle of the wire that is pulled out from the winding core to the groove and connected to the terminal electrode tends to be limited, and the degree of freedom of the wire's entry into the groove is relatively low. For example, the wire usually enters the groove at an angle, and at this time, the tip of the wire may hit the rising surface of the groove that is farther away from the pull-out position of the wire from the winding core, which may limit the wire's entry into the groove.
[0006] Furthermore, since the two sides and two raised surfaces that define the bottom surface of the groove extend parallel to the axial direction of the winding core portion, the width of the groove capable of accepting the wire tends to be wide, resulting in greater variation in the position of the wire within the groove.
[0007] Therefore, an object of the present invention is to provide a coil component having a structure that increases the freedom of movement of the wire to enter the groove provided in the flange portion of the core, and reduces variation in the position of the wire within the groove. [Means for solving the problem]
[0008] The coil device according to the present invention includes a core having a winding core portion extending in an axial direction and a first flange portion and a second flange portion provided respectively at a first end portion and a second end portion opposite to each other in the axial direction of the winding core portion.
[0009] Each of the first and second flanges has a mounting surface that faces the mounting board when mounted, an inner end surface that faces the winding core portion, and an outer end surface opposite the inner end surface.
[0010] The coil component further includes a first terminal electrode and a second terminal electrode provided on at least the mounting surfaces of the first flange portion and the second flange portion, respectively, and at least one wire wound around the winding core portion while being connected between the first terminal electrode and the second terminal electrode.
[0011] At least one of the mounting surfaces of the first flange portion and the second flange portion has a groove for receiving an end of the wire, the groove extending in a direction connecting the inner end face and the outer end face, and the groove is open at least on the inner end face side and forms a bottom surface sandwiched between a first side and a second side extending in the direction connecting the inner end face and the outer end face, as well as a first rising surface and a second rising surface rising from the bottom surface via the first side and the second side, respectively, and the first side is located closer to the position where the wire is pulled out from the winding core portion than the second side.
[0012] In a coil component having such a configuration, in order to solve the technical problems described above, the present invention is characterized in that the distance between the first side and the second side is narrower on the inner end face side and wider on the outer end face side, and the angle that the first side forms with respect to the axial direction is smaller than the angle that the second side forms with respect to the axial direction. Effect of the Invention
[0013] According to this invention, the distance between the first and second sides which defines the shape of the bottom surface of the groove which receives the end of the wire is narrower on the inner end face side and wider on the outer end face side, and the angle which the first side makes with respect to the axial direction is smaller than the angle which the second side makes with respect to the axial direction, thereby reducing restrictions on the wire's entry into the groove and suppressing variation in the position of the wire within the groove. DETAILED DESCRIPTION OF THE PREFERRED EMBODIMENTS
[0015] A coil device 1 according to a first embodiment of the present invention will be described with reference to FIGS.
[0016] 1 and 2, the coil device 1 includes a core 2. The core 2 is typically made of ferrite, but may also be made of other materials, such as ferrite powder, alumina powder, or resin containing magnetic metal powder. The core 2 has a winding core portion 3 extending in the axial direction A, and a first flange portion 5 and a second flange portion 6 provided at a first end portion and a second end portion, respectively, of the winding core portion 3 that are opposite to each other in the axial direction A.
[0017] The cross section of the winding core 3 perpendicular to the axial direction A is rectangular. The ridges of the rectangular cross section of the winding core 3 may be chamfered, or the cross section of the winding core 5 may be a polygon such as a hexagon, a circle, an ellipse, or an appropriate combination of these.
[0018] The first flange portion 5 and the second flange portion 6 are in the shape of a quadrangular prism. The first flange portion 5 and the second flange portion 6 have shapes symmetrical to each other.
[0019] The first flange portion 5 has a mounting surface 7 that faces the mounting board during mounting, a top surface 8 opposite the mounting surface 7, an inner end surface 9 that connects the mounting surface 7 and the top surface 8 and faces the winding core portion 3, an outer end surface 10 opposite the inner end surface 9, and a first side surface 11 and a second side surface 12 that connect the mounting surface 7 and the top surface 8 and the inner end surface 9 and the outer end surface 10 and face each other.
[0020] Similarly, the second flange portion 6 has a mounting surface 13 that faces the mounting board during mounting, a top surface 14 opposite the mounting surface 13, an inner end surface 15 that connects the mounting surface 13 and the top surface 14 and faces the winding core portion 3, an outer end surface 16 opposite the inner end surface 15, and a first side surface 17 and a second side surface 18 that connect between the mounting surface 13 and the top surface 14 and between the inner end surface 15 and the outer end surface 16 and face each other.
[0021] The ridges of the first flange 9 and the second flange 10 may be chamfered. Furthermore, the first flange 5 and the second flange 6 may have a shape other than a rectangular prism, so long as they have mounting surfaces 7 and 13, inner end faces 9 and 15, and outer end faces 10 and 16, respectively.
[0022] The coil component 1 may include a top plate 19. The top plate 19 is placed between the top surface 8 of the first flange 5 and the top surface 14 of the second flange 6, and is fixed to the core 2 by a thermosetting resin such as an epoxy adhesive (not shown). It is desirable that the dimensions of the top plate 19 in the axial direction A of the core 2 and in the direction perpendicular to the paper surface of FIG. 1 are equal to or greater than the dimensions of the core 2. The top plate 19 is made of ferrite, or a resin containing ferrite powder, alumina powder, or metal magnetic powder. Instead of the top plate 19, the top surface of the core 2 may be coated with a resin such as an ultraviolet-curing resin.
[0023] The coil component 1 includes a first terminal electrode 21 and a second terminal electrode 22 provided on at least the mounting surfaces 7 and 13 of the first flange portion 5 and the second flange portion, respectively. The areas where the first terminal electrodes 21 and 22 are formed are distinguished from the other areas by being darkened in Figures 1 to 4. That is, the terminal electrodes 21 and 22 are formed on the mounting surfaces 7 and 13, and are formed to extend to parts of the inner end faces 9 and 15, the outer end faces 10 and 16, the first side faces 11 and 17, and the second side faces 12 and 18 adjacent to the mounting surfaces 7 and 13.
[0024] The terminal electrodes 21 and 22 are formed, for example, by applying a conductive paste containing silver as a conductive component, baking it, and then plating copper, nickel, and tin in that order. Here, for example, the silver layer has a thickness of 5 μm to 30 μm, the copper layer has a thickness of 1 μm to 5 μm, the nickel layer has a thickness of 1 μm to 5 μm, and the tin layer has a thickness of 5 μm to 20 μm.
[0025] The coil component 1 further includes at least one wire 23 wound around the winding core 3 while being connected between the first terminal electrode 21 and the second terminal electrode 22. The wire 23 includes a central wire made of a highly conductive metal such as copper, silver, or gold, and the central wire is coated with a resin such as polyurethane or polyamideimide. There is no particular limit to the diameter of the central wire of the wire 23, but it is set to, for example, 60 μm or more and 180 μm or less. The number of turns of the wire 23 around the winding core 3 can be changed as desired depending on the desired characteristics.
[0026] The wire 23 is connected to the terminal electrodes 21 and 22 by, for example, thermocompression bonding. Grooves 25 and 26 for receiving the ends of the wire 23 are provided on the mounting surfaces 7 and 13. The grooves 25 and 26 extend in a direction connecting the inner end faces 9 and 15 and the outer end faces 10 and 16. The first flange portion 5 in which the groove 25 is provided and the second flange portion 6 in which the groove 26 is provided are substantially point-symmetrical to each other as shown in FIG. 2. Therefore, the detailed shape of the groove 25 shown in FIG. 3 and FIG. 4 will be described below, and a detailed description of the groove 26 will be omitted.
[0027] 3 and 4, groove 25 provided in mounting surface 7 of first flange portion 5 is open on the inner end face 9 side. Groove 25 forms a bottom surface 29 sandwiched between a first side 27 and a second side 28 each extending in a direction connecting inner end face 9 and outer end face 10, and a first rising surface 31 and a second rising surface 32 rising from bottom surface 29 via first side 27 and second side 28, respectively. Here, first side 27 is located closer to pull-out position 33 (see FIG. 2) of wire 23 from winding core portion 3 than second side 28. In FIGS. 3 and 4, the pull-out direction of wire 23 is indicated by arrow D.
[0028] Looking at the bottom surface 29 of the groove 25, the distance between the first side 27 and the second side 28 is narrower on the inner end surface 9 side and wider on the outer end surface 10 side. Also, as shown in Fig. 4, the angle θ1 that the first side 27 makes with the axial direction A is smaller than the angle θ2 that the second side 28 makes with the axial direction A. For ease of explanation, a line parallel to the axial direction A is shown as a dotted line L in Fig. 4.
[0029] As described above, the distance between the first side 27 and the second side 28 that defines the shape of the bottom surface 29 of the groove 25 that receives the end of the wire 23 is narrower on the inner end surface 9 side and wider on the outer end surface 10 side, and the angle θ1 that the first side 27 makes with respect to the axial direction A (dotted line L) is smaller than the angle θ2 that the second side 28 makes with respect to the axial direction A (dotted line L), so that restrictions on the movement of the wire 23 entering the groove 25 are reduced. Therefore, the wire 23 can be routed with a high degree of freedom in accordance with the movement of the nozzle that supplies the wire 23 and the state of the wire 23. Furthermore, variations in the position of the wire 23 within the groove 25 can be suppressed.
[0030] When wire 23 is thermocompression bonded to first terminal electrode 21, wire 23 forms a bulge at bottom surface 29 of groove 25, the bulge having a height of 15 μm and a width of 200 μm, for example.
[0031] As can be seen from Fig. 3, the groove 25 is preferably provided with a slope at the bottom surface 29 so that the groove 25 becomes shallower from the inner end surface 9 side toward the outer end surface 10 side. This can reduce damage to the wire 23 when the wire 23 is crimped. This can reduce the risk of the wire 23 breaking near the crimped portion. Also, it can avoid the inconvenience of the wire 23 becoming suddenly thinner at the end.
[0032] 3, preferably, in groove 25, the inner angles formed by each of first rising surface 31 and second rising surface 32 and bottom surface 29 are obtuse angles. With this configuration, wire 23 can be smoothly introduced into groove 25.
[0033] 2, with respect to first flange 5, preferably, when the direction in which mounting surface 7 extends and which is perpendicular to axial direction A is taken as the width direction, groove 25 is positioned offset in the width direction so as to be closer to position 33 of wire 23 drawn out from winding core 3. As a result, as can be seen from Fig. 2, groove 25 provided in first flange 5 and groove 26 provided in second flange 6 are positioned on opposite sides of each other in the width direction.
[0034] The wire 23 is not in contact with anything until it leaves the winding core 3 and reaches the flange 5. Therefore, according to the above-mentioned configuration, the distance from when the wire 23 is wound around the winding core 3 until when it is guided into the groove 25 can be made relatively short, so that the aerial wiring distance of the wire 23 can be shortened, and therefore the risk of wire breakage can be reduced.
[0035] 2, the distance between first side 27 and second side 28 that define bottom surface 29 of groove 25 is preferably wider than the diameter of wire 23. In other words, the width of groove 25 on both the inner end surface 9 side and the outer end surface 16 side are preferably larger than the diameter of wire 23. With this configuration, wire 23 can be easily accommodated within the width dimension of groove 25.
[0036] 2 to 4, the depth of groove 25, which is represented by the height difference between mounting surface 7 of first flange 5 and bottom surface 29 of groove 25, is preferably shallower than the diameter of wire 23. According to this configuration, a part of the cross section of wire 23 protrudes from groove 25 when wire 23 is crimped, so that crimping can be easily achieved.
[0037] Although detailed description is omitted, the groove 26 provided on the mounting surface 13 of the second flange 5 also adopts a configuration similar to that of the groove 25 described above. However, the groove 25 may be provided only on the first flange 5 side. Also, although the grooves 25 and 26 are provided on the first flange 5 and the second flange, respectively, the characteristic configuration as described above may be adopted only for the groove 25.
[0038] The coil device 1 is manufactured, for example, as follows.
[0039] To obtain a drum-shaped core 2, ferrite powder is press-molded in a mold, the resulting molded body is sintered, and after sintering, barrel polishing is performed to remove burrs. At this time, the ridges of the core 2 are chamfered to give a small radius. Base electrodes are formed on the mounting surfaces 7 and 13 of the flanges 5 and 6 of the obtained core 2, and then an electrolytic barrel is applied to form a plating film. Thereafter, a nozzle is used to wind the wire 23 around the winding core 3 of the core 2, and then a heater tip is used to thermocompress the ends of the wire 23 to the terminal electrodes 21 and 22. In the thermocompression, for example, a temperature of 500°C and a compression time of 1 second are applied. After the compression, the temperature of the heater tip is lowered, and when it reaches a temperature of 300°C or less, the heater tip is lifted. Next, the excess of the wire 23 connected to the terminal electrodes 21 and 22 is cut off by a cutting blade.
[0040] When the top plate 19 is provided, the top plate 19 is then fixed to the core 2 via an adhesive. When a resin coating is used instead of the top plate 19, the resin is applied to the core 2 and then cured.
[0041] The obtained coil component 1 has, for example, a dimension of 3.2 mm in the axial direction A, a dimension of 2.5 mm in the width direction perpendicular to the plane of FIG. 1, and a dimension of 2.5 mm in the height direction perpendicular to the plane of FIG.
[0042] Other embodiments of the present invention will be described below with reference to Figures 5 to 8. Figures 5 to 8 correspond to Figure 4. In Figures 5 to 8, elements corresponding to those shown in Figure 4 are given the same reference numerals, and duplicated explanations will be omitted.
[0043] 5 to 8, the illustrated first flange 5 and the unillustrated second flange are substantially point-symmetrical with each other. Therefore, the illustrated first flange 5 will be described, and the unillustrated second flange will not be described.
[0044] In the core 2 according to the first embodiment shown in Figure 4 described above, the angle θ1 that the first side 27 makes with respect to the axial direction A (dotted line L) is an angle measured in a clockwise direction, and the angle θ2 that the second side 28 makes is an angle measured in a counterclockwise direction.
[0045] 5, the angle θ1 that the first side 27 makes with respect to the axial direction A (dotted line L) and the angle θ2 that the second side 28 makes with respect to the axial direction A (dotted line L) are both angles measured in the counterclockwise direction. Even in this case, in the second embodiment, the angle θ1 that the first side 27 makes with respect to the axial direction A (dotted line L) is smaller than the angle θ2 that the second side 28 makes with respect to the axial direction A (dotted line L).
[0046] In the core 2b according to the third embodiment shown in Fig. 6, as can be seen from the arrow D indicating the pulling-out direction, the first edge 27 located closer to the position where the wire is pulled out from the winding core portion 3 extends parallel to the axial direction A (dotted line L). As described above, when the groove 25 is located offset in the width direction so as to be closer to the position where the wire is pulled out from the winding core portion 3, the configuration shown in Fig. 6 can be advantageously adopted. In the third embodiment, the inner angle formed by the first rising surface 31 and the bottom surface 29 may be a right angle.
[0047] According to the third embodiment, the design of a mold for manufacturing the core 2b becomes easy, and therefore it is expected that the manufacturing of the core 2b will become easy.
[0048] In a core 2c according to the fourth embodiment shown in FIG. 7, the grooves 25 are open not only on the inner end face 9 side but also on the outer end face 10 side.
[0049] In the first to fourth embodiments described above, the bottom surface 29 of the groove 25 was located inside in the width direction of the side surface 35 of the winding core portion 3, but in a core 2d according to the fifth embodiment shown in Fig. 8, the bottom surface 29 of the groove 25 is located outside in the width direction of the side surface 35 of the winding core portion 3. Even in the case of the fifth embodiment, as can be seen from the arrow D indicating the pulling-out direction, the angle θ1 that the first side 27, which is closer to the position where the wire is pulled out from the winding core portion 3, makes with the axial direction A (dotted line L) is made smaller than the angle θ2 that the second side 28 makes with the axial direction A (dotted line L).
[0050] While the present invention has been described with reference to the illustrated embodiment, various other modifications are possible within the scope of the present invention.
[0051] For example, the coil components to which the present invention is directed may be those constituting a single coil as in the illustrated embodiment, or those constituting a common mode choke coil, or those constituting a transformer, a balun, etc. Therefore, the number of wires may also be changed according to the function of the coil component, and the number of terminal electrodes and grooves provided in each flange may also be changed accordingly.
[0052] Furthermore, the shapes of the winding core and the top plate of the coil component are not limited to those shown in the drawings, and can be changed as desired according to the desired design.
