In particular, the present disclosure relates to an improved, efficient and cost-effective retrofit kit for two-wheeler vehicles which enable the IC engine two-wheeler vehicles to switch operation between a fuel-powered mode and an electric mode.BACKGROUND
[0002] Background description includes information that may be useful in understanding the present invention not an admission that any of the information provided herein is prior art or relevant to the presently claimed invention, or that any publication specifically or implicitly referenced is prior art.
[0003] Two-wheelers have emerged as the most common personal transportation vehicles worldwide. Traditionally, the majority of two-wheelers have been powered by fuel. However, recent trends indicate a shift towards alternative options due to factors such as fuel costs and environmental concerns. Electric vehicles, particularly electric two-wheelers (scooters and bikes), are gaining popularity as a sustainable alternative for personal transportation.
[0004] Electric two-wheelers are relatively new to the market but the fuel-driven two- wheelers have dominated the industry for a significant period. Currently, electric two- wheelers capture less than 1% of the overall market share. Several reasons contribute to this low adoption rate. One significant concern is the fear of battery discharge during travel. Moreover, electric two-wheelers are still relatively expensive compared to their fuel counterparts.
[0005] Additionally, the cost of fuel continues to rise, making fuel-driven two-wheelers increasingly expensive to operate. This escalating financial burden has spurred a collective consciousness among individuals, urging them to seek more cost-effective alternatives.
[0006] There is, therefore, a need to overcome the drawbacks, shortcomings, and limitations associated with existing two-wheeler electric vehicles by developing an improved, efficient, and cost-effective retrofit kit for two-wheeler vehicles which enable the IC engine twowheeler vehicles to switch operation between a fuel-powered mode and an electric mode.OBJECTS OF THE PRESENT DISCLOSURE

[0026] The following is a detailed description of embodiments of the disclosure depicted in the accompanying drawings. The embodiments are in such detail as to clearly communicate the disclosure. However, the amount of detail offered is not intended to limit the anticipated variations of embodiments; on the contrary, the intention is to cover all modifications, equivalents, and alternatives falling within the scope of the present disclosure as defined by the appended claims.
[0027] In the following description, numerous specific details are set forth in order to provide a thorough understanding of embodiments of the present invention. It will be apparent to one skilled in the art that embodiments of the present invention may be practiced without some of these specific details.
[0028] Embodiments of the present disclosure elaborate upon an improved, efficient and cost-effective retrofit kit for two-wheeler vehicles which can enable the IC engine twowheeler vehicles to switch operation between a fuel-powered mode and an electric mode.
[0029] FIG. 1 illustrates the electrical wiring system of a system control unit of the proposed retrofit kit, in accordance with an embodiment of the present disclosure.
[0030] Referring to FIG. 1, the electric wiring system of a system control unit of the retrofit kit is shown. The system control unit can include a switch 120 in the form a MCB or button and can operate in two modes i.e., ON and OFF mode. When the switch 120 is in an “ON” mode, the switch 120 can transfer the two-wheeler vehicle to battery mode enabling the vehicle to run on battery power. Operating the two-wheeler vehicle in battery mode can produce the same throttle as produced in the fuel mode, when an electronic part 126 is added within the throttle. When the switch 120 or MCB is in “ON” mode, the two-wheeler vehicle goes to run on electric mode, if the IC engine 502 is in running state, the same will be turned off and in this mode the self-start switch 120 will not function till the vehicle is on battery mode. However, switch 120 is not limited to the above-mentioned forms but has a wider implication. However, such examples and implementations of the switch are only exemplary, and should not be construed to limit the scope of the present subject matter in any manner.Any other examples of switch known to a person skilled in the art can also be used and would he within the scope of the present subject matter.
[0031] In an embodiment, the system control unit can include a shunt resistance 140 for sensing current passed by a battery 110 to the motor controller 108 (wherein the motor controller 108 can also be referred as BLDC motor controller 108). The battery 110 can be with a voltage of 60V and can be charged through a charging socket 144. Further, the system control unit can include a BLDC motor controller 108 can control the speed and motion of the BLDC mid drive motor 202. The motor controller 108 can be an intelligent sine wave BLDC motor controller 108. A BLDC motor controller 108can regulate the speed and torque of the BLDC mid drive motor 202. The BLDC motor controller 108 can drive the BLDC mid drive motor in both direction (CW and CCW) with full 100 percent speed.
[0032] In an embodiment, the system control unit can include a set of one or more relays 102 for changing the mode of operation. When MCB or switch 120 gets ON, the relay boxl02 changes connections accordingly, the 1strelay can transfer the total existing load 107 (like horn, indicators, headlight, etc) of vehicle to 12 / 60V step-down voltage converter 112 from the original 12V battery 122 of the vehicle. The 2ndrelay can cut a 12V supply connection 104 of Capacitor Discharge Ignition (CDI) to stop the IC engine 502, or further not to start ignition. The 3rdrelay can cut the self-starter switch connection 106 to disable self-starter motor till the MCB is ON. The 4threlay can be used to pass a voltage / signal through connection 109 to enable the BLDC motor controller 108, when key switch 118 is on in battery mode of the vehicle. More relays can be used as per requirement with different models.
[0033] Further, the automatic gear box 200 (wherein, the automatic gearbox can be referred to as gearbox 204) can include a speed or RPM sensor to measure the current speed of the vehicle and sends this signal to the Electronic Control Unit (ECU) 114. The ECU 114 can receive the vehicle speed value and compare it to an internal predetermined reference setting. Based on this comparison, the ECU 114can generate a motor direction control signal and send to the controller 108 drive, which controls the direction of rotation of the BLDC mid drive motor 202. As a result, the controller 108can change the motors’ rotation direction, causing the vehicle to adjust its transmission ratio based on the achieved speed according to the predetermined settings. The mentioned change in direction can then be transferred to the display device 116which reflects the current mode of transmission of the two-wheeler vehicle. When the MCB 120 switches ON, the display 116 can be activated to show battery charge level, and this will indicate that the two-wheeler vehicle is put into electric mode. After Key 118 of the two-wheeler vehicle is turned ON, the two-wheeler vehicle can run increasing the throttle. The display device 116 displays the mode of operation i.e., either fuel mode or battery mode, upon activation of the switch 120 by the user. Additionally, the display device 116 can also provide information regarding the battery charge level percentage and current consumption.

[0038] FIGs. 4A-4C illustrate exemplary views of parts of an IC engine and wheel and the proposed retrofit kit attachment with the IC engine and wheel, in accordance with an embodiment of the present disclosure.
[0039] Referring to FIGs. 4A-4C, the parts of an IC engine and wheel and the proposed retrofit kit attachment with the IC engine and wheel for a two-wheeler vehicle is disclosed. The IC engine 502 of the two-wheeler vehicle can include three parts associated with the wheel 308, the clutch cover 302 at the top, the left crank case compartment 304 in the middle and an inside transmission cover 306. The three parts can be fixed to each other through one or more fixing bolts 212. The retrofit kit can include a brushless direct current (BLDC) mid drive motor 202 , an automatic gearbox 204 with an input shaft coupled to the BLDC mid drive motor 202, a frame 200 fixed with the IC engine 502 of the two-wheeler vehicle through one or more fixing bolts 212 and configured to fix the BLDC mid drive motor 202 and the automatic gearbox 204 to an end of the IC engine 502 and a bracket (206, 208) is a power receiving part secured to the wheel 308 fixed at an end shaft of the IC engine 502 to transfer power from the BLDC mid drive motor 202 to the wheel 308 of the two-wheeler vehicle. The bracket (206, 208) secured to the wheel 308 can be a chain ring bracket and complementary sprocket (wherein, the sprocket can also be referred to as complementary sprocket) or an inner ring gear bracket and complementary drive gear set (wherein, the drive gear set can also be referred to as complementary gear). The wheel 308 can be coupled with the automatic gearbox 204 through a drive shaft 210 of the automatic gearbox 204 that canenable the two-wheeler vehicle to run at two different speeds. The wheel 308 can be coupled with the drive shaft 210, of the automatic gearbox 204, through a chain ring bracket and sprocket or a ring gear bracket and drive gear, to transfer mechanical torque from BLDC mid drive motor 202 to wheel 308. The BLDC mid drive motor 202 and automatic gearbox 204 can be attached to the IC engine 502 by fixing frame 200 in a space on an end part of a left crank case compartment 304 of the IC engine 502.
[0040] In an embodiment, the BLDC mid drive motor 202 is a BLDC mid drive motor having RPM about 4500, and the BLDC mid drive motor 202is able to generate rated power of approximately 1000 watt. The BLDC mid drive motor 202 enable the retrofit conversion kit to generate a speed up to 40-45 km / h. (wherein, the BLDC motor can also be referred to as BLDC mid drive motor). However, such examples and implementations of the motor are only exemplary and should not be construed to limit the scope of the present subject matter in any manner. Any other examples of motor known to a person skilled in the art can also be used and would lie within the scope of the present subject matter.
[0041] In an embodiment, the retrofit conversion kit further includes a switch 120, a changeover relay box 102, a controller 108, a lithium battery pack 110 and an electronic control unit 114, a set of wiring harnesses, a display unit 116, DC (60-12 V) Voltage converterl l2, an electronic throttle 126. These components are essential for the conversion and integration of the dual -power system into the vehicle. However, such examples and implementations of the retrofit conversion kit are only exemplary, and should not be construed to limit the scope of the present subject matter in any manner. Any other examples of retrofit conversion kit known to a person skilled in the art can also be used and would he within the scope of the present subject matter.
[0042] In an embodiment, the switch 120 can operate in two modes i.e., ON and OFF mode. When the switch 120 is in an “ON” mode, the switch 120can transfer the two-wheeler to battery mode, enabling the vehicle to run on battery power. Operating the two-wheeler vehicle in battery mode can produce the same throttle as produce in the fuel mode, when an electronic part 126 is added within the throttle and control the power output and regulate the two-wheeler’s speed and acceleration. The throttle can regulate the voltage and current flow to the BLDC mid drive motor 202. The present invention can provide similar throttle in both modes of transmission, i.e., fuel mode and battery mode. The two-wheeler vehicle can run at a maximum speed of 40-45 km / h when operated in battery mode.
[0043] In an embodiment, the motor controller 108 can control the speed and motion of the BLDC mid drive motor 202. The motor controller 108 is an intelligent sine wave BLDCmotor controller 108. A BLDC motor controller 108can regulate the speed and torque of the motor 202; it can also start, stop, and reverse its rotation. The BLDC motor controller 108 can drive the BLDC mid drive motor 202 in both direction (CW & CCW) with full 100 percent of speed. The essential difference is in the method of switching the current applied to the wire windings. A BLDC motor controller 108 detects the position of the rotor either with or without sensors. The sensors measure the rotor’s position and send out this data. The controller 108 receives the information and enables the MOSFETs to switch the current and energize the required winding of the stator at the right time. However, such examples and implementations of the controller are only exemplary, and should not be construed to limit the scope of the present subject matter in any manner. Any other examples of controller known to a person skilled in the art can also be used and would lie within the scope of the present subject matter.
[0044] In an embodiment, the automatic gear box 104 included in the retrofit kit consists of an input (drive) shaft and an output (driven) shaft. The input shaft can rotate in either clockwise (CW) or counter clockwise (CCW) direction, while the output shaft rotates in a fixed predetermined direction. The gear ratio between the input and output shafts automatically adjusts based on the rotational direction of the input shaft, resulting in two different speed and torque levels on the output / drive shaft 210. The input shaft of the gearbox 204 is connected to the shaft of the BLDC mid drive motor 202. By sensing the rotation per minute (RPM) / speed of the output / drive shaft 210, the attached BLDC mid drive motor 202 can change the direction of rotation, thereby causing the gearbox204 to adjust its speed ratio accordingly. This gearbox204can enable a two-wheeler vehicle to achieve two levels of speed and torque, maintaining a predetermined speed of the vehicle during operation. However, such examples and implementations of the automatic gear box is only exemplary, and should not be construed to limit the scope of the present subject matter in any manner. Any other examples of motor known to a person skilled in the art can also be used and would lie within the scope of the present subject matter.
[0045] Further, the automatic gear box 204 can include a speed or RPM sensor, typically a HALL sensor, located inside the gearbox204. This sensor can measure the current speed of the vehicle and sends this signal to the Electronic Control Unit (ECU) 114. The ECU 114 receives the vehicle speed value and compares it to an internal predetermined reference setting. Based on this comparison, the ECU generates a motor direction control signal. This signal is then sent to the controller 108, which controls the direction of rotation of the BLDC mid drive motor 202. As a result, the controller 108 changes the motors’ rotation direction, causing the vehicle to adjust its transmission ratio based on the achieved speed according to the predetermined settings. The mentioned change in direction can be then transferred to the display device 116 which reflects the current mode of transmission of the two-wheeler vehicle. When the MCB 120 switches ON, the display will activate to show battery charge level, and this will indicate that the vehicle is on electric mode. After the key 118is turned on, the vehicle can run increasing throttle, and the display device 116 displays the mode of operation i.e., either fuel mode or battery mode, upon activation of the switch 120 by the user. Additionally, the display device 116 can also provide information regarding the battery charge level percentage and current consumption. However, the information displayed on the display device is not limited to the above-mentioned features but has a broader application. The different parts in the system control unit can be connected through the use of harness for additional wiring, with the existing wire of the vehicle.
[0046] FIGs. 5 A and 5B illustrate exemplary views of before and after attachment of the proposed retrofit kit, in accordance with an embodiment of the present disclosure.
[0047] Referring to FIGs. 5A and 5B, the IC engine 502 of the two-wheeler vehicle including three parts associated with the wheel 308, the clutch cover 302 at the top, the left crank case compartment 304 in the middle and an inside transmission cover 306. The three parts can be fixed to each other through one or more fixing bolts 212. After attachment of the retrofit kit, a frame 200 can fixed with the IC engine 502 of the two-wheeler vehicle through one or more fixing bolts 212 and configured to fix the BLDC mid drive motor 202 and the automatic gearbox 204 to an end of the IC engine 502 and a bracket (206, 208) secured to the wheel 308 fixed at an end shaft of the IC engine 502 to transfer power from the BLDC mid drive motor 202 to the wheel 308 of the two-wheeler vehicle. The wheel 308 can be coupled with the drive shaft 210 of the automatic gearbox 204 through a chain bracket and drive gear to transmit mechanical torque from BLDC mid drive motor 202 to wheel 308. The bracket secured to the wheel 308 can be a chain ring bracket 208 and sprocket404 or an inner ring gear bracket 206 and drive gear set402.
[0048] FIGs. 6A and 6B illustrate exemplary views of the wheel after attachment of the chain bracket and inner ring gear, in accordance with an embodiment of the present disclosure.
[0049] Referring to FIGs. 6A and 6B, the wheel 308 is shown after fitting of the power receiver part 208 and 206 accordingly. A chain bracket 208 can be fixed to the rim of the wheel 308 of the two-wheeler vehicle through fixing limbs 136 or an inner ring gear bracket 206 can be fixed to the wheel 308 of the two-wheeler through fixing limbs 136.
[0050] Accordingly, the present invention overcomes the drawbacks, shortcomings, andlimitations associated with existing two-wheeler electric vehicles by developing an improved, efficient and cost-effective retrofit kit for two-wheeler vehicles which enable the IC engine two-wheeler vehicles to switch operation between a fuel-powered mode and an electric mode which can be easily retrofitted in traditional internal combustion engine-based two-wheelers.
