Process and machine for producing lightweight thermoplastic composite products in a continuous manner

A machine and a process for producing lightweight thermoplastic composite products in a continuous manner is disclosed. An oven is provided for heating a dry unconsolidated fabric sheet of commingled fibers of thermoplastic and re-enforcing fibers or carbon fibers to a temperature sufficient to ensure melting and flow of the resin in the voids of the commingled fibers. The unconsolidated composite sheet is conveyed through the oven and then through a first pair of heated rollers at an outlet of the oven whereby to maintain the fabric sheet heated to prevent abrupt cooling at the surfaces while compressing it under pressure. A further pair of rollers at a further reduced temperature is provided whereby the heated sheet is gradually lowered in temperature and the pressure is maintained thereon during consolidation of the commingled fibers to ensure complete flow of the resin in the voids between the reinforcing fibers. The continuous composite consolidated sheet can then be processed to sheet form, or laminated in a sandwich, or profiled whereby to form a desired product.

The extruded foamed resin is molded so as to be fit along a mold by a pressurized fluid. Moreover, the molded foam is formed by the method described above, and has an expansion ratio from 1.5 to 5.0 times and an impact strength of not less than 30 kg·cm.

Protector for a leading edge of an airfoil

A protector for the leading edge of a rotor blade to provide enhanced erosion protection thereof. In an embodiment, the protector includes an energy absorption member attached to the rotor blade by a first adhesive bond layer and an erosion resistant member attached to the energy absorption member by a second adhesive bond layer. The erosion resistant member is operative to protect the leading edge of the rotor blade from erosion due to impacts from particulate matter, such as sand and rain. The energy absorption member is operative to absorb and disburse energy from impacts to the erosion protection member so that forces from the impacts are diminished or not transferred to the rotor blade. In another embodiment, the erosion resistant member is coated with a diamond film. As the diamond film is harder than sand, excellent resistance to wear from particulate matter and impacts rain is obtained. Other advantages provided by use of the diamond film include: 1) an ultra-smooth surface that reduces drag on the rotor blade whereby flight performance may be improved, and 2) by being ultra-smooth and chemically inert de-icing equipment may not be needed.

(1) The molecular weight distribution (Mw / Mn) obtained by GPC of the Dinsol is from 1.0 to 3.5, (2) the content of skeletons derived from ethylene in the Dinsol is from 0.5 to 13% by mole, (3) the total amount of 2,1- and 1,3-propylene units in the Dinsol is 0.2% by mole or less, (4) the molecular weight distribution (Mw / Mn) obtained by GPC of the Dsol is from 1.0 to 3.5, (5) the intrinsic viscosity [η] in decalin at 135° C. of the Dsol is from 1.5 to 4 dl / g and (6) the content of skeletons derived from ethylene in the Dsol is from 15 to 35% by mole.
