Problems solved by technology

As the thickness and / or density of the foam increases, so does the weight, further limiting the use of open cell foams as cushioning materials
Also, for objects with non-planar and / or complex shapes, it can be difficult to shape the cushioning material to fit the shape of the object

Embodiment Construction

[0027] The present disclosure relates to relatively inexpensive methods of molding cushioning materials including various durometers and articles made therefrom. The method unexpectedly enables the fabrication of materials comprising multiple pillars up to a thickness of about three (3) inches or greater, with spacing between pillars as narrow as about two thousandths of an inch (0.002") , and spacer region thicknesses as low as about 0.005″. It was previously thought that it was impossible to achieve the above-mentioned higher thickness and narrower spacing. The method can be used to form sheets of material comprising the spaced apart posts described above, which can be cut to conform to the shape of existing products. Alternatively, the method can be used to mold various merchandise, such as shoe insoles, that include the spaced apart posts described above.

Abstract

The present disclosure relates to cushioning members, methods of making and methods of using, particularly to cushioning members comprising a plurality of spaced apart pillars comprising a polymeric material.

Description

technical field [0001] The present disclosure relates to methods of making polymeric articles and articles made therefrom, and in particular to methods of making polymeric articles with improved cushioning characteristics and articles made therefrom. [0002] related cases [0003] This document claims priority to US Provisional Patent Application No. 61 / 044,859, filed April 14, 2008, which is hereby incorporated by reference in its entirety. Background technique [0004] Many different types of products benefit from the inclusion of materials that provide cushioning for shock and vibration attenuation, resistance to compression, deflection, friction reduction, and the like. For example, many commonly used objects contain materials that are hard to a human touch, especially when in repeated motion, and / or cause friction when placed against a human body. It is generally considered desirable to make the body contacting areas of such objects as soft as possible in order to m...
