Abstract
Description
TITLE OF INVENTION:A FUEL ASSEMBLY OF A SADDLE-TYPE VEHICLE AND A METHODTHEREOFTECHNICAL FIELD
[0001] The present invention relates to a fuel assembly of a saddle-type vehicle and a method for installing the fuel assembly in the saddle-type vehicle.BACKGROUND
[0002] Gaseous fuel systems such as but not limited to Compressed Natural Gas (CNG) / Liquified petroleum gas (LPG) systems in a saddle-type vehicle (hereinafter referred to as ‘vehicle’) face several technical challenges related to the placement and connection of components. Typically, CNG / LPG tanks are mounted at the front of the vehicle, while critical components such as reducers, filters, and injectors are positioned towards the rear end, particularly within the boot area. This configuration necessitates the use of longer hoses to connect the front-mounted tank to the rear-mounted components. Extended hoses introduce several issues such as increased weight, safety concerns, balance and handling, packaging and space constraints, fire safety risks, and many more.
[0003] A longer hose length adds additional weight to the vehicle. This extra weight can impact the vehicle’s balance, handling, and overall fuel efficiency, affecting its performance and safety. Further, the extended hoses are more susceptible to wear and tear, which can lead to leaks and mechanical failures. This not only poses safety risks but also complicates maintenance and inspection processes. The longer hoses are harder to check for damage and may increase the likelihood of undetected issues that could lead to hazardous situations. Additionally, the increased weight and longer hose can adversely affect the vehicle’s balance and handling. Proper weight distribution is crucial for maintaining stability, and any imbalance can compromise vehicle performance and safety.
[0004] In the existing saddle-type vehicle, positioning a pressure reducer (typically behind the left-hand side panel towards the rear) presents significant challenges. The spatial constraints limit the optimal placement of the reducer, making it difficultto position the component effectively without interfering with other vehicle systems or components.
[0005] Further, the use of CNG / LPG systems introduces potential fire hazards. Proper routing of hoses, secure connections, and adequate shielding are essential to minimize the risk of leaks and potential ignition sources. Ensuring the fire safety standards is a critical aspect of CNG / LPG system installation and operation.
[0006] Further, the CNG / LPG systems are installed at the front portion of the vehicle, between the rider and the front tyre, thereby reducing leg space and affecting handling and stability. This placement can lead to weight redistribution issues, impacting manoeuvrability and ride quality, and may detract from the vehicle's aesthetic appeal. To address these challenges, alternative cylinder placements and configurations are needed to optimize weight distribution, maintain a balanced centre of gravity, and ensure ride comfort without compromising the vehicle's overall performance.
[0007] These challenges highlight the need for a solution in the configuration of CNG / LPG system components in the saddle-type vehicles to enhance safety, performance, and efficiency.SUMMARY OF THE INVENTION

As per an advantage of the present disclosure the second fuel regulator (211) is oriented in such a way that it directs the fuel (F) toward the left side tube (106L) and away from one or more power lines (113) as shown in Figures - 4 and 6, ensuring an efficient and safe pathway for the fuel (F).
[0062] As per another embodiment of the present disclosure, as shown in Figure - 2, the fuel assembly (200) comprises a flow controller (215). In one embodiment of the present disclosure, the flow controller (215) may include but is not limited to direct acting solenoid valves, pilot operated solenoid valves, two-way solenoid valves, three-way solenoid valves, normally closed solenoid valves and normally open solenoid valves etc. The flow controller (215) being mounted on any one of the plurality of side tubes (106L, 106R). The flow controller (215) is disposed between the first fuel regulator (209) and the second fuel regulator (211) and the flow controller (215) is configured to prohibit the flow of the fuel (F) from the second fuel regulator (211) to the powertrain (117) in a turned-off state of the saddle-type vehicle (100).
[0063] The flow controller (215) plays a crucial role in regulating the flow of fuel (F) from the at least one storage unit (201) to the power unit of the powertrain (117) as shown in Figure - 9. This regulation is important for high pressure fuels such as but not limited to CNG. The flow controller (215), in one embodiment, operates using an electromagnetic solenoid, when electric current flows through a solenoid coil, it generates a magnetic field that moves a plunger or armature, which opens or closes a valve seat to control the fuel flow. This process enables the valve to either permit or block the flow of the fuel (F) based on the requirements of the fuel assembly (200). When the flow controller (215) is open, it allows the fuel (F) to flow from the at least one storage unit (201) to the power unit. This ensures fuel delivery when needed and contributing to efficient operations of the powertrain (117). Conversely, when the flow controller (215) is closed, it halts the fuel flow, which is essential for safety, preventing leaks and stopping the fuel supply when the power unit is off or in emergency situations. The flow controller (215) also works in conjunction with the plurality of fuel regulators (209, 211), managing the timing and amount of fuel flow to assist in maintaining appropriate pressure levels. Typically, the flow controller (215) is controlled by a control unit (ECU) or other electronic systems including but not limited to plurality of sensors, enabling precise regulation based on the power unit performance and driving conditions.
[0064] In another embodiment of the present disclosure, the flow controller (215) is kept separate from the second fuel regulator (211). The flow controller (215) is kept separate from the second stage pressure reducer due to several reasons such as heat management, pressure and flow characteristics, maintenance and replacement, design flexibility, system reliability, and safety considerations etc. The flow controller (215) can generate substantial heat during operation which might affect the performance and longevity of the plurality of fuel regulators (209, 211). By keeping them separate, one can minimize heat transfer that could impact the efficiency and lifespan of the plurality of fuel regulators (209, 211). The flow controller (215) and the second fuel regulator (211) operate under different pressure and flow conditions. The flow controller (215) is typically used for controlling the flow of the fuel (F) into the power unit, while the second fuel regulator (211) isresponsible for fine-tuning the fuel pressure (P). Keeping them separate allows for better management of these different requirements. Separating these components can simplify maintenance and replacement. If the flow controller (215) or the plurality of fuel regulators (209, 211) need servicing or replacement, having them as separate units allows for easier access and reduces the need to disturb other components. This reduces maintenance and assembly time which adds to cost efficiency. Further, separating the flow controller (215) from the plurality of fuel regulators (209, 211) allows for greater flexibility to the fuel assembly (200). This separation can help in optimizing the placement of components within the saddletype vehicle (100), enhancing overall efficiency and accessibility of the fuel assembly (200).
[0065] As shown in Figure - 3, the frame assembly (101) comprises at least one cross member (108) and a rear member (109). The at least one cross member (108) and the rear member (109) are configured to connect the plurality of side tubes (106L, 106R). In an embodiment of the present disclosure, the at least one cross member (108) is mounted in the center of the frame assembly (101) and the rear member (109) is mounted in the rear of the frame assembly (101). The fuel assembly (200) comprises one or more holding members (202) and one or more securing members (204). The one or more holding members (202) are configured to secure the at least one storage unit (201) within the frame assembly (101). The one or more holding members (202) comprises one or more front portions (202A), one or more rear portions (202B) and one or more holding portions (203). The one or more front portions (202A) are configured to be mounted on the at least one cross member (108). The one or more rear portions (202B) are configured to be mounted on the rear member (109). The one or more securing members (204) comprises a profile conforming with a profile of the at least one storage unit (201). The one or more holding portions (203) are configured to receive the at least one storage unit (201). The one or more holding portions (203) configured to mount the one or more securing members (204) to secure the at least one storage unit (201) on the one or more holding members (202). As per an advantage of the above disclosure, the one or more holding members (202) are used to securely mount the at least one storageunit (201) within the frame assembly (101), ensuring its stability and minimizing movement during operations of the saddle-type vehicle (100), which is crucial for maintaining the integrity and safety of the fuel assembly (200).
[0066] As shown in Figure 5 - 7, the longitudinal axis (L-L’) spans along a length of the saddle-type vehicle (100), as shown in Figure - 7. The first fuel regulator (209), as shown in figure 3, is configured to regulate the fuel (F) to a first predefined pressure (Pl). The first fuel regulator (209) is mounted on one side of the longitudinal axis (L-L’). As per an embodiment of the present disclosure, operations of the plurality of fuel regulators (209, 211) begins with the first fuel regulator (209), where it reduces a high pressure of the fuel (F) to the first predefine pressure (Pl) (i.e. a low pressure of the fuel (F)), wherein the high pressure may be around 200-250 bar (2900-3600 psi) and the low pressure may be around 5-10 bar (70-150 psi). At this stage the function of the first fuel regulator (209) is to protect subsequent components of the saddle-type vehicle (100) from excessive pressure of the fuel (F).
[0067] The first fuel regulator (209) comprises a pressure indicator (209A) and a first fuel outlet (2090) (as also shown in Figure - 8). The pressure indicator (209A) is configured to indicate a pressure (P) of the fuel (F). In one embodiment of the present disclosure, the pressure (P) of the fuel (F) may be conveyed to the user of the saddle-type vehicle (100) through an instrument cluster.
[0068] The first fuel outlet (2090) is configured to allow a transfer of the fuel (F) at the first predefined pressure (Pl). After the reduction from the high pressure to the low pressure, the fuel (F) then passes to the second fuel regulator (211), as shown in figure-6, through a first fuel line (210) which connects the first fuel regulator (209) to the second fuel regulator (211). The second fuel regulator (211) is configured to regulate the fuel (F) to a second predefined pressure (P2).
[0069] After reaching the second fuel regulator (211) the pressure of the fuel (F) further lowers to the second predefined pressure (P2), as per an embodiment of the present disclosure the second predefined pressure (P2) may be 1-2 bar (14-30 psi), ensuring a stable and consistent pressure suitable for a combustion in a power unit of the saddle-type vehicle (100). This regulated fuel (F) is then delivered to thepower unit, where it is mixed with air and combusted. The fuel assembly (200) also incorporates safety features such as check valves and seals to prevent leaks, and may include temperature compensation to adjust for changes in density of the fuel (F), ensuring both safety and efficiency in the fuel delivery.
[0070] As shown in Figure - 6, the second fuel regulator (211) is mounted on any one of the left-side and the right side of the longitudinal axis (L-L’). The second fuel regulator (211) comprises a second fuel inlet (2111), and a second fuel outlet (2110). The second fuel inlet (2111) is configured to receive the fuel (F) at the first predefined pressure (Pl) from the first fuel outlet (2090) via the first fuel line (210). The second fuel outlet (2110) is configured to allow the transfer of the fuel (F) out of the second fuel regulator (211) at the second predefined pressure (P2). The saddle-type vehicle (100) comprises an ignition unit (112) and one or more power lines (113). The first fuel outlet (2090) (as shown in Figure - 8), the second fuel inlet (2111) and the second fuel outlet (2110) are configured to face away from the ignition unit (112) and the one or more power lines (113). Ensuring that the second fuel inlet (2111) and the second fuel outlet (2110) are directed away from the ignition unit (112) and the one or more power lines (113) is a vital safety measure. This configuration minimizes the risk of leakage of the fuel (F) coming into contact with electrical sparks, which could otherwise lead to fires or explosions. Further, This configuration not only enhances the overall safety of the fuel assembly (200) but also demonstrates a thorough understanding of the potential risks and the need for precautionary measures in the configuration of the saddle-type vehicle (100).
[0071] The one or more holding members (202) comprises one or more mounting portions (206) as shown in Figure - 3. As shown in Figure - 5, the one or more mounting portions (206) are disposed on one side of the longitudinal axis (L-L’). The fuel assembly (200) comprises a filter unit (213) and a feeder unit. The filter unit (213) is mounted on the one or more mounting portions (206). In an embodiment of the present disclosure, the disposition of the filter unit (213) on the left side of the longitudinal axis (L-L’) allows for easy access during maintenance and ensures that impurities are effectively removed from the fuel (F) before it reaches the powertrain.
[0072] The filter unit (213) is configured to filter the fuel (F) received from the second fuel regulator (211) via a second fuel line (212). The filter unit (213) include a plurality of sensors, the plurality of sensors being configured to measure a plurality of parameters of the fuel (F). In one embodiment of the present disclosure, the plurality of parameters may include but is not limited to filter clogging (Differential Pressure), fuel quality, temperature and fuel flow rate. The plurality of sensors measures a pressure difference across a plurality of fuel lines (210, 212, 214) of the fuel assembly (200). A significant drop in pressure can indicate that the filter unit (213) is clogged or needs replacement, which can affect flow of the fuel (F) and the power unit. The plurality of sensors can also assess the quality of the fuel (F), detecting contaminants or impurities that could impact the performance of the saddle-type vehicle (100). For instance, the plurality of sensors might identify water or particulate matter in the fuel (F). In the fuel assembly (200), the plurality of sensors may also measure the temperature of the fuel (F). This helps in ensuring that the fuel (F) is within the optimal temperature range for proper combustion and operations. The plurality of sensors monitors the fuel flow rate that is related to filter performance, as a clogged filter unit (213) can restrict flow of the fuel (F). In an embodiment of the present disclosure data received from the plurality of sensors is calibrated and displayed on the instrument cluster of the vehicle (100).
[0073] The feeder unit is configured to be mounted on the frame assembly (101) on any one side of the longitudinal axis (L-L’). The feeder unit is configured to receive the fuel (F) from the filter unit (213) at the second predefined pressure (P2). In one embodiment of the present disclosure, the feeder unit is mounted on the right side tube (106R) of the frame assembly (101). As per an advantage of the present disclosure, this ensures that the feeder unit, is easily accessible and positioned for efficient delivery of the fuel (F). The right side tube (106R) mounting may also be influenced by space availability and the need to maintain a balanced configuration.
[0074] The feeder unit is configured to supply the fuel (F) to a powertrain (117) of the saddle-type vehicle (100) via a third fuel line (214), as shown in Figure-6. As per an exemplary embodiment, the feeding unit may be a fuel injector. This feeding unit can be part of either a port fuel injection system, where the fuel (F) which maybe CNG, LPG, petrol and diesel etc. is sprayed into the intake manifold just before the intake valves, or a direct injection system, where the fuel (F) is injected directly into the combustion chamber. The feeding unit is controlled electronically by a control unit (ECU), which precisely regulates the amount of the fuel (F) injected based on factors like engine speed and load. The feeding unit operate using solenoids or piezoelectric mechanisms to rapidly open and close a flow path of the fuel (F), ensuring the correct amount of the fuel (F) enters the combustion chamber of the power unit. Once mixed with air and ignited by the spark plug, the fuel (F) undergoes combustion to power the saddle-type vehicle (100). Additionally, an emission control system of the saddle-type vehicle helps in further reducing pollutants.
[0075] As shown in Figure 5 and 6, the fuel assembly (200) comprises a fuel inlet unit (207). The fuel inlet unit (207) is configured to allow the feeding of the fuel (F) into the at least one storage unit (201). As per an exemplary embodiment of the present disclosure, the fuel inlet unit (207) operates to safely and efficiently transfer the fuel (F) (for example CNG) at a high-pressure from a filling station to the at least one storage unit (201). The process begins with a filling nozzle at the station connecting securely to the fuel inlet unit (207), which may include a valve and locking mechanism to ensure a leak-proof connection. Once connected, the fuel (F) flows through a specialized hose into the at least one storage unit (201) through the fuel inlet unit (207), where a pressure regulator of the filling station controls the flow of the fuel (F) to prevent overfilling. During the filling process safety measures are put in place which may include check valves to prevent backflow, emergency shutoff valves to stop the flow of the fuel (F) in case of malfunction, and leak detection sensors. Temperature and pressure are monitored to ensure optimal conditions during the fuel transfer. After filling, the nozzle is disconnected, the fuel inlet unit (207) is securely sealed to prevent any fuel leaks. The fuel assembly’s (200) configuration integrates multiple safety features and controls to ensure efficient and safe re-filling of the fuel (F).
[0076] As also shown in Figure - 5, within the frame assembly (101), the plurality of fuel regulators (209, 211), the fuel inlet unit (207), the filter unit (213) and thefeeder unit are disposed within a predefined range from the at least one storage unit (201). In one preferred embodiment, the predefined range is a range of 500-600 millimetres along a length of the least one storage unit (201) and in a range of 120- 180 millimetres along a width of the at least one storage unit (201). However, it may be appreciated that depending on the model and vehicular configuration and specifications, these ranges may have to adjusted for optimum packaging of components. This configuration has the advantage that it minimizes the distance that the fuel (F) must travel between the first fuel regulator (209), the second fuel regulator (211), the fuel inlet unit (207), the plurality of fuel regulators (209, 211), the filter unit (213), which in turn reduces the required length of a plurality of fuel lines (210, 212, 214). This shorter length of the plurality of fuel lines (210, 212, 214) not only lower material costs but also decrease the potential for leaks and other issues associated with longer plurality of fuel lines (210, 212, 214).
[0077] As per an embodiment of the present disclosure, the plurality of fuel lines (210, 212, 214) are made up of tough elastic material such as but not limited to nylon, rubber. This configuration of the plurality of fuel lines (210, 212, 214) is typically used for connections that require a certain degree of movement or flexibility. For example, while transferring the fuel (F), it may be possible that the plurality of fuel lines (210, 212, 214) are need to be accommodated within a compact space and may need to be manoeuvred through cramped areas within the frame assembly (101). As per an advantage of the present disclosure, this configuration helps in absorbing vibrations and accommodate slight shifts in positions of the components of the fuel assembly, for example, the plurality of fuel regulators (209, 211) which is essential for maintaining the integrity of the connections during operations of the saddle-type vehicle (100). As per another embodiment of the present disclosure, the plurality of fuel lines (210, 212, 214) are made up of alloy or metal. This metal configuration is utilized where a more rigid and durable connection is necessary. As per an advantage of the present disclosure, this alloy or metal configuration can withstand higher pressures and is less prone to damage from external factors such as heat and physical impact.
[0078] As per another advantage of the present disclosure, the plurality of fuel lines (210, 212, 214) is meticulously routed to align their connections with their corresponding components of the fuel assembly, such as the at least one storage unit (201), the plurality of fuel regulators (209, 211), the filter unit (213), and the feeding unit. This alignment ensures that the plurality of fuel lines (210, 212, 214) are not stretched, kinked, or bent in ways that could compromise their functionality or lead to premature wear and tear. Proper routing also prevent any interference with other components and maintains the overall neatness and efficiency of the fuel assembly(200). Further, by positioning the plurality of fuel lines (210, 212, 214) accurately, the configuration minimizes potential stress points and reduces the likelihood of leaks or disconnections. It also enhances the ease of maintenance, as technicians can readily access and inspect the plurality of fuel lines (210, 212, 214) and their connections. Additionally, the correct routing of the plurality of fuel lines (210, 212, 214) helps in maintaining optimal flow of the fuel (F), ensuring efficient performance of the fuel assembly (200).
[0079] The at least two of the first fuel regulator (209), the second fuel regulator (211), the fuel inlet unit (207), the plurality of fuel regulators (209, 211), the filter unit (213) and the feeder unit are overlapped within a length of the at least one storage unit (201). As per an advantage of the present disclosure, this configuration effectively leverages the available space in the saddle-type vehicle (100). Further, disposing at least two of these components to overlap within the length of the at least one storage unit (201) ensures a more integrated and cohesive layout of the fuel assembly (200). This overlapped configuration also helps in maintaining a streamlined configuration, where these components are closely aligned and easily accessible for maintenance. More specifically, placing these aforementioned components between the feeder unit and along a neck portion of the at least one storage unit (201) optimizes the use of space around the at least one storage unit(201), making the fuel assembly (200) more compact and efficient.
[0080] As shown in Figure - 8, the rear portion (101R) comprises a plurality of mounting portions (118L, 118R), a rear member (109), an inlet mounting member (110) and a regulator mounting member (111). The regulator mounting member(111) is configured to mount the first fuel regulator (209) above the storage opening (2010) of the at least one storage unit (201) in the rear portion (101R) of the frame assembly (101). The frame assembly (101) comprises a plurality of side tubes (106L, 106R), the plurality of side tubes (106L, 106R) includes a left side tube (106L) and a right side tube (106R).
[0081] The plurality of mounting portions (118L, 118R) is configured to mount a grab handle unit (119). The plurality of mounting portions (118L, 118R) include a left mounting portion (118L) and a right mounting portion (118R). The inlet mounting member (110) is configured to be integrated with any one of the left mounting portion (118L) and the right mounting portion (118R). As per an embodiment of the present disclosure, the inlet mounting member (110) is integrated with the right mounting portion (118R). The inlet mounting member(110) is configured to mount a fuel inlet unit (207) of the fuel assembly (200). The regulator mounting member (111) is configured to be integrated with any one of the left mounting portion (118L) and the right mounting portion (118R). As per an embodiment of the present disclosure, the regulator mounting member (111) is integrated with the left mounting portion (118L). The regulator mounting member(111) is configured to mount the first fuel regulator (209). The inlet mounting member (110) and the regulator mounting member (111) are integrated on different mountings of the plurality of mounting portions (118L, 118R).
[0082] The fuel assembly (200) comprises a fuel inlet unit (207) and a venting unit (208). The fuel inlet unit (207) is configured to allow a feeding of the first fuel (Fl) into the at least one storage unit (201). The fuel inlet unit (207) is mounted on any one of the left side tube (106L) and the right side tube (106R) via the inlet mounting member (110). The venting unit (208) is configured to be mounted in a storage opening (2010) of the at least one storage unit (201) along the longitudinal axis (L- L’). The storage opening (2010) is configured to allow a flow of the fuel (F) into and out of the at least one storage unit (201). The storage opening (2010) is configured to face the rear portion (101R) of the saddle-type vehicle (100) as shown in Figure - 5. The fuel inlet unit (207), the venting unit (208) and the first fuel regulator (209) are configured joined together to perform as an integral unit.
[0083] As per an advantage of the above disclosure, the above configuration facilitate an ease of filling of the fuel (F) and enhances user experience. By positioning the fuel inlet unit (207) at a convenient height on the right side tube (106R), the re-fuelling process is streamlined, making it simpler for users to connect the fuel dispenser and complete the re-fuelling task efficiently. As per another advantage of the above disclosure, the fuel inlet unit (207) and the pressure indicator (209 A) are mounted above the storage opening (2010). Moreover, having the pressure indicator (209A) mounted within this configuration ensures that it remains within the effective line of sight of the user during the refilling process. This visibility allows users to monitor the pressure levels of the fuel (F) accurately, ensuring that the fuel assembly (200) is functioning properly and aiding in the prevention of overfilling or potential issues related to fuel pressure.
[0084] The powertrain (117) of the saddle-type vehicle (100) as shown in Figure - 9, comprises a power unit. The power unit is configured to receive the first fuel (Fl) to generate power to propel the saddle-type vehicle (100). As shown in Figure - 6, the fuel assembly (200) comprises a plurality of fuel lines (210, 212 214). The plurality of fuel lines (210, 212 214) is configured to enable a flow of the first fuel (Fl) from the at least one storage unit (201) to the power unit of the powertrain (117). The plurality of fuel lines (210, 212 214) is mounted along any one of the left side tube (106L) and the right side tube (106R).
[0085] In an embodiment of the present disclosure, as shown in Figures 3 and 9, the frame assembly (101) comprises a down tube (103), one or more cross tubes (104F, 104R) and one or more bottom tubes (105L, 105R). The fuel assembly (200) comprises a second storage unit (216) and a secondary fuel inlet (217). The second storage unit (216) is configured to store the fuel (F). The second storage unit (216) is disposed in a predefined space within the frame assembly (101). The predefined space being defined by the one or more cross tubes (104F, 104R) and the one or more bottom tubes (105L, 105R). The secondary fuel inlet (217) is configured to feed the fuel (F) to the second storage unit (216) via a secondary fuel inlet (218), the secondary fuel inlet (217) is mounted along the down tube (103).
[0086] The second storage unit (216) to store petrol for several practical reasons. For example, the fuel assembly (200) utilizes the CNG as a primary fuel, which may not always be readily available, which can limit the range of saddle-type vehicle (100). To address these issues, the second storage unit (216) serves as a backup fuel source. When the CNG supply is depleted or unavailable, the saddletype vehicle (100) can switch to petrol, ensuring continuous operation.
[0087] In another embodiment, in the fuel assembly (200) which uses CNG as primary fuel, the petrol is used in a complementary manner. When the saddle-type vehicle starts or when CNG is not accessible, the power unit i.e. engine can be powered by petrol. The fuel assembly (200) is designed with a dual-fuel setup where the saddle-type vehicle (100) can seamlessly switch between CNG and petrol. This is managed by a control unit that monitors the availability and pressure of the fuel (F) i.e. CNG. If CNG is insufficient or the driver chooses to switch, the control unit automatically activates the petrol engine, allowing the saddle-type vehicle (100) to continue operating. This hybrid approach ensures that the saddle-type vehicle (100) remains versatile and functional across different driving conditions and fuel availability.
