Embodiment approach

[0080] Clause 1. A composite sandwich panel comprising:

[0081] a first face portion comprising fully consolidated blended first fibers and a first thermoplastic matrix;

[0082] a second face portion comprising fully consolidated blended second fibers and a second thermoplastic matrix; and

[0083] at least one core segment comprising partially consolidated blended third fibers and a third thermoplastic matrix, the at least one core segment being interposed between the first face segment and the second face segment;

[0084] wherein the first thermoplastic matrix is fused to the third thermoplastic matrix and the second thermoplastic matrix is fused to the third thermoplastic matrix; and

[0085] wherein the fiber density across the thickness of the composite panel is non-uniform.

[0086] Clause 2. The composite sandwich panel according to Clause 1, wherein the rate of change of fiber density is constant across the thickness of the composite sandwich panel.

Abstract

This application relates to composite sandwich panels and related manufacturing methods. Disclosed herein is a composite sandwich panel comprising a first face portion having fully consolidated blended first fibers and a first thermoplastic matrix. The composite sandwich panel also includes a second face portion having fully consolidated blended second fibers and a second thermoplastic matrix. Additionally, the composite sandwich panel includes at least one core section having a partially consolidated blended third fiber and a third thermoplastic matrix. At least one core portion is inserted between the first face portion and the second face portion. The first thermoplastic matrix is fused with the third thermoplastic matrix, and the second thermoplastic matrix is fused with the third thermoplastic matrix. The fiber density is non-uniform across the thickness of the composite panel.

Description

technical field [0001] The present disclosure relates generally to components made of composite materials, and more particularly to composite sandwich panels. Background technique [0002] Composite materials such as composite panels are used in a variety of applications. In one application, composite panels are used in various structures of vehicles such as aircraft. Desirably, the composite panel has high bending stiffness and shear resistance. However, conventional non-sandwich composite panels cannot provide acceptable levels of both bending stiffness and shear resistance without unduly increasing the weight and thickness of the panel. For example, conventional composite panels that optimize bending stiffness may underutilize the capabilities of all layers within the composite panel, which results in a heavy panel. However, high bending stiffness of composite panels has been achieved by adding high shear capacity, low density core layers made of different materials or...
