Embodiment Construction

[0035] SiAlON ceramic materials are already used as tool tips in a variety of metal cutting applications. SiAlON ceramic materials have also been used as wear parts in a variety of wear applications and as impact parts in a variety of impact applications. The SiAlON ceramic material of the present invention can be used as cutter bits, wear parts, impact parts, and any other article where the properties of a hard and dense ceramic material are desired.

[0036] The present invention relates to ceramic materials, and methods of making such ceramic materials, wherein the particular ceramic is a silicon aluminum oxynitride (SiAlON) ceramic material. More specifically, the present invention relates to SiAlON materials that contain in the starting powder mixture additives that form an unbound liquid phase that do not enter into the α-SiAlON structure during sintering (the additives can be selected rare earth elements (such as lanthanum or cerium), and at least one rare earth elemen...

Abstract

An alpha prime-beta prime SiAlON ceramic body (20, 30), as well as a method for making the same, made from a starting powder mixture that includes silicon nitride powder that has a beta-silicon nitride content with a range having a lower limit equal to zero weight percent and an upper limit equal to about 1.6 weight percent of the silicon nitride powder. The powder mixture also includes one or more powders that provide aluminum, oxygen, nitrogen, and two selected rare earth elements to the SiAlON ceramic body wherein the selected rare earth elements are selected from at least two groupings of three specific groupings of the rare earth elements.

Description

Background of the invention [0001] The present invention relates to a ceramic material comprising silicon aluminum oxynitride (SiAlON) and a rare earth component and a method for manufacturing the same. [0002] The SiAlON material has many applications such as cutting inserts for various metal cutting applications and wear parts for various wear applications (e.g. plunger rods for pumps, ball plunger blanks, etc. ), check valve blanks for downhole pumps, bushings, blast nozzles and other abrasive and impact applications). Representative patents disclosing SiAlON materials include Yeckley's US Patent No. 4,563,433, Yeckley's US Patent No. 4,711,644, and Yeckley's US Patent No. 6,693,054. An article discussing the SiAlON material is "Progress in SiAlON ceramics" by Izhevskiy et al., Journal of the European Ceramic Society 20 (2000), pp. 2275-2295. [0003] SiAlON material may contain α' (alpha prime) phase and β' (beta prime) phase, and one or more other phases, such as glass...
