[0028] The drawings described herein are for illustration purposes only and are not intended to limit the scope of the present disclosure in any way. DETAILED DESCRIPTION

[0029] The following description is merely exemplary in nature and is not intended to limit the present disclosure, application, or uses.It should be understood that throughout the drawings, corresponding reference numerals indicate the same or corresponding parts and features.

[0030] refer to Figure 1 , the electric machine 10 can be used in a vehicle (not shown) such as an all-electric vehicle or a hybrid electric vehicle. The electric machine 10 may be referred to as an electric motor, a traction motor, a generator, etc. The electric machine 10 may be a permanent magnet motor, an induction motor, etc. In the example shown, the electric machine 10 is a three-phase alternating current (AC) motor, but other types such as direct current (DC) motors or single-phase AC motors may also be used. In the example provided, the electric machine 10 is a traction motor that can act as a motor for propelling the vehicle as well as a generator such as during regenerative braking, but the electric machine 10 may be used for other purposes as a motor and / or or a generator.

[0031] The motor 10 may be powered by a traction battery (not shown) in the vehicle. The traction battery may provide a high voltage direct current (DC) output from one or more battery cell arrays (sometimes referred to as a battery cell stack) within the traction battery. An AC / DC converter (not shown) converts the high voltage (DC) current from the traction battery into a three-phase AC current. The battery cell array may include one or more battery cells that convert stored chemical energy into electrical energy. The battery cell may include a housing, a positive electrode (cathode), and a negative electrode (anode). The electrolyte allows ions to move between the anode and cathode during discharge and then back during recharging. The terminals allow current to flow out of the cell for use by the vehicle.

[0032] refer to Figure 1 and Figure 2 The motor 10 particularly includes a stator 12 and a rotor 14 ( Figure 1 ). The stator 12 may include an iron or iron alloy stator core 16 formed by a stack of laminations. The stator core 16 defines a central cavity 18 in which the rotor 14 is disposed. A shaft (not shown) may be operably connected to the rotor 14 to receive a drive torque generated by operation of the motor 10 (output rotation of the rotor 14 about an axis 20). The shaft is configured to couple with a load, such as a drive train of a vehicle.

[0033] like Figure 2 As shown in FIG. 1 , windings 22 may be disposed around stator 12 to generate an electromechanical field within cavity 18 when energized to drive rotor 14. Stator 12 includes back iron 19 and a plurality of teeth 21 extending radially inwardly from back iron 19 to define a plurality of slots 24 ( 10 ) spaced apart around the circumference of stator 12. Figure 3 ). In the example shown, the slots 24 have a rectangular shape. In some forms, the slots 24 may have a circular shape, a square shape, or any other suitable shape corresponding to the shape of the windings 22 or otherwise configured to receive the windings 22. The windings 22 may be routed throughout the slots 24 in a serpentine manner to create one or more winding paths to transmit current through the stator 12. In the example shown, the end portions 27 of the windings 22 may protrude beyond the end faces 26 of the stator core 16 to abut the windings in the slots 24. In some forms, the windings 22 include copper hairpin windings that are routed throughout the iron alloy stator core.

[0034] The stator 12 undergoes a manufacturing process in which an insulating layer 23 covering at least a portion of the stator 12 is formed by a molding process. For example, the end face 26 of the stator core 16 (including the back iron 19 and the teeth 21) may be coated with an insulating layer. After the molding process is completed, the dimensions of the slots 24 are measured to provide the slots 24 within a predetermined tolerance range. One or more gauges may be used to measure the dimensions of the slots 24. In addition, the burrs 60 ( Fig. 6A ) may be left over from the forming process and need to be removed from the slots 24 of the stator 12. Conventionally, the burrs 60 are removed from the slots 24 of the stator 12 using a manual process.

[0035] refer to Figure 3, an automatic deburring gauge system 100 is provided, which includes a gauge holder 102, a gauge group 104, and a controller 106. In the example shown, the gauge group 104 is removably coupled to the gauge holder 102. In one form, the gauge group 104 is removably coupled directly to the gauge holder 102 (e.g., the gauge group 104 is securely received in a threaded hole of the gauge holder 102). In another form, the gauge group 104 is removably coupled to the gauge holder 102 through an adapter (not shown). In one form, a robotic arm 107 can be coupled to the gauge holder 102 and can include multiple sections connected to each other at joints, thereby allowing the robotic arm 107 to have multiple degrees of freedom. In this way, the robotic arm 107 can move the gauge holder 102 toward the stator 12 in a first direction X1 so that the gauge group 104 is at least partially inserted into the slot group 110 of the stator 12, and move the gauge holder away from the stator 12 in a second direction X2 (the second direction X2 is opposite to the first direction X1) so that the gauge group 104 is removed from the slot group 110 of the stator 12. In another form that is not specifically shown, the gauge holder 102 can be coupled to a different type of robotic device, such as a robotic frame. In the example shown, the first direction X1 and the second direction X2 are vertical directions. In some forms, the first direction X1 and the second direction X2 can be horizontal directions. In other forms, without departing from the scope of the present disclosure, the robotic arm 107 can move the gauge holder 102 in both vertical and horizontal directions. The robotic arm 107 can also selectively rotate the gauge holder 102 about the axis 20 of the stator in a first rotational direction Z1 and a second rotational direction Z2 opposite the first rotational direction.

[0036] The gauge set 104 is configured to be at least partially inserted into the slot set 110 of the stator 12 to deburr the slots 24 in the slot set 110 and optionally measure the size of the slots 24 in the slot set 110. The gauge set 104 includes one or more gauge portions 120. It should be understood that the number of gauge portions 120 in the gauge set 104 is equal to the number of slots 24 in the slot set 110. For example, if the slot set 110 includes ten slots 24, the gauge set 104 includes ten gauge portions 120. It should also be understood that the number of slots 24 in the slot set 110 can be less than the total number of slots 24 of the stator 12. For example, the stator 12 can include a total of twenty-four slots 24, and the slot set 110 can include six slots 24. In this manner, the gauge holder 102 inserts the gauge set 104 into the stator 12 four times to deburr each slot 24 in the stator 12 (and optionally measure the size of the slot 24), as will be described in more detail below. It should also be understood that the slots 24 of the slot set 110 may be equal to the total number of slots 24 of the stator 12. For example, the slot set 110 may include twenty-four slots 24. In this manner, the gauge holder 102 inserts the gauge set 104 into the stator 12 once to deburr each slot 24 in the stator 12 (and optionally measure the size of the slot 24).

[0037] refer to Figure 4A and Figure 4B , each gauge portion 120 has a shape corresponding to the shape of the slot 24 and a length corresponding to or longer than the length of the slot 24. In the example shown, each gauge portion 120 has a generally rectangular shape corresponding to the rectangular-shaped slot. Each gauge portion 120 includes a body 118 having a plurality of sides 120a, 120b, 120c, 120d. Side 120a is opposite to side 120b and perpendicular to sides 120c, 120d. Side 120c is opposite to side 120d. The distance and angle between sides 120a, 120b, 120c, 120d are maintained within a predetermined tolerance that is equal to or stricter than the predetermined tolerance range of the slot 26. The body 118 also includes an abrasive portion 122 (shown schematically) extending a first distance D1 along the length of the body 118 and a non-abrasive portion 126 extending a second distance D2 along the length of the body 118. In the example shown, the second distance D2 is greater than the first distance D1. In some forms, first distance D1 may be greater than or equal to second distance D2.

[0038] In the example shown, the grinding portion 122 is formed around the entire body 118 (i.e., the grinding portion 122 is formed on each of the sides 120a, 120b, 120c, 120d of the body 118) and is configured to deburr the corresponding slot 24 of the stator 12. In some forms, the grinding portion 122 is partially formed around the entire body 118 (i.e., the grinding portion 122 is formed on one or more sides 120a, 120b, 120c, 120d of the body 118). In the example shown, the grinding portion 122 is located at the end 127 of the body 118. In some forms, the grinding portion 122 may be located along the central portion of the body 118. In other forms, the body 118 may include a plurality of grinding portions spaced apart from each other along the length of the body 118. The grinding portion 122 includes one or more grinding materials configured to deburr the corresponding slot 24 (i.e., polish and / or clean the surface defining the corresponding slot 24). In one example, if Figure 5A As shown in , the abrasive material 122a includes a series of ridges. In another example, as shown in Figure 5B As shown in , the grinding material 122b includes a removable sandpaper piece or structure wrapped at least partially around the body 118. In yet another example, the grinding portion includes a sharp cutting edge (not shown) formed as a part of the body 118. In some forms, the gauge portion 120 can be replaced with a reamer (not shown) to polish and / or clean the surface defining the corresponding slot 24. Each gauge portion 120 may also include an end 128 that is optionally tapered in the first direction X1. In this way, the tapered end 128 is configured to deburr the surface defining the corresponding slot 24 before the grinding portion 122 provides fine removal / polishing of the surface. In some forms, the non-grinding portion 126 has a smooth surface, which is not meant to clean or polish the surface defining the corresponding slot 24.

[0039] Return to reference Figure 3 , the controller 106 communicates with the robotic arm 107 and can control the operation of the robotic arm 107 based on data received and / or input by the user. In one example, the controller 106 uses a wireless communication protocol (e.g., type protocol, cellular protocol, wireless fidelity (Wi-Fi) type protocol, near field communication (NFC) protocol, ultra-wideband (UWB) protocol, etc.) to communicate with the robot arm 107.

[0040] refer to FIG. 6A to FIG. 6E and Figure 7 , showing a slot group 110 ( Figure 3) to perform deburring and optionally measurement. That is, after the stator 12 undergoes the forming process, the stator 12 may have burrs 60 ( Fig. 6A At 404, the meter group 104 ( Figure 3 ) of the meter holder 102 ( Figure 3 ) is connected to the robot arm 107 ( Figure 3 At 408, the control algorithm uses the controller 106 to direct the robotic arm 107 in a first direction X1 ( Figure 6B and Figure 6C ) toward the stator 12 so that the abrasive portion 122 of the body 118 of each meter portion 120 is at least partially inserted into the corresponding slot 24 of the slot set 110 of the stator 12 ( Figure 6B ). In this manner, each meter portion 120 removes burrs 60 from a corresponding slot 24 (i.e., the tapered end 128 of each meter portion 120 and the grinding portion 122 of each meter portion 120 remove burrs from the slot 24 of the stator 12), while also optionally measuring the size of the slot 24. In some configurations, the controller 106 is configured to direct the robotic arm 107 to move the meter set 104 in a reciprocating motion to facilitate the removal of the burrs 60 from the slot 24 of the stator 12 when the grinding portion 122 of each meter portion 120 is at least partially inserted into the corresponding slot 24 of the slot set 110.

[0041] Each meter portion 120 is fully inserted into the corresponding slot 24 with a certain force and stroke so that the tapered end 128 (and optionally the grinding portion 122) of each meter portion 120 reaches the end (not shown) of the corresponding slot 24 (the end of the corresponding slot 24 is the opposite end 36 of the corresponding slot 24 into which the meter portion 120 is inserted). If the force required to fully insert each meter portion 120 into the corresponding slot 24 as described above is below a predetermined threshold, the size of the slot 24 is within a predetermined tolerance range. If the force required to fully insert each meter portion 120 into the corresponding slot 24 as described above exceeds a predetermined threshold, the size of the slot 24 may not be within the predetermined tolerance range.

[0042] At 412, the control algorithm of the controller 106 is used to guide the robotic arm 107 ( Figure 1 ) so that the meter holder 102 is in the second direction X2 ( Fig.6D ) is moved away from the stator 12 so that each meter portion 120 is removed from the corresponding slot 24 of the slot group 110 of the stator 12 and the corresponding slot 24 is free of burrs 60 ( Fig. 6E ).

[0043] If the slot group 110 includes the total number of slots 24 of the stator 12, the gauge holder 102 inserts the gauge group 104 into the stator 12 once to deburr (and optionally measure) each slot 24 in the stator 12. If the number of slots 24 in the slot group 110 is less than the total number of slots 24 in the stator 12, the controller 106 directs the robotic arm 107 to rotate the gauge holder 102 so that the gauge group 104 is inserted into a different slot group 110 to deburr (and optionally measure) the slot group 110. This process is repeated until each slot 24 of the stator 12 is deburred and optionally measured. For example, if the stator 12 includes a total of forty-eight slots 24, and the slot group 110 includes twelve slots 24, the gauge holder 102 inserts the gauge group 104 into four different slot groups 110 to deburr (and optionally measure) each slot 24 in the stator 12. In an alternative form not specifically shown, the stator 12 can be on a rotatable platform, and the controller 106 can control the platform to rotate the stator 12 to deburr (and optionally measure) the next slot group 110. The deburring gauge system 100 of the present disclosure improves the efficiency of deburring and optionally measuring the stator 12 of the motor 10. It should also be understood that a sensor (not shown) located on the gauge portion 120 or associated with the robotic arm 107 can measure the force required to completely insert the gauge portion 120 into the slot 24 of the stator 12.

[0044] refer to Figure 8 , Fig. 9A and Fig. 9B , another deburring meter system 500 is provided. Except for any exceptions mentioned below, the structure and function of the deburring meter system 500 can be similar or identical to the structure and function of the above-described deburring meter system 100. The deburring meter system 500 includes a first meter holder 502a, a second meter holder 502b, a first meter group 504a, a second meter group 504b, and a controller 506.

[0045] The first gauge group 504a is removably coupled to the first gauge holder 502a. The first robotic arm 507a can be coupled to the first gauge holder 502a and can move the first gauge holder 502a toward the stator 12 in a first direction X1 so that the first gauge group 504a is at least partially inserted into the slot group 110 of the stator 12, and move the gauge holder away from the stator 12 in a second direction X2 so that the first gauge group 504a is removed from the slot group 110 of the stator 12. The first robotic arm 507a can also rotate the first gauge holder 502a in a first rotational direction Z1 and a second rotational direction Z2 opposite to the first rotational direction.

[0046] The first gauge set 504a is configured to be at least partially inserted into the slot set 110 of the stator 12 to deburr the slots 24 in the slot set 110. The first gauge set 504a includes one or more gauge portions 520a ( Fig. 9A It should be understood that the number of meter portions 520a in meter set 504a is equal to the number of slots 24 in slot set 110. Each meter portion 520a has a shape corresponding to the shape of slot 24. Fig. 9A , each meter portion 520a includes a body 518a having an abrasive portion 522 and a non-abrasive portion 526. The structure and function of the abrasive portion 522 can be similar or identical to the structure and function of the abrasive portion 122 of the meter portion 120 described above, and therefore will not be described in detail again. Each meter portion 520a can also include an end 528 extending from the body 518a, which end is optionally tapered. The structure and function of the tapered end 528 can be similar or identical to the structure and function of the tapered end 128 of the meter portion 120 described above, and therefore will not be described in detail again.

[0047] Return to reference Figure 8 , the second gauge group 504b is removably coupled to the second gauge holder 502b. The second robotic arm 507b can be coupled to the second gauge holder 502b and can move the second gauge holder 502b toward the stator 12 in a first direction X1 so that the second gauge group 504b is at least partially inserted into the slot group 110 of the stator 12, and move the gauge holder away from the stator 12 in a second direction X2 so that the second gauge group 504b is removed from the slot group 110 of the stator 12. The second robotic arm 507b can also rotate the second gauge holder 502b in a first rotation direction Z1 and a second rotation direction Z2 opposite to the first rotation direction.

[0048] The second gauge set 504b is configured to be at least partially inserted into the slot set 110 of the stator 12 to measure the size of the slots 24 in the slot set 110. The second gauge set 504b includes one or more gauge portions 520b ( Fig. 9B ). It should be understood that the number of meter portions 520b in the second meter group 504b is equal to the number of slots 24 in the slot group 110. Each meter portion 520b has a shape corresponding to the shape of the slot 24 and a length corresponding to the length of the slot 24. Fig. 9B , each meter portion 520b includes a body 518b having a plurality of sides 530a, 530b, 530c, 530d. Side 530a is opposite to side 530b and is perpendicular to sides 530c, 530d. Side 530c is opposite to side 530d. In the example shown, the length of the body 518b of each meter portion 520b is greater than the length of the body 518a of each meter portion 520a. In some forms, the length of the body 518b of each meter portion 520b can be equal to the length of the body 518a of each meter portion 520a. The body 518b of each meter portion 520b also does not include a grinding portion.

[0049] refer to Figure 8 , the controller 506 communicates with the first robot arm 507a and the second robot arm 507b, and can control the operation of the first robot arm 507a and the second robot arm 507b based on the received data. In one example, the controller 506 uses a wireless communication protocol (e.g., type protocol, cellular protocol, wireless fidelity (Wi-Fi) type protocol, near field communication (NFC) protocol, ultra-wideband (UWB) protocol, etc.) to communicate with the first robot arm 507a and the second robot arm 507b.

[0050] refer to Fig.10 , an example control algorithm 600 for deburring and measuring the slot group 110 of the stator 12 is shown. At 604, the first gauge holder 502a with the first gauge group 504a fixed thereto is coupled to the first robotic arm 507a, and the second gauge holder 502b with the second gauge group 504b fixed thereto is coupled to the second robotic arm 507b. At 608, the control algorithm uses the controller 506 to direct the first robotic arm 507a to move the first gauge holder 502a toward the stator 12 in the first direction X1 so that the grinding portion 522 of the body 518a of each gauge portion 520a is at least partially inserted into the corresponding slot 24 of the slot group 110 of the stator 12. In this manner, the tapered end 528 of each gauge portion 520a and the grinding portion 522 of each gauge portion 520a remove burrs from the stator 12.

[0051] At 612, the control algorithm directs the first robotic arm 507a to move the first gauge holder 502a in the second direction X2 away from the stator 12 using the controller 506 so that each gauge portion 520a is removed from the corresponding slot 24 of the slot group 110 of the stator 12. After moving the first gauge holder 502a in the second direction X2 so that each gauge portion 520a is removed from the corresponding slot 24 of the slot group 110, the debris is removed from the stator 12. That is, the debris can be removed from the stator 12 using suction or blowing off the debris to suppress residue from deburring to interface with subsequent steps such as measurement or winding insertion steps. At 616, the control algorithm uses the controller 506 to direct the second robotic arm 507b to move the second gauge holder 502b in the first direction X1 toward the stator 12 so that the body 518b of each gauge portion 520b is at least partially inserted into the corresponding slot 24 of the slot set 110 of the stator 12. After each gauge portion 520a of the first gauge set 504a is removed from the stator 12, each gauge portion 520b of the second gauge set 504b is inserted into the stator 12.

[0052] Each gauge portion 520b is completely inserted into the corresponding slot 24 with a certain force so that the end 529 of each gauge portion 520b reaches the end (not shown) of the corresponding slot 24. If the force required to completely insert each gauge portion 520b into the corresponding slot 24 as described above is below the predetermined threshold, the size of the slot 24 is within the predetermined tolerance range. If the force required to completely insert each gauge portion 520b into the corresponding slot 24 exceeds the predetermined threshold as described above, the size of the slot 24 may not be within the predetermined tolerance range. It should be understood that the force required to completely insert each gauge portion 520b into the corresponding slot 24 may be less than the force required to insert each gauge portion 120 described above into the corresponding slot 24. That is, when the slot 24 is first deburred by the previous deburring step (i.e., step 608), less force may be required to insert the gauge portion 520b into the slot 24 than when deburring and measurement occur simultaneously as described above with respect to the gauge portion 120 (i.e., step 408). It should also be appreciated that a sensor (not shown) located on the gauge portion 520b or associated with the second robotic arm 507b may measure the force required to fully insert the gauge portion 520b into the slot 24 of the stator 12 .

[0053] At 620, the control algorithm directs the second robotic arm 507b to move the second gauge holder 502b in the second direction X2 away from the stator 12 using the controller 506 so that each gauge portion 520b is removed from the corresponding slot 24 of the slot group 110 of the stator. In the example shown, each gauge portion 520a of the first gauge group 502a and each gauge portion 520b of the second gauge group 502b are inserted into the same end of the corresponding slot 24 of the slot group 110. In some forms, each gauge portion 520a of the first gauge group 502a is inserted into one end of the corresponding slot 24 of the slot group 110, and each gauge portion 520b of the second gauge group 502b is inserted into the other end of the corresponding slot 24 of the slot group 110 opposite to the end. After the first meter set 502 a is removed from the slot set 110 , each meter portion 520 b of the second meter set 502 b may be inserted into the other end of a corresponding slot 24 of the slot set 110 .

[0054] In another form, the deburring gauge system (not shown) may include a robot (not shown) that switches between a first gauge holder having a first gauge group coupled thereto and a second gauge holder having a second gauge group coupled thereto, rather than switching between each of the first gauge holder and the second gauge holder coupled to a respective robot arm as described above.
