Summary of the invention

[0020] The object of the present invention is therefore to create a laminated rotor core for a rotor of a permanently excited electrical machine which can be manufactured in a resource-saving manner, is easy to assemble, requires a reduced number of different parts and ensures operational reliability of the rotor.

[0021] This object is achieved by a laminated rotor core for a rotor of a permanently excited electrical machine comprising the features of claim 1 .

[0022] Another object of the present invention is to provide a method for manufacturing a laminated rotor core for a rotor of a permanently excited electrical machine, which method is achieved by reducing the number of different parts and simplifies the manufacturing process for the rotor.

[0023] This object is achieved by a method for producing a laminated rotor core for a rotor of a permanently excited electrical machine comprising the features of claim 8 .

[0024] A possible embodiment of the laminated rotor core for a rotor of a permanently excited electric machine according to the invention is characterized in that each annular segment has a plurality of receiving openings for permanent magnets, which are arranged in pairs and in a V-shaped manner relative to each other and are punched out or cut out. In addition, a plurality of channels are formed, wherein a fixing device of the laminated rotor core is guided in each of the channels. The receiving openings for the permanent magnets and the plurality of channels for the fixing devices are arranged symmetrically around the center axis of the annular segment and are arranged uniformly along the arc length of the annular segment. The number of paired receiving openings is greater than the number of channels.

[0025] The greatest advantages are provided by the additional segments of the rotor laminations of the laminated rotor core in combination with fixing means which are guided through the corresponding channels of the laminated rotor core. Fixing means, such as screws or rivets, are preferred. These improvements are evenly distributed radially in the segments according to the number of pole pairs to be received in the laminated rotor core and the number of screws to be used. This enables a significantly higher utilization of the stamped metal sheets. Since all segments consist of geometrically identical stamped parts, each of the segments can be installed at any position in the laminated rotor core. This simplifies handling and logistics.

[0026] According to an advantageous embodiment, the first connection system is formed with a first connection element, a second connection element and a third connection element which are different in shape. The second connection system is formed with a first complementary connection element, a second complementary connection element and a third complementary connection element which are different in shape. In order to connect the individual segments into a closed annular ring, the first connection element interacts with the first complementary connection element of the subsequent annular segment in a form-fitting manner, the second connection element interacts with the second complementary connection element of the subsequent annular segment in a form-fitting manner, and the third connection element interacts with the third complementary connection element of the subsequent annular segment in a form-fitting manner.

[0027] According to a possible embodiment of the stacked lamination ring comprising annular segments, the channels in the laminated rotor core are arranged such that the channels are aligned and the fixing means extend in each of the channels of the laminated rotor core. The fixing means may all be fixed to a retaining disc for the laminated rotor core.

[0028] By using fixing by means of screws or rivets, full rings (continuous lamination rings) are no longer necessary. The segments of the laminated rotor core (rotor stack) offer the greatest advantages in combination with the screw connections or riveting described above. The improvements depend on the number of pole pairs and screws or rivets to be used per segment. The screws or rivets are evenly distributed in the radial direction and ensure a significantly higher utilization of the sheet metal from which the individual segments are punched out. Since all segments consist of geometrically identical punched parts, the segments can be mounted as desired and can be mounted at any position in the rotor, which simplifies handling and logistics.

[0029] According to a possible embodiment of the present invention, the lamination rings including the annular segments are stacked individually or in groups such that the joints of the lamination rings are aligned in the direction of the axis of the laminated rotor core.

[0030] According to another possible embodiment of the present invention, the laminated rings including the annular segments are stacked such that the joints of all the laminated rings are offset from each other by half the angular amount of the annular segments.

[0031] According to yet another embodiment of the invention, the lamination rings comprising annular segments are stacked in groups. In each group, the lamination rings comprising annular segments are arranged so that the joints between the lamination rings are aligned in the direction of the axis of the laminated rotor core. The groups are arranged in the laminated core stack so that the joints in the direction of the axis of the consecutive groups are offset from each other by half the angular amount of the annular segments.

[0032] When stacking lamination rings by individual annular segments, as described above, there are various possible concepts (end to end, or alternating segments), for example. Connecting the individual segments to form lamination rings can be done, for example, in a form-fitting manner. The position of the individual segment levels can be changed after each individual laminated core layer so that the joints are distributed in the best possible way, which requires a high level of processing work. An alternative embodiment is to stack a certain number of segmented lamination rings into a group. The resulting segmented lamination ring group (multiple individual lamination rings) can be rotated relative to the subsequent group. The joint does not rotate within the individual lamination rings of the group, but a good compromise is formed between processing and minimizing losses.

[0033] According to a possible embodiment of the segmented laminated ring of the present invention, the segmented laminated ring may include three segments or five segments. The number of segments of each laminated ring essentially depends on the number of channels per segment and the number of receiving openings for permanent magnets. In addition, the number of channels and the number of receiving openings for permanent magnets should be evenly distributed in the circumferential direction of the segmented laminated ring.

[0034] The core idea of the invention lies in the “key-and-hole connection” (positive-locking connection) of the individual segments in the laminated ring and the rotation of the continuous laminated ring (“masonry” function of the continuous laminated ring).

[0035] According to a possible exemplary embodiment of the invention, the lamination ring can include 3 annular segments of 120 degrees each. In the tool, the individual annular segments are overlapped to form the lamination ring. Then, two consecutive lamination rings are rotated by half the degree of the annular segment. As a result, each individual lamination ring is rotated 60 degrees relative to the adjacent lamination ring or the lamination ring group is rotated 60 degrees relative to each lamination ring group. In this way, the channel for the fixing device and the receiving opening for the permanent magnet are aligned. This rotation creates the "masonry function" mentioned above.

[0036] According to the method for manufacturing a laminated rotor core for a rotor of a permanent magnet motor of the present invention, a plurality of annular and identical segments are first punched out from a metal sheet. Here, each of the annular segments has a connection system on a first end face in a circumferential direction and a complementary connection system on a second end face. Similarly, a plurality of receiving openings for permanent magnets and a plurality of channels for each fixing device are formed on each of the same segments, and the plurality of receiving openings are arranged in pairs in a V-shaped manner relative to each other. A laminated ring can be formed (for example, by overlapping segments) by a plurality of annular and identical segments of a limited number. To this end, the connection system of the first end face of the annular segment interacts with the complementary connection system on the second end face of the subsequent annular segment in a form-fitting manner. The laminated rings completed by the annular segments are stacked so that the receiving openings for the permanent magnets and the channels of the fixing devices for all the laminated rings stacked in the laminated rotor core are aligned. According to a possible embodiment, the laminated rotor core can be fixed to the retaining disk by each fixing device passing through one of the channels of the laminated rotor core.

[0037] The method according to the invention has the advantage that a completely cylindrical rotor carrier is not required for fixing (screwing or riveting) the laminated rotor core. It is sufficient if only one centering seat is formed for the laminated rotor core. The centering can also be completely performed during the assembly of the laminated rotor core using suitable tools.

[0038] Another embodiment could be to completely dispense with the rotor carrier as a tubular carrier element and to fasten the laminated rotor core to a retaining disk. Other parts of the hybrid module can also be attached to the retaining disk. The retaining disk can also be used as a pressure plate for the clutch. This increases the proportion of functional integration and the open radial installation space can be used to increase the torque of the electric machine.

[0039] Another advantage of the method according to the invention is the deformation of the component, which is caused only by centrifugal forces. The screw connection / riveting fastening method does not cause any deformation, which is also the case with a lateral interference fit. BRIEF DESCRIPTION OF THE DRAWINGS

[0054] FIG1 shows a plan view of a metal sheet 9 from which lamination rings 10 are punched out according to the prior art for removing a laminated rotor core 1. In FIG2 , a side view of a laminated rotor core 1 is shown, which is formed from a plurality of lamination rings 10 according to the prior art. Due to assembly conditions, such as, for example, lateral interference fits, screw connections, riveting, etc., the lamination rings 10 of the laminated rotor core 1 are designed as full rings. However, this means that there is a very high stamping waste during the production of these full rings (individual cores).

[0055] Figure 3 A schematic plan view of a lamination ring 10 formed from a plurality of annular ring segments 12 is shown. Figure 4 A schematic plan view of a metal sheet 9 is shown, which is used according to the present invention. Figure 3 The annular ring segments 12 of the laminated ring 10 are punched out of the metal sheet. All of the punched out annular ring segments 12 are identical. The laminated ring 10 is produced from the annular ring segments 12. The arrangement of the annular ring segments 12 enables significantly higher utilization of the metal sheet 9. For example, a punching tool (not shown) with multiple cavities can be used, or the metal sheet 9 can be moved under the punching tool. All annular ring segments 12 are designed to be identical in geometry.

[0056] Figure 5 A plan view of two lamination rings 10 arranged one above the other is shown, both being formed by a plurality of annular ring segments 12 according to the invention. The plan view shows two segment levels. The annular ring segments 12 of the upper lamination ring 10 are identified by dashed lines. The annular ring segments 12 of the lower lamination ring 10 are identified by dot-dash lines. Channels 22 for fixing devices (not shown here) and receiving openings 20 arranged in pairs for permanent magnets are distributed in a rotationally symmetrical manner on each of the lamination rings 10. In the embodiment shown here, each of the lamination rings 10 comprises five annular segments 12. The upper lamination ring 10 is rotated relative to the lower lamination ring 10 by half the angular range (arc length B) of the annular segments 12. From Figure 5 , it can be clearly seen that, despite the rotation, the channels 22 of the two lamination rings 10 comprising the stack of annular segments 12 are aligned. Likewise, the receiving openings 20 arranged in pairs for permanent magnets (not shown here) are aligned. By rotating the upper lamination ring 10 relative to the lower lamination ring 10, the joints 25 between the annular segments 12 of the upper lamination ring 10 and between the annular segments 12 of the lower lamination ring 10 are also rotated accordingly.

[0057] Figure 6A perspective view of a laminated ring 10 according to the invention formed of a plurality of annular ring segments 12 is shown. The dashed line marks one of the plurality of annular ring segments 12. Likewise, receiving openings 20 and channels 22 evenly distributed along the circumference of the laminated ring 10 and arranged in pairs can be seen.

[0058] Figure 7 A plan view of a possible embodiment of an annular segment 12 according to the invention is shown. Each annular segment 12 has a first end face 14 with a connection system 4 in the circumferential direction U. The annular segment 12 also has a second end face 16. The first end face 14 has a connection system 4 formed during the stamping process. A connection system 6 complementary to the connection system 4 is formed on the second end face 16, which connection system is also formed during the stamping process.

[0059] In the embodiment shown here, which should not be understood as a limitation of the present invention, the first connection system 4 comprises a first connection element 51, a second connection element 52 and a third connection element 53 which are different in their shapes. The second connection system 6 comprises a first complementary connection element 71, a second complementary connection element 72 and a third complementary connection element 73 which are also different in their shapes. The first connection element 51 interacts with the first complementary connection element 71 of the subsequent annular segment 12 in a form-fitting manner. The second connection element 52 interacts with the second complementary connection element 72 of the subsequent annular segment 12 in a form-fitting manner. The third connection element 53 interacts with the third complementary connection element 73 of the subsequent annular segment 12 in a form-fitting manner.

[0060] Each of the annular segments 12 is formed with a punched receiving opening 20 and a plurality of channels 22 for permanent magnets, which are arranged symmetrically around the central axis M of the annular segment 12. In addition, the receiving opening 20 and the plurality of channels 22 for permanent magnets are evenly arranged along the arc length B of the annular segment 12.

[0061] Figure 8 shows a side view of a laminated rotor core 1, which, according to one embodiment, consists of Figure 5 The laminated rings 10 including the individual annular segments 12 assembled according to the present invention are stacked individually or in groups so that the joints 25 of all the laminated rings 10 are aligned in the direction of the axis A of the laminated rotor core 1 .

[0062] Fig. 9 shows a side view of a laminated rotor core 1, which, according to another embodiment, consists of Figure 5The lamination rings 10 are formed by a plurality of segmented lamination rings 10. The lamination rings 10 including the annular segments 12 can be stacked individually or in groups. In the embodiment shown here, the lamination rings 10 are stacked so that the joints 25 of all the lamination rings 10 of the laminated rotor core are offset from each other by half the angular amount of the annular segments 12.

[0063] Fig.10 1 shows a perspective view of an assembled laminated rotor core 1. In the embodiment shown here, screws are used as fixing means 23 to fix the laminated rotor core 1 including the annular segment 12 (see Figure 7 ) is fixed to the retaining disk 11. By using screw connections or rivets, the laminated ring 10 can be used, which includes an annular segment 12 (see Figure 7 ) of the laminated rings 10. The individual laminated rings 10 can be stacked using a cylindrical rotor carrier 30 which only provides a centering seat for the laminated rings 10. Therefore, a completely cylindrical rotor carrier 30 is no longer required for the assembly of the laminated rings 10. As described above, the individual laminated rings 10 are stacked so that the channels 22 for the fixing devices 23 and the receiving openings 20 for the permanent magnets are aligned over the entire axial length of the laminated rotor core 1.

[0064] Fig.11 shows a cross-sectional view of the assembled laminated rotor core 1, and Fig.12 Shows Fig.11 A perspective view of the assembled laminated rotor core 1. Fig.11 and Fig.12 In the embodiment shown in FIG. 1 , the rotor carrier 30 as a tubular carrier element can be completely omitted and the laminated rotor core 1 is fastened to the retaining disk 11 . Fig.11 It can be seen that the fixing means 23 are designed as screws. The screws 23 extend in the channels 22 of the stacked lamination rings 10 and interact with the retaining disks 11 to fix the laminated rotor core 1 .
