[0071] The materials (in parts by weight) listed in Table 1 were mixed in the amounts indicated (in parts by weight). The polyol and additives are mixed to form the polyol component, which is then mixed with the polyisocyanate component in a suitable vessel. The polyol component and polyisocyanate component are mixed in various ratios to provide various ISO / OH indices. Both the polyol component and the polyisocyanate component are adjusted to a temperature of 24.5°C to 25.5°C. The polyol component is added to the vessel first, followed by the polyisocyanate component. The resulting foam-forming composition was mixed with a high speed mixer at 2700 to 2900 rpm. Start the timer at the start of mixing.

Abstract

A method of making a foam laminate having concave surfaces is disclosed. The method comprises: (a) placing a sandwich structure comprising foam sheets into a mold; and (b) shaping the laminate in the mold to form a foam laminate having concave surfaces. In the method, the foam sheet is a section of a foam block in which a foaming reaction takes place such that the foam rises in a direction away from the substrate, such that one major surface of the sheet is the surface facing the direction of foam rise, and the The opposite major surface of the sheet is the surface facing the substrate, and prior to placing the foam laminate in the mold, the foam sheet is oriented such that molding forms a foam laminate with a concave surface, wherein the foam sheet faces the foam rise direction face facing the concave side of the foam laminate. Also disclosed are automotive headliners and hood liners prepared therefrom.

Description

technical field [0001] In particular, the present description relates to methods for making foam laminates having concave surfaces, such as, but not limited to, automotive headliners. Background technique [0002] Water-blown open-cell polyurethane foams are used in many applications, for example in automotive hood linings and headliners. Such foams are produced by continuous and discontinuous processes to form foam blocks. [0003] In a discontinuous process, the water-blown polyurethane foam-forming composition is deposited, usually by pouring, onto the bottom of a large, generally rectangular tank, where it is allowed to rise and form the open-cell polyurethane foam. This approach is often referred to as "bun in the box". In many cases, the blocks may, for example, have a length of 6 to 11 feet (182 to 335 centimeters), a height of 3 to 4 feet (91 to 122 centimeters), and a width of 5 to 7 feet (152 to 213 centimeters). This method is described, for example, in Oertel,...
