[0054] Preparation of Aqueous Vinyl Acetate Ethylene Copolymer Dispersion

[0055] In the preparation of aqueous vinyl acetate ethylene copolymer dispersions, all of the protective colloid or all of the emulsifier can form the initial charge, or all of the protective colloid or all of the emulsifier can form the feed, or part of the protective colloid or emulsifier An initial charge may be formed and the remainder may form the feed after polymerization has been initiated. It may be fed separately (in space and time), or all or some of the components may be fed after pre-emulsification. In a preferred embodiment, initially all protective colloids and optionally all emulsifiers are charged to the reactor.

[0056] All of the monomers may form the initial charge, or all of the monomers may form the feed, or a portion of the monomers may form the initial charge and the remainder may form the feed after polymerization has started. It may be fed separately (in space and time), o...

Embodiment

[0078] The following polymer dispersions were used to prepare carpet products.

[0079] Vinyl acetate-ethylene copolymer dispersion (VAE):

[0080] An aqueous dispersion of vinyl acetate ethylene copolymer with a solids content of about 60% by weight was used. The dispersion is stabilized with protective colloids and nonionic surfactants. The copolymer composition was about 85 wt% vinyl acetate and about 15 wt% ethylene, with a glass transition temperature Tg of about 2°C.

[0081] Styrene Butadiene Copolymer Dispersion (SBR):

[0082] An aqueous dispersion of styrene butadiene copolymer having a solids content of about 55 wt % was used. The dispersion is stabilized with anionic surfactants. The copolymer composition was about 65 wt% styrene and about 35 wt% butadiene, with a glass transition temperature Tg of about 11°C.

[0083] Carpet Coating Composition:

[0084] filler:

[0085] The filler used was calcium carbonate (CARMEUSE manufactured by Carmeuse Lime and Stone...

Abstract

A carpet product includes in sequence a) a primary backing material having a back side and a face side, with carpet fibers extending from the face side to form a carpet pile and also passing through the primary backing material and forming loops on the back side; b) a primary coating layer on the loops, including a vinyl acetate ethylene copolymer and present at from 542 to 1085 g / m2 (16 to 32 oz. / yd2) on a dry solids basis; c) a secondary coating layer on the primary coating layer, including a styrene-butadiene copolymer; and d) a secondary backing material on the secondary coating layer and adhered thereby to the primary coating layer.

Description

technical field [0001] The present invention relates to carpet products and methods for making the same. Background technique [0002] Carpets generally include a primary backing material to which carpet fibers are attached to form carpet pile on the front side, and a primary coating layer on the back of the primary backing material to The carpet fibers are secured to the primary backing. To improve dimensional stability, the secondary backing material is usually fixed to the primary backing material by means of a secondary coating layer. [0003] Primary and secondary coatings are typically formed from aqueous polymer dispersions, such as aqueous vinyl acetate ethylene copolymer dispersions and lattices of carboxylated styrene butadiene copolymers. [0004] U.S. Patent 3,779,799 describes the use of aqueous latexes of carboxylated styrene butadiene copolymers, or alternatively aqueous dispersions of vinyl acetate ethylene copolymers as primary coatings (coatings) for tuft...
