[0023] The present invention advantageously allows dynamic and precise control of the quality and properties of foaming slag in the manufacture of metal alloys such as steel. By continuously monitoring one or more foaming parameters, and continuously and variably adjusting process input parameters, the present invention automatically maintains an optimum level of slag foaming above the molten metal. The present invention contemplates monitoring of blast furnace parameters such as, but not limited to blast furnace arc stability, furnace temperature, etc., as well as monitoring of slag parameters, such as slag viscosity. Based on the changing conditions of the molten metal pool, a logic controller determines the type, time and amount of material that is injected or otherwise available for molten metal or slag, thereby eliminating human error. Abstract

A metal alloy, such as steel, is manufactured in an electric arc furnac e system equipped with at least one sensor, at least one a controller comprisi ng a logic program and a variable valve in fluid communication with the furnace a nd a material source. The nature and quality of the slag formed over a molten met al during the manufacture of steel is dynamically controlled by continuously adjusting the addition of one or more material to the arc furnace through the variable valve. Embodiments include foaming the slag during the steelmaking process by injecting carbon into the arc furnace continuously and variably over a flow rate of about 25 lbs / min to about 200 lbs / min.
